Choose objective functions that reflect the decisions your exchanger design must make: how much heat it must transfer, how much pressure loss or pumping energy it can tolerate, and what it costs over the relevant time period. Put non-negotiable requirements—such as minimum duty and maximum pressure drop—in the constraints, not in a weighted score. When objectives conflict, compare the Pareto-optimal designs and select one using explicit project priorities. There is no universally best objective set for every exchanger or project.

Why the objective function changes the design

An optimizer does not decide what “best” means; the objective functions and constraints you give it do. A design that is optimal for heat-transfer effectiveness may be unattractive if it requires excessive pumping energy, while a low-cost design may fail a required duty or operating limit. A 2022 review of shell-and-tube exchanger optimization cautions that commonly used objective functions can lead to impractical or infeasible configurations, and that thermodynamic objectives alone may not produce cost-effective designs. Caputo, Federici, Pelagaggage, and Salini’s 2022 review concludes: “We also show that multiple objective optimization may lead to more balanced design and greater flexibility.”

That flexibility is useful only when the objectives represent real project choices. A shell-and-tube exchanger, an air-cooled exchanger, and a plate-fin exchanger may have different design variables, cost boundaries, and limiting constraints, so do not transfer an objective set from one configuration without checking its fit.

Choose among the main objective families

Pick the measures that correspond to decisions stakeholders are willing to trade. Keep their definitions and boundaries explicit so the results remain physically interpretable.

Objective family Common measures When it is useful Important qualification
Thermal performance Maximize heat duty, effectiveness, or heat-transfer coefficient; minimize required area When the design must deliver specified outlet conditions, improve heat transfer, or limit exchanger size State the required duty and outlet conditions; enforce pressure and feasibility limits separately.

Separate requirements from trade-offs

A requirement defines whether a candidate is acceptable. A preference distinguishes among candidates that already meet the requirements. This distinction prevents the optimizer from trading away something the project cannot compromise.

  • Use constraints for safety limits, required thermal duty, outlet-temperature requirements, maximum pressure drops, dimensional limits, and valid operating conditions when these are mandatory.
  • Use objectives for quantities stakeholders are prepared to trade, such as area against pumping power or annualized cost against exergy destruction.
  • Make the feasible operating envelope clear. A design that performs well at one nominal condition may not be acceptable across the required range.

This is a modeling recommendation consistent with published constrained multi-objective formulations and project-specific limits; the exact constraints must come from the application, not from a universal template.

Define the cost and performance boundaries

Before running an optimization, state precisely what each function measures. “Cost” could mean equipment purchase cost, total investment, annual cost, or lifecycle cost; these are not interchangeable. If energy use is included, specify how pumping-related expenditure is represented, along with the assumed energy price and operating hours.

  • For thermal performance, say whether the target is duty, effectiveness, a heat-transfer coefficient, required area, or a combination.
  • For hydraulic burden, choose pressure drop when a pressure limit is the key concern, or pumping power when energy use better reflects the system consequence.
  • For economics, name the included equipment and operating costs and the period over which they are compared.
  • For thermodynamics, define the exergy or entropy-generation measure and the modeled system boundary.

Keep objectives in meaningful units when possible. If objectives are normalized or combined into a weighted score, disclose the scaling and weights: changing either can change which design appears preferable.

Use examples as patterns, not universal recipes

Shell-and-tube: effectiveness and total cost

Sanaye and Hajabdollahi’s 2010 shell-and-tube study maximized effectiveness while minimizing total cost that included equipment investment and pumping-related energy expense. It produced a set of Pareto-optimal designs using a genetic algorithm. This is a useful pattern when thermal performance and the combined investment-and-energy burden are both decision criteria, but its cost boundary should not be assumed to match another project. Read the study abstract and record.

Shell-and-tube: area and pumping power

A 2012 shell-and-tube study is summarized as optimizing heat-transfer area and pumping power to reveal their trade-off through Pareto solutions. This framing is relevant when compactness and hydraulic energy are the competing preferences. See the indexed article record.

Air-cooled: exergy destruction and annual cost

A 2026 air-cooled exchanger study formulated objectives around exergy destruction and total annual cost, reported that they conflict, and used LINMAP to select a balanced point from the Pareto front. It also included uncertainty simulation. LINMAP is one documented study-specific selection method, not a default answer: the meaning of “balanced” depends on project priorities and assumptions. Exergy objectives and plate-fin context

A 2012 shell-and-tube exergy study identifies pressure drop and hot-to-cold temperature differences as contributors to exergy destruction, while reporting a conflict between thermodynamic performance and cost. See the study. A 2026 review of plate-fin exchanger optimization lists varied criteria across studies, including pressure drop, heat-transfer area, entropy-generation measures, and total annual cost. A practical workflow for choosing objectives

  1. Describe the project. Record exchanger type, streams, operating envelope, duty and outlet-temperature requirements, allowable pressure drops, footprint, service life, operating hours, energy-price basis, and the capital-cost boundary.
  2. Mark must-meet conditions. Put genuine requirements and operating limits into the constraints. Do not let an optimizer trade them away to improve another metric.
  3. Select decision-relevant measures. For an economic design, consider investment and relevant operating costs. For a thermodynamic study, consider exergy destruction or efficiency. For a compact thermal-hydraulic design, compare transfer performance with area, pressure drop, or pumping power.
  4. Write each objective mathematically and state its units. Specify the cost period and included items, whether hydraulic impact means pressure drop or pumping power, and which thermal measure is being optimized.
  5. Generate and inspect the Pareto set. Report non-dominated candidates with their objective values. Look for regions where a small improvement in one objective demands a large sacrifice in another; a knee can be a useful heuristic, not a guaranteed choice for every stakeholder.
  6. Select the final design separately. Apply the project constraints, test sensitivity to uncertain assumptions, and state the preferences behind the choice. If using a decision aid such as LINMAP, explain what “balanced” means for this project.
  7. Check engineering plausibility. Verify the selected geometry, operating conditions, feasibility, and cost assumptions before calling it optimal.

What to report so “optimal” is meaningful

A defensible result lets another engineer see both what was optimized and why the chosen solution was selected. Report the exchanger configuration and operating envelope, objective equations and units, constraint limits, cost and energy assumptions, the Pareto alternatives, and the rule used to choose one final design. If uncertain assumptions affect the ranking, show how the choice changes when those assumptions change.
