Robot safety sensors detect a person or intrusion in a safeguarded area, but detection alone does not make a robot cell safe. The sensor must connect to a suitable safety control and a defined response, and the layout must protect the access routes people can use. A poorly chosen, placed, maintained, or integrated sensor can leave hazards exposed.

How does a robot safety sensor work?

A presence-sensing safeguard detects entry into a protected area. In a functioning safety system, the basic chain is detect → safety control evaluates the signal → the robot application enters its defined safe response. The response depends on the system and application; a sensor category by itself does not tell you what the robot will do.

OSHA describes industrial robot applications that automatically reach a safe state when a worker enters a safeguarded space, as well as collaborative operating modes and safety-rated monitored stops. Built-in safety-function settings may not be readily visible, so trained professionals should verify the configuration. See the OSHA Technical Manual, Section IV, Chapter 4.

What kinds of presence sensors are used around industrial robots?

These devices detect presence in different ways. OSHA identifies mats and light curtains in its robotics guidance and also lists scanners and safety vision systems among the presence-sensing safeguards used in robot applications.

The descriptions of mats and light curtains come from OSHA’s 1987 Guidelines for Robotics Safety; OSHA’s Technical Manual names all four categories. These are safeguarding components, not interchangeable guarantees of protection. OSHA’s 1987 guidance says, in its historical context, “Effective presence sensing devices stop all motion of the robot if any part of a worker’s body enters the protected zone.” That statement should not be read as a guarantee about every modern device or installation.

Where can robot sensor protection fail or fall short?

A sensor may be designed to fail safe, but that design intent does not prove that a particular cell is safe in operation. OSHA’s robotics guidance identifies the limits of a sensing field, environmental conditions that affect its reliability, and interference from robot operation as factors to consider.

  • Coverage gaps: A sensing field may not cover every route into the hazard area. OSHA’s press-safeguarding guidance says access areas not protected by a presence-sensing device must be protected by guards. That is evidence of a general coverage concern, not a robot-cell design rule; press-specific safety-distance calculations should not be transferred to robot applications.
  • Environmental effects or interference: Conditions at the site or interference from robot operation can affect sensing-field reliability. Whether a device is suitable depends on the actual environment and application.
  • Unexpected robot operation: Cumulative mechanical failures can contribute to faulty or unexpected operation. A correctly detecting sensor cannot, by itself, prevent every failure elsewhere in the robot system.
  • Unverified safety settings: Relevant robot settings may be difficult to see. An incorrect or unverified configuration can undermine the intended response even if the sensor detects entry.
  • Work outside normal production: Programming, maintenance, testing, setup, and adjustment can bring people into the robot envelope, where unintended motion may expose them to hazards.

OSHA discusses these conditions in its Technical Manual, robotics overview, 1987 guidance, and press safeguarding eTool. The eTool concerns presses, so its application-specific placement and distance requirements are not instructions for robot cells.

How should a safety sensor be selected for a robot cell?

Selection starts with the hazards and access paths in the specific application, not with a sensor label or product category. OSHA calls out sensing-field limits, environmental conditions, and interference; its Technical Manual also directs evaluators to review risk assessments and verify safety configurations.

  • Detection need: What body part or access path must be detected, and how does the candidate device detect it?
  • Coverage and bypass routes: What area does the sensing zone cover? Could someone reach the hazard without entering that zone?
  • Site conditions: Could the environment or robot operation interfere with reliable detection?
  • Safety function and response: How does the device connect to the safety control, and what defined response follows detection?
  • Integration with other safeguards: Does the complete cell protect routes and hazards that the sensor does not cover?
  • Verification and upkeep: How will the configuration be checked, and what inspection and maintenance does the manufacturer specify?

A qualified safety professional should validate the device, its integration, and the safeguarded layout against the application’s risk assessment and applicable requirements. This overview explains the decision factors; it is not an installation procedure or a substitute for site-specific assessment.

Which robot-safety standards apply, and where?

The ISO standards cited here concern industrial robots; they should not be generalized to consumer, medical, or public-facing service robots. ISO identifies ISO 10218-1:2025, Edition 3, published in February 2025, as setting safety requirements for industrial robots themselves. Robot integration and applications are addressed by ISO 10218-2:2025. ISO 10218-1 excludes, among other categories, medical and healthcare robots, consumer products, and service robots accessible to the public; it also excludes certain environments and conditions outside manufacturer specifications.

In the United States, OSHA’s robotics overview says there are currently no specific OSHA standards for the robotics industry. That does not mean a workplace or machine has no applicable requirements. OSHA distinguishes its regulations from consensus standards on its robotics standards page, which also lists ISO/TS 15066 as collaborative-robot safety guidance. Applicable obligations and standards depend on the jurisdiction and application, so they must be checked for the actual workplace.
