Reports of melting and overheating involving Battle Born LiFePO4 batteries point to a serious concern at the terminal and bus-bar assembly, but they do not establish how often it happens or prove a defect across the product line. One official U.S. Consumer Product Safety Commission (CPSC) complaint names the Battle Born BB10012 100Ah 12V battery; separate published tests describe melting after repeated cycling. Battle Born disputes whether the test conditions represent normal, correctly installed use. If your battery or terminal is hot, softening, or visibly damaged, stop using it and have the system assessed before reconnecting it.
What happened in the reported melting cases?
Two Hackaday reports in 2026 described tests by Will Prowse in which Battle Born batteries developed erratic behavior, intermittent disconnections, and melting around the terminal bus-bar assembly. Separately, CPSC complaint records describe consumers reporting melting or heating. These are different kinds of evidence: the test reports describe observed behavior under specified test conditions, while CPSC entries record consumer allegations and incident details.
Reports of cycle testing
- January 16, 2026: Hackaday reported that Prowse cycle-tested a new Battle Born LFP battery by charging it at 49 A and discharging it at 99 A for 30 cycles. The battery was reported to have a 100 A continuous rating. The first two cycles showed full capacity; later readings became erratic, and the battery disconnected randomly. After it cooled, an 80 A discharge attempt melted the enclosure on the negative-terminal side. Hackaday attributed the failure sequence to the plastic spacer inside the terminal bus bar and reported heat damage extending through the battery.
- March 19, 2026: A second Hackaday report described a 75 Ah Battle Born battery cycled at 49 A, below its reported 100 A rating. After about 14 cycles, the battery’s BMS repeatedly disconnected while the bus-bar plastic spacer continued melting. The test article said the battery did not enter a safe mode during the observed failure.
These reports describe particular test articles and conditions; they do not by themselves establish how common the problem is in installed batteries.
What CPSC complaint records say
- A SaferProducts complaint identifies a Battle Born 100Ah 12V LiFePO4 Deep Cycle Battery, model BB10012, SKU BB10012, UPC 649275152726. The record says it was manufactured July 8, 2025, and purchased from Amazon. The consumer alleged that plastic at the main terminal and supply connection melted, creating a loose connection.
- A separate complaint describes three Battle Born 100Ah 12V batteries in an RV system. The report says one went into meltdown and the other two began heating. The incident date was October 8, 2025; no injury was reported.
- Another complaint says a 12-volt Battle Born lithium RV battery started melting while charging on March 19, 2026. No injury was reported.
CPSC complaint entries document reports made by consumers. They are not, on their own, CPSC findings about cause, proof of a representative failure rate, or confirmation of a recall.

What part appears to be involved—and what is not established?
The common feature in the test reports and the BB10012 complaint is heat or melting at a terminal connection area. Hackaday’s January report specifically identified a plastic spacer in the terminal bus bar as part of the failure sequence. A hot or loose connection can be hazardous, but the available accounts do not establish that every melted terminal has the same cause, or that all Battle Born batteries share the same failure mode.
The evidence also does not settle whether the observed melting is an unintended defect or the operation—or failure—of a safety component. The independent test articles and Battle Born give different accounts of how to interpret the test conditions and the terminal design. No source cited here establishes a verified recall or a definitive finding of a systemic defect.

What does Battle Born say about the safety design?
Battle Born says some models in its 50Ah–100Ah range include a passive thermal interrupt in the positive terminal. The company describes it as a last-resort backstop: if sustained heat activates it, the battery stops working. Its technical note calls the terminal a passive, irreversible shutdown mechanism intended to interrupt current before a thermal event reaches the cells.
Battle Born says its safety design also includes LiFePO4 chemistry, cylindrical cells, a battery-management system (BMS), and a flame-retardant enclosure. In its technical note, the company reports approximately 700 activations since early 2022, says it knows of no fire or cell-damage case attributed to the design, and says the terminal passed UL 2054 short-circuit testing. Those are manufacturer statements; they are not an independent estimate of field failure rates.

The company disputes that some videos demonstrate normal operation of a sealed battery within specifications. Its safety page says some videos removed the enclosure, charged at roughly twice the published maximum current, or manually remade connections. Those conditions, Battle Born says, do not represent a sealed, correctly installed battery operating within specifications. This does not erase the separate consumer complaints or resolve what caused each reported incident.

Visible melting, a loose terminal, repeated unexplained BMS disconnections, or abnormal heat warrants stopping use until the battery and installation have been assessed. Do not try to fix a melted connection by tightening it, remaking it, or continuing to charge or discharge the battery.

- If there is smoke, fire, or rapidly increasing heat, move people away and contact emergency services. Do not approach or handle a battery that appears to be in an active thermal event.
- If there is no active emergency, stop charging and discharging. Avoid touching the terminal or disconnecting cables while they are hot, damaged, or visibly melted.
- Have the battery and system checked by Battle Born support or a qualified RV or electrical technician before returning the system to service. The battery, cabling, connections, protection equipment, charger settings, and installation all need consideration; a damaged terminal alone cannot establish the cause.
- Keep a record of the incident: note the model and serial information, purchase and manufacture details if available, what the system was doing, any charger or inverter settings, and when heat or disconnections began. Photograph damage only if it is safe to do so. Ask the seller or manufacturer how to handle a potentially damaged battery and do not ship it without their instructions.
Should you replace a Battle Born RV battery?
A complaint record or online test report is not enough to conclude that every battery needs replacement. For a battery that has shown heat, melting, a loose terminal, or repeated unexpected disconnects, do not put it back into service until the manufacturer or a qualified technician has assessed it. For an apparently unaffected battery, check its exact model and installation against the current manufacturer documentation, and contact Battle Born if you have concerns about its history or condition.
If you do replace a battery, compare the actual terminal and bus-bar construction, protection behavior under sustained faults or overcurrent, independent certification and the conditions covered by testing, warranty and support response, and fit with your RV’s charging system and electrical requirements. A battery’s capacity or nominal current rating alone cannot answer whether it is suitable for a particular installation.
