Model battery cooling in COMSOL by matching model fidelity to the engineering question, calculating heat generation from the battery model, and coupling that source to heat transfer. Add air or liquid flow only when the cooling geometry or the result you need requires resolved fluid physics. A defensible model states its cell scale, dimensionality, electrochemical simplifications, material data, boundary conditions, coolant assumptions, mesh, and validation plan.

COMSOL examples cover a reduced 2D axisymmetric air-cooled cylindrical cell, a 3D cylindrical cell with a 1D electrochemical model, a prismatic cell with homogenized anisotropic layers, and liquid-cooled packs with three-dimensional channels. These are starting patterns, not universal temperature limits or cooling designs.

Start with the result you need

The correct COMSOL model is determined by the output, not by the most detailed physics available. A cell-average temperature, an internal jelly-roll gradient, a cell-to-cell temperature spread, and a coolant-channel pressure drop are different questions. Each requires a different spatial representation and amount of electrochemical detail.

Cell-average temperature

Use a lumped or data-driven battery representation coupled to heat transfer when the main decision is overall temperature during a charge, discharge, or rest period. This is often the fastest way to compare duty cycles, ambient conditions, or approximate cooling coefficients.

Internal cell gradients

Resolve the current collectors, terminals, jelly roll or electrode stack, and relevant contact resistances when local hot spots or through-thickness gradients matter. A homogenized domain can still represent layered construction, but it must use directional properties that reflect the real winding or stacking direction.

Pack and module variation

Use separate cells or a validated homogenized representation when the result is cell-to-cell temperature variation, module imbalance, or the effect of busbars and cooling fins. A pack model can obtain heat sources from a lower-dimensional electrochemical calculation while resolving the three-dimensional thermal and flow fields.

Coolant-channel behavior

Resolve fluid domains when you need velocity, pressure drop, outlet temperature, flow maldistribution, or the effect of channel geometry. An imposed convection coefficient is appropriate only when those flow details are already known or deliberately excluded.

Choose the model scale and fidelity

COMSOL’s battery guidance describes multiscale modeling as a balance between computational efficiency and accuracy. A 1D electrochemical model can provide a heat source to a 3D thermal domain; a lumped cell model can provide a source to a pack-level model. Increasing geometric, electrochemical, and flow detail generally increases memory, mesh, and solver requirements.

Engineering question Typical representation Cooling representation What it can answer
Overall temperature of one cylindrical cell Lumped Battery with Heat Transfer in Solids; 2D axisymmetric geometry Convection boundary or simplified air domain Temperature versus time and sensitivity to a prescribed cooling condition
Internal gradients in one cell 1D electrochemical model coupled to 2D or 3D heat transfer Resolved air or liquid flow if needed Radial, axial, or through-thickness gradients and local hot spots
Prismatic-cell thermal distribution Lumped two-electrode model, current-conduction domains, and anisotropic homogenized jelly roll Solid conduction plus specified external cooling Terminal, collector, and jelly-roll heating effects
Liquid-cooled module or pack 1D electrochemical heat source with 3D cell, fin, and channel domains Nonisothermal flow; optional pipe interfaces Pack gradients, coolant temperature rise, and channel performance

Collect inputs before opening the Model Wizard

Record the information that controls both heat generation and heat rejection. If an input is unavailable, mark it as an assumption and plan a sensitivity study rather than silently substituting a value.

  • Cell format and dimensions, including cylindrical diameter and height or prismatic length, width, and thickness.
  • Electrochemistry data appropriate to the chosen interface: capacity, voltage behavior, resistance or polarization data, and the charge/discharge current profile.
  • Electrical and thermal properties for electrodes, separators, current collectors, terminals, casing, potting, fins, and interfaces.
  • Temperature dependence of properties when the expected temperature range is large enough to make constant values questionable.
  • Pack arrangement, cell spacing, electrical connections, contact resistances, and any homogenization method.
  • Coolant type, inlet temperature, mass-flow rate or velocity, pressure reference, channel dimensions, and turbulence assumptions.
  • Initial temperature, ambient conditions, external heat-transfer coefficients, radiation treatment if relevant, and thermal contact conditions.
  • Measured temperatures, voltage, current, flow, or pressure data that can be used for validation.

