A leaking screw in exposed-fastener corrugated metal roofing usually needs a properly matched replacement fastener and sealing washer—not just a bead of caulk. First confirm the leak is at the screw, check for damage to the panel or supporting material, and stay off the roof if access is unsafe.

Confirm the leak is at a roof screw

Water can travel along a panel or roof framing before it appears indoors, so the wet spot on a ceiling may not sit directly below the entry point. From a safe position, inspect the suspected screw and the nearby panel for a backed-out or loose fastener, a split or flattened washer, rust, a widened hole, or visible panel damage. If you can safely inspect the underside or attic, look for dampness or deterioration there as well.

Check for sagging, dips, or buckling around the suspected area. Failed screw seals can let water into concealed parts of a roof assembly; Mississippi State University Extension describes this deterioration pathway in Protecting Your Commercial Poultry Investment. A small interior drip does not establish that the damage is small.

Decide whether a screw replacement is enough

A localized repair may be appropriate when the panel and supporting material appear sound and the failed fastener can be replaced securely. A washer or sealant alone is unlikely to fix a fastener that cannot grip its substrate or a damaged panel.

  • Needs assessment: the screw spins without gripping, the hole is enlarged, the panel is cracked or heavily corroded, the supporting material is soft, or several fasteners are failing. Ask the panel manufacturer or a qualified metal-roofing contractor for a repair suited to the system.

The available guidance does not establish one universal repair detail for enlarged holes or deteriorated substrates. Do not assume that using a larger screw or adding sealant will restore a reliable attachment.

Replace a failed fastener carefully

  1. Make access the first decision. Do not walk on a wet, steep, fragile, or visibly damaged roof. If the roof or its supporting structure may be unsafe, arrange a professional inspection rather than attempting the repair yourself. The NRAES Pole and Post Buildings: Design and Construction Handbook notes hazards associated with roofing over spaced purlins; it is not a homeowner fall-protection procedure.
  2. Choose a compatible replacement. Use a metal-roofing screw with a bonded sealing washer selected for the existing panel, its finish, and the supporting substrate. Follow the roof-system manufacturer’s specifications for screw type, size, placement, and embedment. Use compatible materials: dissimilar metals in contact can corrode. The NRAES handbook provides guidance on metal-roof attachment and material compatibility.
  3. Install and seat the fastener without over-tightening. Follow the manufacturer’s installation directions and use controlled tightening. The washer should compress enough to seal without being crushed or damaging the washer, screw threads, or panel. A 2024 UC Davis Health metal-roof specification calls for controlled torque to compress the washer without causing that damage. It is a project specification, not a universal torque setting for every roof.
  4. Use sealant only when the roof system calls for it. Select a sealant or tape intended for metal roofing and compatible with the panel coating and adjacent materials. Follow the panel or building manufacturer’s and finish supplier’s recommendations for product and application. Do not treat sealant as a substitute for a screw that does not grip or a damaged panel.

Choose sealant and fasteners for the roof system

There is no universal screw size, washer diameter, torque value, sealant brand, or sealant chemistry for every corrugated metal roof. Check the product instructions for the panel and substrate rather than choosing by appearance alone.

What to check Why it matters
Fastener type, size, placement, and required embedment These depend on the panel and supporting substrate; use the roof-system manufacturer’s directions.
Washer type and diameter The sealing washer must suit the fastener and form a seal without being damaged during installation.
Fastener and panel material compatibility Dissimilar metals in contact can corrode.
Sealant or tape compatibility The product must be intended for metal-roof use and compatible with the panel finish and adjacent materials.

The Metal Construction Association’s Best Practices: Metal Building Sealant Types and Application Guidelines discusses tube and tape sealants for metal-building applications and says manufacturer and finish-supplier recommendations should take precedence. The guide does not make one sealant suitable for every roof.

Know when to call a roofer

Stop and seek a qualified metal-roofing contractor if access is uncertain, the roof appears structurally damaged, the screw cannot grip, the panel is cracked or extensively corroded, or multiple fasteners have failed. A contractor or the panel manufacturer can assess whether the fastener, panel, or underlying support needs repair. This guidance is for exposed-fastener corrugated metal roofing; standing-seam and concealed-fastener systems, corrugated plastic, and fiber-cement sheets require different instructions.
