Start with EVA foam or another lightweight, blunt material, and reinforce only the areas that need extra stiffness. Pattern the costume on paper or card, test it while moving through doors and stairs, round every edge and tip, and remove anything that can fire, launch, cut or stab. Before you travel, read the exact convention’s current weapons and props policy, measure and weigh the finished piece, and use the event’s Weapons Check, Prop Check or peace-bonding process. Rules are not interchangeable: Anime Expo’s 2026 guidance allows a maximum dimension of 7 feet (2.13 m) and a maximum weight of 15 pounds (6.8 kg), while Budapest Comic Con gives different example limits for melee props, staffs and shields.

What makes cosplay armor and props convention-safe?

A convention-safe build is lightweight, blunt, visibly fictional and mechanically incapable of harming someone. “Safe” is not determined by appearance alone. Staff may consider the material, total mass, balance, edge geometry, moving parts, realism, transport method and how the item behaves in a crowded aisle. FanX states: “All weapons must be easily distinguishable from real weapons and constructed from safe, lightweight material.” Nordsken says all cosplay weapons and props are assessed from a safety perspective, and Comic-Con prohibits functional or sharp-edged props or weapons.

Design for the strictest practical interpretation before you buy materials. A sword-shaped object with a foam blade, no point and no mechanism is easier to approve than a realistic replica that happens to be made from plastic. Armor should not create rigid spikes at shoulder height, snag clothing, block another person’s path or prevent you from sitting, climbing stairs or passing through a doorway.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Light: You can carry it for hours without fatigue, and it will not injure someone if you bump them.
  • Blunt: Tips are rounded, edges are beveled and no exposed insert can cut or puncture.
  • Inoperable: There are no firing, launching, spring-loaded, compressed-air, pyrotechnic or projectile functions.
  • Clearly a prop: The finish and construction do not invite staff or police to mistake it for a real weapon.
  • Inspectable: Large pieces separate easily, fasteners remain accessible and the item can be shown at a check desk.

Choose the convention before you finalize the design

Policies vary by event, venue and jurisdiction. Save the current rules page and record the limits that affect your design:

  • Maximum weight and whether the limit applies to one item, a set or your entire costume.
  • Rules for realistic colors, bright safety caps, plugs, markings or other visual treatment.
  • Inspection hours, Weapons Check or Prop Check location, tagging and peace-bonding requirements.
  • Whether staff may store, modify, confiscate temporarily or reject an item at their discretion.
  • Venue rules and local law that may be stricter than the convention’s own page.

Do not transfer a limit from one event to another. Anime Expo’s published 2026 prop guidance sets 7 feet (2.13 m) as the maximum in any direction and 15 pounds (6.8 kg) as the maximum weight. Budapest Comic Con publishes example limits of 150 cm for melee weapons, 180 cm for spears or staffs, and 1 m × 1 m for shields. Those figures are examples for those events, not an industry standard.

Build a policy checklist

Make a one-page checklist before cutting material. Include the event name and year, the policy’s last-updated date if shown, dimensions measured at the widest and longest points, finished weight, required markings, and the check-in procedure. Keep a copy on your phone and bring a tape measure or luggage scale if the rules make measurement likely.

Prototype the costume in paper or cardboard

Paper and cardboard expose proportion and mobility problems before you spend time heat-forming foam. Draw each armor panel separately, add seam and overlap allowances, and mark where straps, buckles, magnets or screws will sit. Tape the mock-up together and wear it over the clothing you expect to use at the event.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  1. Make a wearable mock-up. Reproduce the shoulder, chest, hip, thigh and forearm pieces at full scale. Use inexpensive cardboard or foam board for broad shapes.
  2. Test movement. Walk, sit, kneel, turn sideways, climb stairs and raise both arms. Check that an arm swing does not strike a neighboring person or detach a panel.
  3. Check public-space clearance. Stand in a doorway, use an elevator and pass between chairs. Mark any point that catches, scrapes or forces people to move.
  4. Plan maintenance access. Put seams and fasteners where you can reach them while wearing the costume. A hidden zipper or removable panel is more useful than a permanently sealed joint.
  5. Transfer the pattern. Label the inside and outside of every piece, then trace the final pattern onto EVA foam.

Prototype oversized accessories separately. A giant shield, wing or staff can meet the policy dimension limit yet remain unsafe in a queue. Decide whether it can be detached and carried in a case until photographs or an approved outdoor area.

Material choices: what is lightest and safest?

EVA foam is the best default for most armor panels and soft-edged props because it is light, forgiving to cut, easy to shape and simple to repair. Add a thermoplastic shell or detail only where the form or wear pattern justifies the extra stiffness. Lightweight plastic, hollow 3D prints, cardboard and foam board each have useful roles, but every option needs an edge and mass inspection.

