Yes—you can keep an original console shell, buttons and ports while replacing its electronics with a tiny Linux computer. The reliable way to do it is to treat the shell as a custom enclosure: measure every internal obstruction, prototype the mounting and cable paths, validate controls, power, video, audio and heat with the case open, and only then make permanent cuts or fastenings.

The smallest documented reference is the Pi Tin project, an open-source retro gaming device built around a Raspberry Pi Zero 2 W. Its 3D-printed clamshell measures 93 × 66 × 26.5 mm (alley cat engineering, 2025). A Raspberry Pi 4- or 5-class board offers more emulation headroom, but it needs more room, power and airflow.

Decide what the finished machine must play

Start with the software target, not the board. A shell conversion for 8- and 16-bit systems can prioritize minimum volume and low power. Arcade and 32-bit systems need more headroom and better cooling. Heavier sixth-generation emulation may require a larger board and still may not deliver consistent results in every emulator, so do not promise a particular console’s performance until you have tested the games you care about.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Match the donor shell to the target

  • Small handheld or compact cartridge shell: favor a Pi Zero 2 W, short cables and a display that fits the bezel. Every millimeter used by a battery, speaker and cooling part reduces room for the board.
  • Roomy living-room console shell: a Pi 4/5-class board is easier to mount and gives additional performance headroom. Existing rear vents and full-size port openings simplify the conversion.
  • Original appearance is the priority: preserve the exterior and use internal brackets or a replacement rear panel rather than cutting visible surfaces until a template has been tested.

Measure the shell’s internal length, width and height, then mark screw posts, ribs, cartridge-bay walls, controller-membrane locations, speaker cavities and every available vent. Record the measurements in a simple drawing. A board that fits in an empty cavity may still fail when a USB plug, HDMI adapter or cable bend is added.

Choose the computer and understand the trade-off

Board choice Best fit Advantages Constraints to plan for
Raspberry Pi Zero 2 W Very small handhelds and tight shells Lowest volume and power demand among the documented options; the Pi Tin project demonstrates a 93 × 66 × 26.5 mm enclosure around it. Less emulation headroom than Pi 4/5-class boards; limited connector space can force adapters and careful cable routing.
Raspberry Pi 4-class Roomier console shells and users needing more performance More processing headroom for demanding emulators and easier access to standard ports. Requires more internal volume, a suitable power supply and a deliberate cooling path; exact dimensions depend on the board revision and are not stated in the documented sources.
Raspberry Pi 5-class Larger shells where maximum headroom is worth added heat and power Highest performance of these choices for software that can use it. Reserve space for low-profile cooling and airflow. Board dimensions, thermal limits and a universal game-performance result are not established by the documented sources.

Choose the exact board revision before designing brackets. Connector orientation, mounting-hole positions and available accessories can differ, and a case designed around one revision may block another’s microSD, USB, HDMI or power connector.

Strip and document the donor before cutting

Remove the original electronics methodically. Photograph the board, button membranes, speaker, indicator LEDs, power switch and every port opening before disconnecting anything. Keep the shell, screws, buttons, membranes, brackets and springs in labeled bags. The old board is often useful as a tracing template even when it will not be reused.

  1. Unplug power and remove batteries or capacitors that can retain charge.
  2. Photograph both sides of the board and draw the orientation of each connector.
  3. Label button membranes and rubber contacts by their original function.
  4. Measure the depth of each screw post and note which posts can accept a nonconductive standoff.
  5. Check whether the shell uses clips, ultrasonic welds or hidden screws before applying force.
  6. Clean dust and adhesive residue so templates sit on the actual plastic surfaces.

Do not cut away structural ribs or posts simply because they are inconvenient. A post may also align the two shell halves, support the cartridge door or keep a button from binding. If a rib must be removed, plan a replacement bracket or cross-member first.

