Evaluate predictive-maintenance software as one part of a condition-monitoring system, not as an accuracy score or a dashboard purchase. Select a few production-critical assets, document a measured baseline, run a controlled pilot, and score every finalist on detection quality, maintenance outcomes, integration, cybersecurity, usability and total lifecycle cost. The best system is the one that gives your team enough trustworthy warning to plan work, fits the plant’s PLC/SCADA/MES/CMMS environment, and produces conservative positive economics at the scale you can support.
What does predictive-maintenance software actually include?
Software is only one layer. Value comes from the interaction of sensors and gateways, signal quality, analytics, alert workflows, technicians, planners and the maintenance decisions that follow. A sophisticated model cannot compensate for a badly mounted sensor, an incomplete asset hierarchy, an unserviceable spare part or a production schedule that leaves no repair window.
NIST’s 2021 condition-monitoring guidance recommends evaluating risk and investment at system level. A monitoring program is also difficult to value from failures that never happened, so use explicit scenarios, probabilities and cost assumptions instead of accepting a single optimistic forecast.

- Governance: cybersecurity, access control, model updates, data ownership, support and an exit path.
How should I define the decision and establish a baseline?
Start with the losses you need to change, not with a vendor’s feature list. Choose asset classes and failure modes that affect production, safety, quality or maintenance cost, then record how those losses are measured before installing anything.
#1 Best Overall
- INDUSTRIAL VIBRATION METER – VM-424 WITH REMOTE SENSOR PROBE - Designed for vibration measurement on motors, pumps, compressors, gearboxes, fans and rotating machinery where direct placement of a handheld meter is difficult. The external sensor allows technicians to reach narrow measurement points while keeping the main unit at a safe and comfortable viewing position.
- 3-IN-1 VIBRATION MEASUREMENT – ACCELERATION VELOCITY DISPLACEMENT - Measures Acceleration 0.1–199.9 m/s² (peak), Velocity 0.1–199.9 mm/s (RMS) and Displacement 0.001–1.999 mm (p-p), enabling technicians to evaluate key vibration parameters used in machine condition monitoring and preventive maintenance inspections.
- DUAL FREQUENCY ACCELERATION MODES – 10HZ–1KHZ AND 1KHZ–3KHZ - Low frequency mode supports general machine vibration evaluation such as imbalance or structural vibration, while high frequency mode helps observe higher-frequency vibration components during mechanical diagnostics.
- REMOTE PIEZOELECTRIC SENSOR – STABLE CONTACT MEASUREMENT - External shear-type accelerometer connected by cable allows precise probe positioning on bearing housings, pump casings and motor frames while the display remains easy to read during measurement.
- INTERCHANGEABLE PROBE TIPS – MAGNETIC, SHORT AND LONG CONTACT - Includes magnetic base tip for hands-free contact on metal surfaces as well as short and long probe tips for measurements on flat surfaces, narrow housings and recessed machine components.
Choose representative assets
Include a small set of business-critical rotating or process assets with different operating conditions. Document the asset ID, duty cycle, product recipe, normal loads, known failure modes, existing sensors, maintenance history and the production consequences of failure. A pilot made only of easy, lightly loaded assets can make a system look better than it will be on the line that matters most.
Record the baseline period
Use a defined historical or prospective period and calculate each metric the same way throughout the test:
- unplanned downtime hours and failure frequency;
- emergency labor, overtime and spare-parts premiums;
- scrap, rework, quality holds and production penalties;
- planned-maintenance hours and backlog;
- time from failure discovery to diagnosis, parts arrival and repair completion.
Preserve the raw event, work-order and cost records. If a failure is avoided, document the evidence and the counterfactual cost rather than treating every alert as a prevented incident.

Build a coverage matrix before comparing analytics. For every asset class, ask which signals are available now, which require new hardware and which failure modes each signal can detect.
| Asset or condition | Signals to consider | Questions for the vendor |
|---|---|---|
| Motors, pumps and gearboxes | Vibration, temperature, current, speed and lubrication | What sampling rate, frequency range, sensor placement and calibration are required? |
| Compressors and pneumatic systems | Pressure, flow, temperature, current and acoustic data | Can operating regimes and demand changes be separated from faults? |
| Bearings and linkages | Vibration, acoustic emission, temperature and speed | How are variable speed, resonance and mounting differences handled? |
| Process equipment | PLC tags, pressure, flow, quality and recipe variables | Can the model synchronize process context with condition data? |
Confirm sampling and synchronization, edge buffering during network loss, sensor placement, calibration intervals, environmental and hazardous-area ratings, battery life and industrial protocols. Clarify who installs, maintains and replaces sensors. The ifm stamping-press deployment began with vibration monitoring and expanded to motor and gear assemblies, compressed air, linkage and bearing condition, and lubrication quality. Its architecture used vibration edge controllers, IO-Link masters and accelerometers while interoperating with existing SCADA and CMMS infrastructure.

