Assess the complete robot-and-furnace application, not just the robot arm. Document the tasks and operating states, identify how workers can encounter heat, hot loads, robot motion or ignition sources, then select and verify safeguards for production, faults, restart, setup and maintenance. There is no universal safe robot-to-furnace distance or temperature: the answer depends on the specific equipment, process, materials, layout and jurisdiction.

What should the assessment cover?

Start with a written description of the whole application: furnace and fuel system, robot, end-effector, payload, work envelope, cycle, surrounding equipment and the people who may be exposed. Include hot or molten loads, not just the robot’s normal movements. OSHA’s robot technical manual calls for a documented application risk assessment that identifies hazards, exposure, likelihood and risk-reduction measures, with affected workers involved. Assess the full lifecycle, including installation, commissioning, production, setup, fault recovery, cleaning and maintenance. Record normal and foreseeable abnormal conditions, such as furnace startup or shutdown, process-control failure, a dropped or spilled load, access during adjustment, and a stop followed by restart. Include operators, maintenance staff, contractors, visitors and emergency responders who might enter the relevant areas.

Where can people be exposed to heat or robot hazards?

Map the robot envelope and furnace hazard zone against actual routes, work positions and access points. Consider radiant heat, hot air, contact with hot surfaces, sparks, splashes or spills, moving equipment and unexpected restart. Check whether barriers or other safeguards remain effective during setup, recovery and maintenance, not only in automatic production.

A serious incident illustrates why load and restart scenarios matter. OSHA’s record of the 1996 Willard Foundry incident describes a visitor killed when a robotic hot-metal pourer restarted while the visitor was inside the machine envelope; its ladle contained molten aluminum. This is an incident example, not an estimate of how often such events occur.

How should worker heat exposure be measured?

Assess conditions where and when people actually work. OSHA advises considering temperature, humidity, air movement, radiant heat, clothing and workload. Conditions may differ by location, task or furnace operating state, so measurements and assessment should represent those differences.

OSHA’s Technical Manual, Section III, Chapter 4, states: “A WBGT meter is the most accurate tool for adjusting the temperature for heat stress factors including humidity, air movement (i.e., wind), radiant heat, and temperature.” A WBGT meter helps assess human heat exposure; it does not certify a robot’s thermal rating, component protection or fire resistance. If selecting a meter, verify that its operating limits suit the conditions where it will be used.

Could the process create a fire or explosion hazard?

Identify possible ignition sources and fuels together. Review combustible dust and deposits, flammable gases or liquids, furnace fuel trains, startup and shutdown states, hot work and sparks. Consider whether electrical, hydraulic or pneumatic equipment is suitable for its actual environment, and how a failure in robot or process controls could affect ignition or fuel release. Dust hazards need particular attention where materials or deposits can become combustible: OSHA’s combustible-dust program addresses deflagration, other fires and explosions at facilities handling combustible dust.

OSHA reported in 2007, citing a CSB combustible-dust hazard study, nearly 280 industrial dust fires and explosions in the United States over the preceding 25 years, resulting in 119 fatalities and more than 700 injuries. Those historical, industry-wide figures are context only; they are not furnace-robot incident rates or a probability estimate for an individual facility.

How should safeguards be chosen and checked?

Use safeguards that address the identified hazard and remain effective across operating states. OSHA describes combining controls and safeguarding, and identifies radiant-heat shields and hot-surface insulation as heat controls. Robot safeguarding should address access, unexpected motion and restart; furnace and process protections should be reviewed by competent personnel familiar with the application.

For each selected control, document the hazard it addresses, whether it removes or reduces exposure, compatibility with the process, its behavior during faults and restart, and any effect on maintenance access. Validate the control during normal operation and relevant fault, setup and maintenance states. Reassess if the process, layout, software, payload or equipment changes.

Which standards and rules apply?

OSHA’s robot guidance discusses ANSI/RIA R15.06 and ISO 10218 as consensus safety guidance; OSHA states that consensus standards are not themselves OSHA regulations. Confirm the legal requirements and adopted standard editions that apply in the facility’s jurisdiction.

ISO’s official page lists ISO 10218-1:2025, published in February 2025, for safety requirements of industrial robots as machines, and says system integration and robot application requirements are in ISO 10218-2:2025. Part 1 excludes some conditions, including handling loads whose nature can lead to dangerous situations, with molten metals given as an example. For a furnace-side molten-metal application, review the relevant integration standard, other applicable process standards and regulations; Part 1 alone does not resolve the application.
