For a low-cost, low-volume stencil with relatively large features, PET/Mylar film is a sensible starting point if your cutter can make clean apertures. Kapton (polyimide) is another documented film option. If fine apertures, consistent results, or many print cycles matter, a custom stainless-steel stencil is usually the more appropriate route. The right choice depends on your board’s smallest apertures, required paste volume, cutting method, and expected reuse.

Which material should you choose?

JLCPCB identifies PET/Mylar, Kapton, and vinyl as DIY possibilities, particularly for larger SMD work and low-volume prototyping. Adafruit likewise suggests a laser-cut Kapton or Mylar sheet as a way to start. Eurocircuits describes stainless steel as a commercial stencil material. Match thickness to paste volume and aperture geometry

Stencil thickness affects how much paste is deposited: Eurocircuits states, “With thicker stencils, more paste is printed.” Its technical page lists 70, 100, or 130 microns among the thicknesses it can cut. Those are that fabricator’s available options, not a universal specification.

JLCPCB’s 2026 DIY guide gives 0.10–0.15 mm (4–6 mil) as a general sheet-stock range. It recommends considering the smallest pad: thinner stock deposits less paste, while thicker stock deposits more. Treat this as JLCPCB’s guidance rather than a standard for all assemblies. The appropriate thickness depends on aperture dimensions and shape, board design, solder paste, and assembly process. Material name alone does not determine whether paste releases well. Aperture geometry relative to foil thickness matters: a 2017 conference paper discusses aperture aspect and area ratios as predictors of release and reports using Mylar and Kapton films alongside a stainless-steel reference stencil. Check the smallest features before choosing a DIY film

Judge the stencil by the smallest aperture it must form, not just the largest pads on the board. A film that works for broad SMD pads may not produce clean, reliable apertures for fine-pitch parts. JLCPCB’s 2026 guide presents approximately 0.5 mm pitch as a practical DIY boundary; use that only as a rough rule of thumb from that guide, not as a guaranteed capability or formal limit. For a board with fine-pitch apertures, compare the risk and time of tuning a DIY cutting process with ordering a custom steel stencil. The choice is especially relevant when repeatability matters. The available sources do not establish a universal minimum pitch or a guaranteed success rate for any film and cutter combination.

Choose a cutting method the material can tolerate

Aperture edges are as important as the sheet material. Use a cutting method that can process the specific stock without unacceptable melting, charring, distortion, or ragged edges. Do not assume that every laser is suitable for every film, or that a hobby laser can process stainless steel. Clean aperture quality depends on the tool and settings. To create the stencil pattern, Adafruit notes that PCB software can export the solder-paste (cream) layer in Gerber RS274X format. Confirm that the exported layer corresponds to the pads you intend to print before sending it to a cutting workflow. Adafruit’s DIY stencil guide.

A practical decision checklist

  • Smallest pad and aperture: If features are relatively large, a film stencil is a reasonable experiment. Fine apertures raise the importance of edge quality and release.
  • Paste volume: Choose thickness with the aperture geometry and desired deposit in mind; thicker stock deposits more paste.
  • Cutter compatibility: Check whether your actual tool and settings can cut the selected film cleanly.
  • Number of uses: For a small prototype run, film can be convenient. If repeatability or repeated printing is central, consider a custom stainless-steel stencil.
  • Total effort: Weigh stock and fabrication costs alongside time spent tuning and checking a DIY process. The cited sources do not provide an independent cost or controlled performance comparison.

Bottom line on PET, Kapton, and steel

Start with PET/Mylar for a simple, low-volume board with relatively large apertures if your cutter produces clean edges. Consider Kapton/polyimide when you want a film stencil, while checking the same tool and aperture-quality constraints. Choose commercial stainless steel when fine detail, consistent results, or repeated use outweigh the convenience of cutting a film at home.
