For most travelers, a polycarbonate suitcase is the better default: it weighs less, flexes when struck, and usually costs less. Choose aluminum when rigid structure, framed construction, and a deliberately premium, dent-and-scratch patina matter more than empty weight or price.
Neither shell is universally “stronger.” Polycarbonate can absorb ordinary knocks by flexing, while aluminum resists bending but records hard impacts as dents. The better purchase depends on what you carry, how you travel, and whether wheels, handles, latches, interior volume, repair support, and warranty are well executed.
The short answer: which suitcase material should you buy?
Start with a polycarbonate carry-on suitcase if your priorities are low empty weight, maximum packing allowance, and a lower initial price. Its shell can flex under pressure and recover from many routine impacts without permanently changing shape. The trade-offs are scuffs, possible cracking after severe damage, and wide variation in construction quality between models.
Start with an aluminum carry-on suitcase if you need a rigid shell for fragile contents, prefer a framed case with latches, or value a metal finish that shows its travel history. Aluminum is heavier and can dent or scratch when hit; those marks are usually cosmetic unless they affect frame alignment or closure operation.

Material is only one part of durability. A well-designed case with strong wheels, a straight telescopic handle, reliable closures, useful interior volume, and accessible repairs can outlast a cheaper case made from either material.
How polycarbonate and aluminum behave under impact
Polycarbonate: flexible impact absorption
Polycarbonate is a rigid plastic that can flex when pressure is applied. That flexibility lets the shell yield to many knocks instead of transferring all the force into one permanent crease. CALPAK characterizes polycarbonate luggage as “flexible and impact-resistant,” while Monos describes the material as flexing under impact.
Flexibility is not immunity to damage. A severe hit, concentrated pressure, or repeated abuse can eventually produce a crack. A cracked shell may be difficult to recover, particularly if the damage reaches a corner, wheel mount, or zipper track. Surface scuffs are common and do not automatically indicate structural failure, so inspect the case for splits, sharp edges, and loss of shape before treating cosmetic wear as a reason to replace it.
Aluminum: rigid protection with visible impact marks
Aluminum stays rigid and provides a firm barrier around contents. That structure is useful when you do not want the shell pressing inward on delicate equipment. CALPAK calls aluminum luggage “rigid and highly protective,” and Monos likewise contrasts its structured construction with polycarbonate’s flex.
The same rigidity means aluminum generally does not spring back from a hard impact. It dents, and its finish can scratch. A dent is often a record of the trip rather than a functional failure, provided the frame remains square and the latches still close. If a dent prevents the halves from meeting evenly, compromises a seal, or moves a latch out of alignment, the case needs inspection or repair.

What the available evidence does—and does not—prove
There is no authoritative independent head-to-head drop-test statistic establishing that one shell lasts longer in every situation. Brands do not publish comparable impact data, so claims that either material is universally stronger or will last a fixed number of years are not supported. Treat impact behavior as a design trade-off, then evaluate the complete suitcase.
Weight and packing capacity
Polycarbonate is usually the lighter option in the same size category. That difference comes out of your airline allowance before you pack a single item. A lighter shell can also be easier to lift into an overhead bin, carry up stairs, or maneuver when the case is full.
| Comparable carry-on examples | Polycarbonate | Aluminum | What the difference means |
|---|---|---|---|
| RIMOWA comparison cited by Carry-On Sized (2026) | 3.2 kg | 4.3 kg | Aluminum adds 1.1 kg before packing. |
| Away comparison cited by Carry-On Sized | 7.5 lb | 10.5 lb | Aluminum adds 3 lb of empty weight. |
| LEVEL8 comparison cited by Carry-On Sized | 7.7 lb | 10 lb | Aluminum adds 2.3 lb of empty weight. |
| RIMOWA Essential Cabin specification | 3.2 kg; 36 L | Not stated for this model | The listed capacity and weight are for the polycarbonate Essential Cabin. |
The examples are not a universal conversion chart: dimensions, frame design, wheel hardware, handles, and interior fittings differ by model. Compare cases with the same external dimensions and measure usable interior space, not just the shell material. A thicker frame or larger wheel housing can reduce packing volume even when the outside dimensions match.
When the extra weight matters most
- Strict carry-on limits: An aluminum case leaves less of your airline’s weight allowance for clothing or equipment.
- Public transport and stairs: Every kilogram is noticeable when you lift the case repeatedly.
- Business equipment: A rigid aluminum shell may justify its weight when the contents are expensive or vulnerable to compression.
- Long trips: The weight penalty is repeated through airports, stations, hotel corridors, and transfers.
Cost: what the material premium buys
Aluminum normally has the higher upfront price, although construction quality varies widely within both categories. A current U.S. listing provides a clear example: RIMOWA’s polycarbonate Essential Cabin is listed at $990.00, while its aluminum Classic Cabin is listed at $1,650.00. That is a $660 difference between those specific listings, not a price rule for every brand, size, or promotion.
| Example | Material | Current listed price | Qualification |
|---|---|---|---|
| RIMOWA Essential Cabin | Polycarbonate | $990.00 | Current U.S. listing cited; prices can change. |
| RIMOWA Classic Cabin | Aluminum | $1,650.00 | Current U.S. listing cited; prices can change. |
Paying more for aluminum does not guarantee that wheels, handles, or latches will be better. Before treating the premium as an investment, check the parts most likely to stop a trip: wheel replacement, handle play, latch alignment, frame straightness, interior divider attachment, and the manufacturer’s repair process.

Think in total ownership value
A cheaper polycarbonate case can be the better value if it meets your airline’s size limits, survives your normal handling, and has affordable replacement parts. A more expensive aluminum case can make sense when you will use its rigid structure for years and accept cosmetic dents as part of ownership. Warranty terms matter because many policies distinguish manufacturing defects from damage caused by transit, overpacking, normal wear, or cosmetic marks.

