Adapt these woodworking joints as measured, process-specific printed interfaces rather than copying nominal dimensions. Keep a dovetail’s angled lock and defined sliding direction; keep a mortise-and-tenon’s shoulders, cheek material and torsional support. Then offset only the mating faces for your printer and material, orient layers so the working loads do not peel them apart, and validate the fit with a stepped test coupon. For FDM, useful starting values range from 0.1–0.15 mm per side for a press fit to 0.4–0.5 mm for print-in-place movement without supports. A separate general guideline is a 0.4 mm gap for connecting parts and at least 0.7 mm for moving assemblies. These are starting hypotheses, not guarantees: calibration, geometry, orientation, material and post-processing can change the result.

What must stay the same when a wood joint becomes a printed joint?

3D printing changes how accurately a joint is made and how it carries load, but it does not remove the mechanical purpose of the original geometry. Start by identifying what the joint is supposed to do, then adapt the surfaces that create that function.

Dovetail: preserve the angled lock

A dovetail uses interlocking pins and tails. Its angled faces resist pull-out in one direction before adhesive is added. In a printed version, that resistance depends on a clean, continuous sliding path and tails that are thick enough not to chip. Make the assembly direction obvious in the CAD model and on the finished parts. A short lead-in chamfer or taper at the first-contact edge prevents a square edge from scraping, catching or breaking during insertion.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Avoid razor-thin tails, especially in FDM. A thin tip can be dimensionally inconsistent, curl during cooling or fracture when an interference fit is forced. If the joint needs a permanent lock, design a separate pin, screw seat, wedge or adhesive land instead of making the entire dovetail excessively tight.

Mortise and tenon: preserve shoulders and cheeks

A mortise-and-tenon joint puts a projecting tenon into a mortise. The tenon shoulders stop insertion and provide resistance to sideward twisting. Keep a broad, well-supported shoulder in the printed design; do not let clearance cuts undermine the stop surface.

Leave enough material around the mortise cheeks to prevent splitting along layer lines. A blind mortise hides the end of the tenon and can give a clean exterior. A through mortise leaves room for a retaining pin or wedge when the design needs positive mechanical retention. Through, blind, haunched and loose-tenon variants are described in the Swedish Wood Joinery Handbook; the printed choice should follow the required retention, appearance and access for assembly.

What clearance should I use for a 3D-printed dovetail or mortise and tenon?

Use the values below as the first coupon settings, measured per side on each mating wall. The correct setting is the smallest one that assembles reliably under the actual print conditions.

Fit or use Starting clearance How to interpret it
FDM press fit 0.1–0.15 mm per side For a deliberately tight, non-moving fit; verify that the material and geometry can tolerate insertion force.
FDM slip fit 0.2–0.3 mm per side Parts slide together with little force while remaining reasonably located.
FDM moving fit 0.3–0.4 mm per side For repeated sliding or rotation where surface variation must be accommodated.
FDM print-in-place movement 0.4–0.5 mm For adjacent moving surfaces printed together, when no support lies between them.
General connecting-part guideline 0.4 mm gap HP’s 2026 starting recommendation for connecting printed parts; geometry can require a different value.
General moving-assembly guideline At least 0.7 mm spacing HP’s 2026 general rule for moving assemblies, not a universal requirement.
Representative process comparison About 0.5 mm FDM; about 0.2 mm SLA/SLS Formlabs’ 2026 comparison illustrating why FDM normally needs more allowance.

“Per side” means the offset on each opposing wall. If a cylindrical pin is made smaller and its hole larger by the same amount, the total diametral difference is twice the per-side value. For example, 0.25 mm per side produces approximately 0.50 mm of total diameter difference. Do not accidentally apply a per-side figure as the total gap.

Increase the starting value for a long enclosed slide, rough or ridged surfaces, flexible filament, visible elephant’s-foot expansion, or a printer that has not been calibrated. Reduce it only after a coupon proves that the process can hold the smaller gap repeatedly. FDM generally needs more clearance than SLA or SLS because of greater dimensional variation and more prominent layer lines.

How do I design the two joint halves in CAD?

Build one authoritative geometry, derive the mating half from it, and offset only the faces that must move against each other. This keeps the joint aligned while preventing unnecessary loss of structural material.

  1. Model one master half at nominal dimensions. Define the dovetail angle, tail thickness, shoulder width, tenon length and root radii in a parametric sketch or equivalent master feature.
  2. Create the mating half by mirroring or subtracting. Preserve one clear assembly direction. A dovetail should not be able to enter from an unintended end, and a mortise should present an unmistakable shoulder stop.
  3. Offset mating faces only. Apply the selected per-side clearance to the sliding dovetail faces or the tenon’s side faces. Keep structural shoulders, load-bearing backs and exterior locating surfaces at their intended dimensions unless they also need a fit allowance.
  4. Add a lead-in. Chamfer or taper the first-contact edge for a short distance. The lead-in should guide insertion without removing the full load-bearing face behind it.
  5. Add registration. A small flat, key, asymmetric notch or engraved mark prevents upside-down or reversed assembly. This is especially useful when a joint looks symmetric from the outside.
  6. Check minimum wall thickness. Inspect the cheeks around a mortise and the roots of dovetail tails for thin sections that may disappear in the slicer or split along layers.
  7. Export consistently. Use the same units and scale for both halves. Open the sliced preview and confirm that the lead-in, shoulder and clearance channel survive the chosen line width and layer height.

