Chemical etching supports physical AI by manufacturing the tiny structures, interfaces and surfaces that let a robot sense, move and respond in the real world. It is not an AI method by itself. Etching removes or modifies material; intelligence emerges when those features are combined with sensors, computation, actuation, mechanical design and control software.
The clearest evidence is a 2024 millimeter-scale soft-rigid hybrid robot. Its fabrication combined hydrogen-plasma surface modification of PTFE films, laser micromachining and lamination. The resulting modules provided actuation, mechanically encoded control and ionic-resistive self-sensing. That example shows etching-related chemistry as one enabling step in an integrated hardware process, not as the source of the robot’s intelligence.
What does physical AI mean in hardware?
Physical AI describes intelligence that is embodied in a machine’s materials, components and structures rather than confined to software running on a separate computer. DARPA’s physical-intelligence work emphasizes embedding sensing, computation and actuation in hardware so a system can respond with fewer delays between detecting a condition and acting on it.

DARPA program manager Julian McMorrow describes the motivation this way: “Today’s robots are often limited by the need to sense, process, and act as separate steps.” The agency says it wants to improve that loop by “collapsing that loop by embedding intelligence directly into the hardware.” Chemical fabrication can contribute to that goal when it creates structures that detect strain, constrain motion or alter how a component responds to its environment.

Physical AI does not have one universally fixed architecture. A device may combine conventional processors and software with passive mechanical intelligence, distributed sensing or material-level signal conditioning. NIST’s “Physical AI and Data Generation for Robotics” project focuses on measurement, test methods and practical evaluation of AI-enabled manufacturing robots, reinforcing that reliable physical AI requires both capable hardware and disciplined validation.
Is chemical etching an AI technology?
No. Chemical etching is a manufacturing process that removes material or changes a surface through chemical reactions, sometimes assisted by ions or a catalyst. It can form channels, cavities, patterns and surface treatments, but it does not train a model, choose an action or create a control policy.
The distinction matters because an etched feature can perform an intelligent-looking function without being intelligent on its own. A mechanically shaped hinge can make a robot bend in a preferred sequence; an ionic-resistive path can change electrical resistance as it deforms; a microchannel can route a fluid actuator. The robot’s behavior results from the interaction of those features with electronics, algorithms, materials and control logic.
What etching contributes
- Geometry: Precisely patterned material can define hinges, cavities, channels, electrodes or other structures at micro- and nanoscale dimensions.
- Surface properties: Chemical treatment can change adhesion or prepare a material for bonding to another layer.
- Functional integration: A patterned structure may combine mechanical response and sensing in one module, reducing the need to place every function in a separate part.
- Repeatable fabrication: Controlled etch conditions can make small features more consistent across devices, provided the process is characterized for the chosen material stack.
What etching does not contribute
- It does not supply machine-learning software or a decision-making algorithm.
- It does not guarantee useful sensing, actuation or control merely because a pattern was etched.
- It does not replace system-level calibration, data collection or testing.
How can etching help a physical-AI robot?
Etching is most valuable when a robot’s physical behavior depends on features that are difficult to make by simply assembling off-the-shelf parts.

Encoding motion in the structure
Selective removal of material can create compliant joints, thickness gradients or mechanical stops. Those features can constrain a robot’s motion so that part of the control problem is handled mechanically. This is an example of mechanical intelligence: the structure narrows the range of possible responses before software issues a command.
Making surfaces bondable or functional
Soft robots often combine elastomers, films and rigid inserts that do not naturally adhere to one another. A chemical surface modification can prepare one layer for lamination or bonding. The treatment must be considered part of a complete process; it is not equivalent to fabricating a finished robot.
Building self-sensing elements
Patterned conductive or ionic paths can turn deformation into an electrical signal. When the sensing element is integrated into the same structure that moves, the robot can obtain information about its own state without mounting a separate sensor at every joint. That does not eliminate the need to design signal conditioning, calibration and fault handling.
Creating microsystem features
Reactive ion etching (RIE) and related processes are used to make micro- and nanoscale surface structures. Their relevance to physical AI is practical: they provide a way to manufacture the small geometries on which compact sensors, actuators and mechanical interfaces depend. The available technical evidence does not show that RIE alone produced the soft-robot demonstration described below.

