A recycling robot can send an item to the wrong stream for several different reasons: the vision system may classify it incorrectly, the tracking system may lose its pick position, the gripper may fail, a conveyor may move or mix material, or a downstream ejector may route it incorrectly. Start by locating the failed stage before changing settings or replacing parts. Record what the robot was expected to do, what actually happened, and the material and line conditions at that moment. Then use the facility’s approved procedures and the machine maker’s service documentation for inspection, isolation, adjustment, cleaning and repair.

What counts as a recycling-robot sorting error?

“Sorting error” is often used to describe any item that reaches the wrong destination, but the destination alone does not identify the cause. A bottle in the reject bin could have been misclassified, missed at the pick point, dropped after a successful pick, carried incorrectly by the conveyor, or ejected into the wrong chute. Treat the sorting line as a chain of stages:

Stage What should happen Typical observable failure
Recognition A camera and model identify the object, material or hazard. The item is labelled as the wrong material or not detected.
Position tracking The system predicts where the object will be when the robot reaches it. The robot moves to an empty spot or arrives after the item has passed.
Gripping or capture The end effector securely captures the intended object. The arm misses, slips, drops or never establishes a seal.
Conveyor transport The belt carries objects at the expected speed and spacing. A belt or transfer error changes position, causes a jam or mixes streams.
Downstream routing The captured object is released or ejected into the assigned outlet. A good recyclable reaches reject, or material enters a neighbouring stream.

This distinction matters because an accurate classifier cannot compensate for a slipping gripper, and a perfect pick cannot compensate for a blocked chute. No public evidence establishes a single industry-wide error rate for recycling robots; the useful diagnosis is event-specific.

Why the incoming waste stream changes robot performance

Waste is not presented like a standardized factory part. Byte Motion describes changes in bag shape, object orientation, fill level, contamination, dust and flexible film as challenges for machine vision and handling. Two items made from the same material can therefore produce very different camera images or require different grip strategies.

Presentation variables to check

  • Overlap: one container can hide another or create an outline that resembles a different object.
  • Orientation: a label, cap, handle or crushed side may be visible in one orientation and hidden in another.
  • Shape and fill: a full bag, partly empty bag and tightly compacted bag have different contours and depth profiles.
  • Contamination: food residue, mud or liquid can obscure color and surface features and can also affect suction.
  • Dust and film: airborne dust can reduce image quality, while transparent or reflective film can confuse detection and wrap around moving components.

When a new error appears after a change in inbound material, compare the current stream with the images and operating assumptions used to train the system. A model trained on the facility’s actual stream is more likely to recognize its real variation than one trained only on clean, posed examples.

Choosing the sensing approach for the task

Byte Motion describes 2D color cameras for classification, 3D color cameras for bag picking when depth and fill matter, and higher-resolution cameras for small targets. These are task-dependent choices, not a universal ranking. Ask the system integrator which sensor was selected for your belt speed, lighting, object size, occlusion and contamination, and whether training data includes the difficult cases now appearing on the line.

Observed need Question for the integrator Why it matters
Material or color distinction Is a 2D color view sufficient under current lighting and contamination? Color, labels and residue can change the apparent class.
Bag or irregular-object picking Does the system use depth information for height, fill and overlap? A flat image may not show where a gripper can safely land.
Small targets Is the camera resolution and field of view adequate at line speed? Small objects can occupy too few pixels for reliable detection.
New or seasonal material Were representative images added to model training and validation? Performance can change when the stream changes even though software is unchanged.

