Laser writing is usually the best route for exploring new chiral geometries, conventional lithography is the best route for exact, repeatable wafer production, and self-assembly is the best route to inexpensive large areas when a periodic, statistically controlled pattern is acceptable. No method wins on every metric. The right choice depends on feature fidelity, pattern freedom, dimensionality, area, throughput, defect tolerance, material platform, and whether the device must optimize circular dichroism, optical rotation, polarization conversion, or another optical response.
Chiral metasurfaces are not simply small patterned films. Their unit cells or stacked layers lack mirror or inversion symmetry, so left- and right-circularly polarized light interact differently with them. Fabrication errors that seem minor in a scanning-electron-microscope image can therefore change the handed optical response. Choose the manufacturing method together with the optical design, material, wavelength, and measurement plan.
What makes a metasurface chiral?
A metasurface is a planar arrangement of subwavelength scatterers that shapes light through the collective response of its unit cells. It becomes chiral when the geometry, stacking, or propagation direction breaks mirror symmetry or inversion symmetry. A left-handed and a right-handed version of the same structure are not superimposable by ordinary in-plane rotation; they are related by a mirror operation. That distinction gives the structure different responses to left- and right-circularly polarized light.
Chiral behavior can come from a three-dimensional twisted element, an extruded or tilted feature, an asymmetric planar resonator used with oblique illumination, or a multilayer stack whose relative offsets remove mirror symmetry. The pattern may be plasmonic, dielectric, or hybrid. Reviews of chiral metasurfaces connect these responses with chiral sensing, polarization control, imaging, holography, and flat-optics components.

The fabrication question is therefore more demanding than “which process has the highest resolution?” You must preserve handedness, layer registration, line width, height, sidewall profile, roughness, and array uniformity well enough to maintain the intended optical spectrum.
Method comparison at a glance
| Method | Pattern freedom and dimensionality | Area and throughput | Typical strengths | Typical limitations | Best fit |
|---|---|---|---|---|---|
| Direct laser writing, including two-photon polymerization | Very flexible; can write complex 2D and 3D reliefs without a mask | Serial scanning; area and uniformity require management | Fast design iteration, unusual geometry, maskless processing, relatively low entry cost | Slow for large arrays; material and post-processing choices can limit optical performance | Prototypes, exploratory research, and genuinely three-dimensional chiral cells |
| Electron-beam lithography | Very high-resolution arbitrary patterns, generally planar or multilayer | Research-scale areas and low throughput | Precise placement and nanoscale fidelity | High tool and process cost; small patterning area; serial exposure | Master patterns and experiments where exact nanoscale control matters more than volume |
| Photolithography or DUV lithography | Good repeatability for a fixed mask-defined design | Large areas and high throughput once the process is established | Wafer-scale manufacturing and many replicas per exposure | Mask cost, process infrastructure, and optical/process limits constrain design freedom | Stable designs that must be produced repeatedly |
| Nanoimprint lithography | Replicates the relief of a high-resolution master | High throughput and large area with low cost per replica | Economical replication after master fabrication | Residual layers, defects, overlay, demolding, and mold lifetime need tight control | Scaling a validated chiral pattern |
| Self-assembly lithography | Pattern is selected by molecular, colloidal, block-copolymer, or related self-organization; arbitrary cells are difficult | Large area, simple processing, and potentially low cost | Area and process simplicity | Periodicity constraints, disorder, defects, and limited direct control of arbitrary chirality | Periodic arrays whose optical design tolerates self-organization variability |
The comparison is qualitative rather than a universal resolution or throughput ranking. Actual performance depends on tool, resist or material, wavelength, substrate, alignment scheme, and process maturity.
Direct laser writing: the flexible prototype route
How it works
A focused laser scans a resist, polymer, or other photosensitive material according to a computer-generated path. In two-photon polymerization, nonlinear absorption confines polymerization to the focal volume, allowing features below the conventional single-photon diffraction scale and enabling true three-dimensional writing. Unexposed material is removed during development, leaving the designed relief or scaffold. Subsequent coating, carbonization, metallization, or dielectric conversion can turn that scaffold into an optical device.
A Carbon study demonstrated maskless, single-step fabrication of all-carbon dielectric chiral metasurfaces with subwavelength-resolved features using two-photon polymerization. The significance is process flexibility: a researcher can change the geometry in software rather than order a new mask and repeat a complete multilayer alignment sequence.
Why researchers choose it
- Geometry freedom: curved, tilted, overhanging, helical, and vertically varying elements are practical compared with planar mask processes.