Do not enlarge an entire tenon or dovetail to create clearance. That weakens the joint and can move the load path. A face-specific offset gives the printer room where motion occurs while preserving the material that carries shear and bending.

How should I validate a fit before printing the final part?

Print a short coupon containing several clearance steps, measure it, and select the first setting that meets the assembly requirement. A coupon is faster and cheaper to revise than a full enclosure, frame or mechanism.

Build a stepped coupon

Put multiple versions of the same interface on one small plate. A useful FDM sequence is 0.15, 0.25, 0.35 and 0.45 mm per side. Label each step in the model or with embossed text. For a mortise-and-tenon coupon, vary the tenon side clearance while keeping the shoulder and length constant. For a dovetail coupon, vary the two angled sliding faces together so the tail remains centered.

Print under final conditions

Use the same nozzle, layer height, line width, material, temperature, cooling, orientation and support strategy planned for the production part. A clearance that works in a fine, slow test may fail on a larger object printed faster or with more heat accumulation.

Measure before changing the model

Use a digital caliper to compare critical printed dimensions with CAD nominal values. Record the actual tail width, mortise width, tenon thickness, shoulder position and any elephant’s-foot bulge. If both halves are off in the same direction, correct the printer or slicer process before compensating every joint in CAD. If the error is local to the interface, adjust the mating-face offset.

Test the complete motion

Insert and remove the coupon along the intended path. Check the first millimetre of engagement, the middle of the slide and the final stop. A joint that starts easily but binds halfway often has non-uniform clearance, warping or a long enclosed channel. A joint that feels loose at one end may have taper or cooling distortion rather than an appropriate average gap.

How do print orientation and layer direction affect joint strength?

Orient the part so the expected pull-out, shear and bending loads stay as much as possible within strong, continuous layers. FDM is anisotropic: adhesion between layers is usually weaker than strength within a layer.

Orient for the actual load

For a dovetail, avoid an orientation in which pull-out peels the tails directly away from their layer interfaces. For a mortise-and-tenon, keep a bending tenon root from acting like a stack of easily separated layers. The best orientation may make the visible surface less attractive or require support; strength and repeatable fit take priority for a functional joint.

Control thin and long features

HP warns that thin or long features can warp as cooling becomes non-uniform. Increase wall thickness where possible, avoid abrupt section changes and reduce unsupported spans. A broad shoulder and a radiused tenon root distribute stress better than a sharp inside corner.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Choose a process that matches the geometry

FDM is accessible but exposes layer lines, dimensional variation and shear-sensitive interlocks. SLA can produce sharper edges and finer detail, although trapped resin can fuse enclosed interfaces. SLS and MJF can support complex interlocking assemblies without the same support-contact problem. Formlabs notes that process choice changes the practical clearance and the reliability of interlocking features; validate the specific material and machine rather than transferring an FDM number unchanged.

What causes a printed joint to fail, and how do I fix it?

Diagnose the stage of failure—entry, travel, retention or structural break—before changing dimensions. One change at a time makes the next coupon informative.

The joint will not start

Inspect the first-contact edge for elephant’s-foot material or a sharp, unsupported corner. Add or lengthen the lead-in chamfer, remove the bulge in the first layers, and increase clearance by 0.05–0.10 mm per side in the next coupon. Confirm that the assembly direction is correct; forcing a dovetail from the wrong end can chip a correctly sized tail.

The joint starts but binds halfway

Measure clearance along the full slide rather than only at the opening. Look for a warped wall, a tapered channel, support residue or a long enclosed passage that magnifies small errors. Shorten the enclosed channel, improve orientation, remove support scars and make the offset uniform. A moving fit normally needs more allowance than a short slip fit.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

The joint is too loose

Use the next tighter coupon value only if the parts remain strong enough for the insertion force. For a load-bearing assembly that must not rattle, add a separate latch, screw, pin or adhesive land instead of relying on a very small printed interference fit. Check whether shrinkage or over-extrusion changed one half; tightening the CAD blindly can make the next batch impossible to assemble.

The tenon snaps at its root

Increase the root radius, thicken the tenon and the mortise cheeks, and orient layers so the bending load stays in-plane. Keep the shoulder broad so the load is not concentrated at a thin step. If repeated cycles are expected, use a through mortise with a pin or another explicit retention feature rather than asking a slender printed tenon to carry all bending.

The dovetail tail chips

Blunt the sharp tip slightly, thicken the tail and avoid forcing a tight interference fit. Make sure the lead-in engages the angled faces gradually. If the tail still chips, move the load path into a thicker backing section or add an independent latch for retention.

SLA parts fuse together

Provide drainage for enclosed cavities and remove trapped resin before curing. Resin trapped between close moving surfaces can cure into a bridge. When cleaning access is inadequate, print the halves separately and assemble them after post-processing instead of relying on a print-in-place interface.

