Safely removing an industrial robot from a furnace or foundry starts with a site-specific risk assessment and hazardous-energy control plan—not a generic sequence for disconnecting, unbolting, or lifting a robot. The right method depends on the robot and cell as installed, its condition, the manufacturer’s instructions, the handling plan, and local safety requirements. Do not attempt removal from generic online steps.

Why there is no universal removal procedure

A robot cell is more than its articulated arm. The controller, end-effector, sensors, peripheral equipment, electrical and fluid connections, and interfaces with the foundry process can all affect the work. The configuration and condition of those systems determine what must be controlled and how the assembly can be handled. A method suitable for one cell may be unsafe for another.

The available guidance establishes safety principles, not a universal mechanical extraction sequence. It does not establish universal isolation points, rigging arrangements, lifting points, or instructions for cutting, unbolting, or dismantling a robot. Those decisions must come from the equipment-specific documentation and the site’s authorized planning process.

What must be planned before removal

Identify the equipment and the job

Record the exact robot and controller models, the installed tooling, connected equipment, cell layout, and the robot’s condition. Define whether the work is maintenance, relocation, or decommissioning, and whether the robot is intended to be moved intact or dismantled. Include the furnace and surrounding process equipment in the assessment rather than treating the manipulator as an isolated machine.

Assess the hazards for this task

OSHA’s Technical Manual on industrial robot systems describes hazards from robot motion and control systems, end-effectors, energy sources, and the environment. Apply a task-specific risk assessment to the actual work. In a foundry, that means considering heat and hot surfaces along with machine, process, and handling hazards. The assessment should determine what precautions and resources the job needs; a generic checklist cannot substitute for it.

Use the applicable manufacturer information

Consult the current instructions for the exact robot, controller, and associated equipment. OSHA’s robot-safety guidance says manufacturer recommendations should inform inspection and maintenance programs. For a complex or model-specific removal, involving a qualified manufacturer representative or robot-system integrator may be appropriate; that is a planning recommendation, not a substitute for the employer’s own safety controls.

Control hazardous energy before covered servicing

In the United States, OSHA’s 29 CFR 1910.147 applies to control of hazardous energy during covered servicing and maintenance in general industry. It requires an employer energy-control program that includes procedures, training, and periodic inspections. For covered work where unexpected energization, startup, or release of stored energy could injure someone, equipment must be isolated from its energy source and rendered inoperative.

The employer’s written, equipment-specific procedure should identify the energy-control scope and purpose, and set out the applicable steps for shutdown, isolation, blocking, securing, stored-energy control, and verification. Identify the sources present in the installed system; they can include electrical, hydraulic, and pneumatic energy, as well as stored energy in components such as springs, capacitors, and pressurized cylinders. Do not assume that switching off the robot has controlled every source that could affect the work.

Under the OSHA standard, if an energy-isolating device can be locked out, lockout is generally required unless the employer demonstrates that tagout provides full employee protection as specified by the standard. The site procedure and applicable rules determine the controls for the actual equipment. An emergency stop, stop command, or controller power switch is not a replacement for required hazardous-energy isolation. OSHA describes a robot incident in which a maintenance worker was struck after a fellow worker tripped a power switch; absent or improper lockout/tagout was identified as a possible cause.

Coordinate the people and the handling plan

Before work begins, the employer’s authorized workers need an agreed plan that covers the job scope, energy controls, hazards, and communication. If outside servicing personnel are involved, coordinate the host employer’s and contractor’s procedures; OSHA’s rule addresses that exchange. The handling plan must be specific to the installed assembly and its condition. The cited guidance does not establish one rigging arrangement or say that intact removal is always safer than dismantling.

In particular, treat dismantling as a safety decision rather than an automatic shortcut. ABB’s IRB 4600 Foundry Prime manual excerpt warns that the robot may collapse if motors are removed without proper support. That warning illustrates why a dismantling plan must account for structural stability; it is model-specific and does not provide a general extraction procedure.

If temporary energization is needed for testing or positioning

For covered servicing, OSHA describes a controlled sequence for temporarily removing lockout/tagout devices to test or position equipment:

  1. Clear tools and materials from the equipment or area.
  2. Remove employees from the area.
  3. Remove lockout/tagout devices as specified by the applicable procedure.
  4. Perform the necessary test or positioning.
  5. Deenergize the equipment and reapply the energy-control measures.

This is a limited testing or positioning sequence, not permission to perform removal work with uncontrolled energy. Follow the employer’s procedure and the standard’s requirements for the specific task.

Model-specific caution: ABB IRB 4600 Foundry Prime

ABB’s IRB 4600 Foundry Prime product manual includes sections on maintenance and repair safety, emergency release of robot axes, and decommissioning. A secondary-hosted excerpt from its scrapping section says decommissioning should be preceded by a risk assessment. It warns that batteries exposed to heat such as a blow torch may explode, gearbox oil or grease exposed to heat may catch fire, and the robot may collapse if motors are removed without proper support.

These are cautions for the identified model and scrapping context, not a complete in-place removal procedure or instructions for other robots. Confirm the applicable official manual and revision for the installed equipment before relying on model-specific details.

Regulatory and evidence boundaries

The OSHA requirements described here concern U.S. general industry and covered servicing and maintenance; applicability depends on the work and circumstances. Employers should check the current regulation and applicable local requirements. OSHA’s Technical Manual discusses ANSI/RIA R15.06-2012 and other standards, but OSHA cautions that standards are periodically revised. Those references provide context, not confirmation that a cited edition is the latest.

No removal-specific injury rate or count is established in the cited material. OSHA’s robot-safety manual contains qualitative incident examples, but they should not be presented as statistics about furnace or foundry robot removal.