What did the 2024 soft-rigid robot study actually demonstrate?
The Nature Communications study “A fabrication strategy for millimeter-scale, self-sensing soft-rigid hybrid robots” is the strongest direct example in the available evidence. It reports a fabrication strategy in which several processes work together:
- Hydrogen-plasma chemical surface modification: PTFE films were treated so they could participate in the subsequent fabrication sequence. This is a surface-preparation step, not a complete robot-making process.
- Laser micromachining: Laser processing formed the required patterns and features in the material stack.
- Lamination: The modified films and other components were assembled into soft-rigid modules.
- Functional integration: The finished modules demonstrated actuation, mechanically encoded control and ionic-resistive self-sensing.
The prototype was millimeter-scale, which identifies the size of that reported demonstration rather than a general limit or production benchmark. The result is important because multiple functions were designed into the physical module, but it would be inaccurate to attribute the robot’s capabilities to plasma treatment or etching alone.
Why the combination of processes matters
Each operation solved a different manufacturing problem. Surface chemistry addressed material compatibility, laser micromachining supplied geometry and lamination joined the layers. Physical-AI hardware frequently requires this kind of process chain because no single technique simultaneously provides the right surface, shape, mechanical response and electrical behavior.

| Approach | How it works | Potential role in physical-AI hardware | Important controls or limits |
|---|---|---|---|
| Reactive ion etching (RIE) | An ion-assisted reactive process used to form micro- and nanoscale surface structures. | Useful where a microsystem needs defined profiles, small features or patterned surfaces. | Fraunhofer ISIT identifies etch profile, rate, selectivity and homogeneity as adjustable outcomes. Gas chemistry and process settings affect all four. |
| Catalyst-probe chemical carving | A catalyst-coated scanning probe chemically etches silicon while tracing patterns, including three-dimensional forms. | A research route for writing localized silicon structures without conventional pattern-transfer steps. | The 2020 Scientific Reports study describes prototype equipment and warns that dimensional control is difficult without precisely controllable equipment. It is a research fabrication technique, not an established mass-production route for robots. |
| Hydrogen-plasma surface modification | Plasma chemistry changes the surface of PTFE films before other fabrication steps. | Can prepare films for a soft-rigid, laminated robot module that combines motion and self-sensing. | The 2024 robot study pairs it with laser micromachining and lamination; the treatment alone does not make a working robot. |
These methods should not be treated as interchangeable. RIE is generally selected for controlled, wafer-like microsystem processing; catalyst-probe carving is localized and exploratory; plasma surface modification changes an interface so another process can succeed.
How should an engineer choose an etching route?
There is no evidence that etching is universally better than machining, molding, printing, laser processing or other fabrication methods. Choose the route that satisfies the component’s geometry and integration requirements.
| Decision axis | Questions to answer | Why it matters to physical AI |
|---|---|---|
| Feature geometry and scale | Are the required channels, cavities or joints planar, three-dimensional, localized or distributed? | The pattern determines motion, sensing range and how the part interfaces with neighboring layers. |
| Profile, rate and uniformity | How vertical or tapered should the sidewalls be, how quickly must material be removed and how consistent must the result be across a batch? | Variation changes mechanical stiffness, sensor output and actuator response. |
| Selectivity | Must one material be removed while another layer acts as a mask or structural element? | Poor selectivity can damage a sensing path, membrane or bonding surface. |
| Material compatibility | Will the chemistry preserve the polymer, metal, silicon, adhesive and encapsulant in the complete stack? | A process that works on a single coupon may fail after multilayer integration. |
| Process integration | Can the etch be combined with laser micromachining, lamination, electrodes and calibration? | Physical-AI functions often emerge from the sequence, not one operation. |
| Equipment precision | What control over gases, ions, catalysts, positioning and dimensions is available? | Insufficient control can make a prototype too variable for reliable sensing or motion. |
What is a practical development workflow?
A disciplined workflow treats etching as one stage in a hardware-and-behavior loop.