Which joint should I choose for a printed assembly?

Choose by load direction, required motion and how the parts must locate—not by a universal strength ranking.

Requirement Usually better starting point Reason
One controlled sliding direction and resistance to pull-out Dovetail Angled pins and tails create a mechanical lock while allowing guided assembly.
Positive shoulder stop and right-angle framing Mortise and tenon The shoulders define insertion depth and resist sideward torsion.
Hidden tenon end Blind mortise The exterior can remain closed and the shoulder can set a precise stop.
Pin, wedge or visible mechanical retention Through mortise The opening permits an additional locking feature after insertion.
Repeated sliding or replacement Dovetail with validated moving clearance The direction is constrained and the faces can be tuned as a guide.
High bending at a short projecting member Mortise and tenon with thick root and cheeks Material can be concentrated around the shoulder and tenon root.

LibreTexts’ joint-selection guidance emphasizes loads, layer or grain direction, glue area, alignment, appearance and available tools. In a printed part, add printer process, support access, post-processing and whether the interface must be printed in place. A dovetail that is excellent in shear may be awkward when the part must separate in two directions; a mortise-and-tenon that locates a frame may need a pin when vibration could lift the tenon.

Can adhesive or extra hardware be used with either joint?

Yes, but treat adhesive, pins, screws and wedges as complementary retention rather than excuses to omit the printed load path. Keep enough mating area for alignment and enough surrounding wall for the added feature. A dovetail’s angled lock can provide positioning while adhesive supplies permanent retention. A mortise-and-tenon’s shoulder can set depth while a pin or wedge prevents withdrawal through a through mortise. Design access for assembly and curing; do not bury a fastener or glue land where it cannot be reached.

What should I check before releasing the final model?

  • The intended assembly direction is unambiguous and marked on the parts.
  • Clearance is specified per side and is tied to the selected process, material and fit.
  • A stepped coupon was printed with the same settings as the production part.
  • Critical dimensions were measured with a digital caliper before changing offsets.
  • Lead-in chamfers, shoulder stops and registration features survive the sliced preview.
  • Dovetail tails, tenon roots and mortise cheeks have adequate thickness and radii.
  • Layer orientation places pull-out, shear and bending loads in the strongest direction available.
  • Long thin spans, abrupt section changes and unsupported features have been addressed.
  • SLA cavities have drainage and cleaning access, or the halves are printed separately.
  • Any pin, screw, wedge or adhesive land has a defined purpose and assembly access.
  • The selected clearance still works after support removal, sanding, curing or other post-processing.

How can a professional service help when my printer is inconsistent?

A service bureau can be useful when a functional prototype depends on repeatable dimensions or when the joint geometry exceeds your printer’s capability. Specify the process—FDM, SLA, SLS or MJF—the material, the intended fit and the surfaces that must remain dimensionally controlled. Ask for the provider’s current tolerance guidance and include a small test assembly rather than assuming a catalog value applies to your design.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

If you do not have a calibrated printer, still send a coupon or a pair of representative halves for approval before ordering a large assembly. Process-specific tolerances discussed by Formlabs and Makelab show why a value that succeeds on one machine may fail on another. Verify current service availability and machine-specific limits directly with the provider.

How do I document the joint so another person can reproduce it?

Put the process assumptions beside the model. Record the printer or service process, material, nozzle or layer settings where relevant, orientation, support policy, nominal dimensions, per-side clearance, coupon results and post-processing. Mark which surfaces are structural and which are intentionally offset. This prevents a later user from treating a 0.25 mm FDM slip-fit offset as a universal dimension for SLA or a different material.

Keep the master half and the derived mating half linked parametrically when possible. A single clearance parameter lets you regenerate both parts after a coupon result without manually editing every face. Store the measured as-printed dimensions with the revision so a future change can be traced to a specific process condition.

Frequently Asked Questions

How do I convert a per-side clearance into the total gap?

Double the per-side value when the two opposing walls move away from each other equally. For example, 0.30 mm per side corresponds to about 0.60 mm of total diametral or width difference; a one-sided offset changes that calculation.

Should I sand a dovetail or tenon to make it fit?

Lightly removing a visible brim, elephant’s foot or support scar can rescue a nearly correct print, but sanding changes the designed clearance and can destroy alignment. Measure first, then update the CAD offset or printer compensation for repeatable production.

Can a print-in-place mortise-and-tenon be reliable?

It can work when the joint has adequate clearance, no support trapped between moving surfaces and a cleaning path for the chosen process. Separate parts are safer when resin, powder or support material could remain inside the interface.

Why does the same clearance work on one filament but not another?

Materials shrink, flex and cool differently, and flexible filaments can deform under insertion force. Reprint the stepped coupon with the exact material and settings rather than transferring a value from a rigid filament.

Is a tighter joint always stronger?

No. Excessive interference can chip dovetail tails, split mortise cheeks or peel FDM layers during assembly. Strength comes from the joint’s load path, material around it, layer orientation and any designed retention feature, not from maximum insertion force alone.
