If a boost converter holds its target voltage with no load but drops when you connect one, it is usually running out of available input power or reaching a current or thermal limit. Start by measuring the input voltage directly at the converter’s VIN and GND pins while the load is connected; a battery or supply can look healthy at its terminals while cables, connectors, or the converter’s input path sag.

What the voltage drop is telling you

A small change in output voltage is normal: the feedback loop has finite load regulation, and a sudden load step can cause a brief undershoot before the converter responds. A large, persistent, or repeating drop usually means the converter cannot transfer enough power, is losing too much voltage in the power path, or is entering a protection mode.

Load regulation describes how much output voltage changes as output current changes. The control loop tries to hold the set point, but the load current available from a boost converter depends on input and output voltage, switching frequency, inductor, and peak-current limit—not just a headline current rating. Why a boost converter can need much more input current

Output power is approximately Pout = Vout × Iout. Since conversion is not lossless, estimated input current is:

Iin ≈ (Vout × Iout) / (Vin × η)

Here, Vin should be the voltage at the converter pins under load, and η is efficiency at that operating point. Efficiency changes with operating conditions, so use a datasheet curve or a measured estimate where possible.

For example, a 5 V-to-20 V converter delivering 1 A at an assumed 85% efficiency needs about 4.7 A at its 5 V input: (20 × 1) / (5 × 0.85) ≈ 4.7 A. The source, wiring, connectors, input capacitor, inductor, and switch must all support that demand. Likewise, a 3.7 V battery supplying 12 V at 0.5 A needs about 1.9 A at the input if efficiency is 85%: (12 × 0.5) / (3.7 × 0.85) ≈ 1.9 A.

The ideal continuous-conduction duty-cycle estimate is D ≈ 1 − Vin/Vout. Real designs need more margin because of switch resistance, diode drop, inductor resistance, PCB losses, and controller limits. As the output-to-input voltage ratio increases, required input current rises and available output current falls. A label such as “2 A boost converter” may refer to peak switch current, not guaranteed output current. Check the manufacturer’s output-current data for the actual input/output voltages, temperature, inductor, and operating conditions. Examples of device-specific information are available on the TI TPS61005 product page and in the TPS61000-family datasheet.

Measure in this order before changing parts

  1. Record the operating point. Note the source type and voltage, target output, load type and current, whether the load is continuous or pulsed, converter IC or module, inductor and diode or MOSFET part numbers, capacitor values, and ambient temperature. The feasibility of the design depends on these conditions.
  2. Start with a controlled load. Use a known resistor for a simple first check, or an electronic load in constant-current mode for repeatable steps. Begin at low current and raise it gradually. For a resistor, current falls as output voltage falls (I = V/R); constant-current and constant-power loads can stress the converter more sharply.
  3. Record voltage and current as the load rises. For each step, note load current, output voltage, source-terminal voltage, VIN at the converter pins, input current, and component temperature. The first point where the output leaves regulation is more informative than the final collapsed voltage.
  4. Measure both ends of the power path under the failing load. Check the source terminals, cable or connector output, converter VIN and GND pins, converter VOUT and GND pins, and load terminals. If the source is steady but VIN at the IC is low, inspect the cable, connector, fuse, protection parts, and PCB path. If the converter output is steady but the load voltage is low, inspect the output wiring and connections.
  5. Estimate required input current. Use measured VIN and the output load point in Iin ≈ (Vout × Iout)/(Vin × η). Compare the estimate with the source’s current capability and the converter’s datasheet limits. A bench supply entering current limit can mimic converter failure.
  6. Check the controller’s limits and protection behavior. Look up peak switch-current limit, duty-cycle range, switching frequency, current-limit tolerance, undervoltage lockout, thermal shutdown, and hiccup or latch-off behavior. TI explains how overcurrent limiting constrains input current and therefore available input power in this overcurrent-limit application document.
  7. Verify the fitted inductor and power components. Confirm the actual part number, inductance, saturation current, RMS or heating current, and DC resistance. Check diode or MOSFET ratings and connections, solder joints, and signs of overheating.
  8. Use an oscilloscope if the symptom is intermittent or unclear. Inspect VIN at the IC, VOUT ripple, switch node, enable, and feedback; use a suitable current probe or current-sense method if available. A multimeter can average away short VIN dips. Use a short ground spring or appropriate differential probe for switching measurements; a long scope ground lead can create misleading ringing.
  9. Repeat after warm-up and compare the layout with the reference design. Note whether the failure develops over time or improves after cooling. Then inspect input-capacitor, inductor, switch, diode, output-capacitor, ground, feedback, and compensation placement against the IC datasheet or evaluation-board layout.

Common causes and how to distinguish them

Input source or wiring sags

A battery’s internal resistance, a current-limited bench supply, thin cable, connector, breadboard contact, fuse, or narrow trace can drop voltage as input current rises. The converter may then need more duty cycle to maintain its output, which increases stress and can worsen the collapse. Measure VIN at the converter during the load, not only at the source. High-current, high-frequency boost circuits are generally poor fits for solderless breadboards and long leads because contact resistance and loop inductance can cause both loss and switching noise.

Input capacitors supply pulsed switching current and reduce the current pulses flowing through source wiring. Check the recommended value and type, effective capacitance under DC bias, and placement close to the IC and switching loop. An MLCC’s effective capacitance can be substantially below its printed nominal value under voltage bias. TI’s power-design guidance discusses input-capacitor placement and switching-related voltage drops.