- Define the physical function first. Specify the motion, deformation, sensing signal or mechanical constraint the feature must provide. Do not begin with a preferred etching tool.
- Map the material stack. List every film, substrate, electrode, adhesive and encapsulant that will encounter the chemistry or plasma.
- Select the process family. Use RIE when profile and microscale uniformity are central, a localized probe method when exploratory silicon patterning is the goal, or surface modification when bonding and interface chemistry are the bottleneck.
- Fabricate test coupons. Include witness patterns that reveal profile, rate, selectivity and uniformity before committing to a complete robot module.
- Characterize geometry and interfaces. Check whether the etched feature matches the intended dimensions and whether the treated surface bonds, flexes and conducts as required.
- Integrate actuation and sensing. Assemble the layers using the rest of the process chain, as the soft-rigid robot study did with laser micromachining and lamination.
- Validate behavior, not just appearance. Measure repeatable motion and the relationship between deformation and the self-sensing signal. NIST’s work highlights the need for practical measurement and test methods when evaluating AI-enabled robots.
What can go wrong, and how can it be fixed?
| Failure mode | Likely consequence | Recovery or prevention |
|---|---|---|
| Calling a surface treatment an etch or a complete fabrication method | Teams expect the treatment to create geometry or intelligence that it cannot provide. | Document the treatment’s exact role and show the downstream machining, lamination and electronics steps. |
| Uncontrolled etch profile | Hinges, channels or sensor paths have the wrong stiffness or electrical response. | Adjust process settings and chemistry, then verify profile and rate on witness structures. |
| Insufficient selectivity | A mask, electrode or neighboring layer is damaged. | Test the full material stack rather than an isolated substrate and choose chemistry with the required selectivity. |
| Nonuniform results | Identical modules behave differently, making calibration and control unreliable. | Characterize homogeneity across the usable area and define acceptance limits before integration. |
| Dimensional drift in localized carving | Probe-written silicon patterns do not match the intended 3D geometry. | Use equipment with precise positioning and dimensional control, or select a process better suited to the required repeatability. |
| Assuming self-sensing is automatically sufficient | The robot lacks a trustworthy signal under all operating conditions. | Calibrate the ionic-resistive response, test it during the full motion cycle and decide whether additional sensing is needed. |
Is chemical etching necessary or superior for physical AI?
No. The cited evidence does not compare etching against every competing fabrication route, and the soft-rigid robot result depends on several techniques. Etching is justified when its control over geometry or surfaces solves a specific hardware problem better than the alternatives available to the team.

It is also too early to infer broad production performance from a millimeter-scale demonstration or from a research apparatus for catalyst-probe carving. The useful conclusion is narrower: chemical processing can make physical-AI functions manufacturable when it is integrated with mechanical design, actuation, sensing and validation.
What does this mean for the future of physical-AI manufacturing?
Future progress is likely to come from coordinated process chains rather than a single “AI etch.” Researchers can combine surface chemistry, micromachining, lamination and embedded sensing so that a component performs part of its own measurement and control. The main engineering challenge is translating that integration into repeatable dimensions, stable interfaces and testable behavior.
For that reason, manufacturing teams should report both process variables and robot-level outcomes. A useful record connects etch profile, rate, selectivity and homogeneity to stiffness, actuation, sensing response and control performance. That connection is what turns an interesting etched structure into dependable physical-AI hardware.
Frequently Asked Questions
What should a lab record to make an etching result reproducible?
Record the complete material stack, masking or catalyst details, equipment configuration, process chemistry, exposure conditions and measured feature geometry. Include the location and orientation of witness structures so another team can distinguish equipment variation from design variation.
How can a team tell whether an etched feature actually improved a robot?
Compare modules made with and without the feature under the same motion, loading and sensing tests. Look for a measured change in repeatability, response quality or mechanical constraint rather than inferring improvement from microscope images alone.
Does a self-sensing robot still need external sensors?
Not necessarily, but ionic-resistive self-sensing covers only the signals demonstrated by the particular design. Redundancy, safety monitoring and the application’s operating conditions may still justify additional sensors.
What is the safest way to scale from a coupon to a robot module?
Keep the material stack and process sequence identical while increasing complexity one layer at a time. Requalify bonding, profile uniformity and sensor calibration after each change instead of assuming a coupon result transfers directly to the assembled device.
