AIoT pipelines close the factory data gap by connecting machines to software in a way that preserves both the signals and their meaning. They collect data from equipment and PLCs, process time-sensitive workloads near the machines, and send selected or full data streams to cloud systems for storage and analysis. The right design depends on the plant’s protocols, sampling rates, network, retention needs, and safety boundaries.

What is the factory data gap?

Machines generate operational data in formats and at rates shaped by the equipment and the plant. Analytics and AI systems, by contrast, need streams that are dependable, accessible, and understandable: a vibration value needs a known unit and asset context, for example, not just a tag name.

The gap is therefore more than a matter of moving bytes. It is an integration and context problem: connecting equipment, making signals consistent enough to use, and delivering them to the right processing stage without losing the timing or detail the use case requires. Protocol compatibility helps, but it does not by itself make tag names, units, or meanings consistent across machines or sites.

How do you handle high-frequency factory data?

Follow the data from its source toward its destination. A representative pipeline has five stages, although actual deployments may combine or omit components:

  1. Equipment and control systems: Sensors, machines, PLCs, and existing operational-technology (OT) systems produce the signals. Sampling frequency and available context depend on the equipment and application.
  2. Connectivity and data modeling: An industrial connector or gateway reads machine data through a supported interface or translates an older protocol. OPC UA can provide not only communication but also information structure and semantics. Its overview describes multiple transports and encodings, including OPC UA TCP, HTTPS, WebSockets, XML/text, UA Binary, and JSON. The OPC Foundation says, “OPC UA is designed to provide robustness of published data.” OPC UA overview.
  3. Edge processing: Computing near the equipment can normalize data, filter or aggregate it, run local rules, and execute inference where a quick response or high data volume makes sending everything to the cloud impractical.
  4. Transport and ingestion: A broker or data-flow service carries messages from the edge toward cloud ingestion. OPC UA PubSub can work with transports such as MQTT or AMQP for cloud integration; the choice depends on the communication pattern and receiving systems.
  5. Cloud analytics and storage: Stream-processing services and time-series or event stores can support dashboards, broader analysis, and model training. Keep this stage distinct from time-critical control unless the plant’s safety and control design explicitly allows it.

This is an architectural pattern, not a required product stack. OPC Foundation’s Cloud Initiative focuses on standardized data collection, harmonization, and sharing using OPC UA models and interfaces; it says the initiative does not change OT systems and established architectures themselves. Where should processing happen: plant, edge, or cloud?

Processing location is a trade-off among response time, network dependence, data volume, and operational responsibility. A pipeline can use more than one location—for example, local inference for immediate decisions and cloud analytics for longer-term trends.

At the machine or plant edge A workload needs low latency, must continue to operate without a dependable cloud connection, or produces too much high-frequency data to send unfiltered. Local compute, software, and operational safeguards must be managed at the plant. Decide what is retained locally and what leaves the site.
On-premises central services Several local assets need a shared processing or aggregation point within the site. Centralizing can simplify shared services, but does not remove the need to handle local connectivity, capacity, and recovery.
Cloud Use cases benefit from centralized storage, cross-site analysis, dashboards, or model training. Cloud processing depends on the path from the plant and should not be assumed to meet a machine’s response-time or safety needs.

For high-volume, high-frequency, low-latency work such as inline quality inspection or critical vibration monitoring, AWS describes processing and inference at an edge gateway so local action can follow an anomaly quickly. AWS Industrial IoT Architecture Patterns.

How should a pipeline preserve meaning while reducing data?

Reduction can lower bandwidth and storage needs, but discarded detail cannot be recovered from a summary. First identify which decisions require raw samples, which can use events or aggregates, and which can use derived features. Then define the policy per use case rather than applying a universal sampling or compression rule.

  • Normalize context: Define what each tag represents, its unit, its asset, and any relevant operating context. An OPC UA information model can carry structure and semantics, but the plant still needs consistent modeling and naming practices.
  • Choose reporting behavior: A system might send every sample, only changed values, threshold-crossing events, periodic aggregates, or computed features. Each choice affects fidelity, network traffic, storage, replay, and potential training data.
  • Retain what downstream work needs: Keep sufficient raw or detailed data where audit, troubleshooting, replay, or model development depends on it. Route summaries or selected signals to destinations that do not need every sample.
  • Test with actual payloads: Throughput depends on update frequency, payload size and encoding, how often values change, burst behavior, concurrent sources, and the full ingestion path—not only the number of tags.

OPC UA PubSub use cases include fixed-window communication and cloud analytics. Its standard discusses UDP for frequent small transmissions and MQTT 5.0 or AMQP 1.0 with JSON for cloud integration with stream and batch analytics. Those are design options, not a guarantee that any one transport fits every plant.

How do you get factory data from the edge to the cloud?

One common pattern is to use an industrial connector to read OPC UA data, publish it through an edge MQTT broker, and forward it through cloud ingestion to analytics and storage. MQTT provides a way to connect distributed components, while the surrounding data-flow configuration determines which messages go where.