The title alone does not establish a safe operating temperature, a suitable coolant, a required flow rate, or an allowable gradient. Obtain those limits from the actual cell documentation and system requirements.

Build the electrothermal model

1. Create the geometry at the scale you will solve

Begin with only the domains needed for the result. A 2D axisymmetric cylindrical cell is efficient when the geometry, loading, and cooling are axisymmetric. Use a 3D cell when terminals, fins, manifolds, nonuniform airflow, or pack placement break that symmetry. For a pack, model repeated cells explicitly only where local variation matters; otherwise use a validated homogenized block.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

2. Select a battery interface

For a reduced electrothermal starting point, add the Lumped Battery interface and Heat Transfer in Solids. COMSOL’s documented air-cooled cylindrical 18650 example uses this combination in a 2D axisymmetric model over charge, discharge, and rest.

For greater electrochemical detail, couple a 1D electrochemical cell model to a 3D thermal model. The documented cylindrical-cell tutorial uses this arrangement and adds cooling-fluid flow. For pack-scale work, the Battery Pack interface is a documented route; the liquid-cooled battery-energy-storage example uses it to formulate electrochemistry from battery data and transfer heat to the thermal model.

A Battery Design Module add-on provides interfaces and features for battery electrochemistry, heat generation, heat transfer, fluid flow, and pack thermal management. The products needed depend on the functionality used, so check the requirements for the exact interface and example you intend to reproduce.

3. Define electrical and electrochemical domains

Assign the active battery domains, current collectors, terminals, casing, and electrical contacts. In a prismatic formulation, a lumped two-electrode model can be combined with current-conduction domains. Keep electrical and thermal domain selections explicit so that collector and terminal losses are not accidentally omitted.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

4. Add heat generation explicitly

Battery interfaces normally create heat-source variables. COMSOL documents two ways to use them: couple the variables manually to a heat-transfer interface, or use the Electrochemical Heating multiphysics feature when it is appropriate for the selected physics.

Identify the mechanisms represented in your model. Common terms include irreversible electrochemical heating associated with overpotential, ohmic heating in electronic and ionic conduction, and Joule heating in current collectors, terminals, busbars, or contacts. In the documented prismatic example, current-collector and terminal Joule heating is included along with electrochemical heating associated with overpotential. Do not describe a model as capturing all battery heat unless every relevant source is actually included.

Check units and signs at the interface between physics. A volumetric source belongs in a solid domain in watts per cubic metre; a boundary source belongs on the appropriate surface. Integrate the source over the intended domains and compare the result with the electrical power loss expected from the battery data. This simple energy check catches missing domains, duplicated sources, and sign errors.

5. Represent layered cells appropriately

A homogenized jelly roll or electrode stack reduces the mesh while retaining directional conduction. The prismatic tutorial represents the jelly roll with anisotropic thermal conductivity so that heat spreads differently along and across the layers. Use the same principle only when the homogenized properties and principal directions are known; an isotropic substitute can underpredict through-thickness gradients or distort collector-to-casing heat paths.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Add the cooling physics that matches the design

Prescribed convection for an early model

Apply a convection boundary with a documented heat-transfer coefficient and coolant temperature when the flow field is outside the study scope or has been measured separately. State whether the coefficient is constant, temperature-dependent, position-dependent, or an assumed value. A convection boundary cannot predict channel pressure drop or flow maldistribution.

Resolved air cooling

Create an air domain around the cell or pack, specify inlet and outlet conditions, and couple the fluid and solid domains through nonisothermal flow. COMSOL’s 3D cylindrical-cell example uses this approach so that air motion influences heat transfer. The tutorial describes a one-way study in which the flow solution is used to inform heat transfer without solving flow, heat, and electrochemistry as one fully coupled problem; this is less computationally demanding than a fully coupled solve.

Resolved liquid channels and cooling fins

For a liquid-cooled pack, model the cells, cooling plates or fins, and channel domains in 3D. The documented liquid-cooled lithium-ion pack example uses a 1D electrochemical model for heat generation and 3D flow and heat-transfer domains for the cells and fins. Use fluid properties and boundary conditions consistent with the actual coolant and operating range.

