Choose an industrial gearbox from the driven machine’s load, not from the motor nameplate or a convenient catalog size. Define continuous and peak torque, required output speed, input speed, starts, stops, reversals, operating hours, load variation, ambient conditions, contamination, mounting, shaft connection, and maintenance limits. Calculate the ratio, apply a service factor that matches the duty, then verify torque, thermal capacity, external loads, interfaces, lubrication, and supplier support. A gearbox is correctly selected only when all of those checks pass together.
Begin with the driven machine
The gearbox transmits the load’s torque and speed; the motor rating alone does not describe what the reducer will experience. STOBER’s guidance summarizes the principle as: “To achieve the best gearbox solution, customers should size from the load.” Build the specification from the machine that the gearbox will drive.
Record the complete load profile
Separate the loads that occur at different points in the cycle. At minimum, document:
Recommended Free Tools
- Continuous output torque: the torque required during normal running.
- Startup torque: the torque needed to accelerate the mechanism from rest, including static friction and product load.
- Peak or jam torque: the highest expected transient, such as a blockage, impact, or abrupt material change.
- Inertia: the rotating and translating masses that must be accelerated or decelerated.
- Speed range: normal, minimum, maximum, and any commanded ramps.
- Starts, stops, and reversals per hour: frequent acceleration and direction changes impose more stress than steady running.
- Operating hours and pattern: hours per day, days per week, seasonal use, and whether the duty is continuous, intermittent, or cyclic.
- Load variation: smooth, moderately fluctuating, or sharply pulsating torque.
Include the emergency condition you are designing for. If a jam is cleared by torque through the gearbox, state whether the motor drive limits torque, whether a clutch trips, and how often the event can occur. If the machine must stop safely without transmitting the jam torque, that protective device is part of the gearbox specification.

Determine input and output speed
Obtain the actual motor or prime-mover speed at the operating frequency, not just the nominal nameplate value. The required output speed should come from the process: conveyor surface speed, mixer tip speed, hoist drum speed, indexing time, or another measurable requirement. If a variable-frequency drive changes motor speed, specify the full frequency range and identify the speed at which maximum torque is available.
Calculate the reduction ratio
Use the catalog method i = n1 / n2, where n1 is input speed and n2 is required output speed. The result is the nominal reduction ratio; the selected catalog ratio must also deliver the required output speed at the actual input speed and operating frequency.
Illustrative calculation: an input of 1,500 rpm and an output requirement of 50 rpm give i = 1,500 / 50 = 30. If the catalog offers a ratio close to 30:1, check the resulting actual output speed and whether the ratio introduces a permissible process error. Do not round the ratio before checking speed, torque, and thermal data.

Service factor converts a nominal load into the capacity the gearbox must safely handle. It accounts for non-uniform loading, hours of service, shock, cyclic operation, reversals, and elevated ambient temperature. It is not a substitute for describing the duty cycle; it is the result of that description being translated into a rating requirement.
STOBER explains that a service factor of 1.0 means the unit has “just enough capacity to handle the application.” The same guidance identifies 1.4 as adequate for most industrial applications, subject to the manufacturer’s tables and the actual operating conditions. Treat both figures as selection guidance, not universal defaults: a high-shock, reversing, hot, or heavily cycled machine may require a different value.
Calculate design torque
For the catalog method described by KG International, calculate design torque as Mc2 = Mr2 × fs', where Mr2 is required output torque and fs' is the required service factor. Select a gearbox whose rated output torque satisfies Mn2 ≥ Mc2.
Illustrative calculation: if continuous required output torque is 600 N·m and the duty analysis establishes a service factor of 1.4, the design torque is 840 N·m. A gearbox rated below 840 N·m fails this rating check even if its motor interface and ratio are convenient. Separately verify that startup and peak torques do not exceed transient or emergency limits.

