AI-driven inventory systems can help manufacturers use existing warehouse space more effectively, but software alone does not create new storage positions. Physical density comes from the storage design—such as taller racks, double-deep shelving or a compact goods-to-person grid—while inventory intelligence helps keep those positions visible, correctly assigned and usable. Two vendor-reported manufacturing deployments show how the approaches differ.
What warehouse density means—and what AI changes
Warehouse density is the amount of usable inventory a facility can hold within its available space. It depends on more than the building’s floor area: rack height and depth, aisle and clearance needs, the dimensions of the goods, and how inventory is accessed all affect how many usable storage positions fit.
Inventory software and AI can improve the information layer: where a bin or pallet is recorded, whether it is actually there, and how stock is assigned or retrieved. That can help a team avoid wasting an existing slot because a record is wrong or a location is unclear. It is different from adding physical positions. Scanning and better records do not, by themselves, establish a measurable increase in storage capacity.
- Physical density: storage geometry and automation determine how inventory is arranged and accessed.
- Usable capacity: accurate location data and coordinated replenishment help make the existing positions practical to use.
- Throughput: robots and workflows can change how quickly stock reaches a worker or production process; this is related to, but not the same as, storage density.
How manufacturers are applying these systems
WEG Electric: a goods-to-person grid for small parts
Kardex describes WEG Electric’s Duluth, Georgia, headquarters warehouse as facing growing small-parts SKU volume, paper picking lists, forklift retrieval and limited room to expand. WEG installed an AutoStore goods-to-person grid integrated with SAP WM ECC through Kardex FulfillX. Robots bring bins to operators, while the software manages storage, order sequencing and workflows. The project, commissioned in 2025, is listed as having 13,938 bins, seven AutoStore R5 robots and three ports: two CarouselPorts for picking and one ConveyorPort for inbound. Kardex’s WEG case study reports freed space for pallet storage, improved picking and inventory visibility, and employee redeployment. It does not quantify a density or capacity increase.

The mechanism is consolidation and goods-to-person movement: small parts are stored in a compact grid and delivered to workstations rather than retrieved by workers traveling among shelving aisles. The software coordinates inventory and tasks; the grid provides the physical storage arrangement.
KOHLER: vertical, double-deep storage with robots
Hai Robotics describes a HaiPick System 3 installation at KOHLER covering 1,100 square meters. Its configuration includes shelving 7.8 meters high, double-deep and bridge racks, more than 28,000 storage locations, four autonomous case-handling robots (ACRs) and ten companion autonomous mobile robots (AMRs). The case also reports on-robot picking workstations, SAP integration and more than 110 outbound totes per hour. Hai Robotics’ KOHLER case says storage capacity increased from more than 20,000 to more than 110,000 SKUs without a larger warehouse footprint, and reports an 80% reduction in labor costs. Those are vendor-reported outcomes for this installation, not independently established benchmarks or guaranteed results for other facilities.
Here the density mechanism is explicit: height, double-deep and bridge-rack storage, combined with robotic storage and retrieval, change how inventory is arranged within the footprint. The reported SKU figures are not directly comparable with WEG’s bin count; the cases describe different inventory profiles and provide no common baseline or measurement method.
Inventory drones: validating locations, not adding storage
At MSI Surfaces, Corvus describes autonomous drones using onboard AI and computer vision to scan pallet locations and labels, with daily missions synchronizing results to the warehouse management system. Corvus reports that approximately 90% of identified discrepancies are automatically classified and that inventory accuracy rose from about 80% to 99%. These are company case claims, not independent measurements. The system is a location-validation layer: it can help staff identify records that need correction, but the case does not report that drone scans themselves created physical storage capacity. See the Corvus MSI Surfaces case study.
As adjacent evidence from distribution rather than manufacturing, Corvus says Southern Glazer’s deployed more than 40 drones across nine U.S. distribution centers in under 18 months. Its case reports a shift from quarterly manual counts to biweekly reserve validation, a 100-basis-point throughput lift and 60–70 labor hours per site per week reallocated. These figures illustrate a possible operational value of more frequent inventory validation; they are not manufacturing density results. Read the Southern Glazer’s case study.