- Rapid iteration: designs can be exposed directly from a revised file, which is valuable when simulations and measured spectra disagree.
- Maskless entry: there is no photomask or imprint mold for each early design, reducing the cost of exploratory batches.
- Single-step 3D formation: a two-photon write can replace multiple lithography, alignment, and etch steps when the target is a genuinely three-dimensional relief.
What limits it
Laser writing is serial. A large array may require many hours or repeated fields, and stitching, drift, focus variation, and dose changes can produce nonuniform cells. The written area must be planned around scan speed, field size, stage travel, and the acceptable variation in feature dimensions. Dense arrays can also expose neighboring regions through optical proximity or heat accumulation, depending on the material system.
The printed material is not automatically the final optical material. Polymer absorption, shrinkage during development or pyrolysis, surface roughness, incomplete conversion, and the need for a later coating can all move resonances away from the design target. A nominally precise 3D shape is useful only if its refractive index, extinction coefficient, height, and surface profile are suitable at the operating wavelength.
Best use cases
Choose direct laser writing when geometry novelty, 3D relief, or fast iteration dominates the decision. It is especially attractive for a proof of concept, a small number of devices, or a design whose alignment and etch burden would be disproportionate to its area. It is less attractive when the same pattern must cover a wafer or panel at high volume.

Electron-beam lithography: maximum pattern control on modest areas
Electron-beam lithography exposes a resist with a focused electron beam and is capable of precise arbitrary nanoscale patterns. It is often the benchmark for high-fidelity research prototypes and for fabricating a master that will later be replicated. Multilayer processes can define vertically separated or offset features, although alignment between layers adds complexity.
The trade-off is throughput. A 2024 manufacturing review describes conventional electron-beam lithography as limited by “low production volumes, excessive costs, and small patterning areas.” The beam writes pixels serially, so increasing the array area increases exposure time. Proximity effects, charging, resist contrast, development bias, and etch transfer must be calibrated if the designed gap or line width is close to the process limit.
Use electron-beam lithography when exact placement and the smallest feature dominate, and the patterned area is modest. It is a poor default for mass production of an unchanged design, but an excellent route for validating a unit cell, producing a high-quality master, or testing whether a simulated chiral resonance survives fabrication.
Photolithography and DUV: repeatable production after the design stabilizes
Photolithography transfers a mask pattern across a wafer or panel in parallel, so one exposure can define a large population of unit cells. Deep-ultraviolet (DUV) processes extend the resolution available from optical exposure and are discussed as a mass-manufacturing route for metasurfaces. The economic advantage appears after the mask, coating, exposure, development, etch, and inspection process has been qualified.
The limitation is front-loaded investment and reduced freedom. Every mask layer costs time and money, and multilayer chiral structures require overlay control between exposures. Optical proximity correction, resist thickness, etch bias, sidewall angle, and minimum spacing constrain which geometries can be printed faithfully. A design that is easy to draw in a CAD file may need to be simplified into mask-compatible shapes.
Choose photolithography or DUV when the design is stable, the same pattern must be repeated over large areas, and production throughput matters more than maskless experimentation. For a new 3D chiral concept, it is usually better to validate the optical principle first with a flexible process, then convert the proven geometry into a manufacturable mask flow.
Nanoimprint lithography: replicate a validated master
Nanoimprint lithography mechanically presses or otherwise transfers a high-resolution mold into a resist, then uses that relief as the pattern or as an etch mask. Once a suitable master exists, replication can combine high throughput, large area, and low cost per replica. This is attractive for chiral metasurfaces because the expensive nanoscale pattern definition is concentrated in the master rather than repeated on every wafer.

Master fabrication remains demanding. The mold must preserve the handed geometry, release cleanly, and survive repeated cycles. Residual imprint layers may need an anisotropic etch, and defects can be copied from the mold into every replica. Overlay becomes critical for multilayer or aligned chiral designs. Thermal or mechanical deformation, particle contamination, incomplete filling, and mold wear can change line width, height, or registration across the field.
Nanoimprint is therefore a replication strategy, not a substitute for design validation. Use it after a laser-written or electron-beam-defined prototype has demonstrated the required optical response and after the master, release coating, alignment, and inspection process are under control.
Self-assembly lithography: area and simplicity in exchange for pattern freedom
Self-assembly uses physical or chemical interactions to organize a material into a repeated structure over a large area. Depending on the system, the pattern can arise from block-copolymer phase separation, colloidal ordering, molecular assembly, or another spontaneous organization mechanism. The appeal is a relatively simple process with large-area coverage and potentially low cost.
