A physical prototype can reveal how a product feels and behaves when someone touches, holds, presses, turns, or fits it—evidence a screen image alone cannot provide. That matters when the open question concerns material, scale, comfort, or hands-on interaction. Digital mockups are often better for fast visual iteration and version control; the useful choice is the one that exposes the uncertainty you need to resolve.
A model only tells you about the properties it actually represents. A clay or foam shape can help assess form and handling, but it cannot establish the finished product’s material feel, strength, or manufacturing behavior unless those properties are represented and tested.
What physical prototyping reveals that a screen image cannot
Touch and material cues
A rendering can show apparent color, texture, or gloss, but a viewer cannot use it to test whether a surface feels slippery, warm, compliant, or comfortable. A physical sample makes those cues available through direct contact. For conclusions about a particular material or finish, the prototype needs to use that material or a close substitute; a rough stand-in supports only limited judgments.
Scale, fit, and handling
Holding, pressing, turning, or placing an object in its intended setting can expose awkward proportions, poor fit, or interaction problems that are easy to overlook on screen. These observations are specific to the object, task, and setting being tested. Record the prototype’s dimensions and materials so feedback can be interpreted in context.

Unexpected design issues
Building can surface problems that were not apparent during planning. In a qualitative study of 16 novice engineering designers, one participant described this effect: “once you actually build something physical, you see all these things you never thought of before in the planning stage.” Participant 13 cited poor fit and opportunities to improve the design. This is an individual comment from a small study, not a population-wide estimate. Read the study.
What digital mockups and VR are better suited to
Digital representations make it practical to iterate on visual alternatives, keep versions organized, and consider use contexts without constructing every environment. Simulations can also test some functional behaviors or scenarios, provided the model represents what matters to the test.

Digital does not automatically mean less useful for user evaluation. A 2026 study of early-stage, visually oriented office-product concepts reported comparable subjective user-experience evaluations for VR shown in the intended context and physical mockups shown in an appropriate environment. VR received higher perceived environmental-fidelity ratings than physical prototypes presented in a mismatched environment. The authors cautioned that their findings concerned small, visually oriented devices, limited interaction to visual perception, and drew mainly on student and graduate participants; they advised caution for evaluation involving tangible manipulation, ergonomics, materials, or haptics. How to choose a prototype for the question
Prototype fidelity is not one all-purpose score. Consider physical fidelity (shape, scale, material, and touch), functional fidelity (interaction and system response), and contextual fidelity (whether the test resembles real use). A model can be strong on one dimension and weak on another.

Where haptic simulation helps—and where it falls short
Haptic systems can reproduce selected cues, but results depend on the hardware and the cues being rendered. A 2021 virtual-button study found that an initial attempt to reproduce recorded vibrations from wood, plastic, and metal performed poorly because of hardware limitations. A redesigned implementation, optimized for the device and incorporating compliance and button-release cues, received better quality ratings and enabled participants to discriminate between cues. That supports using carefully designed haptic feedback for particular interactions, not treating it as unrestricted exploration of physical materials. Read the study.
An earlier study of commercial haptic feedback modelling in industrial design concluded that limitations restricted its contribution to design practice at that time. Its authors described a risk of losing the designer’s tactile engagement with physical materials such as foam or clay. That 2005 assessment applies to the systems and practice studied, not every current haptic technology. Read the study. A separate 2005 single-case comparison of haptic and rapid-prototyping work with hand-shaped Styrofoam reported that the haptic workflow supported feel-guided shaping of prototype components, while also identifying shortcomings relative to workshop activity. A practical sequence for testing a product idea
- Name the uncertainty. For visual form, begin digitally. For touch, fit, or handling, plan a physical sample. For operation, make a functional prototype; for use conditions, test in a representative context.
- Choose materials to match the question. Label the prototype as the intended material, a close substitute, or a rough stand-in. Do not draw final-material conclusions from a proxy that does not reproduce the relevant feel or performance.
- Test at useful scale and in context. Let users hold or place the model where it will be used when size, reach, or fit matters. Keep task and setting consistent if comparing prototype types.
- Record what participants actually experienced. Separate what they saw from what they touched or manipulated, and note the model’s size and materials.
- Escalate fidelity only where it resolves a real question. Digital exploration can narrow the options first; fabricate the physical models needed for tactile, embodied, or integration questions. For strength, heat, wear, or manufacturing, use an appropriate specimen and test method rather than an appearance model.
What the evidence does—and does not—show
The available studies address specific tools, tasks, and participants: a small qualitative study of novice designers, individual design case studies, a virtual-button experiment, and a 2026 VR evaluation of visually oriented office-product concepts. They do not establish a universal percentage by which physical prototypes reveal more than digital mockups. The sound conclusion is narrower: choose physical evidence when the question depends on bodily contact or material properties, and use digital or simulated representations when they adequately expose the visual, functional, or contextual uncertainty at hand.