Prototype the board, ports and cooling

Make a full-size cardboard, foam-board or 3D-printed mock-up of the computer and each major accessory. Include the thickness of the board, standoffs, heatsink, display controller, battery, speaker and connector housings—not just the circuit-board outline.

Mounting rules

  • Use nonconductive standoffs or an insulating plate so solder joints cannot touch the shell or a metal fastener.
  • Leave finger access to the microSD card and enough clearance to insert and remove USB, HDMI and power plugs.
  • Keep mounting screws from contacting traces on the underside of the board.
  • Place the board where its hottest components have a path to moving air or a heatsink, rather than against a sealed wall.
  • Make at least one panel removable. A design that can be serviced without destroying the shell is worth a slightly less perfect exterior.

The Pi Tin documentation provides a useful reference for printable cases, bezels and housings around a Zero 2 W. Use its dimensions as a starting point, not as a guarantee that another donor shell or board revision will fit.

Plan cable bends before finalizing the bracket

Short extension cables reduce clutter, but a cable still needs a gentle bend radius. A plug that presses against the shell can lift a board, crack a connector or close a button membrane. Draw each cable’s route in the mock-up and test the shell halves together without adhesive. Add strain relief near any cable that exits through an original port opening.

Reuse the original controls

Most console buttons are simple membrane contacts. Reusing them preserves the original feel, but you must identify the two conductive traces for each switch and connect them to the new computer’s input system.

GPIO wiring

The Game Boy Zero guide explains that original membrane contacts usually map to GPIO pins through a small protoboard or flexible PCB (Proto-stack, 2026). For a shell conversion, the same approach is practical:

  1. Use a continuity meter to identify the two pads that close when each button is pressed.
  2. Record a pin map for directions, action buttons, start, select and any shoulder buttons.
  3. Connect each switch to a suitable GPIO input and a common ground according to the input software’s wiring convention.
  4. Secure the protoboard or flexible PCB so pressing a button cannot flex the solder joints.
  5. Test every key in the operating system before closing the shell.

Never assume two membranes share the same contact layout. Trace them individually, and avoid routing signal wires alongside a noisy power converter where possible.

USB encoder

A USB encoder is often simpler when the donor has many buttons or when you do not want to design a GPIO harness. It appears to the operating system as a game controller, reducing software configuration. The trade-off is extra board volume, a USB cable and another component that must be mounted securely. Check its connector height against the shell before committing to it.

Choose the display and expose usable ports

Living-room console conversion

For a console intended to connect to a television, route HDMI and USB to the original rear or side openings with short extension cables. Preserve the external switch if it can safely operate the new power circuit; otherwise, use it as a low-voltage control for a soft-shutdown button. Do not leave a live connector loose inside the case where it can short against a screw or shielding.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Handheld conversion

A handheld needs a compatible SPI or DSI display, a bezel that aligns with the original window and a control layout that remains comfortable after the board and battery are installed. Design the bezel before fixing the board position. The official Raspberry Pi handheld guide documents access to USB ports and an optional mini-HDMI pass-through; its routing approach is useful when a handheld must retain external service ports.

Check display cable length and connector direction with the shell halves closed. A cable folded too tightly can fail intermittently even when the screen works on the bench.

Provide safe power and storage

Install a microSD card for the operating system and game files, and choose a stable supply rated for the board and its peripherals. A supply that works with the board alone may reset when a display, USB device, amplifier or fan starts.

Handheld battery requirements

Use a protected battery and charging solution designed for the cell type and expected current. Do not connect an unprotected lithium-ion cell directly to the computer. Include a charging connector that remains accessible, insulation around the battery and a soft-shutdown method so the file system is not corrupted when the power switch is moved.

Storage access

Leave the microSD slot reachable through a removable panel or a designed opening. Network transfer is convenient after setup, but physical access is valuable when the system will not boot or the network configuration has been lost.