- 【WIDER & THICKER Uprights and Beams than standard】 Garage Shelves Heavy Duty use one-piece upright construction, which is not only enhances the overall strength but also allows for a higher load - bearing capacity. The reinforced beams can effortlessly bear substantial loads, ensuring the garage shelving units remains steadfast even under heavy usage.Enabling the metal shelf to support a total weight of up to 6000 pounds.
- 【EXTRA 8PC Reinforced Stable Lateral Bars】 Lateral bars as additional stabilizers, preventing lateral sway and enhancing the overall rigidity of the structure. By connecting the uprights and beams on the sides, the lateral bars create a more rigid and stable framework, effectively resisting forces that could otherwise cause the metal shelves to twist or buckle. This not only increases the load - bearing capacity but also improves the safety of the garage shelf, ensuring that your stored items remain secure.
- 【Flexible Storage with Height-adjustable shelves】 The shelves are fully adjustable, allowing for customization to fit various item sizes. With a simple adjustment mechanism, you can easily reposition the shelves to accommodate tall or bulky items. Locking pins are incorporated to secure the shelves in place, preventing any accidental movement and ensuring the safety of your stored goods.
- 【Interconnectivity Feature】 Our steel shelving come with a remarkable feature that allows multiple units to be connected seamlessly. This interconnected design offers unparalleled flexibility and scalability for your storage needs.
- 【Anti-corrosion Coating】 The surface of the metal storage shelves is coated with an advanced anti - corrosion material. This coating not only protects the steel from rust and corrosion but also enhances its resistance to scratches and wear, ensuring the garage storage rack maintains its integrity and appearance over time.
How the technology can make existing space more usable
Location accuracy reduces uncertainty
Barcode or label capture, computer vision and other scanning methods can compare recorded stock locations with observed ones. When teams find missing, misplaced or misassigned inventory, they can correct records and determine whether a slot is actually available. The MSI case documents a vendor-reported validation capability, but it does not establish a general percentage increase in warehouse density from AI.
Storage geometry determines physical capacity
Racks that use more vertical space, double-deep positions and cube-style grids alter the physical arrangement of inventory. At KOHLER, Hai Robotics connects the reported capacity change to a system combining tall shelving, double-deep and bridge racks, and robots. At WEG, the grid stores bins compactly and brings them to operators. Neither example shows that an inventory algorithm alone created additional positions.
Integration connects records to warehouse work
An inventory system is more useful when its records can coordinate with receiving, replenishment, picking and production workflows. WEG’s case identifies SAP WM ECC and Kardex FulfillX; the Corvus cases describe synchronization with a WMS. Before adopting a system, clarify which system owns inventory records, how exceptions are resolved, and what happens when a scan conflicts with the existing record.
How to compare systems for a manufacturing warehouse
Start with the facility’s inventory and operating needs rather than a vendor headline number. Ask suppliers for site-specific assumptions, measurement definitions and operating constraints.
- Storage yield: Request usable locations or inventory volume per unit of floor area, alongside required rack height, aisles, clearances and access space.
- Inventory profile: Provide SKU count, dimensions and weights, handling-unit types, turnover, and the mix of small parts, pallets and oversized goods.
- Throughput and service: Compare required picks, totes or replenishments per hour—including peak demand—and distinguish a reported case rate from a typical or guaranteed rate.
- Accuracy and scan cadence: Establish which locations are observed, how often records refresh, and how staff validate and resolve discrepancies.
- Integration and operations: Confirm ERP/WMS compatibility, data ownership, exception handling, and fit with receiving, production replenishment and outbound processes.
- Facility and resilience: Check rack height, floor loading, safety and egress, installation disruption, expansion options, and fallback procedures for a robot, port, network or software outage.
- Economics and labor: Ask for project and maintenance costs, and define how labor redeployment or savings will be measured. The cited cases do not establish comparable cost or ROI figures.
The WEG and KOHLER figures should not be treated as a contest: one case centers on a small-parts bin grid and the other on a robotic rack system, with no shared baseline or controlled comparison. The available examples are vendor-published customer cases; they show configurations and reported outcomes, but do not establish an industry-wide causal estimate for AI’s effect on manufacturing warehouse density.
