You can turn a soda-can wall into a DIY solder-paste stencil by flattening the aluminum, preparing artwork from your PCB’s solder-paste layer, then cutting or etching the pad openings. The most accessible metal approach documented by makers uses toner as a resist and chemical etching; CNC machining and fiber-laser cutting are alternatives if you have the equipment. The result depends on a flat sheet, accurate registration and apertures suited to your fabrication method.
What the stencil does—and what you need to get right
A solder stencil is a thin sheet with openings aligned to a PCB’s surface-mount pads. You spread solder paste over it so paste passes through the openings onto the pads, lift the stencil, place components and reflow the board. The stencil is a paste-deposition aid, not a substitute for the PCB’s copper artwork.
Use the PCB’s cream, or solder-paste, layer for the openings. A board image or copper-layer export will not define the intended paste deposits. You also need a way to align the stencil to the board, such as the board outline or another repeatable registration feature.
A soda can is thin, curved aluminum rather than a purpose-made stencil sheet. Opening it without kinks and controlling the aperture edges are the main practical challenges. No controlled comparison establishes that a homemade can stencil matches a commercial stainless-steel stencil in precision or service life.

Choose a fabrication method

There is no independent controlled comparison of these methods in the cited accounts. Choose based on available equipment, the effort of making a flat sheet, the consistency you need, whether you expect to reuse the stencil and—if etching—the safety requirements of the chemicals involved.
Prepare a flat sheet from the can
- Start with an empty can. Remove the top and bottom, then split the remaining cylindrical wall down one side to open it into a sheet.
- Work to avoid creases. Thin can metal naturally curls, and kinks can make the stencil harder to register or hold flat. A 2026 maker report describes a 3D-printed guide that holds a utility-knife blade against the rotating can for a controlled circumferential cut before the wall is opened. This is one reported tool, not a required step. Read the build report.
- Consider the coating only if you are etching. The LowPowerLab author reports sanding the interior protective coating in the transfer area and removing exterior paint to make progress easier to see. That preparation belongs to that etching workflow; it is not a universal requirement for CNC or laser cutting. See the reported process.
Cut aluminum edges can be sharp. Handle the opened sheet cautiously; the cited project accounts do not provide a formal safety protocol.

Make aperture artwork from the PCB
- Export the paste layer. In your PCB design software, export the cream or solder-paste layer as a Gerber. The exact menu path depends on the software, so confirm the exported layer contains the intended paste apertures rather than copper pads or a rendered board image.
- Include a registration reference. Add the board outline or another alignment feature to the stencil artwork, or plan another repeatable way to position the stencil on the PCB.
- Decide whether to reduce aperture size. Etching may enlarge openings unevenly, while cutting processes also have finite tolerances. LowPowerLab gives a 5–6 mil reduction as its starting point for its etching method; Adafruit’s laser-cut-film example uses approximately 2 mil. The right aperture depends on pad geometry, stencil material and thickness, fabrication tolerance and the paste volume you want. Closely spaced features are especially vulnerable to unwanted enlargement during etching. If you are adapting the artwork, inspect the smallest and most tightly spaced pads before committing the whole design.
For toner-transfer etching: transfer the resist and open the apertures
In the LowPowerLab account, the maker printed the paste-layer artwork in toner onto transparency, aligned it with the prepared aluminum and applied heat and pressure to transfer the toner. The toner protects covered areas; exposed metal is removed to form the apertures. The author identifies transfer consistency as the hardest part and reports retouching imperfect resist areas. That 2013 account names muriatic acid and hydrogen peroxide, but it does not establish safe concentrations, risk controls, exposure limits or disposal methods. Do not treat its recipe as safety-validated instructions or handle chemicals casually. Before considering any etching process, consult current manufacturer safety information and the applicable requirements where you live. The cited sources do not provide authoritative chemical-handling or disposal instructions, so this article does not reproduce an operational etchant recipe.
The maker warns that etching can be fast and that over-etching can damage aperture shape. After etching, that account rinses the stencil and removes the resist; those are reported steps, not a validated industrial procedure. If you do not have appropriate chemical-safety guidance for your location, choose a different fabrication route.

Cut the apertures by CNC or fiber laser
CNC machining and fiber-laser cutting avoid the toner-transfer etching route but still require a suitably flat, securely held sheet and artwork adapted to the process. A 2020 project log documents machining can aluminum with a CNC; a 2026 report describes a fiber-laser-cut can stencil and a tool for opening the can cleanly. Neither report supplies controlled measurements for accuracy, repeatability or stencil lifetime. CNC project log · Fiber-laser build report.
Laser-cut Kapton or Mylar is another documented DIY route if you have compatible laser access. It is not a soda-can stencil, but it may suit someone who wants to avoid forming and cutting a metal sheet. Check registration and apply paste
- Position the stencil. Align each opening over its intended PCB pad using the outline or registration feature in your design.
- Check the critical areas. Look for shifted alignment, creases or visibly irregular apertures, especially where pads are small or closely spaced.
- Spread solder paste across the stencil. Work it over the openings, then lift the stencil without dragging it across the deposited paste.
- Place components and reflow. The paste deposits are ready for the normal assembly steps. A maker reports that stenciling was quicker than applying paste pad by pad, but that is personal experience rather than a controlled speed or quality measurement. LowPowerLab’s account.
Thin can aluminum should not be assumed equivalent to commercial steel in measured precision or lifetime. The available maker accounts document possible ways to build and use a stencil, not controlled performance results.
