Several sensor approaches can detect signs of lithium-ion battery failure before flames appear, but none is established here as a standard, proven system across production electric vehicles. Tests have detected different precursors—including changes in electrical impedance, escaping electrolyte vapor, hydrogen, ionization and a battery safety valve’s sound. An early warning may give a system time to intervene; it does not guarantee that thermal runaway or a fire can be stopped.

What happens before an EV battery fire?

Thermal runaway is a self-accelerating failure in a lithium-ion cell: heat and chemical reactions build on one another until the cell may vent gas, rupture or catch fire. Depending on how failure begins, signs may appear before visible flames. They can include changes in electrical behavior, gases or vapor escaping from the cell, ions in emitted gases, or the sound of a safety valve releasing pressure.

These are different signals, not interchangeable measures of one universal countdown. A sensor can detect a precursor without knowing that every detected event will become a fire, and the time available to respond can depend on the failure mode and test conditions.

How do the early-warning approaches compare?

In the company-described demonstration, a 2C overcharge triggered an alarm; charging was shut off and the cell cooled without progressing to thermal runaway. A controlled pouch-cell demonstration of detection followed by intervention, not evidence of a production-vehicle system or a general ability to prevent fires.
Ionization sensing Ions and free electrons in gases emitted by heated pouch cells, tested in sealed and vented configurations. A 2024 SAE International paper reported detection often before or during pouch rupture, comparing the signal with thermocouple and voltage measurements. An experimental investigation; vehicle integration is not established.
Acoustic detection with AI The click-hiss of a lithium-ion cell’s safety valve releasing gas; NIST researchers trained an algorithm using recordings of battery failures. In NIST’s reported test, the algorithm detected the sound 94% of the time. Researchers observed about two minutes between safety-valve breakage and catastrophic failure. An early result from recorded failures and augmented audio samples; NIST said the timing needs verification across more batteries.

The NHTSA/Sandia results make the central comparison clear: the leading method changed with the test. The final report record for Early Detection of Thermal Runaway with Advanced Diagnostics, DOT HS 813 671, is dated 2026. Its findings do not support treating one sensor type as best for every battery failure.

What did the acoustic test show?

In its November 2024 report, updated February 2025, the National Institute of Standards and Technology (NIST) described a collaboration with Xi’an University of Science and Technology. The researchers recorded 38 exploding batteries and altered the speed and pitch of the recordings to create more than 1,000 training audio samples. With a microphone mounted on a camera, the algorithm identified the sound of an overheating battery 94% of the time in the reported test.

NIST reported that the safety valve broke about two minutes before catastrophic failure in those tests. That is an observed interval, not a guaranteed warning window: NIST said it needed verification through more experiments across a wider range of batteries. The report proposed a fire-alarm installation in places such as EV parking garages as a possible future application, not as a system already deployed there or in vehicles.

Can a battery sensor prevent thermal runaway?

A sensor can make intervention possible only if the signal is detected in time and a suitable response follows. Honeywell’s January 2025 account of its Battery Electrolyte Sensor describes one such sequence: during a pouch-cell overcharge demonstration at 2C, the sensor detected electrolyte vapor, the charging process was shut off, and the cell cooled without reaching thermal runaway. That demonstrates what happened in that test. It does not establish that every failure can be stopped, or that the same outcome would occur in a vehicle pack.

Detection, warning, intervention and prevention are separate steps. A precursor signal is not itself proof that a fire is imminent; an alarm does not automatically stop a battery reaction; and a successful intervention in one controlled test does not establish reliable prevention under all real-world conditions.

Are these sensors already proven in production EVs?

The studies and demonstrations described here are research or controlled testing. They do not establish that any of these approaches is a standard feature across production electric vehicles, nor do they provide a shared field benchmark for performance in moving, noisy vehicles. In particular, a 94% detection result in NIST’s acoustic test is not a field false-alarm rate, and the described acoustic system remains a possible future alarm application.

The exact sensor implied by the broad headline cannot be identified from these findings as one specific invention, company or vehicle program. The evidence instead covers several distinct ways to detect early signs of battery failure.

Why does early warning matter?

NIST Technical Note 2365, published March 10, 2026, estimated 5,718 electric-vehicle and plug-in-hybrid fires since 2011, with a 95% confidence interval of 2,866 to 10,846. This is a cumulative estimate, not an annual count or an individual vehicle’s risk. NIST cautioned that fire data are fragmented and that identifying battery fires in existing datasets is difficult, so incident reporting substantially underestimates them.