Do not hide severe events in an average
Averaging torque over a cycle can conceal a damaging jam or reversal. List each event and its duration, then ask the manufacturer whether the published rating covers it. A gearbox may pass continuous torque and still fail because of repeated high peaks, insufficient bearing capacity, or torsional shock.
Choose the gearbox architecture after sizing the load
Helical, bevel-helical, worm, planetary, and cycloidal designs can all be appropriate. Architecture should follow the ratio, speed, torque, shock, positioning, envelope, heat, and maintenance requirements—not the other way around.
| Architecture | Where it is often attractive | Trade-offs to examine |
|---|---|---|
| Helical | Efficient inline reduction, steady industrial drives, and applications where a compact coaxial arrangement is useful. | Check available ratios, axial and radial bearing loads, noise, and whether the output arrangement fits the machine. |
| Bevel-helical | Right-angle transmission when the motor and driven shaft must meet at approximately 90 degrees, with industrial-duty torque transmission. | Confirm the exact shaft orientation, mounting positions, external loads, and thermal rating; right-angle packaging does not remove alignment requirements. |
| Worm | Large reduction in a compact right-angle package, especially where cost and simple installation are important. | Efficiency and heat generation can be limiting, particularly at high ratios or continuous duty. Verify thermal capacity, lubricant, allowable temperature, and whether backdriving or holding behavior is acceptable for the machine. |
| Planetary | High torque density, compact envelope, and applications needing a broad ratio range or high torsional capacity. | Compare rated and peak torque, backlash, bearing loads, lubrication, mounting stiffness, and the precision requirements of the driven mechanism. |
| Cycloidal | High shock tolerance and low-backlash motion where repeated impacts or reversing loads are expected. | Check speed range, noise, output bearing loads, lubrication access, envelope, and the supplier’s service provisions for the specific model. |
When multiple architectures pass the first rating check, compare them on ratio and speed range, continuous and peak torque margin, efficiency and heat rejection, backlash, reversing capability, radial, axial, and overhung-load capacity, mounting space, lubrication access, noise, lifecycle cost, and local parts and service support.
Verify thermal capacity, not just tooth strength
A gearbox can have adequate mechanical torque rating and still overheat. Continuous low-speed or high-power operation reduces heat rejection, while efficiency losses become heat inside the housing. Thermal selection must use the actual ambient temperature, duty cycle, lubricant viscosity, cooling method, and allowable oil temperature for the selected model.

Random freezes, missing sound and display glitches usually trace back to one bad driver. Find and replace yours safely.Free scan · under a minuteProvide the conditions the thermal chart assumes
Give the supplier the continuous input speed, output torque, operating hours, ambient temperature, enclosure or airflow conditions, mounting orientation, and whether the machine cycles between loaded and unloaded periods. A thermal chart is meaningful only when those conditions match the installation. If the catalog assumes a particular fan, cooling coil, oil pump, or mounting position, include that equipment in the purchase specification.
Watch low-speed continuous operation
Low output speed often means a high reduction ratio and less housing airflow. A conveyor or mixer that runs for hours at nearly constant load can therefore be thermally harder on the gearbox than a machine with a higher average speed but frequent idle periods. Ask for the permissible continuous torque at the minimum operating speed and actual ambient, not only the headline torque rating.
Check shafts, bearings, and external loads
The gears are only one part of the load path. Output mechanisms such as sprockets, pulleys, belts, chains, drums, and couplings impose radial, axial, and overhung forces. STOBER warns that the output mechanism changes these loads and that the overhung-load rating must exceed the application load.

Calculate overhung and axial loads
Describe the output element, its pitch or effective radius, the transmitted torque, belt or chain tension, load direction, and distance from the gearbox bearing. Include thrust from helical conveyors, screw mechanisms, lead screws, and vertical loads. The manufacturer must check the resulting radial and axial forces at the specified speed and duty, including any reversing direction.

Match the shaft interface
Specify solid or hollow output shaft, keyway or keyless connection, shaft diameter and length, flange or foot mounting, and the method used to secure the hub. Confirm coupling engagement, fit tolerances, allowable misalignment, and whether the driven shaft is independently supported. A hollow-bore reducer is not automatically suitable for a shaft that carries large external loads; the bearing arrangement and load limits still govern.
Confirm input compatibility
State the motor frame, input flange, shaft dimensions, brake, encoder, adapter, and any torque-limiting device. If the gearbox is connected through a coupling, document the coupling type and alignment limits. The supplier should confirm that the input speed and motor inertia are within the reducer’s limits, especially for rapid starts and reversals.
Account for environment and mounting
Describe ambient temperature range, washdown or dust, corrosive chemicals, humidity, altitude if relevant to cooling, and the enclosure or sealing level required by the machine. State whether the gearbox is indoors, outdoors, in a food or pharmaceutical area, or near abrasive material. These conditions affect seals, paint, breather arrangements, lubricant choice, and inspection intervals.
Mounting orientation matters
Top, bottom, and side mounting can change oil level, bearing lubrication, breather location, and thermal behavior. Give the exact orientation and any permitted alternatives. Do not rotate a filled unit into a different position unless the manufacturer provides the corresponding fill quantity and breather arrangement.
Specify lubrication and maintenance access
Request the lubricant grade, fill quantity, first-change interval, top-up procedure, drain and breather locations, and compatibility with the ambient temperature. Confirm whether the unit is supplied filled, shipped with transport oil, or requires filling before commissioning. Plan access for oil inspection, oil analysis, seal replacement, and eventual bearing or gear repair.
A practical gearbox-selection workflow
- Describe the machine. Record the driven mechanism, product, process speed, load direction, operating environment, and consequences of a stop or jam.
- Build the load table. List continuous, startup, peak, emergency, and reversing torques; speed at each state; duration; starts and stops; and cycles per hour.
- Establish input and output speeds. Use actual motor speed over the drive’s frequency range and the process-required output speed.
- Calculate the ratio. Apply
i = n1 / n2, then select a catalog ratio that meets the speed tolerance at the real input speed. - Set the service factor. Use the manufacturer’s duty tables for shock, non-uniform load, hours, temperature, cycling, and reversals. Document why the chosen value applies.
- Calculate design torque. Apply
Mc2 = Mr2 × fs'and requireMn2 ≥ Mc2. Check startup, peak, and emergency limits separately. - Shortlist architectures. Compare helical, bevel-helical, worm, planetary, and cycloidal units that meet the first rating check.
- Validate thermal performance. Check continuous torque at actual speed, ambient, mounting, cooling, lubricant, and duty cycle against the model’s thermal data.
- Validate external loads and interfaces. Check radial, axial, and overhung loads; shafts, bearings, flange or foot mounting; coupling engagement; alignment; and sealing.
- Review installation and support. Confirm lubrication, fill, inspection access, spare parts, commissioning, expected life, repair response, and warranty terms in writing.

