Prevent asphalt plant production problems by treating the plant as a connected process: monitor aggregate moisture and dryer performance, keep burner and exhaust operation in balance, control baghouse fines return, and use quality-control results to trace mix changes to their source. A change in one stage can affect throughput or the uniformity of the mix delivered to the job.

Start with the process, not a single machine

“Uniform and continuous operations are critical to the production of quality asphalt mix,” states the 2025 Asphalt Paving Handbook. That principle matters when troubleshooting: a quality or production symptom may originate upstream of the point where it becomes visible.

Use the observed symptom to choose where to investigate, then follow material and operating data through the relevant stages. The table is a starting map, not a substitute for plant-specific procedures or equipment-maker instructions.

How do moisture and drying affect plant throughput?

Check aggregate moisture as stockpile conditions change

Aggregate moisture is a production variable, not a fixed assumption. When incoming aggregate is wetter than the conditions used to rate the dryer, the plant may need to reduce feed so the material can be dried and heated adequately. The handbook explains that aggregate drying and heating limit the overall production rate: mix cannot be produced faster than the aggregate can be prepared.

The 2025 handbook gives 5 percent aggregate moisture as a typical basis for a dryer rating. That is a rating reference, not a universal stockpile target or a guarantee of capacity at every plant. Actual dryer capacity also depends on factors such as slope, flighting, target temperature, aggregate type, atmospheric conditions and elevation.

Use moisture results in operating calculations

The handbook recommends determining aggregate moisture at least twice a day, with more frequent checks when conditions change, such as after rain. Apply plant-specific sampling procedures and update moisture assumptions when stockpile conditions shift. Moisture information supports burner settings, dry-weight calculations and, in drum-mix plants, binder-supply calculations.

How should burner and exhaust problems be prevented?

Keep burner air and drum draft in balance

FHWA training material describes a mismatch between draft-air and burner-blower velocities as a possible cause of back pressure in the drum and puff-back at the burner end. In the mechanism described, draft is insufficient to accommodate burner-blower pressure. The material identifies reducing draft resistance or blower pressure as possible corrective directions, not a universal adjustment recipe. Use the equipment maker’s procedures and qualified maintenance practices for the specific burner and exhaust arrangement. See the FHWA inspectors’ training manual.

Watch for baghouse moisture and rising pressure drop

The FAA’s Hot Mix Asphalt Paving Handbook explains that exhaust below the dew point can cause moisture and fines to condense on bag surfaces. The resulting coating can be difficult to remove during cleaning. A rising pressure drop can reduce baghouse efficiency and restrict exhaust flow; severe restriction can also affect burner operation.

The FAA handbook describes preheating the baghouse by running the burner on low fire without aggregate before production. Confirm that sequence and applicable temperature limits with the baghouse manufacturer and the plant’s current permit before using it. Monitor pressure-drop trends and investigate changes rather than treating a single reading as a universal threshold.

How can fines return and segregation affect mix consistency?

Make baghouse-fines return steady

Collected dust that is returned to the mix can affect gradation. The FAA handbook says returned fines should be introduced continuously and uniformly; the 2025 Asphalt Paving Handbook warns that nonuniform fines return can contribute to erratic volumetric test results. Make fines handling part of the mix-uniformity investigation when test results drift.

Trace segregation across the full material path

Do not assume segregation begins at the plant. Examine the observed pattern through aggregate stockpiles and feed, plant handling and storage, truck loading and hauling, and placement. NAPA describes its Segregation: Causes & Cures for HMA publication as a diagnostic aid spanning mix design, manufacturing and paving. The TRID record for the NAPA report also describes causes and solutions involving plant, paver and trucking operations.

How should quality control catch and resolve production drift?

Use a repeatable loop: sample and test, compare results with the applicable job mix formula and specifications, inspect process data from relevant stages, correct the likely cause, then document the observation and response. A test result identifies a change; process records help locate where it began.

NAPA’s Quality Control for Hot Mix Asphalt Operations resource covers QC organization, facility operations, sampling and evaluation, personnel, and laboratory requirements. Its Field Management of Hot Mix Asphalt resource identifies aggregate, binder, production process, storage and hauling as factors that can affect volumetric properties and differences between laboratory and plant production.

  • Keep moisture measurements, feed and operating observations, and QC results together so a trend can be related to a process change.
  • When a result changes, check the relevant material path rather than changing several unrelated settings at once.
  • Record the suspected cause, the adjustment or maintenance action, and the follow-up result so recurring problems can be distinguished from one-time variation.

Which maintenance and compliance checks apply?

Inspection, calibration, burner tuning, baghouse maintenance and recordkeeping requirements depend on the plant’s location, equipment and applicable permit. Minnesota Pollution Control Agency guidance lists activities for applicable Minnesota air-permit settings; it is not a universal schedule. Check the current permit and regulator requirements for the facility’s jurisdiction. The agency’s hot mix asphalt plant air-requirements guidance is specific to Minnesota.
