Electrochemical plastic recycling is hard to scale because a plant must do more than make a desired product in a laboratory cell: it must process variable waste, keep reactors and membranes running without fouling, recover products from dilute streams, and do all of that with acceptable energy use and cost. The main obstacles are connected—cleaner feed can improve conversion but requires more sorting and washing, while higher cell performance can still be undermined by separation, equipment life, or plant downtime.

Why a successful laboratory result is not yet a plant-ready process

Many electrochemical studies begin with model compounds, purified intermediates, or cleaned feed. A recycling plant instead has to cope with plastic composition that varies by source, along with contamination and additives. Results from idealized feed therefore do not establish that a process can handle mixed post-consumer waste at scale.

There is also a boundary problem when comparing reported performance. Faradaic efficiency describes how effectively electrical charge produces a target product in the electrochemical step; it is not, by itself, the fraction of waste converted into recovered saleable product or the energy efficiency of an integrated plant. Cell-only electricity figures can omit pumps and product separation.

Which plastics are more tractable today?

The reviewed literature describes PET-derived streams as more tractable than routes for polyethylene (PE) and polypropylene (PP). PET can be hydrolyzed into terephthalate and ethylene-glycol-containing streams, which can then be electro-upgraded. PE and PP are less mature in the reviewed work and often need activation or multiple linked processing steps rather than a simple direct electrochemical conversion.

Feed route What the process does Scale-up issue
PET-derived hydrolysate Hydrolysis produces streams including terephthalate and ethylene glycol; the glycol-containing stream can be electro-oxidized. Feed quality and hydrolysis conditions affect the intermediate stream, while downstream purification and recovery remain necessary. (Ogbodo et al., 2026; Wang et al., 2024)
PE and PP Routes are less mature in the reviewed literature and commonly involve activation or hybrid, multistep processing. Direct processing is more challenging, so the full sequence of conversion steps must be demonstrated rather than inferred from performance on a purified intermediate. (Ogbodo et al., 2026; Wang et al., 2024)
Mixed post-consumer plastic A variable mixture may require sorting, washing, and additive removal before conversion. Impurities and polymer variation can inhibit conversion or complicate purification; pretreatment adds cost and may reduce yield. (Ogbodo et al., 2026)

How feedstock and pretreatment constrain throughput

Hydrolysis is not a fixed front-end step with the same result for every PET waste stream. Outcomes depend on feed type and source, particle size and concentration, temperature, alkali quantity, stirring, and reaction time. These variables affect what reaches the electrochemical reactor, so a process designed around a consistent purified intermediate may need substantial adjustment for less predictable feed.

Mixed waste makes the challenge broader than reactor chemistry. Sorting, washing, and removing additives can improve feed quality, but those operations add cost and can lower the amount of usable material recovered. Clean, segregated PET is therefore a different scale-up case from mixed municipal plastic; performance on the former should not be presented as evidence for the latter.

What can go wrong in continuous reactors?

Research has moved beyond batch H-cells toward flow cells, membrane-electrode assemblies (MEAs), zero-gap cells, and gas-diffusion electrodes. These designs can support higher current densities and better integration, but only if feed and electrolyte move evenly and ionic conditions remain controlled over time. A high current density is not useful if channels block or active area is lost.

  • Salt precipitation and channel blockage: Membrane choice affects local pH and salt formation. Deposits can obstruct flow paths or reduce active area.
  • Feed impurities: Contaminants can reduce performance and make a continuous operating window harder to maintain.
  • Porous-electrode fouling: Slurries or deposits can foul flow-through structures and increase pressure drop.
  • Rotating-reactor wear: Rotating designs introduce sealing concerns and abrasion from solids.
  • Scale-out reliability: A reviewed approach is to “number up” validated modules. That can make capacity expansion modular, but does not by itself prove that the modules are economical or durable.

These are operating and reliability concerns, not just questions of whether a cell can be built larger. Flow distribution, ionic balance, heat management, and stable channels must all work together in sustained operation.