Pipe networks for manifolds and inlet/outlet lines

When channels connect to longer supply or return lines, add Pipe Flow and Heat Transfer in Pipes rather than extending a fully resolved 3D domain unnecessarily. The liquid-cooled battery-energy-storage example combines turbulent channel flow, nonisothermal-flow coupling, and pipe-flow and pipe-heat-transfer interfaces.

Cooling choice Use it when It does not provide
Convection boundary Flow details are known or intentionally outside scope Velocity field, pressure drop, or distribution among channels
Resolved air domain Air velocity, recirculation, or enclosure geometry affects temperature Validated fan performance unless the fan and system curve are modeled
3D liquid channel Channel geometry and coolant distribution are design variables Reliable results without credible fluid properties and inlet data

Set assumptions, studies, and solver strategy

Material-property assumptions

The liquid-cooled pack example evaluates coolant and battery material properties at an average pack temperature. That approximation is defensible only when temperature variation is small enough that property changes have little effect on the result. If the pack spans a wide temperature range, use temperature-dependent properties or quantify the error by comparing both approaches.

Time dependence and quasistationary balance

Choose a time-dependent study for a current profile with meaningful transients, such as pulses, rapid acceleration, or rest periods. A stationary or quasistationary study can represent an operating point when heat generation changes slowly relative to heat transport. The liquid-cooled pack example makes this slow-change assumption explicitly; justify it for your own load cycle instead of inheriting it from the tutorial.

One-way versus fully coupled studies

A one-way sequence can solve electrochemistry, transfer the resulting heat source, solve flow and heat transfer, and iterate only if needed. This often reduces computational cost and is suitable when temperature has little influence on the electrochemical result over the operating range. Use stronger coupling when temperature changes significantly alter resistance, reaction rates, current distribution, density, viscosity, or buoyancy.

Mesh the dominant gradients

Refine around current collectors, terminals, narrow channels, fin roots, contacts, inlets, outlets, and regions where the source changes rapidly. The prismatic example uses a user-defined mesh with swept meshing through the thickness direction to reduce element count. Use swept or mapped elements where the geometry permits them, and perform a mesh-convergence check on the reported maximum temperature, temperature spread, and coolant outlet temperature—not only on visual smoothness.

Follow a reproducible COMSOL workflow

  1. Define the question and acceptance metrics. Write down whether the target is a cell maximum, average, gradient, pack spread, outlet temperature, pressure drop, or another quantity. Set the locations and time intervals at which each will be evaluated.
  2. Choose dimensionality and scale. Select 1D, 2D axisymmetric, 2D, or 3D based on symmetry and the gradients that matter. Decide which cells, fins, contacts, and pipes must be explicit.
  3. Enter battery and material data. Use the actual cell format, chemistry data, electrical properties, thermal properties, and coolant data. Record every constant and its valid temperature range.
  4. Build the battery physics. Add Lumped Battery, Battery Pack, or a more resolved electrochemical interface. Define terminals, current, state-of-charge behavior, and the load cycle.
  5. Build heat transfer. Add Heat Transfer in Solids, assign conductivity and heat capacity, define initial temperature, and specify external convection, insulation, radiation, and thermal contacts as applicable.
  6. Connect heat sources. Use Electrochemical Heating or manually map the generated heat variables. Include only the mechanisms represented by the battery interface and document exclusions.
  7. Add fluid flow if required. Create air or liquid domains, select laminar or turbulent treatment based on the operating regime, define inlet and outlet conditions, and add nonisothermal-flow coupling. Add pipe interfaces for slender supply and return sections.
  8. Mesh and solve in stages. Start with a coarse mesh and simplified study to catch selections and boundary-condition errors. Then refine critical regions, solve the chosen stationary, quasistationary, or time-dependent case, and monitor convergence.
  9. Check energy and numerical balance. Compare integrated heat generation with electrical losses, conductive and convective heat leaving the model, and stored thermal energy during transients. Investigate any unexplained imbalance before interpreting temperatures.
  10. Run sensitivity and validation cases. Vary uncertain contact resistance, convection coefficient, property dependence, source terms, and coolant flow within credible bounds. Compare predicted voltage, temperature, flow, or pressure with measurements wherever available.

