To prevent leaks in a liquid-cooled server rack, treat leak prevention as a system design and operating practice: identify every fluid boundary, choose compatible coolant and wetted materials, provide leak detection and safe drainage where a leak could reach critical equipment, and make components isolatable for service. Monitor the conditions your equipment specifies, and check coolant on the schedule set by its manufacturer and fluid supplier. There is no single leak-alarm threshold or coolant-inspection interval that applies to every direct liquid cooling (DLC) system.

Understand which parts of the cooling system contain liquid

A common DLC arrangement uses a coolant distribution unit (CDU) to separate facility water from a technology cooling system (TCS). The CDU transfers heat between the facility side and the server-cooling side; the TCS then carries coolant through distribution piping and IT equipment. The exact loop boundary varies by installation, so establish which fluid is in each section before writing operating or leak-response procedures.

Technology cooling system (TCS) Coolant leaves the CDU through supply and return distribution, which may include row and rack manifolds, server-level loops, hoses or tubes, valves, quick disconnects, sensors and controllers.

This distinction matters during maintenance: a procedure for the facility-water circuit may not apply to the technology coolant circuit. ASHRAE describes this general room-based architecture and the possible TCS components; the installed system documentation defines the actual boundaries.

Design to limit leak consequences and simplify service

Route piping with the consequences of a leak in mind

Routing should account for what is below a pipe joint, not just how easy the pipe is to install. In its 2021 paper on liquid cooling in data centers, ASHRAE recommends drip pans with leak detection and drains piped to the floor where piping connections pass over critical or costly equipment. Coordinate liquid-pipe routing with power and network routes. A pan helps manage a particular overhead leak hazard; it does not replace detection, inspection or a site response plan.

A water leak detection cable can be one component of a detection arrangement, but it is not automatically suitable for every installation. Confirm compatibility with the facility’s controller and alarm inputs, the required wet-contact behavior, and the planned installation method.

Make isolation and replacement practical

Arrange piping, valves and major components so that sections can be isolated and replaced without undermining the system’s intended reliability. Select components for the application’s quality, reliability and flexibility requirements. ASHRAE notes that grooved-coupling failures are rare but can be sudden and catastrophic, which is a reason to consider failure consequences and isolation in the design rather than relying on inspection alone.

Suitable quick disconnects can support server or rack service by allowing equipment to be disconnected and reconnected without coolant leaks while other equipment continues operating. Their suitability depends on the application, materials and design requirements. Confirm how each connection is serviced and isolated in the installed configuration.

Monitor for leaks and investigate changes from normal

What should you monitor for a coolant leak? Use the monitoring points and limits specified for the actual equipment and site. ASHRAE describes CDUs with sensors and monitoring or control functions, and TCS layouts that can include sensors and controllers. HPE, for example, says its DLC racks use multiple leak-detection points and pressure, flow and temperature monitoring to prompt an operator alert and inspection. That is an example of HPE’s rack design, not a universal sensor-count requirement or a general alarm threshold.

At commissioning, document normal operating conditions for the installed system and trend the parameters it exposes. Investigate deviations under the site’s approved procedures and the equipment manufacturer’s guidance. Do not assume that a particular pressure, flow or temperature change proves there is a leak; the appropriate interpretation depends on the system and its operating limits.

  • Know where leak-detection points are installed and which controller or alarm receives their signals.
  • Record the normal pressure, flow and temperature conditions available for the loop, together with the applicable equipment limits.
  • Use the site’s response procedures to assess alarms or unexpected changes; do not substitute a generic threshold or sequence for the system-specific instructions.

The cited guidance does not establish a universal leak-response sequence, common alarm thresholds or one leak-detection cable specification for all DLC systems. Define those details for the installed equipment and facility.

Choose coolant and wetted materials as a system

Possible TCS fluids include additive-treated water, glycol-based fluids, refrigerants and dielectric fluids. No one option is appropriate for every system. ASHRAE advises considering wetted-material compatibility, equipment serviceability, and the fluid’s maintenance and operating needs. Heat-transfer performance and pressure drop also matter to the design.

Use an approved wetted-materials list for the installation and confirm that the coolant is compatible with every material it contacts. ASHRAE’s 2021 paper emphasizes design, installation, water quality and wetted-material planning for closed systems. It also notes that additive concentrations can degrade over time, with possible implications for corrosion and bacterial growth. Keep coolant and maintenance records, and follow the fluid supplier’s limits and the equipment manufacturer’s requirements.

How often should you check the coolant?

Follow the maintenance schedule and testing instructions specified for the particular coolant and equipment. A universal sampling interval, pH target, inhibitor concentration, replacement period, sample volume or laboratory test panel cannot be prescribed for all DLC systems from the guidance cited here.

HPE provides a manufacturer-specific example: for its DLC racks using propylene glycol/water (PGW), it describes annual coolant inspection, sending a small sample to a laboratory and adding propylene glycol if concentration has degraded. That interval and process apply to the described HPE systems; they are not a general industry schedule. Ask the equipment manufacturer and fluid supplier what to sample, how to interpret the results and what corrective action is approved for your installation.

Keep coolant above the room dew point

Control the coolant temperature so it remains above the room dew point. If a coolant surface is colder than the surrounding air’s dew point, condensation can form. The correct operating setpoint depends on facility conditions and equipment water-supply requirements, so use the equipment limits and facility controls rather than adopting a setpoint from another installation.

Use the applicable pressure-test requirements

Do not turn pressure-test figures from older technical discussions into a generic field instruction. ASHRAE TC 9.9’s water-cooled-server white paper discusses differences among referenced IEC and ASME requirements, the role of local code authorities, and a historical discussion of test multipliers and possible standards changes. The installer and responsible engineer should determine the current applicable standard, the limits of each component and the approved test method for the jurisdiction and system. A test method suitable for one component or installation may not be suitable for another.
