When camera-based detection becomes unreliable, first establish whether the camera is capturing a stable, usable image. Check the acquisition path and power, then examine focus, lighting, exposure, and calibration against the physical installation. These are diagnostic directions, not a universal repair sequence: the right next step depends on the camera, interface, scene, and failure pattern.
Start by recording what changed and what the camera actually captures
Before adjusting settings or moving hardware, record the system state and describe the failure precisely. Note whether detection errors began after a physical move, a settings change, a software or driver update, or a change in the scene or operating environment.
- Camera and frame-grabber models, if used
- Operating system, vision software, and camera-driver versions
- Connection type, cables, adapters, and accessories
- The exact error message, if one appears
- When the issue happens, whether it is intermittent, and what else is using the camera
- Whether electrical noise, vibration, or changing ambient conditions may be involved
Save representative acquired images and the current configuration. If the installation has a known-good image or configuration, compare against it; there is no single baseline procedure that applies to every system. A monitor preview is not always a reliable substitute for the acquired image: display rendering can make dark gradations difficult to judge. Zebra notes that gamma correction can make a monitor’s nonlinear display closer to linear. Check the image data and processing path before treating a display-only difference as a camera or detection failure.

Check power, connections, and acquisition before optics
Inspect the camera’s power and data path
Check that connections are seated and undamaged, and verify power and communication using the instructions for the specific camera and interface. A camera that is not initializing consistently or is intermittently losing communication cannot provide a dependable image to the detection software.

For example, Zebra’s CV60 documentation says an amber power/trigger LED can indicate incomplete initialization due to insufficient power, and recommends checking that model’s 6-pin power cable and Ethernet connection. Those indicator and connector details apply to the CV60; they should not be assumed for other cameras. For other models, use the relevant manufacturer documentation and the system’s bus or communication diagnostics.
Separate acquisition problems from display and settings problems
Confirm that the captured image itself is wrong before changing the algorithm or display settings. If the image is correct in the acquisition path but looks different on a monitor, investigate rendering and gamma. Zebra also says its camera cannot save user-memory settings while acquiring; stop acquisition before saving those settings. Follow the matching camera manual for any similar model-specific restrictions.

Check lens, focus, working distance, and field of view together
A target can be in frame yet still be too soft, too small, distorted, or out of focus across its depth for dependable detection. Check the lens and scene as a complete optical setup rather than treating focus as an isolated control.
- Focus range: Is the target within the lens’s focus range at the installed distance?
- Field of view: Does the image include the intended area, with the feature large enough for the application?
- Depth of field: Do the relevant parts of the target remain acceptably sharp across their range of heights or distances?
- Resolution and distortion: Are the feature and its edges represented clearly, without distortion that undermines the measurement?
- Mount and sensor fit: Is the lens compatible with the camera’s sensor and mount?
National Instruments describes focal length in relation to the imaging system and working distance, and depth of field as the range of object heights or distances that remain in focus. Teledyne identifies field of view, focal length, working distance, resolution, distortion, and close-focus capability as relevant lens-selection properties. Without the camera sensor, mount, target dimensions, and working distance, there is not enough information to prescribe a particular lens.

Stabilize illumination and exposure for the part and its motion
Lighting is part of the measurement setup. Shadows, glare, or changing ambient light can alter the feature-to-background contrast that image processing depends on. Observe the acquired image under the conditions when detection fails, not only during a stationary setup check.
- Look for glare on reflective surfaces and shadows around the inspected feature.
- Check whether ambient light changes with time, machine state, or nearby lighting.
- Assess whether exposure and illumination preserve the feature’s contrast without obscuring its edges.
- If the part moves, consider whether motion during exposure is blurring the image.
National Instruments describes strobing as a way to emit light for microseconds, limiting sensor exposure and producing a crisp image. It is one possible approach to controlling motion blur, not a guaranteed fix. Suitable light angle and intensity depend on part shape, reflectivity, movement, and the feature being inspected; no universal exposure value or lighting geometry can be set without those details.

Recheck calibration after a physical or acquisition change
Calibration describes a relationship between the camera’s image and the physical scene. It may no longer represent the installation after the sensor moves or acquisition settings change. Cognex says calibration and runtime should use the same system and lens setup and physical sensor-to-scene relationship. Its guidance specifically states that changing acquisition format, such as resolution, or moving the sensor invalidates its computed 2D pixel-to-real-world transformation.
If the setup or acquisition format changed, verify calibration using the procedure for that camera and software rather than assuming old calibration data still applies. In one specific Cognex In-Sight workflow, the calibration grid should cover at least 10 rows and 7 columns of dots or grid indices, or contain at least 100 feature inputs. Those are workflow-specific coverage recommendations, not general requirements for every calibration system.

Use distortion correction only when the method and setup call for it
Cognex’s AlignSight checkerboard guidance recommends checkerboard calibration for noticeable lens distortion, commonly with wide-angle lenses. That workflow requires its specified calibration plate and an L-shaped fiducial fully within the field of view. This does not establish that every wide-angle camera needs the same target or procedure; use the calibration method designed for the particular camera and application.
Check for intermittent physical causes and preserve evidence
If the problem appears only at certain times or machine states, note whether communication drops, ambient conditions change, or focus appears different while equipment is running. Vibration, working distance, exposure, and lighting can all be relevant checks, but any model-specific troubleshooting guidance must match the camera and application.
Keep the acquired images, errors, current settings, software and driver versions, and a record of physical movements or configuration changes. This gives the next diagnostic step a usable starting point instead of relying on memory. If images are sound and repeatable while decisions still fail, the remaining issue may be outside the physical layer—in image processing or the detection algorithm. The hardware checks here cannot identify a specific algorithmic cause.