Microsoft’s OPC UA reference solution illustrates this pattern: production-line stations publish OPC UA telemetry; an Azure IoT Operations OPC UA connector bridges it to the edge MQTT broker and data flows; telemetry reaches Event Hubs; and analytics can use Azure Data Explorer, Databricks, or Fabric. This is a reference design, not a universal stack, and Microsoft calls for a production security review. Microsoft OPC UA reference solution.

Before choosing a cloud destination, decide whether the pipeline is serving event processing, time-series queries, dashboards, model training, or several of these. The destination should match the query and retention requirements, and data should be routed accordingly rather than treating every consumer as if it needs the same stream.

How much data can an industrial IoT pipeline handle?

Published throughput figures are examples tied to specific configurations and workloads, not general service limits or guarantees. Microsoft Learn labels the following Azure IoT Operations figures as examples based on configurations and data volumes used for validation; both report under 10 seconds end-to-end latency under ideal network conditions. Example configuration Workload described by Microsoft Reported results
Single node 6,250 tags, each updating twice per second, averaging 20 bytes; assets are aggregated by one OPC UA server. The connector sends 125 messages per second to the MQTT broker, and a data-flow pipeline pushes 6,250 tags to Event Hubs. Microsoft reports 6–8 GB RAM consumed by Azure IoT Operations and dependencies, 2,400–2,600 millicores average, and 100% of data pushed to Event Hubs. Latency was under 10 seconds under ideal network conditions.
Multi-node Five OPC UA servers aggregate 85 assets with 1,000 tags each; each tag updates once per second, averages 8 bytes, and about half the values change each cycle. A separate MQTT input has two clients each publishing 10,000 values per second; about one-third change each cycle, with JSON items of approximately 180 bytes. Microsoft reports 25–30 GB RAM, 2,500–3,000 millicores average, and 100% of data pushed to Event Hubs. Latency was under 10 seconds under ideal network conditions.

The multi-node example’s workload description includes 85,000 tags and a separate MQTT input of 20,000 published values per second; Microsoft characterizes its overall example as 45,000 data-point updates per second. Keep those workload details together when comparing it with another design: the tag updates and MQTT messages have different rates, payloads, and change rates. Microsoft also provides hardware examples and platform caveats on its page. Because product support changes, confirm current supported environments before deployment; the page, last updated June 22, 2026, described production support at that time as limited to K3s on Ubuntu 24.04 and vSphere Kubernetes Service.

For capacity planning, reproduce a representative workload and measure the entire path. Include realistic tag counts, payload sizes, change rates, concurrent clients, network conditions, and the chosen ingestion destination. The cited examples do not establish a cross-vendor benchmark or a universal capacity figure.

What can go wrong when the plant connection or network fails?

A robust protocol or successful demo does not establish how a complete deployment buffers data, handles message loss, replays after an outage, or recovers when a broker or cloud connection returns. Verify those behaviors separately for the connector, broker, data flow, and downstream destination. Define how long each stage can operate without its dependency and what the recovery process does with delayed or duplicate data.

  • Test interrupted connectivity at the durations the plant needs to tolerate.
  • Check whether buffered data is retained, in what order it is replayed, and whether gaps or duplicates can be detected.
  • Confirm what happens when local storage fills or an ingestion destination becomes unavailable.
  • Monitor data freshness and flow health so a quiet or disconnected stream is not mistaken for a healthy, unchanged process.

How should security and safety boundaries be designed?

Separate trust boundaries between physical OT, edge services, cloud services, external consumers, and deployment systems. Microsoft’s reference solution describes TLS for Event Hubs transport, MQTT TLS and authorization, certificate trust for OPC UA, and managed identities for selected service calls. It also warns that its reference defaults prioritize ease of deployment and require hardening; public endpoints, shared credentials, self-signed certificates, and a single-host design are production concerns.   • Use identity and authorization so components and users receive only the access they need.
  • Protect communications with appropriate encryption and manage certificate trust deliberately.
  • Segment OT, edge, cloud, and consumer access rather than assuming connectivity implies trust.
  • Review buffering, recovery, availability, and local safeguards against the plant’s operational requirements.

Cloud visibility should not be confused with authority to control machinery. Microsoft describes cloud-to-edge pressure-relief commands as high impact and says such commands are done on premises in real deployments: “Never actuate safety-critical equipment directly from the cloud. Require local interlocks, authorization, and command signing.” Local interlocks and authorization must remain part of the control design.

How to choose an architecture for a plant

Start with the operational requirement, then test the entire data path against it. A useful design review asks:

  • What is the response requirement? Identify workloads that need local inference or action and separate them from analysis that can tolerate cloud latency.
  • What must be preserved? Specify sampling, event, aggregate, or feature requirements, plus retention, replay, and audit needs.
  • Can consumers interpret the data? Review asset models, tag names, units, and context across vendors and sites, not just protocol support.
  • What workload should the system sustain? State updates per second, payload sizes, change rates, bursts, and concurrency, then validate under realistic network conditions.
  • How does it recover? Define acceptable outages and verify buffering, replay, loss handling, and destination recovery for the actual components.
  • Where are the trust and safety boundaries? Review identity, certificates, encryption, segmentation, authorization, and local interlocks before enabling any command path.
