To make a 3D scan suitable for printing, remove stray scan fragments, repair only unintended holes and mesh defects, preserve features that belong to the design, and validate the result in your target print-preparation software. Exporting an STL does not by itself make a model printable: the geometry still needs to match your design intent and the requirements of the printer workflow.

What makes a scanned mesh printable?

For a single solid model, a useful goal is a closed, manifold mesh with consistently oriented faces. Autodesk’s Alias mesh-repair guidance identifies a mesh with one component and zero boundaries as a closed volume for STL export, and its rapid-prototype workflow targets manifold, watertight geometry with consistent normals. These are checks for a single closed solid, not a rule that every model must have no openings: designed cavities, through-holes, open rims, or separate parts may be intentional.

A scan may contain open boundaries, extra shells, non-manifold geometry, inconsistent face orientation, self-intersections, duplicate or degenerate triangles, and stray fragments. Autodesk lists these as mesh-repair concerns in its Mesh Repair reference. Treat repair status as diagnostic information: the intended object, not an error counter alone, determines which defects to fix.

How do I make a 3D scan printable?

1. Preserve and inspect the original

Save an untouched copy, then work on a duplicate. Inspect the scan from multiple angles and identify loose fragments, spikes, incomplete boundaries, overlapping shells, and areas where the captured surface is unclear. This makes it easier to compare repairs with the source and back out changes that damage useful detail.

2. Remove only unwanted geometry

Delete fragments that are clearly unrelated to the intended object. Before closing any opening, decide whether it is a scan gap or a real feature. An accidental hole in a captured surface is different from a designed cavity, through-hole, or open edge that should remain. Formlabs’ dental-scan example preserves a large perimeter opening while filling smaller holes; that illustrates selective repair, but the dental geometry is not a general rule for other objects. 3. Inspect and repair the mesh

Use the repair or inspection tools available in your application to look for open boundaries, degenerate triangles, non-manifold edges or vertices, inconsistent face orientation, self-intersections, and folded edges. Automated repairs can remove or alter triangles, so review the resulting surface visually instead of assuming that a completed operation preserved every feature.

For a local hole, choose a fill style based on the surrounding shape. Formlabs describes minimal fill as using fewer triangles, flat fill as creating a flatter patch, and smooth fill as following nearby curvature. Compare the patch with the scanned contours, especially where shape or texture matters. Its Auto Repair All operation commonly addresses holes and intersecting or floating triangles, but inspect the output rather than treating an automatic pass as a guarantee. Should you fill holes or reconstruct the whole scan?

Use a local hole fill when the problem is an unintended opening and the surrounding surface is trustworthy. Consider whole-mesh reconstruction when overlapping shells or ambiguous topology make local fixes unreliable. The choice affects how much of the original surface changes:

Approach Best suited to Surface impact and trade-off
Local hole fill One or a few unintended openings with sound surrounding geometry Changes the patch area; minimal, flat, and smooth fills produce different results, so inspect the repaired contour. Formlabs documents these fill behaviors in its Meshmixer tutorial.
Solid reconstruction Overlapping shells or input whose topology is too ambiguous for dependable local repair Creates an approximation of the input and can lose small details, affect thin areas, or soften sharp edges. Autodesk documents these trade-offs for Meshmixer’s Make Solid tool in its Make Solid Tool help.

What to know before using Make Solid

Meshmixer’s Make Solid creates a new mesh from a voxel representation rather than simply preserving the source triangles. Autodesk’s 2019 documentation warns that details smaller than a few voxels may be lost, holes can appear where an area is thinner than two blocks, and sharp edges can become smooth. Smaller cells can improve the approximation but take more computation; inspect the reconstructed mesh and use a repair check afterward if needed. Keep the source available for comparison.

How do I validate the repaired model?

Check the geometry against the object you intend to print. Confirm that required openings remain open, unwanted gaps are closed, separate components are deliberate, and the visible shape has not lost important detail. For a model intended to be one closed solid, check for one component and zero boundaries, and review manifold status and face orientation as applicable.

There is no universal minimum wall thickness, feature size, or scale tolerance established by these mesh-repair references. Those requirements depend on the model, material, printer, and print-preparation workflow. Follow the target workflow’s requirements rather than applying a generic threshold.

How do I turn the repaired scan into an STL?

Use your application’s mesh export command, then open the exported file in the slicer or print-preparation software you plan to use. Autodesk Fusion documents mesh export to STL, 3MF, or OBJ through Save As Mesh, as well as STL export through its 3D Print operation; the available options are in Autodesk Fusion’s mesh export help. Autodesk Alias describes a rapid-prototype workflow that evaluates and repairs a mesh before producing STL or ZPR output intended to be manifold, watertight, and consistently oriented; that is the stated goal of that product workflow, not a guarantee for every STL or printer.   1. Export the repaired mesh as STL using the command provided by your chosen application.
  2. Open the STL in the intended slicer or print-preparation app.
  3. Check that the file imports with the intended scale and orientation, that surfaces and details are present, and that the software reports no unresolved geometry warnings relevant to your model.
  4. Address any import or repair warnings, then review the model again before proceeding with printer-specific preparation.

An STL export confirms that a file was written; it does not establish that the mesh will print correctly on every machine. The downstream application and printer workflow remain part of validation.
