Before a humanoid robot handles a tool or operates machinery, assess the complete task and work area, choose safeguards for the combined robot-and-machine system, and verify those safeguards in the installed setup. Check access, unexpected motion, tool and machine hazards, stop and restart behavior, operating modes, and procedures for maintenance and fault recovery. A humanoid shape—or onboard perception by itself—does not establish that a system is safe or certified.

What should you check before a humanoid robot uses a tool?

Start with a documented, task-specific risk assessment. The subject is not just the robot: it is the robot, its end effector, the tool, the machine, the workpiece, the work area, and everyone who could be exposed during operation or intervention. OSHA’s Technical Manual describes risk assessment in terms of identifying hazards and exposures, evaluating risk and likelihood, and selecting measures to avoid or reduce risk.

Define the intended task and its boundaries before selecting safeguards. Record what the robot will do, what it will handle, the materials and machine cycles involved, and the robot’s full reachable and swept area. Include routine operation as well as startup, teaching, setup, adjustment, troubleshooting, jam clearing, maintenance, and foreseeable faults or misuse. Map where operators, maintenance staff, contractors, and bystanders could be.

Which hazards belong in the assessment?

Use the task and actual installation to decide which hazards apply; the following are prompts, not a claim that every robot presents every hazard.

  • Motion and access: impact, crushing, pinching, falling or loss of balance, and entry into the robot’s working envelope. Consider machine motion that can begin independently of the robot.
  • Tool, workpiece, and process: sharp or hot tool surfaces, pinch points, unstable loads, and material that could be ejected or dropped.
  • Unexpected operation: unintended startup or restart, control errors, faults, unauthorized access, and interactions between the robot and machine controls.
  • Energy: electrical hazards and stored pneumatic or hydraulic energy, including energy that may remain after a stop command.
  • People and conditions: environmental conditions, human-machine interaction, and the different exposure created by programming, testing, setup, adjustment, recovery, or servicing.

OSHA’s robotics overview highlights that workers can be injured during non-routine work when they are temporarily inside a robot’s working envelope. Its older guidance also identifies human, control, unauthorized-access, mechanical, environmental, and power-source hazards as matters to consider.

How should safeguards be selected?

Select safeguards for the application as a whole, using the governing regulations and current standards applicable to the workplace. Depending on the assessment, options may include fixed or interlocked barriers, presence sensing, safe stopping, separation, speed or force limits, emergency stops, safety-related control functions, and procedures. These measures are not interchangeable: compare what hazard each addresses, who and which access routes it protects, how it behaves under foreseeable faults or loss of power, and what validation and maintenance it requires.

For example, OSHA’s historical robot-safety guidance describes an interlocked barrier gate that stops automatic operation of the robot and associated machinery when opened, with reactivation required from outside the barrier. That is an example, not a universal design prescription. A purchased switch or the robot’s ordinary motion controller does not, by itself, establish adequate protection. Do not treat onboard perception as a safety-rated protective device unless the documentation supports that use and the installed safety function has been assessed and validated.

What should be verified before enabling the task?

Check the real, installed configuration rather than relying only on component specifications or a paper design. Confirm the robot and machine work together safely in every assessed mode and condition.

  • Guards, interlocks, sensing devices, and stop functions operate as designed, including their interaction with associated machinery.
  • Opening an access point or triggering a protective function produces the intended safe response; restart cannot occur unexpectedly.
  • Teaching, setup, automatic operation, and other relevant modes behave as intended, with access and motion controlled for each.
  • The robot cannot reach people or hazardous machine zones beyond the conditions covered by the assessment.
  • Faults and foreseeable failures have been considered, and the response does not leave people exposed to hazardous motion or stored energy.

Document what was checked, the configuration and conditions covered, the results, and any corrective action. Manufacturer instructions, applicable standards, local requirements, and competent safety review should inform the acceptance criteria; this list is not a certification test.

How should setup, maintenance, and fault recovery be handled?

Plan non-routine work before deployment. Specify who may teach, program, adjust, troubleshoot, clear jams, recover from a fault or protective stop, and maintain the equipment. For each task, define the permitted mode and motion conditions, how access is controlled, and when energy must be isolated before servicing. Train operators and maintenance personnel, and establish inspection and periodic checks for safety-critical equipment and connections in line with the applicable requirements and manufacturer instructions. OSHA’s robotics materials identify non-routine work as an accident context and its historical guidance calls for periodic checks of safety-critical equipment and connections.

Which standards and regulations may apply?

Applicability depends on the robot’s intended use, the complete deployment, and the jurisdiction. The humanoid form factor alone does not determine whether an industrial-robot standard applies.

OSHA robotics resources OSHA states that there are currently no specific OSHA standards for the robotics industry. Its listed consensus standards are guidance, not OSHA regulations; other workplace requirements may still apply.

The ISO catalogue scopes do not resolve whether a particular humanoid product or deployment falls within a standard. That determination requires the manufacturer’s documentation, the intended use and workplace context, the governing jurisdiction, and a qualified standards review. Consult current requirements for the actual site rather than assuming that ISO 10218 applies to every humanoid or that any robot has been certified.