Design cooling into the shell

Keep every existing vent clear and add openings only where they will not weaken the shell or admit dust directly onto a control membrane. A Zero 2 W may work with passive cooling in a roomy enclosure, while Pi 4/5 builds should reserve space for a low-profile heatsink or fan and verify temperatures under sustained load.

  1. Run the board outside the shell and confirm the operating system boots.
  2. Install the intended heatsink or fan, then place the assembly in the mock-up.
  3. Close the shell without screws and run a demanding game or emulator for an extended session.
  4. Check for throttling, crashes, hot spots near the buttons and fan noise that makes the enclosure unpleasant.
  5. Move vents, add a spacer or reduce the load if temperatures rise; do not seal the case and hope the problem disappears.

There is no single safe temperature or fan size that applies to every board revision, heatsink and enclosure. Validate the actual build rather than copying a nominal specification.

Only after these checks should you apply adhesive, drill visible holes or install the final screws. Use removable fasteners where possible so the board, battery and storage remain serviceable.

Troubleshoot by symptom

Symptom Likely cause Action
Board resets when a game starts Supply or cable cannot handle the combined load Use an appropriately rated supply, shorten or replace the power cable and test with peripherals connected one at a time.
One button never registers Incorrect membrane trace, broken flex connection or wrong GPIO mapping Recheck continuity at the membrane, inspect the solder joint and verify the software pin assignment.
Buttons work with the shell open but stick when closed Board, cable or standoff is pressing the membrane Loosen the shell, identify the contact point with a paper test, then reroute the cable or move the bracket.
Display cuts out when the case is assembled Connector strain or a sharply folded display cable Provide a gentler bend, add strain relief and ensure the plug is fully seated before fastening the shell.
System becomes unstable during long sessions Insufficient airflow or heatsink clearance Open or reposition vents, fit the planned low-profile cooling hardware and retest under sustained load.
System will not boot after a forced power-off File-system corruption on the microSD card Restore a known-good image or backup, then use the configured soft-shutdown method instead of cutting power.

Build strategies that minimize rework

Smallest practical build

Use a Zero 2 W, original membrane contacts, a compact display or external HDMI, a microSD card and passive cooling only after temperature testing. This approach suits a thin handheld or a shell with little unused volume. The Pi Tin dimensions show what a purpose-designed enclosure can achieve, but a donor shell may require more space for its posts, battery and original buttons.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Higher-performance living-room build

Use a Pi 4/5-class board, a USB encoder if the original membrane is difficult to trace, short HDMI and USB extensions, and a low-profile heatsink or fan. Retain the shell’s rear ventilation and make the port panel removable. This gives more emulation headroom but sacrifices the smallest possible footprint.

Service-first build

Choose a shell with a removable back, keep the microSD and power connections accessible, and mount the board with screws rather than permanent glue. Label the control harness and leave enough slack to open the case without tearing a cable. The result may be slightly less compact, but repairs and future board upgrades are far easier.

What to verify before buying parts

  • Board revision and connector orientation.
  • Clearance for the board, standoffs, heatsink, battery and speaker together.
  • Display interface and cable length for a handheld.
  • Whether the original membrane can be traced cleanly or a USB encoder is more practical.
  • Power-supply rating and, for battery builds, a protected charging and shutdown system.
  • Access to microSD, USB, HDMI and any reset or service button after assembly.
  • Vent locations and a realistic cooling path under sustained load.

Parts availability, software support and prices change, and compatibility depends on the donor shell and board revision. Verify dimensions and connector placement immediately before ordering; a category such as “low-profile cooling kit” is not proof that a particular part will fit.

Bottom line

A retro shell can become a convincing small-form-factor PC when you approach it as a mechanical, electrical and software integration project. Select the board from the games and space available, document the donor, prototype every mount and cable, wire controls deliberately, use protected power, test cooling under load and keep the finished unit serviceable. The Zero 2 W is the compact starting point; Pi 4/5-class hardware is the better choice when extra emulation headroom justifies a larger, better-ventilated enclosure.