Current limit or insufficient converter power

Many boost controllers limit peak switch or inductor current cycle by cycle. Once the threshold is reached, the controller cannot transfer enough energy per cycle to hold the output. A repeatable collapse current, an input-current plateau, pulsing, or recovery when the load is removed all point toward a limit, though a weak source can produce similar symptoms.

Peak switch current is not output current. Inductor ripple means peak current exceeds average current, and the input/inductor current is usually much greater than output current when stepping up voltage. Maximum output current depends on the operating voltage ratio, efficiency, current limit, ripple, duty-cycle limits, thermal conditions, and component selection. Follow the IC’s recommended output-current curves rather than inferring capability from a module label.

Inductor saturation or loss

When current approaches an inductor’s saturation region, its inductance falls; ripple and peak current can rise quickly. The result can be early current limiting, greater heating, and output droop. Compare the inductor’s saturation current with peak inductor current—not just average output current—and check RMS current, DCR, inductance under DC bias, tolerance, and temperature behavior. Saturation-current ratings use manufacturer-specific test methods, so they are not perfectly interchangeable.

A first-pass continuous-conduction estimate is ΔIL ≈ Vin × D/(L × fs), followed by IL,peak ≈ IL,avg + ΔIL/2. These estimates do not replace the controller’s design method: operating mode, current sensing, slope compensation, and minimum on/off times matter. The TI TPS61000-family datasheet cautions that inductor saturation current should exceed the converter’s current limit.

Diode, switch, trace, or connection losses

In an asynchronous boost converter, output current passes through the diode during energy transfer. Its approximate conduction loss is PD ≈ VF × ID; even a modest forward drop can create meaningful heat at high current. Check the diode’s reverse-voltage, average and peak-current, forward-voltage-at-operating-current, thermal, and reverse-recovery ratings. For synchronous designs, examine MOSFET resistance, gate drive, dead time, current sensing, and possible timing faults. Also inspect connector resistance, trace width and bottlenecks, vias, solder joints, and shared return paths.

Output capacitor and load transient

If the output dips briefly after a load step and then recovers, investigate effective output capacitance, ESR and ESL, load wiring, and control-loop response. The nominal value printed on a ceramic capacitor may not be its effective value at the output voltage. Check ripple-current and voltage ratings, recommended capacitance range, temperature, and placement near the switching path and load return.

Adding capacitance is not a universal fix: excessive or poorly damped capacitance can affect startup and stability. If the voltage remains low rather than recovering, investigate input power and current limiting before changing capacitors.

Feedback divider, compensation, or layout

For an adjustable regulator, a common feedback relationship is Vout = VFB × (1 + RTOP/RBOTTOM), but resistor orientation and exact equation depend on the IC. Verify resistor values and placement, soldering, feedback-pin voltage, and that the divider senses the intended output node. An external circuit pulling down the feedback node or a divider tied to a noisy point can make regulation incorrect.

If VOUT is low and VFB is also low, the converter may be unable to transfer enough energy, may be disabled, or may be in UVLO or thermal protection. If VFB is at the reference while the load-side voltage is low, investigate voltage loss between the sensed point and the load. Follow the controller’s compensation guidance rather than changing compensation components by trial and error.

Switching converters have high-di/dt loops around the input capacitor, inductor, switch, diode or synchronous MOSFET, output capacitor, and return. Keep these loops compact; keep feedback and compensation traces away from the switching node and high-current paths; and follow the manufacturer’s grounding and sense-routing recommendations. Thermal protection or a load that behaves unusually

If regulation is good at startup but degrades after seconds or minutes, check IC, inductor, diode or MOSFET, and capacitor temperatures, as well as battery voltage over time. Thermal protection can stop switching, reduce performance, or cause periodic restarts depending on the IC. Repeat tests after cooling and with the actual enclosure, airflow, ambient temperature, and duty cycle.

A constant-power load can draw more current as its voltage falls, producing a feedback effect: the lower voltage increases its demand, which can pull the converter down further. Test with a resistor first, then recreate the actual load behavior once the basic power path is understood.

When to redesign or replace the converter

Choose a higher-power converter, a different inductor or power stage, or a different topology when the required input current exceeds the source capability, the normal operating point reaches current or duty-cycle limits, or heat cannot be managed in the intended enclosure. A higher input voltage can reduce input current; a buck-boost or two-stage solution may be more practical for difficult voltage ratios. Confirm the replacement against the actual input range, output power, thermal conditions, and continuous-load requirement rather than its advertised peak rating.

For a custom design, compare the board with the IC maker’s recommended layout or evaluation module before changing the control loop. Manufacturer evaluation hardware can provide a known-good circuit and layout for the specific regulator. For waveform or transient investigation, an oscilloscope and suitable current probe can reveal VIN dips, burst operation, and current-limit behavior; an electronic load makes load sweeps repeatable.

Safety while troubleshooting

  • Boost outputs may be hazardous, and output capacitors can retain charge after power is removed. Discharge them through a suitable resistor and verify voltage before handling the circuit.
  • Check oscilloscope grounding before connecting a ground clip. On non-isolated equipment, a grounded scope clip can short a circuit node to earth.
  • Avoid short-circuit tests unless the converter, source, wiring, and test setup are specifically protected for them. Batteries can supply high fault current.
  • Inductors, diodes, switches, and IC packages can become hot. Use appropriate probes and avoid touching energized components.