- PROFESSIONAL VIBRATION ANALYZER – VM-428 WITH EXTERNAL SENSOR - Designed for advanced vibration diagnostics on motors, turbines, pumps, compressors and rotating machinery where higher measurement ranges and additional diagnostic parameters are required.
- 5-PARAMETER MACHINE DIAGNOSTICS – A V D FREQUENCY TEMPERATURE - Measures Acceleration 0.1–300 m/s² (peak), Velocity 1–850 mm/s (RMS), Displacement 1–3300 µm (p-p), Frequency 30Hz–14kHz and Temperature, providing multiple diagnostic indicators for machine condition evaluation.
- DUAL FREQUENCY MEASUREMENT CIRCUIT – STRUCTURAL AND HIGH-FREQUENCY MODES - Low frequency mode supports general vibration analysis of machine structures, while high frequency mode allows observation of higher-frequency vibration signals often associated with mechanical wear or bearing conditions.
- REMOTE MAGNETIC SENSOR – STABLE AND REPEATABLE MEASUREMENTS - External piezoelectric shear-type probe with magnetic base allows secure placement on metal housings, supporting stable readings during inspection of motors, gearboxes and rotating equipment.
- ISO MACHINE CONDITION RATING INDICATION - Built-in vibration severity scale based on ISO vibration classification helps technicians visually interpret measured velocity levels during machine condition evaluation.
For vibration discussions, ask how the supplier applies ISO 10816/20816 severity guidance. ISO 13374 and ISO 17359 are useful references for condition-monitoring information flow and program design, but compliance with a standard does not by itself prove that an alert will be useful on your machine.
How can I test alert accuracy and lead time?
Require evidence that an alert leads to a maintenance decision. “Accuracy” is not comparable when vendors use different asset mixes, failure definitions or alert thresholds.
Questions to ask about the model
- How is a normal baseline established for each operating regime, recipe and load?
- How much clean historical data is needed, and what happens when data is missing or conditions change?
- How are models trained, updated, versioned and rolled back?
- What evidence is shown to a technician: trend, spectrum, process context, comparable assets or failure-code history?
- How are severity, escalation and uncertainty communicated?
Metrics for the pilot
- alert confirmation rate and false-positive rate;
- missed or late detections;
- median and minimum lead time before a confirmed failure;
- severity-calibration and escalation behavior;
- time required to investigate an alert and obtain the recommended part;
- percentage of alerts converted into scheduled work and closed with a recorded outcome.
Ask each finalist to replay its model on your historical data where possible, showing false positives, misses and lead-time distributions. Then validate prospectively in the plant. A retrospective replay can expose obvious problems, but it cannot prove that operators will trust or act on alerts in live production.
Will it integrate with PLC, SCADA, MES, ERP and CMMS systems?
Integration is a buying criterion, not an implementation detail. Require a demonstration of the complete path from sensor event to technician notification, work-order creation, repair evidence and closure.
| Integration area | What to verify |
|---|---|
| Controls and historians | Native or supported PLC, OPC, historian and SCADA connections; tag mapping; time synchronization; data latency. |
| Production systems | MES, recipe and downtime-code context; API limits; event export and identity federation. |
| Maintenance systems | CMMS/EAM asset matching, event and work-order creation, status updates, failure codes, parts and labor fields. |
| Operations | Mobile access, role-based views, acknowledgment, escalation, offline behavior and audit logs. |
Ask which connectors are native, which are supported by an API and which require paid services. Test duplicate assets, renamed tags, clock drift, intermittent connectivity and a closed-loop work order. An attractive local dashboard is not equivalent to an enterprise maintenance workflow. The ifm customer explicitly compared interoperability and implementation speed with an internal SCADA build; that is the type of proof a finalist should provide for your stack.

How do I evaluate technician usability and organizational fit?
Put maintenance technicians, reliability engineers, planners, operators and plant managers in the pilot. Score the time and effort required to move from an alert to a defensible job plan.
- Can a technician understand why the alert fired without opening a specialist-only analysis tool?
- Can the team prioritize alerts by safety, production impact, severity and available repair window?
- Can users acknowledge, assign, escalate and attach photos, spectra, notes and parts information?
- Can operators provide feedback when an alert is benign or when a failure was confirmed?
- How long does training take, and what administration is needed to keep asset hierarchies, tags and failure codes clean?
- Can planners see enough lead time to reserve labor, parts and an outage window?
A technically strong model can still fail when the team cannot obtain the required part, cannot schedule work or receives explanations it does not trust. Measure adoption and closure quality, not log-in counts alone.
What cybersecurity and data-governance checks are required for OT?
Review security and governance alongside detection performance. Request a current security package and map its controls to your plant’s OT policy and applicable IEC 62443 practices.
Architecture and access
- network-flow diagrams, segmentation assumptions and required firewall rules;
- encryption in transit and at rest, key management and identity federation;
- role-based access, privileged support access, session recording and audit logs;
- patch, vulnerability and incident-notification processes;
- software bill of materials where available, backup and recovery procedures.
Data and model governance
- Does telemetry leave the facility, where is it stored and which subcontractors can access it?
- How long are raw data, derived features, alerts and models retained?
- Who can approve model updates, and can a change be rolled back?
- Can you export raw data, event history, asset metadata and models at termination?
- What happens during a vendor outage or network loss, and how are buffered events reconciled?
Document these answers contractually. A system that detects faults well but creates unacceptable remote-access or data-residency risk is not deployable in an industrial environment.
How should I run a decision-grade pilot?
Define success, scope and evidence before installation. Use representative critical assets, at least one baseline or comparison period, and the same scorecard for every finalist.