Self-assembly does not give the same direct, cell-by-cell control as a programmable exposure. Periodicity, pitch, orientation, grain boundaries, vacancies, line-edge variation, and domain defects are statistical outcomes of the process. A chiral response can also be weakened if domains contain both handednesses, if the orientation distribution is broad, or if disorder broadens a resonance beyond the intended spectral feature.
Use self-assembly when a periodic or self-organized pattern is acceptable and the optical design is tolerant of variation. It can be a strong choice for large-area demonstrations and cost-sensitive manufacturing, but it is risky for an arbitrary chiral hologram, a precisely encoded image, or a multilayer structure that requires deterministic registration.
The Tool Desk
Outbyte PC Repair FREERepair Windows errors before they cause bigger problemsFix Now →Outbyte Driver Updater FREEScan for outdated or missing drivers - takes under a minuteDriver Scan →Which method is cheapest?
There is no single cheapest method because cost changes with pattern area, number of designs, tool ownership, masks, materials, labor, yield, and the number of replicas. For one small prototype, direct laser writing can avoid mask and mold expenses. For a few high-fidelity nanoscale samples, electron-beam lithography may be economical if access already exists. For thousands of identical devices, the per-unit cost of photolithography or nanoimprint can fall below serial writing after the fixed process costs are amortized. Self-assembly can have the lowest process complexity when its pattern and defect tolerance match the application.
| Economic situation | Likely first choice | Reason |
|---|---|---|
| One or a few novel 3D prototypes | Direct laser writing | No custom mask; geometry changes are software changes |
| Small-area nanoscale validation | Electron-beam lithography | Precise arbitrary placement outweighs serial exposure |
| Repeated wafer-scale production | Photolithography or DUV | Parallel exposure spreads mask and process cost across many devices |
| Large-volume replication from a proven design | Nanoimprint lithography | High-throughput copies use one qualified master |
| Large periodic area with relaxed cell control | Self-assembly | Simple, area-efficient organization can reduce process cost |
These are decision patterns, not quoted prices. Equipment ownership, cleanroom access, service-bureau charges, and yield can reverse the ranking for a particular project.

How to choose: a practical decision framework
- Define the optical metric first. Decide whether the target is circular dichroism, optical rotation, polarization conversion, transmission, reflection, a sensing figure of merit, or an imaging function. A process that produces a visually attractive pattern may still fail the metric that matters.
- Classify the geometry. If the unit cell needs overhangs, continuous twist, or vertical chirality, favor two-photon writing or another 3D-capable route. If it is planar and mask-compatible, lithography offers more scaling options.
- Set the area and quantity. A few square millimeters and a wafer-sized panel are different manufacturing problems. Serial writing is practical for the former; parallel exposure or replication is needed for the latter.
- Set the fidelity budget. Identify allowable variation in line width, gap, height, sidewall angle, roughness, and layer overlay. Compare that budget with the expected process variation, not just the nominal tool resolution.
- Choose the material with the process. Plasmonic metals provide strong confinement and near-field enhancement but can introduce absorption and fabrication sensitivity. Dielectric platforms generally offer broader low-loss operation and can be patterned with high-precision lithography. The wavelength and optical loss target should determine both material and fabrication sequence.
- Plan replication only after validation. If the design is still changing, avoid committing to an expensive mask or mold. If the design is fixed and volume is the priority, move from a prototype method to DUV, photolithography, or nanoimprint.
A fabrication workflow that avoids common dead ends
1. Simulate process-aware unit cells
Model finite thickness, sidewall angle, rounded corners, material dispersion, and substrate effects rather than an ideal zero-roughness geometry. For multilayer chirality, include the expected overlay error. Simulate both circular polarizations and the measurement geometry you will use.
2. Make a small process matrix
Expose several doses, scan speeds, resist thicknesses, development times, or etch conditions on one test substrate. Record dimensions from microscopy and map them to the optical spectrum. This separates a design problem from a process-window problem.
Recommended Free Tools
3. Validate handedness and orientation
Fabricate the opposite enantiomer or a mirrored control whenever possible. A true chiral response should reverse or otherwise change predictably when the handed geometry is reversed. Include an achiral control to identify polarization artifacts and substrate anisotropy.
4. Scale only after correlation
Compare measured dimensions and spectra from the prototype with the process model. If the resonance is shifted, determine whether the cause is shrinkage, etch bias, refractive-index error, roughness, layer offset, or measurement alignment before increasing area or ordering a master.
Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone.Characterization checklist
Characterization must test the optical property that motivated the fabrication choice. A high-resolution image alone does not establish useful chirality.