A safe, stage-by-stage troubleshooting workflow

Use this sequence for a recurring error or a single event that could affect product quality. Do not reach into a moving line, remove a guard, or alter a safety circuit. Follow the site’s lockout/tagout, isolation and restart rules, and use only procedures approved for the specific equipment.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  1. Describe the event precisely. Record the timestamp, line, object description, intended destination, observed destination, belt state, alarm text and whether an operator intervened. Save the relevant image or video frame if the system provides it.
  2. Compare target and outcome. Ask whether the object was recognized, whether a pick was commanded, where the system expected the object to be, and where the object actually went. This separates recognition, tracking, handling and routing hypotheses.
  3. Check input and sensing conditions. Note overlap, orientation, bag shape, fill, contamination, dust, film, glare and lighting changes. Verify that lenses, protective windows and illumination are maintained according to site instructions; do not assume a cleaning method or interval that is not in the manual.
  4. Verify pick-position tracking. For a miss, review whether the object was at the predicted pick location when the arm arrived. A belt-speed change, encoder problem, slippage or accumulated material can make a correct detection produce a late or offset pick. Only qualified personnel should test or calibrate these components.
  5. Observe capture without improvising adjustments. Determine whether the gripper contacted the intended surface, established a capture, and held the object through the programmed motion. A published 2025 experimental paper reports suction failing to maintain a seal on a dented bottle and also identifies conveyor-belt transport errors. Those are documented examples, not a universal diagnosis or a recommended pressure setting.
  6. Check transport and routing. Look for a jam, belt tracking problem, transfer-point buildup, blocked chute or delayed ejector. Confirm that the object was released at the expected point and that neighbouring streams were not already mixed.
  7. Escalate model-specific faults. Use the OEM or integrator documentation for alarm meanings, sensor tests, cleaning, isolation, parameter changes and replacement parts. The correct action depends on the robot, gripper, camera, conveyor, software version and site procedures; generic instructions cannot safely substitute for that information.

Diagnosing the questions operators ask most often

“Why is the recycling robot missing items?”

First determine whether “miss” means the camera never detected the item or the arm failed to reach it. If no detection exists, examine occlusion, orientation, dust, film, glare and whether the object is represented in the model’s training data. If a detection and pick command exist, inspect the recorded pick position, belt timing and object motion. A belt-speed or tracking discrepancy can leave the object outside the gripper’s reach even when classification was correct. Record several events rather than judging from one unusual item; recurring misses at one belt location point toward transport or calibration, while misses only on a particular shape point toward presentation, sensing or grasping.

“Why is it dropping bottles?”

A drop can occur after contact, during acceleration, at a transfer or during release. Check whether the object surface was dented, wet, dirty, flexible or partly covered by another item. The 2025 suction experiment’s dented-bottle seal failure illustrates why a successful approach motion does not prove a secure hold. Do not assume that increasing vacuum, changing a seal or altering arm motion is safe for every gripper. Use the approved inspection and adjustment procedure for that end effector, and have qualified staff check wear, leaks, filters and vacuum sensing when the manual calls for those checks.

“Why are good recyclables going to the reject bin?”

Trace one item through the complete chain. The model may have assigned the wrong class because contamination or an unusual orientation changed its appearance. Alternatively, the item may have been correctly classified but missed, dropped, or routed after a jam. Compare the event image with the classification label, pick command, actual belt position and final chute. If only small or partially hidden objects are affected, discuss camera resolution, field of view and training examples with the integrator. If all classes are affected after a conveyor intervention, prioritize transport and routing checks.

“Could a jam be causing the sorting errors?”

Yes. A jam can interrupt spacing and belt movement, causing objects to overlap, mix or arrive at the wrong time. NVIDIA’s December 19, 2024 technical blog describes a jam causing materials to mix or be inadvertently discarded and says operational monitoring can identify such errors and alert operators. Treat that account as a vendor-related use case, not proof that every facility has the same monitoring or results. Follow the line’s jam-response procedure, isolate energy sources as required, remove material only with approved tools and verify downstream stream separation before restarting.

  • line, conveyor and robot identifier;
  • time, shift and material stream;
  • object description and intended class;
  • camera confidence or classification result, if exposed by the system;
  • predicted pick location and whether a pick command was issued;
  • grip or vacuum status, release point and destination;
  • alarms, jams, operator interventions and restart time;
  • image or video reference and corrective action.

