First identify its chemistry, voltage and construction; inspect its condition; and check its voltage with a multimeter. If the pack is damaged, swollen, hot, leaking, smoking, high-voltage or unfamiliar, do not open it. Use a qualified battery service or the recycling route required where you live.
Why a battery pack has no universal pry-open method
Pack cases, fasteners, cell connections and safety electronics differ by design. An exterior seam is not evidence of a safe cutting line, and the visible enclosure may conceal welded connections or components that can be damaged during opening. A peer-reviewed study from 2020 describes different materials and joining methods across cylindrical, pouch and prismatic cells; an RSC review from 2020 notes that pack shapes and fixing arrangements also vary among manufacturers.

Whether an enclosure is reversible, how the cells are connected, the pack’s voltage and energy, and the condition of the pack matter more than the device brand alone.
Decide whether the pack should be opened at all

- Swelling, dents, corrosion, torn insulation or visible damage.
- Heat, smoke, hissing, an unusual odor or leaking electrolyte.
- Unknown chemistry, unknown condition or high pack voltage.
- A need to bend, crush, puncture or otherwise deform a cell to reach it.
Stop rather than trying to inspect further. A multimeter reading is only a screening check; it cannot certify a damaged cell as safe. For automotive packs, e-bike packs, power-tool packs or other high-energy packs, use a qualified service or dismantling operation. ORNL’s 2019 automotive battery study documents the controls and hazards associated with dismantling packs, modules and cells.
Checks to make before any tool touches the pack
- Identify it. Use the label, service documentation or device model to establish the chemistry, nominal voltage and likely cell format. If you cannot identify the pack, do not open it.
- Inspect it. Check for the damage and warning signs above. If any are present, stop and arrange qualified handling.
- Set up a suitable area. For a small, intact, low-energy pack, work in a clear, ventilated area away from combustibles. Keep metal jewelry and loose conductive objects away from the pack and its terminals.
- Use appropriate protection and equipment. Wear eye protection and use suitable insulated tools. Measure pack voltage with a digital multimeter fitted with fused leads before opening. Treat the measurement as a screening step, not proof of safety.
- Choose the right level of work. If opening would expose high-voltage parts, require force near a cell, or involve connections you cannot identify, stop and refer the pack to a qualified technician.
PNNL’s 2022 work on lithium-ion battery disassembly describes the need for a formal, safety-oriented procedure even for discharged batteries.

What a controlled teardown involves
For a competent technician working on a small, intact, low-energy pack, the general sequence is to document the exterior and wiring, identify the enclosure’s fasteners, and expose the cell groups without cutting, crushing or prying against a cell. Connections should be labelled as they are documented; terminals and conductive strips must not be allowed to bridge. The work stops if a tool could contact a cell, tab, busbar, vent or safety device.
This is not a universal do-it-yourself procedure: the right separation method depends on the pack’s construction. If the case cannot be opened using its intended fasteners or a suitable non-conductive separation tool without force near cells or connections, do not improvise with a blade or rotary tool.

Laboratory pouch-cell post-mortem work is a different case
A laboratory method described in a 2020 peer-reviewed study begins with discharging the cell to a suitable open-circuit voltage and verifying it with a multimeter. The work uses a fume hood and avoids metallic tools while opening the pouch, taking care not to damage the electrode stack. That controlled research procedure is not a home repair recipe, and it does not establish a safe opening method for cylindrical or prismatic packs.
A 2024 Journal of Energy Storage paper discusses specialised laser-assisted disassembly of cylindrical cells, as well as hazards associated with mechanical deformation and removal of safety components. These differences are another reason not to transfer a method for one cell format to another.

Where to take a pack you should not open
Use a qualified battery service or a recycling channel that accepts the pack’s chemistry and condition under local rules. Ask the service or recycler how to handle a damaged battery before transporting it; do not put a leaking, hot, swollen or smoking pack into ordinary household waste or attempt to dismantle it to make it easier to recycle.
