Battery emulation lets engineers exercise a battery management system (BMS) against controlled, repeatable operating conditions without relying on a live battery for every test. The key choice is whether the bench must supply physical cell voltages to the BMS or simulate signals at the controller interface: those approaches test different parts of the system and are complementary, not interchangeable.

What battery emulation tests

A BMS monitors cells and pack conditions, estimates battery state, and responds to operating limits and faults. In a hardware-in-the-loop (HIL) setup, the BMS hardware under test connects to a real-time battery model through interface hardware. The model changes the represented battery conditions while the test system observes how the controller responds.

An SAE paper published in 2013 describes a HIL bench built around electronics that simulate cell voltages and a scalable real-time battery model: Hardware-in-the-Loop Test of Battery Management Systems. A 2022 SAE paper describes model-based, signal-level testing and cell simulation, including support for bidirectional current behavior and critical-scenario testing: Model-based Hardware-in the-Loop Testing of Battery Management System.

Emulation makes it possible to repeat a scenario, vary inputs systematically, and probe responses that may be difficult or unsafe to provoke with a physical battery. It does not, by itself, establish that a battery pack is safe or compliant; the result depends on the model, interfaces, test coverage, and validation scope.

Voltage-level and signal-level testing exercise different interfaces

Approach What the bench presents What it can exercise Key limit
Voltage-level HIL Real, high-precision electrical voltages representing cells, modules, or packs. The BMS measurement path and responses to changing cell voltages, including the electrical interface between the emulator and the BMS. Texas Instruments explains both approaches and describes dSPACE Cell Controller Virtualization (CCV) as a signal-level use case in its article, The importance of hardware emulation when developing a next-generation automotive BMS. TI characterizes HIL as a way to simulate cell, module, or pack behavior; that is a description of the approach, not a blanket safety guarantee. Choose the level based on the electrical behavior, controller interface, and safety function the test is meant to cover. Some programs need both levels at different development stages.

Build the test plan around BMS behavior

List the controller behaviors and interfaces to validate before selecting a bench. Vendor HIL material identifies the following as candidate test dimensions, but no single platform should be assumed to support every one.

  • Normal operation and cell variation: vary cell voltages and operating conditions to check monitoring and state-estimation behavior. TI describes early testing of state-of-charge and state-of-health algorithms.
  • Limits and protection: exercise over- and under-voltage conditions, sensing accuracy, protection thresholds, and the controller’s fault detection and reaction.
  • Balancing: verify balancing commands and responses under the cell conditions relevant to the design.
  • Fault insertion: introduce selected cell, sensor, or interface faults and observe whether detection and response match requirements. Confirm that the bench can insert the specific faults at the required point, such as per cell or sensor.
  • Sensor inputs: include temperature-sensor and current-sense inputs where those signals are part of the BMS interface being tested.
  • Communications and integration: exercise BMS communications and integration with vehicle-network components, such as a motor controller or onboard charger.
  • Model execution and repeatability: check that the model runs in real time at the required rates and that scenarios can be reproduced consistently across runs.

NI’s OPAL-RT partner page describes a BMS HIL approach that includes cell emulation, fault insertion, sensor and I/O simulation, ECU communications, and cell-monitor emulation: Battery Management System Validation by OPAL-RT Technologies. These are examples of capabilities to evaluate, not a specification for every HIL bench.

What a cell emulator represents—and what it does not

A cell emulator supplies the electrical or signal behavior expected at a particular BMS interface. In voltage-level testing, it presents voltage values for cells or larger battery groupings. In signal-level testing, it represents selected cell-monitor or controller signals through simulated interfaces. Neither description means the device is itself a battery, nor does it automatically reproduce every electrical, thermal, or electrochemical behavior of a real pack.

For example, NXP lists the BATT-7318EMU for BMx7318 battery cell-controller evaluation boards. NXP specifies 18 emulated cells, adjustable cell voltage from 1.2 V to 4.2 V per cell, plus NTC input and shunt-voltage controls. Those are product-specific capabilities; they should not be read as the range or feature set of a general-purpose EV pack emulator.

Choose a bench by its interfaces, fidelity, and validation scope

Compare candidate setups against the signals, conditions, and failure responses your test plan requires. There is no universal accuracy threshold established by the cited sources; derive acceptance criteria from the BMS requirements and verify them for the intended configuration.

Selection axis Questions to answer
Emulation level Does the test require physical cell voltages at the BMS terminals, signal-level controller testing, or both?
Fidelity and range What voltage, current, timing, and temperature behavior must be reproduced? What accuracy and response-time limits does the test require?
Fault capability Can faults be inserted at the necessary cell, module, sensor, or interface level, and can protection responses be observed safely?
Interface coverage Are the required BMS communications, sensors, I/O, and cell monitors supported?
Model and real-time execution Can the battery model and scenarios run at the required rates and integrate with the target system?
Scale and reuse Does the setup support the intended cell count and planned reuse across development stages?
Safety and validation scope Which tests can be run without high-voltage hardware, and which still require physical or pack-level validation?
Cost and integration effort What simulator hardware, model engineering, automation, and engineering support are required? Comparative prices are not established by the cited sources.

HIL is one part of a broader validation program. SAE’s J1798/2_202412, listed as a December 2024 revision, describes a recommended electrical performance test practice for lithium-ion battery modules used in xEV battery packs, with a selectable test matrix. It is not a standard for HIL emulator design, and using an emulator alone does not establish compliance with it.

How HIL fits into a wider validation workflow

A practical sequence is to develop and check model behavior, test controller logic through signal-level or voltage-level HIL as appropriate, then validate hardware and pack behavior with physical testing required by the program. The boundary is not absolute: SAE’s 2016 HILS paper abstract describes an arrangement that combines a real battery with a programmable supply and load, temperature chamber, simulator I/O, and protocol simulation: Challenges and Solutions for Hardware in the Loop Simulation – HILS Validation of Battery Management and Battery Monitoring System Modules.

That example illustrates why “HIL” does not always mean a wholly virtual battery. A bench may combine modeled behavior, simulated interfaces, and physical battery equipment. Define which components are real, which are emulated, and which requirements remain for pack-level or other physical validation before treating a test result as evidence for a particular safety or performance claim.