Look for clusters: one object type, one belt position, one shift, one speed range or events immediately after a jam. A rising error count without a corresponding material change is a reason to involve the integrator rather than repeatedly retraining operators by trial and error.

NVIDIA’s 2024 technical blog describes the Greyparrot Analyzer as identifying roughly 90 material types in under 60 milliseconds and reports more than 40 billion waste objects analyzed across 55 facilities in 20 countries. Those figures are the blog’s vendor-reported description of that product and coverage, not an industry benchmark or a guarantee for another installation. The same blog quotes Greyparrot chief executive and co-founder Mikael Lind: “We’re constantly tackling throughput and quality, so recycling facilities can process more waste, and still end up with more purified products.” Use such systems as examples of monitoring architecture; evaluate your own line with its documented data and quality measures.

When recurring errors indicate a system-design issue

If cleaning, approved maintenance and normal material controls do not resolve a repeatable pattern, review the whole installation rather than swapping a single component. A facility-scale system may combine several robots, cameras, conveyors, ejectors and software services. Terex ZenRobotics’ undated Remeo case study, accessed October 13, 2026, describes a Finnish facility designed and built by STADLER with twelve robot arms supplied by ZenRobotics. That example shows why a component cannot be evaluated independently of conveyor layout, controls and operating targets.

Evaluation area Questions to document
Material stream What objects, contamination levels, bag forms and seasonal changes must the system handle?
Line speed and presentation At what speed, spacing and loading density does the error occur?
Detection Which camera or other sensor sees the target, and is its resolution, depth and lighting suitable?
Capture or ejection Is the mechanism suction, mechanical gripping, pneumatic ejection or another design, and what surfaces does it require?
Integration How are encoders, conveyors, transfer points, chute gates and robot controls synchronized?
Monitoring and intervention Can operators see jams, missed picks, low confidence, seal loss and destination faults in one event record?
Quality and recovery Are purity, recovery, uptime and false-reject results measured under the same conditions?
Safety and service Who is authorized to isolate equipment, interpret alarms, replace parts and validate a restart?

Do not compare systems using a single advertised throughput number. Fraunhofer IIS describes its specialized DangerSort prototype as combining transmission X-ray, AI analysis and pneumatic ejection to detect and remove hazardous objects, especially lithium-ion batteries. The page says the industrial prototype was completed at the end of 2024 and was in practical testing at a Lobbe site since spring 2025; it lists up to approximately 30 tonnes per hour and belt speeds of 2–3.5 metres per second. Those specifications belong to that hazard-detection system, not to ordinary sorting robots or every waste stream. A safety-focused detector also addresses a different objective from maximizing recovery of packaging.

Common troubleshooting mistakes to avoid

  • Calling every wrong bin a vision failure: verify tracking, grip, transport and routing first.
  • Changing several variables at once: record the original state and change only what the approved procedure permits, or you will not know which action affected the result.
  • Using clean test items only: validate with the actual stream, including overlap, contamination, dust, film and crushed or dented objects.
  • Ignoring a jam after clearing it: inspect for the timing, buildup or transfer condition that caused downstream mixing.
  • Installing generic parts: cameras, seals, filters, grippers and sensors must match the equipment specification and safety approval.
  • Bypassing interlocks or guards: never defeat a safety device to observe a pick or clear material.
  • Assuming a vendor figure is a universal benchmark: throughput, latency and object-count claims are meaningful only with their stated product, date and operating conditions.

What to hand to the OEM or system integrator

A concise evidence package shortens diagnosis. Include the robot and line model, software and camera versions, gripper type, conveyor speed and material stream; the event log; alarm text; images before and after the error; recent maintenance or process changes; jam history; and the exact destination that was expected. State whether the issue is a miss, wrong classification, drop, belt displacement or routing error, and whether it occurs continuously or only with particular objects. Ask for the applicable service bulletin, alarm definition, inspection limits, calibration method, approved parts and restart validation. If those documents are unavailable, stop at observation and safe isolation rather than inventing a setting.