- Circular dichroism: measure the difference in transmission or reflection for left- and right-circularly polarized illumination over the intended wavelength range.
- Optical rotation and ellipticity: determine how the metasurface changes the polarization state, not just total intensity.
- Polarization conversion: quantify conversion efficiency and cross-polarized leakage when the device is intended as a polarization component.
- Transmission and reflection spectra: report both where relevant; a resonance can appear strong in reflection but weak in transmission, or vice versa.
- Angular and spatial dependence: test the incidence angles and collection geometry relevant to the application. Oblique illumination can create or suppress apparent chiral signals.
- Microscopy and dimensional metrology: inspect roughness, voids, collapsed features, missing cells, stitching boundaries, layer overlay, and height variation.
- Controls: compare opposite handedness, an achiral pattern, an unpatterned substrate, and—when useful—a deliberately disordered array.
Connect the measured response to the intended use, such as sensing, imaging, or holography. Roughness, absorption, disorder, and layer misalignment can make a nominally high-resolution pattern inferior to a coarser but more uniform one.

The resonance is shifted from simulation
Measure actual line width, gap, height, sidewall profile, and roughness. Polymer shrinkage, incomplete conversion, etch bias, and an incorrect dispersion model commonly shift resonances. Update the model with measured dimensions before changing the nominal CAD pitch.
A large written field is nonuniform
Map feature dimensions and spectra from the center, edges, and stitched boundaries. Recalibrate focus and dose, reduce field size, add overlap or stitching corrections, and adjust scan order to limit drift or heat accumulation. If uniformity remains unacceptable, use a parallel lithographic or imprint process for the production array.
Self-assembled domains produce broad spectra
Inspect grain orientation, pitch distribution, vacancies, and domain boundaries. Improve nucleation and annealing control, select a design less sensitive to pitch variation, or switch to a deterministic lithography route if the optical bandwidth cannot tolerate the disorder.
Do these 3 things before closing this tab:
1Repair Windows errors before they cause bigger problems2Scan for outdated or missing drivers - takes under a minute3Clear out junk files and repair common Windows errorsMultilayer chirality disappears after alignment
Measure overlay rather than assuming the mask alignment specification equals the final device alignment. Thermal expansion, imprint distortion, stage calibration, and layer-specific shrinkage can all introduce offsets. Add alignment marks and simulate the measured offset to determine the acceptable process window.
Which method scales to wafer-size production?
Photolithography and DUV are the clearest choices when a stable design must be repeated across wafers or panels. Nanoimprint can also scale well once a defect-controlled, high-resolution master and a durable replication process exist. Direct laser writing and electron-beam lithography can pattern large areas in principle, but their serial nature makes throughput and uniformity the main barriers. Self-assembly naturally covers large areas, yet its periodicity and defect constraints may prevent it from reproducing an arbitrary chiral unit cell.
“Wafer-size” does not mean the same thing as “device-ready.” A large field with gradients, stitching artifacts, or mixed handedness may have less usable area than a smaller uniform field. Yield, inspection speed, overlay, and the optical acceptance criteria determine the real scale.
Recommendations by project type
| Project situation | Recommended starting route | Reasoning |
|---|---|---|
| Unusual helical or vertically varying cell | Two-photon direct laser writing | 3D geometry and maskless iteration are the priority |
| Small device where a 10-nanometer-scale placement error matters more than area | Electron-beam lithography | Arbitrary high-fidelity patterning is worth the serial exposure |
| Planar design already validated and repeated over many wafers | Photolithography or DUV | Parallel exposure and process repeatability dominate |
| Validated pattern needing many replicas | Nanoimprint lithography | A master can spread fabrication cost over high-throughput copies |
| Periodic chiral array with tolerance for domain variation | Self-assembly lithography | Large area and simple processing outweigh arbitrary pattern control |
Bottom-line selection
Choose direct laser writing when you are still discovering the geometry, need a 3D chiral relief, or want to avoid a mask during rapid iteration. Choose electron-beam lithography for the highest-fidelity small-area prototype. Choose photolithography or DUV when a fixed planar design must be manufactured repeatedly over large areas. Choose nanoimprint when a qualified master exists and replication economics matter. Choose self-assembly when periodicity, disorder tolerance, and process simplicity are more important than arbitrary unit-cell control.

The most reliable development path is often hybrid: use laser writing or electron-beam lithography to prove the optical concept, then transfer the validated geometry to photolithography, DUV, or nanoimprint for production. Self-assembly is a separate path for designs intentionally created around its periodic and statistical behavior.