Why catalyst and membrane lifetime matter

Catalysts influence reaction rate and selectivity, but a plant needs those properties to persist during long operation and exposure to real feed. The literature explores transition-metal oxides, hydroxides, phosphides, noble metals, and other formulations. Strong performance in a particular demonstration does not settle how often a catalyst must be replaced, whether it can be recovered, or how it behaves as feed quality changes.

These questions apply to membranes as well as catalysts. Membrane lifetime affects replacement costs and the materials burden of the process; membrane behavior also influences local pH and the salt-management problems that can affect reactor uptime. Both durability and replacement belong in operating-cost and lifecycle assessments. Some reported PET-derived ethylene-glycol routes use noble-metal catalysts, which can bring substantial catalyst-loading and voltage costs in those demonstrations.

Why product recovery can dominate process energy

Electrochemical products may be low-molecular-weight oxygenates dissolved in aqueous electrolyte. Recovering them from dilute streams can require substantial energy and equipment. Possible separation operations discussed in the reviewed literature include electrodialysis, extraction, ion exchange, and crystallization; salt loads and mixtures of ionic coproducts add complexity.

Greater reaction selectivity can reduce the separation burden by limiting unwanted products, but it does not eliminate recovery work. A meaningful energy figure should include the cell, pumps, separations, and thermal processing. Without those boundaries, a comparison based only on bench-cell electricity can make an integrated process look more efficient than it is.

What performance figures can—and cannot—tell you

Ogbodo et al.’s 2026 systematic review reports formate Faradaic efficiencies typically around 70–90% at 100–500 mA/cm² for alkaline MEA bench demonstrations using PET-derived hydrolysates. These are bench results for a defined feed and reactor context, not a guarantee of commercial-plant performance. They do not, on their own, establish total product yield, recovered-product purity, long-term uptime, or whole-process energy use.

When comparing scale-up claims, look for the operating duration and cell voltage alongside current density, and check whether results include actual product recovery. Also ask how the feed was composed and pretreated, what yield and selectivity were achieved, how long electrodes and membranes lasted, and whether salt buildup, fouling, or pressure drop changed during operation.

Why commercial economics and environmental results remain uncertain

Plant economics depend on more than the electrochemical reaction. Electricity price and carbon intensity, feedstock cost and logistics, preprocessing, equipment lifetime, separation capital and operating costs, and the value or credits assigned to coproducts can all change the result. Environmental performance likewise depends on electricity, preprocessing, separations, materials, and assumptions about which products the recycled outputs displace; electrochemical processing cannot be called environmentally superior without those factors being accounted for.

Wang et al. (2024) report a modeled estimate of about $350 net revenue per tonne of waste PET at current density above 300 mA/cm². This is an assumption-dependent scenario result, not measured profit from an operating plant. More generally, techno-economic analysis (TEA) and lifecycle assessment (LCA) are models whose conclusions depend on their stated process boundaries and assumptions.

How to judge a scale-up claim

A useful comparison puts routes on a common basis instead of selecting one headline cell metric. Check whether the evidence reports:

  • Feed composition and pretreatment, including whether it is mixed waste, segregated plastic, or a purified intermediate.
  • Product yield and selectivity as well as Faradaic efficiency.
  • Current density, cell voltage, and uptime over a meaningful operating run.
  • Energy per kilogram of recovered product, including pumping and downstream separation.
  • Electrode, catalyst, and membrane lifetime, plus replacement or recovery assumptions.
  • Salt management, fouling, blockage, and pressure-drop behavior.
  • Plant-level economic and lifecycle assumptions for electricity, feed, products, and coproducts.

The reviewed literature does not establish a reliable global statistic for operating commercial electrochemical plastic-recycling capacity or uptime. That makes it especially important to distinguish a bench demonstration, a modeled plant scenario, and evidence from commercial operation.