Durability beyond the shell
Wheels
Wheels take repeated loads and impacts at curbs, thresholds, and rough pavement. Check whether each wheel rolls smoothly, tracks straight, and can be replaced. A cracked shell is serious, but a seized or broken wheel can make a good shell unusable immediately.
Telescopic handle
Extend and retract the handle several times. It should lock securely without excessive side-to-side movement. Compare the handle’s position with the interior: a bulky housing can reduce usable packing space, and a loose handle can make the case difficult to control even when the shell is intact.
Closures, zippers, frames, and latches
Aluminum cases commonly use a framed construction with latches, while many polycarbonate cases use a zipper closure, but the exact design is model-specific. A zipper can fail if teeth separate or the track is damaged; a frame and latch can fail if an impact moves the halves out of alignment. Open and close the case when empty and lightly loaded, and check that the closure does not require force.
Interior organization and usable volume
Look beyond the advertised external dimensions. Dividers, compression panels, pockets, and frame rails determine how much of the stated capacity you can actually use. RIMOWA lists the polycarbonate Essential Cabin at 36 L; that figure belongs to that model and should not be assumed for every cabin-size case.

Choosing by travel scenario
Frequent flyers who pack light
Choose polycarbonate first. Lower empty weight preserves more allowance for clothing and reduces the effort of lifting the case. Select a model with replaceable wheels and a handle that does not wobble, because those components experience frequent use.
Travelers carrying fragile or rigid equipment
Consider aluminum when the contents benefit from a firm enclosure and you can accept the added weight. Use internal padding and prevent items from shifting; a rigid shell alone does not stop movement or protect against every force.
Checked-baggage users
Both materials can show handling damage. Polycarbonate may emerge with scuffs or, after a severe hit, a crack. Aluminum may emerge dented or scratched. Photograph the case before checking it, inspect it promptly on arrival, and report functional damage according to the airline’s procedure.
Travelers who dislike visible wear
Neither material stays pristine indefinitely. Polycarbonate commonly develops surface scuffs, while aluminum displays dents and scratches more clearly. If marks bother you, prioritize a finish and replacement policy you can live with rather than assuming a premium shell will remain visually perfect.

Long-term owners who want repair support
Read the warranty before purchase and verify what happens after a wheel, handle, latch, or shell problem. RIMOWA states that new suitcases purchased from July 25, 2022 are covered by its Lifetime Guarantee for covered issues. Away’s cited limited warranty extends to polycarbonate, aluminum, and nylon luggage manufactured by Away. These statements do not make the policies identical: exclusions, proof-of-purchase requirements, regional service, and treatment of cosmetic damage still need checking.

How to inspect a suitcase before buying
- Confirm the real dimensions. Include wheels, handles, and exterior pockets, then compare them with the airlines you use.
- Record empty weight. Use the manufacturer’s specification where available, but recognize that accessories and production variations can affect the result.
- Check the closure. Run the zipper or operate every latch. Look for binding, uneven gaps, or a frame that does not meet squarely.
- Test the handle. Extend it fully, lock each position, and apply gentle side pressure to detect looseness.
- Roll the wheels. Push the case in several directions and listen for grinding or clicking.
- Inspect the interior. Check divider attachment, lining seams, compression straps, and how much space the handle or frame consumes.
- Read the warranty exclusions. Find the sections covering transit damage, normal wear, scratches, dents, cracks, overpacking, and repairs by unauthorized providers.
- Plan for service. Confirm whether replacement wheels, handles, latches, or shell panels are available in your region and how a claim is started.
Care and damage assessment
For polycarbonate
- Clean scuffs with mild soap and water rather than abrasive compounds that can haze the surface.
- After a hard impact, inspect corners, wheel mounts, zipper tracks, and any crack that could spread under load.
- Do not overpack to force the shell outward; pressure can stress closures and seams.
For aluminum
- Inspect dents for sharp edges and check that both halves still align evenly.
- Test every latch after an impact. A latch that closes only with force can indicate frame distortion.
- Accept ordinary scratches as cosmetic unless they expose a safety issue or interfere with operation.
For either material
- Keep the case below its intended load and distribute heavy items rather than concentrating them at one corner.
- Replace a damaged wheel or handle promptly; continued use can transfer stress to the shell and mounting points.
- Document damage with photographs and retain purchase records for warranty or carrier claims.
Common buying mistakes
Assuming price equals durability
Material and price are imperfect proxies for service life. A premium case can still fail at a wheel or closure, while a less expensive case may perform well for moderate use. Compare the parts and warranty, not just the shell label.
Comparing unlike sizes
A large aluminum case will naturally weigh more than a compact polycarbonate case. Use same-size, same-category comparisons and include the complete assembled case.
Treating cosmetic damage as structural failure
Scuffs on polycarbonate and dents on aluminum can be purely cosmetic. Check alignment, closure function, wheel mounts, and cracks before deciding that the case is unsafe or unusable.
Recommended Free Tools
Ignoring regional service
A lifetime or limited warranty is useful only if its terms apply to your purchase and you can obtain service where you live. Confirm coverage dates, authorized repair channels, shipping responsibilities, and exclusions before relying on it.
Bottom line
Choose polycarbonate for the practical balance of low weight, flexible impact behavior, and usually lower cost. Choose aluminum for rigid protection, framed construction, and a metal finish whose dents and scratches become part of its character. Then judge the specific suitcase by its wheels, handle, closures, capacity, repair network, and warranty—those details determine whether the material advantage survives real travel.
