To make a Star Trek Bluetooth communicator, build a communicator-shaped shell around Bluetooth headset electronics that support phone calls, including both a speaker and a working microphone. The result is a handset paired to a nearby mobile phone—not a walkie-talkie or a long-range radio. Decide whether you want a display prop, a music player, or a call-capable handset before buying parts, because each goal requires a different set of electronics.

Choose the kind of communicator you want to build

Three projects can look similar from the outside but work very differently:

Build goal What it does Electronics approach
Display prop Looks like a communicator but does not transmit or play audio. No communications electronics required.
Bluetooth handset Plays phone audio or handles calls through a nearby paired phone. Use Bluetooth headset electronics. For calls, the system must support hands-free calling and provide a microphone path.
Cellular communicator Places calls through its own cellular hardware and SIM. Use a cellular module and SIM; this is a different design from a Bluetooth handset.

Do not confuse Bluetooth with a walkie-talkie. The Wand Company describes its finished TOS replica as pairing with a Bluetooth-enabled phone or music player, not as an independent radio. Its FAQ gives an approximate range of five metres for that product; that is a product-specific figure, not a universal range for DIY builds. The Wand Company’s communicator FAQ

Choose a shell before laying out the electronics

Convert a toy communicator

A toy shell can preserve the familiar shape and details, but its original interior may not have room for a battery, circuit board, speaker, microphone, controls, and charging access. Open it carefully and measure the usable space before selecting electronics. Check whether the shell can be opened again for repairs rather than permanently sealing it after assembly.

Use a printed enclosure

Adafruit’s 3D Printed Star Trek Communicator guide documents a 12-part printed enclosure and a working cellular project. Its shell construction, mounting, cable-management, and assembly ideas can inform a Bluetooth build, but its electronics are based on a FONA Feather and SIM—not a Bluetooth headset circuit. Adapt the enclosure plan to the dimensions and access needs of the Bluetooth parts you actually choose.

Design a shell from scratch

A custom enclosure gives you control over component placement, but account for the speaker and microphone openings, board mounting, battery, switches, charging port, wire paths, hinge, and repair access in the design. A shell that looks right but blocks the microphone, traps the battery, or pinches hinge wires will not work well as a handset.

Select Bluetooth electronics that can handle calls

For a call-capable build, start with a Bluetooth headset or module that supports hands-free phone calls. A music-only Bluetooth receiver may play audio but is not enough to establish a working call microphone path. Before committing to the enclosure, verify the chosen board’s dimensions, pinout, charging requirements, microphone interface, speaker output, and control connections.

  • Bluetooth board or headset: Confirm support for hands-free calling, not just music playback.
  • Microphone: Confirm that the selected electronics accept the microphone type and connection you plan to install.
  • Speaker: Match the speaker to the board’s output and available enclosure space. A small speaker may not be loud enough in a noisy room.
  • Power: Use a rechargeable battery and charging arrangement compatible with the selected electronics. Do not assume a battery or charging circuit from another project is interchangeable.
  • Controls: Decide how you will answer, end, or otherwise control calls, and check that the button arrangement works with the Bluetooth hardware.

Two useful conversion references illustrate the approach without providing a universal wiring recipe. Hackaday’s Starfleet Communicator Badge project adapts Bluetooth headset electronics to a printed communicator shell and documents fitting and wiring. A separate conversion by Diana Eng and David Clausen describes adding an LM4890 audio power amplifier to a TOS toy conversion to increase speaker volume. Treat these as project precedents: verify the output type, microphone connections, speaker requirements, battery chemistry, and charging design for your own components before wiring them.

Plan the layout, openings, and moving hinge

Mock up the placement of every component before cutting or printing the final shell. The parts compete for limited interior volume, and their positions affect usability as much as appearance.

  • Place the speaker where its sound can escape through the enclosure.
  • Put the microphone near an opening that is not covered by a hand during normal use.
  • Reserve space for the battery, Bluetooth board, controls, and charging access.
  • Route wires away from screws, sharp edges, and moving parts.
  • Provide access to connections so a loose wire or failed component can be repaired.
  • At a hinged grille or antenna, leave enough flexible wire and strain relief to reduce repeated bending at solder joints.

A printed cellular project’s dimensions, battery capacity, or runtime should not be treated as specifications for a Bluetooth build. For example, Adafruit lists a 2500 mAh battery for its cellular project and says it provides several hours of energy for that project; that does not establish the runtime of a different circuit.

Assemble and check the build in stages

Work through the layout and function before closing the enclosure. The references below offer construction approaches, but there is no single wiring diagram that applies to every headset board or toy shell.

  1. Measure and mock up: Fit the board, battery, speaker, microphone, controls, and charging connection in the shell. Confirm that the halves close without squeezing wires or pressing on the battery.
  2. Confirm connections: Use the selected board’s documentation to identify power, speaker, microphone, and control connections. Check that the battery and charging circuit are compatible with that board.
  3. Test the electronics outside the closed shell: Pair the Bluetooth device with your phone and confirm the intended audio behavior. For calls, check that the other person can hear the microphone and that you can hear the call through the speaker.
  4. Fit the parts temporarily: Position components in the shell and check that speaker and microphone openings are unobstructed, controls can be reached, and the charging connection remains accessible.
  5. Secure and route wiring: Mount the components, protect wires from sharp edges, and allow appropriate slack at moving joints. Avoid putting strain on soldered connections.
  6. Recheck before final closure: Pair and test again after the parts are installed. Close the shell only when the controls, audio, charging access, and hinge movement remain usable.

Decide whether to build or buy

The Wand Company sells a finished TOS Bluetooth communicator that pairs with a phone and is designed to behave as a handset. Its FAQ describes answering an incoming call by flipping open the antenna grille; outgoing voice dialing depends on phone model and operating-system support, and last-number redial is also available. The FAQ also describes a built-in rechargeable lithium-polymer cell and charging base. Check current availability and compatibility directly rather than assuming a historic product announcement reflects current stock. The company describes the replica housing as injection-moulded ABS, while the original hero prop used thermoformed Kydex. Building makes sense if you want to learn, customize a shell, or adapt a toy you already own. Buying a finished replica avoids the enclosure and electronics integration work, but its phone-dependent features still require checking against your handset. Whichever route you choose, keep the central distinction clear: a Bluetooth communicator is a phone accessory; a communicator that calls on its own needs a separate cellular design.