Three-dimensional cylindrical cell

The 3D cylindrical-cell tutorial couples a 1D electrochemical model to a 3D thermal model and cooling-fluid flow. Its one-way study illustrates how a lower-dimensional battery calculation can supply heat to a more resolved thermal and flow domain without solving every field fully coupled.

Prismatic battery

The COMSOL 6.4 prismatic-battery tutorial combines a lumped two-electrode model, current-conduction domains, coupled heat transfer, and anisotropic homogenized jelly-roll properties. It includes current-collector and terminal Joule heating and electrochemical heating associated with overpotential.

Liquid-cooled pack

The COMSOL 6.3 liquid-cooled lithium-ion pack tutorial uses a 1D electrochemical heat source with 3D cells and cooling fins. Its reduced assumptions include average-temperature material properties and a slowly changing heat-generation rate suitable for a quasistationary thermal balance when those conditions hold.

Liquid-cooled battery energy-storage system

The Application Gallery configuration contains eight modules, with 56 cells per module arranged 14S4p. It uses a Battery Pack interface, turbulent channel flow, nonisothermal coupling, and Pipe Flow and Heat Transfer in Pipes for coolant lines. Those counts describe that example configuration only, not a general battery-sizing recommendation.

Interpret and report results defensibly

Report more than a colored temperature plot. Include the model scale, dimensionality, battery interface, heat-source terms, material-property sources and temperature dependence, initial and boundary conditions, coolant inlet data, turbulence or laminar assumptions, mesh strategy, study type, and coupling sequence.

  • Give maximum, minimum, average, and relevant percentile temperatures with their locations and times.
  • Report cell-to-cell or module-to-module spread separately from the hottest local point.
  • Show coolant inlet and outlet temperature, mass flow, pressure drop, and flow distribution when channels are resolved.
  • State whether a value is a predicted local peak, a homogenized-domain average, or a boundary result.
  • Identify omitted heat mechanisms, contacts, radiation, degradation, and temperature-dependent electrochemical effects.
  • Separate tutorial geometry and assumptions from validated design requirements.

Compare model variants using consistent axes: electrochemical detail, spatial scale, cooling representation, coupling strength, computational cost, and available validation data. The documented examples demonstrate different formulations; they do not provide a controlled ranking of air versus liquid cooling or a universal cooling target.

Troubleshoot common failures

Symptom Likely cause Action
Temperature hardly changes despite a high current Heat source is not coupled, has the wrong sign, or is assigned to the wrong domain Plot the source variable, integrate it over the battery, and verify the heat-transfer domain selection.
Unrealistically high local temperature at a terminal Current density or contact resistance is concentrated in an overly small region Check geometry, electrical contacts, mesh resolution, and whether a homogenized contact model is more appropriate.
Coolant outlet temperature is uniform across channels Channels are not connected to the flow solution or all channels received identical imposed temperatures Verify fluid-domain continuity, inlet and outlet conditions, and nonisothermal coupling.
Solver fails after adding flow Poor initial fields, abrupt property changes, excessive mesh size, or incompatible boundary conditions Solve flow and heat transfer in stages, ramp flow or source terms, improve initial values, and refine only critical regions.
Pack model predicts implausibly low gradients Average properties, perfect thermal contacts, or homogenization have erased real resistance Restore measured contact resistance, directional properties, or explicit cells where gradients affect the decision.
Transient energy does not balance Missing source, duplicated source, incorrect heat capacity, or an open thermal boundary Audit integrated generation, storage, conduction, convection, and radiation terms over the complete study interval.

Know what the model cannot establish by itself

A COMSOL tutorial does not validate a particular chemistry, cell supplier, coolant, cold-plate layout, or operating limit. The supplied examples do not establish chemistry-specific temperature thresholds or validated performance for an unspecified battery. Before using results for a design decision, obtain cell documentation, define the operating envelope, measure or justify uncertain inputs, and compare predictions with representative tests.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

The most defensible battery-cooling model is therefore not the largest one. It is the smallest model that resolves the gradients and mechanisms behind the decision, couples heat generation without hidden omissions, and demonstrates that its assumptions and numerical results are credible.