Common selection mistakes and how to correct them
Choosing by motor horsepower alone
Symptom: the reducer is selected from the motor size and a nominal ratio, but startup torque, inertia, or jams were never specified. Correction: return to the driven-machine load table and obtain torque at every meaningful operating state.
Using service factor 1.0 automatically
Symptom: a catalog unit barely meets continuous torque despite frequent starts, reversals, or shock. Correction: apply the manufacturer’s service-factor tables to the actual duty and document the resulting margin. A factor of 1.0 means only enough capacity, not reserve for unknown conditions.
Quick wins for a faster PC:
Scan for outdated or missing drivers - takes under a minuteDriver Scan →Repair Windows errors before they cause bigger problemsFix Now →Ignoring thermal limits
Symptom: gears and bearings are mechanically rated, but oil temperature rises during long, slow operation. Correction: check the thermal chart at minimum speed, maximum continuous torque, actual ambient, mounting, and cooling conditions; add an approved cooling method or select a unit with greater thermal capacity.
Forgetting external loads
Symptom: premature bearing or seal failure occurs even though transmitted torque is within rating. Correction: calculate belt, chain, pulley, sprocket, drum, and thrust loads at their actual offsets and directions, then compare them with the gearbox’s radial, axial, and overhung limits.
Assuming any orientation is acceptable
Symptom: a unit is installed on its side or upside down and lubrication or breather problems appear. Correction: specify orientation before ordering and follow the manufacturer’s fill quantity and breather arrangement for that position.
Leaving support out of the specification
Symptom: the gearbox fits mechanically, but no one knows the correct oil, spare parts, commissioning procedure, or repair route. Correction: make lubricant, inspection, spare parts, commissioning, expected life, and service response contractual selection requirements.
Frequently asked questions
Is service factor the same as a safety factor?
No. Service factor is a gearbox-selection multiplier tied to duty conditions such as shock, hours, cycling, reversals, and temperature. A separate engineering safety factor may be required for structural, regulatory, or emergency considerations. Do not assume one replaces the other.

Can I intentionally oversize the gearbox?
A larger torque rating can provide useful margin, but oversizing does not automatically solve thermal, bearing-load, speed, mounting, or lubrication issues. It can also increase inertia, envelope, weight, and cost. Recheck every interface and the drive’s ability to accelerate the larger rotating mass.
How should a jam event be handled?
State the jam torque, duration, frequency, and recovery method. Then verify the gearbox’s peak or emergency rating and the motor-drive or clutch torque limit. If the machine must disconnect before the gearbox sees jam torque, specify and test that protective device as part of the system.
When is a worm gearbox a poor choice?
It may be unsuitable when continuous high power, low output speed, or elevated ambient temperature makes heat rejection difficult, or when efficiency and backdriving behavior are critical. Compare its thermal data and operating behavior with helical, bevel-helical, planetary, or cycloidal alternatives for the same load.
What information does a supplier need to select the ratio?
Provide input speed, required output speed, operating frequency or speed range, torque profile, duty cycle, mounting, shaft arrangement, and environment. STOBER notes that the customer must determine the required ratio or provide input and output speed plus operating hertz for calculation.
The decision rule
Select the smallest architecture and model that demonstrably meets calculated torque, peak events, thermal capacity, external-load limits, interfaces, environment, and support requirements at the real duty cycle. Keep the load assumptions and supplier’s written checks with the machine documentation; if any one of those checks is unknown, the gearbox selection is not complete.
Frequently Asked Questions

No. Service factor is a gearbox-selection multiplier tied to duty conditions such as shock, hours, cycling, reversals, and temperature. A separate engineering safety factor may be required for structural, regulatory, or emergency considerations.
Can I intentionally oversize the gearbox?
A larger torque rating can add margin, but it does not automatically solve thermal, bearing-load, speed, mounting, or lubrication issues. Recheck inertia, envelope, interfaces, and the drive’s ability to accelerate the larger unit.
