Make a DIY stencil for a one-off prototype with larger, forgiving pads if you already have suitable sheet material and cutting equipment. Buy a professionally cut stainless-steel stencil when fine-pitch parts, exposed thermal pads, repeat builds, or the time spent tuning a homemade stencil make consistent paste deposits more valuable than the savings. As a practical guide—not a hard cutoff—JLCPCB identifies about 0.5 mm pitch as the point where DIY stencils can become difficult.

Choose based on board geometry, build count, and your available tools

The decision is less about whether a homemade stencil can work and more about whether its variation is acceptable for this board. Compare the smallest features, paste-volume needs, number of prints, and the cost of setup or rework.

Factor DIY film stencil is more suitable when… Buy a laser-cut stencil when…
Component geometry Most parts have relatively large pads and forgiving spacing. The board has fine-pitch QFNs, QFPs, BGAs, or small passives that demand clean apertures and reliable paste release.
Thermal pads The board has no exposed thermal pad, or its paste pattern is straightforward. An exposed pad needs a deliberately segmented aperture pattern, such as a window-pane design.
Quantity You need one or a few prototype prints and can tolerate tuning. You expect repeat builds or need to print multiple boards consistently.
Equipment and time You already own a suitable cutter, can source film cheaply, and have time for test cuts. You lack appropriate equipment, or setup and tuning would take more time than ordering.
Cost of a bad print A failed print or some rework would be manageable. Bridges, opens, rework, or a failed assembly would cost more than the stencil order.

JLCPCB’s 2026 guide calls approximately 0.5 mm pitch a practical DIY boundary; it is a rule of thumb, not a universal technical threshold. Actual results depend on the cutter, material, aperture geometry, and process. See JLCPCB’s DIY stencil guide.

When a homemade stencil makes sense

  • You are assembling a one-off or small-run prototype with larger components and pads.
  • You already own a craft cutter, vinyl cutter, or suitable laser and can use low-cost sheet stock.
  • You can afford a few test cuts and adjustments before using the final stencil.
  • The board’s pad geometry is forgiving enough that small variations in aperture edges or paste release are unlikely to dominate the result.

JLCPCB lists craft-knife DIY as under $10 USD when the tools are already owned. That is its estimate, not a total-cost quote: it excludes labor and the cost of buying equipment. Its guide recommends testing the material and scale on scrap before cutting the final stencil.

When a professionally cut steel stencil is worth buying

  • Fine-pitch components make aperture quality and paste release critical.
  • An exposed thermal pad needs a carefully planned paste pattern.
  • You will assemble multiple boards now or repeat the build later.
  • A poor deposit could cause bridging, opens, costly rework, or a failed assembly.
  • You would need to buy specialized cutting equipment just to make this stencil.

JLCPCB notes that time spent tuning a difficult homemade stencil can outweigh the cost of a professional steel stencil. Eurocircuits says its stainless-steel stencils can print multiple boards without losing accuracy; that is the supplier’s statement, not an independent test. Its manufacturing information is at Eurocircuits’ stencil manufacturing guide.

Choose thickness and material for the pads

Stencil thickness affects paste volume: Eurocircuits states that thicker stencils deposit more paste. JLCPCB recommends choosing material thickness with the smallest pad in mind—thinner stock for small pads and thicker stock for larger pads that need more paste. Its DIY guide gives 0.10–0.15 mm (4–6 mil) as a general sheet-stock range, not a universal prescription.

Material Best fit Limits to consider
Kapton/polyimide DIY prototypes where a heat-resistant film is useful. JLCPCB estimates about 20–30 prints; handling and cleaning affect reuse. Unsuitable laser settings can char it.
Mylar/PET Low-cost prototype stock. JLCPCB estimates about 5–10 prints; handling and cleaning affect reuse. Unsuitable processing or solvent can melt, curl, or cloud it.
Blade-safe vinyl Quick one-off cuts with an appropriate blade cutter. Flexible stock can distort. Do not laser-cut PVC.
Vellum Inexpensive test cuts. Less durable; aperture edges lose definition sooner.
Stainless steel Fine features and repeat builds using a stencil supplier or appropriately configured cutting equipment. A typical hobby laser is not an appropriate metal-stencil cutter. A fibre laser can cut thin stainless only when properly configured.

The reuse counts above are JLCPCB’s indicative estimates, not guaranteed lifespans. Laser settings depend on the material, laser, wattage, focus, ventilation, and setup, so test cuts on scrap are important. Do not assume that a laser capable of cutting other sheet materials can cut stainless steel suitably.

Eurocircuits describes 70, 100, and 130 micron stencil thickness options on its eC-stencil service page. These are that supplier’s stated options, not a complete list of industry standards.

Prepare the right file if you order

  1. Export the solder-paste layer. Use the board’s paste layer, not copper or solder mask. JLCPCB identifies KiCad’s F.Paste and B.Paste layers and corresponding top- and bottom-paste layers in other common EDA tools.
  2. Check scale and registration. Inspect the export at 1:1 scale, and retain the board outline or registration marks if required by the supplier.
  3. Confirm the file format. Check which formats the supplier accepts before ordering, and ask it to review thickness or aperture changes for dense layouts or mixed-size components.
  4. Plan for both sides if needed. Double-sided assembly requires separate top- and bottom-side paste patterns. Confirm how the supplier handles both sides and whether the bottom-side paste volume needs adjustment.

Eurocircuits describes CAM preparation before cutting and offers custom or registration-compatible stainless-steel stencils in 100 or 130 micron stock on its service page. Verify current options and file requirements with the supplier.

Compare the full cost, not just the stencil price

There is no universally established break-even quantity or price. Compare the actual order cost and delivery time for your region with the value of tools you already own, setup and tuning time, material, failed prints, potential rework, and shipping. If the board will be repeated, include future builds in the decision rather than treating the first print as the whole job.

Supplier claims should remain supplier-specific. For example, Union Circuits lists ±0.005 mm cutting accuracy and a 24-hour prototype turnaround on its current service page; these are its stated specifications, not general guarantees for laser-cut stencils.