| Scale | Onboarding effort, common taxonomy and cross-site reporting | Can expansion avoid duplicated silos? |
What ROI can a factory realistically expect?
There is no independent universal benchmark for predictive-maintenance ROI, accuracy or downtime reduction. Published customer figures are context-specific evidence, not promises. Reproduce each source’s assumptions beside the number and test whether the same failure costs, operating hours and fee structure apply to your plant.
| Published case | Reported result | How to interpret it |
|---|---|---|
| ifm automotive stamping supplier | Estimated $500,000 in avoided maintenance costs and five weeks of press downtime; estimated ROI of 2.5 months. | Customer-specific estimate; publication date is not shown on the case page. The case also says dashboards were produced in hours rather than weeks through the existing SCADA approach. |
| Baker Hughes, Solugen Cordant Machine Health | 122 hours of downtime avoided and over $111.3K in savings during the first two years; reported 3.6x return on investment. | Case page says deployment began in early 2023; results depend on that site’s assets and accounting. |
| AssetWatch engineered-wood manufacturer | $113,000 in savings during a six-month proof of concept and 130 resolved downtime risks after expansion to 15 facilities. | Case page accessed in 2026; “resolved downtime risk” is not the same as independently verified avoided loss. |
| Sequoia Applied Technologies manufacturing case | 50% reduction in unplanned downtime, $2.4 million annual savings, 360-plus sensors and 80 critical assets across three facilities. | Customer case result; verify baseline, period, asset mix and savings calculation before applying it to your plant. |
| Mining case reported by Gears n’ Bricks | Avoided theoretical cost of US$1,123,389.07 versus a US$120,000.00 monthly software fee, with recurring false alarms; the tool was discontinued as cost-benefit was unsatisfactory. | Published May 12, 2022. It demonstrates why theoretical avoided cost and alert burden must be tested together. |
Use scenarios rather than a single forecast: probability of failure, warning lead time, production value per hour, repair cost, scrap exposure and the fraction of alerts that become scheduled work. Include the cost of false investigations and the opportunity cost of technicians diverted from other jobs.
What should I ask vendors during a demonstration?
- Which asset classes and failure modes work today, and which require custom engineering?
- What data and historical period are required, and how are missing or changing conditions handled?
- Can you replay the model on our historical data and show false positives, misses and lead-time distributions?
- How are alerts explained, prioritized, acknowledged and converted into CMMS/EAM work orders?
- Which PLC, historian, SCADA, MES, ERP and CMMS connections are native, API-based or services-dependent?
- What is the edge/cloud architecture, and what happens during network loss or vendor outage?
- What are all first-year and recurring costs for sensors, gateways, licenses, implementation, integration, training, support, storage and customization?
- What security controls, audit evidence, incident commitments, data-location terms and exit rights are provided?
- Which references have a comparable asset base, completed pilot and measured prevented failures?
- How will asset taxonomy, alert severity and KPIs remain consistent as lines and plants are added?
How do I know the system can scale beyond one line?
Scaling requires repeatable deployment rather than simply buying more licenses. Require a common asset taxonomy, failure-code scheme, alert severity model, time basis and KPI definitions across sites. Measure onboarding hours per asset, sensor and tag, the number of custom integrations, administrator workload and cross-site reporting latency.
Review the commercial model at the asset and site counts you expect in three years. A fee that works for a small pilot may become uneconomic when every line needs gateways, storage, support and model customization. Confirm whether multi-site permissions, data residency, shared models and local operating differences are supported without creating isolated databases.
What is the practical buying recommendation?
Shortlist systems that cover your priority failure modes, replay credibly on your data, connect to the plant’s existing controls and maintenance stack, and provide explanations technicians can use. Award the purchase only after a controlled pilot demonstrates planned work, acceptable alert burden, secure operation and positive net economics under conservative assumptions. Keep the raw records and contractual export rights so the condition-monitoring program remains an asset even if the software changes.

Frequently Asked Questions
How much historical data is needed before a predictive-maintenance pilot?
There is no universal minimum because requirements vary by asset, failure frequency and model type. Ask each supplier to state the required history by asset class, then include a data-quality assessment and a prospective validation period rather than assuming that more records automatically produce a better model.
Can predictive maintenance work with only existing PLC data?
Sometimes, especially when process variables change before a failure, but PLC tags may not capture high-frequency vibration or acoustic signatures. Ask the vendor to identify which failure modes existing signals can and cannot observe, and price any additional sensors needed for the risks that matter.
Who should own predictive-maintenance alerts after deployment?
Reliability or maintenance engineering should normally own the monitoring process, while operators, planners and technicians have defined responsibilities for context, scheduling and closure. Put alert ownership, response targets and feedback fields into the standard work process so the system does not become an unattended dashboard.
