You can make a custom electronics case from copper-clad FR4 by cutting panels to size and soldering selected copper areas together. For a compact, single-board project, use the PCB as the base and add walls around its edge; for a larger or more complex device, build the enclosure from separate panels. The critical work is planning panel thickness, overlaps and soldering strips before cutting or etching.

Choose the enclosure layout

Use the main PCB as the base

For a compact project with one board, the PCB itself can form the bottom of the case. Reserve a copper border around the perimeter for attaching the walls; Voja Antonic’s 2015 Hackaday tutorial suggests a strip about 4 mm wide. Larger copper pads can provide places to solder spacers. This integrated layout saves parts, but is less convenient when the case is thick or needs frequent maintenance.

Build the case from separate panels

Separate plates give larger or more complex projects more room for components and wiring. Decide how the cover will attach: screws need space for nuts or spacers, while a friction-fit cover needs carefully placed inner walls. Antonic’s tutorial describes both approaches. Do not solder screw nuts in place until the enclosure is assembled; the tutorial recommends reserving their copper areas and attaching them after the rest of the case is finished.

Select FR4 thickness and plan the panels

Panel thickness affects rigidity, bendability, overlap dimensions and whether the cover fits. Antonic preferred single-sided FR4 around 1.5 mm for many panels and used 0.8 mm for an example curved front. Those are practical choices from that tutorial, not universal specifications. A chassis guide from QRPGuys notes its author uses double-sided copper-clad G-10/FR4 for added rigidity in that design.

Supplier options and tolerances are service-specific. Seeed lists these thickness options for its 2-layer FR-4 service:

Seeed lists board dimensions from 10 × 10 mm to 500 × 500 mm and notes that V-cut panels have additional restrictions. JLCPCB lists CNC-routing tolerances of ±0.1 mm for precision routing and ±0.2 mm for regular routing, and a V-score tolerance of ±0.4 mm. These are the named services’ published capabilities, not guaranteed tolerances for every FR4 sheet or cutting service. Check the specifications for the material and process you actually order.

Before cutting, draw every panel at scale in CAD or on paper. Mark its dimensions, orientation, overlap with neighboring pieces and copper areas to retain for soldering. Include the material thickness wherever panels meet; otherwise a wall or lid can end up too large or too small. Antonic recommends leaving a few millimeters of extra room for adjustment, and the QRPGuys guide likewise stresses that thickness allowances and cover fit affect the result.

Gather tools and inspect the material

Choose tools for the cuts and joints in your design rather than buying every item in a tutorial’s list. Antonic names a ruler, safety-blade cutter, fret saw, drill, fine rasp, fine sandpaper, soldering iron, rosin-core solder and flux. Transparent self-adhesive laminate can serve as a mask for etching. Ferric chloride and alcohol appear in the tutorial’s materials list, but etching is optional.

Check sidedness, thickness, sheet size and surface markings before starting. The Hackaday tutorial warns that some stock has permanent colored manufacturer marks on its epoxy side that may not come off, which matters if that face will be visible. Its author cautions against laser cutting in the context of the copper-clad stock described there; this should not be read as a rule for every laser system.

Cut and clean the panels

For straight cuts by hand, Antonic describes scoring both faces along a ruler with several passes, then breaking the sheet and filing the edge. Use a fret saw for curves or interior cutouts. CNC or water-jet cutting are alternatives when available, but confirm the service’s material limits and tolerances first. Measure after each operation so small errors do not accumulate across the enclosure.

FR4 contains glass fibers. The tutorial warns that particles from cutting and sanding may irritate sensitive skin; it suggests gloves for people who are sensitive and washing after handling. This is not a complete assessment of workshop exposure. Practice on offcuts before committing the finished panels.

Decide whether to etch copper

You can assemble an enclosure without etching. If you do etch, mark every area that must remain copper before applying the mask: preserve strips at seams and pads for any planned spacers or fasteners. Antonic suggests joining strips about 4 mm wide as a practical aid to soldering, not a universal rule. Removing unwanted copper can make the joining areas easier to heat and leave a neater interior, according to the tutorial. Copper can also be retained selectively where shielding is wanted.

Plan carefully because a copper area removed during etching cannot be restored by soldering. Wash the copper with detergent after cutting and before assembly, as the tutorial recommends.

Tack, align and solder the seams

  1. Tin the joining areas. Apply solder to the copper surfaces that will meet, and use flux to help solder flow.
  2. Position and tack the panels. Tack one end of a seam, bring the other end into alignment, then adjust the middle. For long seams, add tack points while checking alignment.
  3. Check the angle. Use a square. Antonic advises starting slightly obtuse because cooling solder can pull the panel toward a more acute angle.
  4. Complete the seam. Solder along the joint without repeatedly reheating earlier tack points more than necessary. Avoid slow heating and excessive iron pressure: the tutorial warns that heat can deform FR4 or detach copper.

Fit and finish the case

Check that the cover fits before final finishing. If using screws, make sure the planned nuts or spacers have room; if using a friction fit, adjust the inner-wall placement to tune how tightly the cover engages. File and sand exposed edges, remove remaining flux or rosin residue from the inside, then wash and dry the enclosure, as Antonic recommends.

For a first build, make practice cuts and a short test joint from offcuts of the same stock. The tutorial provides hands-on guidance, but the sources do not establish standardized strength, thermal, moisture or lifetime performance for this DIY construction method.
