Ultrasonic testing (UT) detects flaws by sending high-frequency sound waves into a bridge component and analyzing the echoes that return from cracks, weld defects, or material boundaries. Inspectors use different beam arrangements for different targets, and they interpret results under a procedure suited to the component—not by applying one universal pass/fail threshold.
How ultrasonic testing finds a flaw
An inspector places a transducer against a prepared steel surface. The transducer sends acoustic waves into the material, and a coupling medium helps transfer the sound from the probe into the steel. As the waves encounter a discontinuity or boundary, some energy reflects back to the transducer. The instrument displays the returning waveform for interpretation.
Echo travel time helps indicate how far the reflecting feature is from the probe; echo amplitude is assessed against a reference and the requirements of the inspection procedure. A reflection may indicate a flaw, but the signal must be interpreted in context, including the component’s geometry and the test setup. FHWA describes the method and its equipment in its overview of ultrasonic testing for flaw detection and its 2016 steel fatigue-cracking protocol.
Which UT method is used on which bridge parts?
Straight-beam testing
A straight-beam probe sends a longitudinal wave normal or nearly normal to the test surface. FHWA lists bridge pins, trunnion shafts, and anchor bolts among the components inspected this way. The approach suits targets that can be examined by directing sound into the component from an accessible surface.

Angled-beam testing
An angled-beam probe sends a shear wave through the material at an angle. This arrangement is commonly used to inspect welds, where the beam path can be aimed through the weld volume to look for indications such as cracks or lack of fusion.
Phased-array UT
Phased-array ultrasonic testing (PAUT) uses multiple transducer elements. By adjusting when each element transmits, the system can steer or focus the beam and examine different parts of a test volume from a probe position. FHWA describes PAUT applications that include steel bridge cracks and weld flaws, pins, trunnion shafts, eyebars, plate-thickness measurement, and weld inspection. Its beam control can provide increased volumetric coverage, but that does not by itself guarantee better detection in every geometry or inspection. What bridge weaknesses can UT assess?
- Cracks in steel members: UT can detect surface and subsurface flaws when the test surface and procedure allow suitable sound paths.
- Weld flaws: Inspections may look for cracks, slag inclusions, porosity, or lack of fusion.
- Cracks in pins, hangers, and eyebars: These components are among the bridge applications identified by FHWA.
- Fractured anchor bolts: UT can be used to assess anchor bolts, including their condition and dimensions.
- Thickness or length measurements: UT can measure steel plate thickness or the length of a pin or anchor bolt.
Thickness measurement is not the same as crack detection. It estimates remaining material thickness, which can help assess corrosion-related section loss; it does not locate a crack by interpreting a flaw echo. For gusset plates, FHWA recommends UT thickness measurement where corrosion is evident and notes that the appropriate nondestructive evaluation method depends on connection configuration and method limitations. How inspectors decide whether an echo matters
In conventional flaw detection, the instrument amplifies received waveforms, and the inspector compares indications with a reference. FHWA describes indications above a specified amplitude threshold relative to a side-drilled hole as interpreted as flaws, while weaker indications may be treated as noise or non-relevant indications. The threshold and acceptance criteria come from the procedure and component being examined; there is no single threshold that should be treated as valid for every bridge inspection.

A UT indication is evidence to evaluate, not automatically a diagnosis of structural safety or failure. The inspection procedure, reference standard, component geometry, signal location, and other relevant inspection information determine how it is classified and documented.
What affects UT reliability?
- Access: The test surface must be accessible for probe placement. FHWA lists access to one surface as an advantage, but a surface that cannot be reached or positioned suitably limits the method.
- Surface condition and preparation: A prepared contact area supports reliable probe placement and sound transmission.
- Coupling: A coupling medium is needed to transfer acoustic energy from the transducer into the specimen.
- Geometry and probe placement: Curves, edges, thickness changes, and component shape affect the sound path and signal interpretation.
- Setup and reference standards: Instrument settings, calibration or reference comparisons, and procedure-specific criteria affect what an indication means.
- Operator skill and time: Trained operators are essential to interpreting signals; FHWA also notes that UT inspection can be time-consuming.
UT can detect surface and subsurface flaws and is broadly available, but those advantages do not eliminate access, setup, or interpretation constraints. The method should be selected for the actual component and inspection objective.

Does UT replace a bridge inspection?
No. FHWA’s National Bridge Inspection Standards Q&A says: “Yes, proven advanced technologies may be used to supplement but not supplant bridge inspection personnel and inspection methods (23 CFR 650.313(a)).” The response, Q313-1, was added March 1, 2023. In practice, UT is a targeted method within a properly scoped inspection, with qualified personnel responsible for conducting, interpreting, and documenting the examination. UT bridge inspection is specialist nondestructive testing, not a casual consumer crack-detector task. FHWA describes a handheld, battery-operated flaw detector with a pulser-receiver, waveform display, controls, and data storage. A useful inspection record ties its findings to the component, method, reference, and date so that the result can be interpreted in context. FHWA has also published a framework for procuring nondestructive testing and evaluation services for highway bridges.
