Choose flexible packaging by matching its protection, format, materials and production requirements to your product’s full journey—from filling and shipping to storage and opening. There is no best pouch or film for every product: define what the package must do, compare suitable constructions, verify regulatory fit and local end-of-life options, then qualify the choice with supplier trials.
Start with the product and the protection it needs
Write a packaging brief before choosing a pouch, bag or film. Describe the product’s physical form and what can make it deteriorate or become unusable: oxygen exposure, moisture gain or loss, light, aroma loss, contamination, leakage, crushing, puncture or abrasion. State the target shelf life and the conditions from filling through consumer use.
Be specific about the barrier required. “High barrier” does not say whether the priority is oxygen, moisture, light or another property, nor how much protection is needed. Ask a converter to propose a structure against written performance requirements and provide evidence for the intended conditions.
- Product: what it is, how it behaves, and whether it is food, medical, pharmaceutical or another application.
- Protection: the critical barrier, strength, seal and leak requirements.
- Storage and transit: ambient, chilled or frozen conditions; humidity; distance; handling and display.
- Use: whether the pack must tear, pour, dispense, show the product, portion it or reseal.
- Production: filling method, sealing equipment, line speed, expected volumes and destination markets.
Map the product’s journey and how people will use the pack
Consider the entire route: filling, warehousing, shipping, retail display, consumer storage and opening. A structure that protects the product but cannot run reliably on the filling line is not a workable choice. Likewise, opening force, resealing or portion size may matter if they affect usability or product waste. The Flexible Packaging Association (FPA) identifies resealable closures, portion control and transparent films as features that can suit particular food applications; they are options to evaluate, not universal recommendations. Shortlist a format, then match it to a construction
Format describes the package’s shape or role; construction describes the material layers and their properties. Choose them together. The FPA’s market profile includes bags, wrappers, stand-up and retort pouches, lidding, shrink sleeves and labels, shrink wrap, stretch film, retail carry bags, storage and trash bags, and medical packaging. This is a vocabulary for shortlisting, not a recommendation that any one format suits a particular product. FPA market profile.
Examples in FPA guidance show how the preservation job can determine the combination: modified-atmosphere packs for fresh meat, high-barrier pouches for coffee, and vacuum-sealed films for cheese. Check production compatibility before committing
Give potential converters the product description, target shelf life, required barrier and mechanical properties, storage and transit profile, package dimensions, closure needs, filling method, sealing equipment, line speed, expected volumes and destination markets. Ask for the proposed layer structure and evidence that it can meet the requirements under real operating conditions.
A material change can alter machinability, handling, seal conditions, line speed and changeover demands. Plan trials when moving away from a proven structure or changing materials; the FPA and PMMI have a best-practice resource focused on operational challenges in flexible-material transitions. Verify compliance for the actual use
Food-contact packaging
Do not rely on a generic “food safe” statement. Confirm that the material and intended use are suitable for the particular food type, contact duration and temperature, and whether use is single or repeated. In the United States, the FDA identifies possible contaminant carryover, recycled inputs not regulated for food contact, and additives that may not comply as concerns for recycled plastic in food packaging. It evaluates proposed recycled-plastic uses case by case and discusses source controls, contaminant-removal testing and intended conditions of use. The FDA’s July 2021 guidance addresses chemistry considerations for manufacturers evaluating recycling processes that may produce material for food-contact use. The agency says guidance documents describe its current thinking and generally do not establish legally enforceable responsibilities by themselves. Medical devices and pharmaceuticals
For sterile-barrier applications, involve a qualified supplier and appropriate regulatory and technical specialists. Validate the material, package, product and sterilization process together. The Sterile Barrier Association describes medical films made from PE, PP, PET and multilayer laminates, used in formats such as pouches, tray lidstock and form-fill-seal packaging; compatibility with radiation, ethylene oxide or steam varies by construction. Consider how efficiently the package protects the product, the amount of material used, transport and storage performance, product loss, and the recovery systems available where it will be sold. The FPA’s position is that recyclability should not be considered apart from protective function and lifecycle outcomes. It states: “The most sustainable packaging solution is the one that fulfills its protective purpose as efficiently as possible, with the lowest practicable environmental impact across its full life cycle.” This is an industry association’s perspective; support comparative environmental claims with application-specific evidence and appropriate lifecycle data. Flexible films are not accepted in curbside programs in many markets. The FPA cites low density, tangling and food residue among the reasons. Some places collect clean, dry flexible polyolefins through designated drop-off systems, but access varies. Multimaterial laminates can be difficult to identify and sort, and mechanical recycling often results in lower-value uses rather than new food-contact flexible packaging. Check the package instructions and your local collection provider; do not assume a package is recyclable everywhere. FPA sustainability guidance.
Qualify candidate structures with samples and trials
Compare samples against the requirements in your brief, using tests appropriate to the product and its actual conditions. Record methods and conditions so results can be interpreted and reproduced.
- Check barrier performance for the specific sensitivity that matters.
- Test seal integrity and leakage under relevant handling and storage conditions.
- Assess drop, puncture and abrasion resistance where shipping or use creates those risks.
- Run the candidate on the filling and sealing line, observing handling, seal settings and line behavior.
- Evaluate opening, pouring, dispensing and resealing where those features are required.
- Review appearance and logistics alongside protection and production performance.
Ask suppliers for application-specific evidence and agree how the package will be qualified before a production commitment. No universal barrier specification or supplier choice can be inferred without the product, market and operating conditions.
Prepare a useful supplier brief
A complete brief helps converters recommend a structure that can be assessed rather than simply naming a format. Include:

- Filling and sealing method, equipment and line speed.
- Destination countries and applicable food, medical, child-resistance or other compliance needs.
- Local recovery goals and any environmental claims you need to substantiate.