Material Strengths Limitations and safety checks Good uses
EVA or craft foam Lowest barrier to cutting and shaping; light; flexible; forgiving; easy to patch. Can dent, tear or soften with heat; exposed edges need sealing and reinforcement. Armor panels, helmets with compliant construction, rounded blades and soft prop volumes.
Foam plus Worbla or another thermoplastic Stiffer shell, crisp detail and better support at high-wear edges. Requires heat-forming skill, adds material cost and weight, and can become rigid if used everywhere. Selective shells, raised detail, joint reinforcement and edges that repeatedly flex.
Lightweight plastic or hollow 3D print Repeatable rigid geometry and fine detail; hollowing reduces mass. Inspect layer lines, brittle points, corners and infill. A light print can still have a dangerous tip. Small details, badges, handles and broad hollow forms approved by the event.
Cardboard or foam board Inexpensive, very light and fast for prototypes or simple finished props. Edges crush, moisture damages it and impact resistance is limited; protect every edge. Pattern tests, signage, broad flat panels and low-wear accessories.

Official policies from FanX, Indiana, ATL and LuxCon name thermoplastics such as Worbla among acceptable examples, while several policies list foam or EVA as acceptable lightweight materials. Birmingham Anime & Gaming Con specifically lists lightweight plastics and hollow 3D prints as examples. Acceptance still depends on the complete item and the event’s inspection decision.

Compare the whole build, not just the sheet material

Before committing, compare total weight, stiffness, flexibility in crowds, edge safety, heat and moisture tolerance, repairability, cost, transport volume and the convention’s inspection standard. A thin thermoplastic shell may weigh less than a thick foam sculpture, while a hollow print may occupy more luggage space than a collapsible foam panel. The safest choice is the lightest construction that holds its shape and survives normal handling.

Cut and shape EVA foam safely

Use a sharp craft knife with replacement blades and a cutting mat. A dull blade needs more force and is more likely to slip. Make several controlled passes instead of trying to cut thick foam in one stroke. Keep the non-cutting hand behind the blade path, and replace a blade as soon as it starts tearing the foam.

  1. Transfer and label. Trace the paper pattern, mark grain direction if it matters, and label the inside face and matching seams.
  2. Cut broad panels. Keep the blade perpendicular for a straight seam. Use a guide for long edges, but never hold a metal ruler where a slip would drive the blade toward your hand.
  3. Bevel visible edges. Cut a consistent chamfer so adjoining panels meet without a sharp ridge. A bevel also gives paint and sealer a more durable transition.
  4. Round tips and corners. Replace points on shoulder plates, horns, blade ends and shield corners with broad curves. If a shape must look pointed, make the visual point from paint or layered foam while the physical end stays rounded.
  5. Heat-form gradually. Use heat-shaping equipment in a ventilated area, keep the heat moving and test on scrap. Do not overheat adhesive joints or create a brittle, glossy skin.
  6. Dry-fit before gluing. Tape or temporarily fasten panels, put the piece on and check clearance again.

Keep decorative hardware small and recessed. A metal screw head, buckle or trim strip can become a snag or impact point even when the main body is foam. Do not make metal the primary construction material of a weapon-like prop; ATL permits metal accents but not metal as the primary material.

Use Worbla and other thermoplastics selectively

Thermoplastic reinforcement is useful where EVA alone flexes too much: a chest shell that must hold a complex curve, a joint that receives repeated strap tension or a raised detail that would collapse under paint. It is not automatically safer because it is thin. A rigid, heavy thermoplastic blade with a sharp profile remains a problem.

  1. Mark the reinforcement area on the foam pattern rather than covering the entire piece by default.
  2. Heat the sheet according to its manufacturer’s handling guidance and use gloves or tools that protect against burns.
  3. Wrap or laminate only the load-bearing zone, leaving flexible areas flexible.
  4. Press seams smooth and remove ridges that could scrape another attendee.
  5. Round the finished perimeter and test the piece at body height before painting.

For a large prop, a thin foam core with a selective thermoplastic skin usually gives a better weight-to-stiffness balance than a solid thermoplastic body. If the finished item becomes tiring to hold or difficult to carry through a crowd, remove reinforcement until it is manageable.

Make weapon-like props visibly nonfunctional

Remove every feature that could fire, launch, cut or puncture. Do not install springs, firing mechanisms, compressed-air systems, pyrotechnics, removable ammunition, sharp inserts or projectile capability. If you start with a real airsoft, replica or tool, do not assume that painting it makes it acceptable; use a purpose-built inert shell instead.

Edges, points and handles

  • Use foam, soft rubber or another compliant material for blades and striking surfaces.
  • Cap or fill hollow ends so an accidental break cannot expose a hard tube.
  • Round pommels, spear ends, horns and staff tips. A broad radius is safer than a narrow cone.
  • Keep handles secure but easy to release if staff need to inspect or store the item.
  • Eliminate protrusions at eye, throat and shoulder level, where a bump is most hazardous.

Realism and required markings

When a replica could be mistaken for a real weapon, follow the event’s required bright caps, plugs, colors or other markings. Policies differ, so do not add or remove a marking based on a different convention’s practice. Make the fictional nature obvious through construction and finish while preserving the character’s recognizable silhouette.

Finish for durability without dangerous mass

Seal and paint only after test-fitting. Primer or sealer protects foam and gives paint a consistent surface, but multiple heavy coats can add surprising weight. Acrylic paint is practical for color blocking and weathering; keep raised texture shallow and avoid hard, knife-like ridges.

  1. Test the assembled piece. Wear it with straps, closures and any electronics in place before finishing.
  2. Seal exposed foam. Work in thin coats and let each coat cure before flexing the panel.
  3. Prime and paint. Use light layers, especially on large shields and armor plates.
  4. Inspect tactilely. Run a gloved hand around every edge. If it catches, bevel or cover it.
  5. Check fasteners. Recess or cover screws, magnets and buckles that could scratch skin or clothing.
  6. Weigh again. Measure the complete wearable item, including batteries, straps and detachable accessories.

Do not add metal plates, glass, real blades or dense filler simply to improve realism. Decorative weight is still weight at the inspection desk and in a crowded aisle.

Design armor to be modular and removable

Modularity helps with safety, transport and repairs. Divide a costume into chest, back, shoulder, forearm, thigh and shin units that can be removed without cutting straps. Use accessible buckles, hook-and-loop fasteners, magnets enclosed in fabric or serviceable screws where the policy allows them.

  • Separate tall, wide or rigid parts for transport and inspection.
  • Store small accessories in a labeled pouch so nothing falls into an aisle.
  • Make a broken panel replaceable instead of gluing the whole costume into one shell.
  • Keep detachable pieces within the event’s individual size and weight limits when the policy measures each item.
  • Mark the inside of matching parts so reassembly does not require tools in a queue.

Modularity is not a way around a size rule. If the convention measures the assembled prop, staff can require you to show it assembled. Use the policy’s definition of “overall dimension” and ask the event in advance when wording is unclear.

Prepare for inspection, peace-bonding and transport

Carry large components so they can be shown separately. Leave the inspection tag or peace bond visible after approval; do not remove it for photographs. A peace bond is an event’s visible indication that the item has passed its check and must remain in the approved configuration.

  1. Pack safely. Cover edges, immobilize moving parts and keep the prop inaccessible while traveling.
  2. Arrive early. Go directly to Weapons Check or Prop Check before entering crowded programming areas.
  3. Present the complete item. Include scabbards, straps, batteries, detachable blades and accessories that will be carried together.
  4. Answer construction questions. Explain that the item is foam, hollow plastic or another lightweight material and identify any reinforcement.
  5. Apply the tag or bond as directed. Keep it visible and intact for the rest of the event.
  6. Follow staff instructions. Be prepared to modify, store, remove or leave an item if staff judge it unsafe.

Nordsken and Comic-Con explicitly reserve on-site discretion, and Birmingham Anime & Gaming Con likewise notes that examples do not guarantee approval. A published material list is not a promise that every shape, finish or use will pass.

Convention-safety checklist

  • Read the current event policy, venue rules and applicable local-law guidance.
  • Confirm the maximum length, height, width and weight for your specific event and year.
  • Measure the finished item at its widest and longest points; weigh it with all carried accessories.
  • Use foam, cardboard, foam board, hollow plastic or other listed lightweight materials where appropriate.
  • Make every weapon-like item blunt, inoperable and clearly a prop.
  • Remove metal blades, sharp inserts, functional mechanisms, compressed-air systems, pyrotechnics and projectiles.
  • Round tips, bevel edges and cover hardware that can snag or scratch.
  • Check that you can sit, walk, use stairs, pass through doors and swing your arms safely.
  • Transport large sections so they can be shown separately.
  • Go to Weapons Check or Prop Check on arrival and keep the visible tag or peace bond attached.
  • Accept that staff can refuse, store or require modification of an item judged unsafe.

Common failure modes and fixes

The prop looks too real

Replace realistic functional-looking parts with exaggerated foam construction, non-realistic colors or the bright caps and markings required by that event. Remove any mechanism, magazine, spring or removable ammunition.

The item is under the weight limit but still feels unsafe

Weight is only one factor. Round the tip, soften the edge, shorten the rigid extension or redesign the balance so an accidental swing cannot strike someone. Staff can reject a light item that is sharp, rigid or difficult to control.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A large piece cannot fit through doors or queues

Split it into removable modules, collapse or fold approved sections, and carry the largest pieces separately until staff direct you otherwise. Recheck the event’s overall-dimension wording; detachable parts may still count when assembled.

Foam seams split during the event

Leave seams accessible during the build, carry a small repair kit, and reinforce the back of high-stress joints rather than coating the entire piece in heavy plastic. Stop using a damaged prop if a hard core or sharp edge becomes exposed.

Staff ask you to change or surrender the prop

Do not argue in the inspection line. Follow the instruction, ask where the item can be stored, and document the required change for future events. On-site staff have the final safety decision for that venue.

Bottom line for a first build

Pattern in paper, build the main volume from EVA foam, reinforce only high-stress or high-detail areas with thermoplastic, and keep every point and edge blunt. Remove all weapon-like functions, weigh and measure the finished piece, and treat the convention’s current policy and inspection desk as part of the design—not an afterthought. That approach produces armor and props that are lighter to wear, easier to repair and more likely to be accepted without compromising the character’s silhouette.
