Preventing failures in a liquid-cooled data center requires two controls working together: keep every exposed coolant surface above the room’s dew point, and contain and detect leaks before liquid can reach critical equipment. A CDU (coolant distribution unit) should regulate supply temperature while measuring temperature, pressure and flow; the facility should monitor dew point directly, protect high-consequence connections, route overhead drainage, and test the complete alarm and shutdown response.

The practical sequence is: establish a dew-point margin, commission the CDU and connections, install detection and containment at likely release points, control coolant chemistry, and verify the system after every intervention or operating change.

Why condensation and leaks are different risks

Condensation is a moisture-control problem. It occurs when a cold plate, hose, manifold, valve or pipe surface is at or below the surrounding air’s dew point. Water then forms on that surface even though no fitting has failed. A leak is a loss of coolant from a pressurized circuit through a failed hose, seal, quick-disconnect, valve, pipe or other connection. A single installation can experience either problem, or both: a cold, wet surface can hide a small release, while a leak can wet insulation and create additional corrosion or electrical hazards.

Use separate controls for each hazard. Temperature control and room-moisture management prevent condensation; compatible materials, sound installation, containment, sensing and response limit leaks. Treat them as one protection program because the same CDU, piping routes and maintenance work affect both.

Set a dew-point margin before choosing coolant temperatures

Measure dew point, not only relative humidity

Relative humidity changes when air temperature changes, so a fixed RH alarm does not reliably indicate whether a pipe will sweat. Dew point expresses the moisture content at which water begins to condense and is the more direct control variable. ASHRAE recommends monitoring datacom-room moisture with dew point because it can be monitored and controlled consistently.

ASHRAE’s cited typical datacom conditions are 15–32 °C air temperature, 20–80% relative humidity, a maximum 22 °C dew point, controlled rates of change, and no condensation. These are environmental guidance values, not permission to run every installation at the limit. Equipment, insulation, rack density and local airflow can require a more conservative set point.

Place sensors where the risk actually exists

Install calibrated dew-point or temperature-and-humidity sensors at representative room locations, including areas with different air distribution, perimeter zones and locations near liquid-cooled racks. A single sensor beside a return-air grille can miss a humid pocket at a rack row. Use the highest credible local dew point when determining the coolant set point, and trend the readings so a rising value is visible before it reaches an alarm.

Calculate the operating margin

Set the CDU supply temperature above the measured design dew point by a margin defined by the equipment and facility design. Do not substitute a universal offset: the required margin depends on sensor accuracy, control stability, transient behavior, insulation, airflow and the temperature of the coldest exposed component. ASHRAE states that liquid circulating in the rack must be kept above dew point to eliminate condensation concerns.

Document the design dew point, the minimum permitted coolant temperature, sensor tolerances, alarm thresholds and the action required when the margin narrows. Include a low-supply-temperature alarm and a high-dew-point alarm, with enough separation between warning and trip values to avoid nuisance cycling while still protecting surfaces.

Make the CDU the control point for temperature and flow

Required measurements and functions

The CDU should regulate supply temperature and provide dependable temperature, pressure and flow sensing. Maintaining coolant above room dew point is one of its most important functions. The control sequence should remain stable during rack-load changes, pump transitions and changes in chiller or facility-water temperature.

  • Supply and return temperature: use sensors with documented calibration and verify that their locations represent the fluid entering and leaving the protected loop.
  • Pressure: trend differential pressure and alarm on conditions that indicate a blocked filter, failing pump, restriction or abnormal loss.
  • Flow: confirm minimum flow for the connected equipment and detect a stopped pump, closed valve or major restriction.
  • Control output: verify valve, pump and heat-exchanger response rather than assuming a command was executed.
  • Moisture input: bring the selected room dew-point value into the CDU control or supervisory system so the temperature limit follows actual conditions.

Test dynamic conditions

Commissioning must include more than a steady-state reading. Raise and lower simulated load, transfer between pumps, change the facility-water temperature within its permitted range and confirm that coolant remains above the dew-point limit. Check startup, restart after power interruption and the behavior when a sensor fails or reports an implausible value. A failed sensor should produce a defined alarm and a safe control response, not silently permit an over-cold loop.

Design every connection as a potential leak point

Specify materials for the complete service envelope

Select hoses, tubing, seals, quick-disconnects, valves, manifolds and fittings for the actual coolant chemistry, pressure, temperature range and expected service life. Compatibility must be checked for every wetted material, not just the pipe. A component that tolerates water may not tolerate an additive package, glycol concentration, biocide or cleaning chemical.

Inspect and commission high-risk joints

Require installation inspection for every joint and additional commissioning for connections whose failure could wet servers, power equipment or other critical assets. Confirm correct insertion depth, torque, locking features, hose bend radius, support and strain relief. Pressure-test and flush the installed circuit using a procedure appropriate to the equipment and coolant, then record the result. A leak-free visual check at one pressure and temperature does not prove long-term reliability after thermal cycling or maintenance.

Open Compute Project guidance states that connections with the potential to develop leakage should be provided leak detection and protection. Use that principle to rank locations by consequence, not merely by the number of fittings.

Contain liquid before it can reach equipment

Protect overhead routes

Overhead piping that passes above racks or other critical equipment needs a physical path for any released liquid. ASHRAE’s 2021 guidance recommends drip trays under such piping with piped drains routed to a safe floor location. A tray that only holds liquid until it overflows is not a complete control.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Size trays for the credible release and provide access for inspection and cleaning.
  • Keep tray joints, penetrations and drain connections themselves watertight.
  • Route drains away from electrical distribution, network pathways and egress routes.
  • Provide slope and cleanouts so standing water does not remain hidden.
  • Coordinate tray placement with rack doors, cable trays, fire protection and service clearances.

Use local barriers at rack interfaces

At manifolds and hose transitions, use drip pans or shields where a release could fall directly onto a server or power supply. Do not rely on absorbent material as the primary containment; it can conceal a continuing leak and has a finite capacity. Keep quick-disconnects accessible so a technician can isolate and replace one without disturbing adjacent connections.

Install leak detection where a failure matters

Choose sensing coverage by location

Use sensing cable, point sensors or a combination. Sensing cable covers a route and can indicate a wet section; point sensors are useful beneath a specific CDU, manifold, valve or drip tray. Place sensors beneath:

  • CDUs and their pump, heat-exchanger and filter assemblies;
  • manifolds and quick-disconnect arrays;
  • valves, hose transitions and flexible-hose low points;
  • drip trays and drain connections;
  • any connection located above or beside critical equipment.

The cited OCP and ASHRAE guidance establishes the need for leak detection and protection but does not endorse a particular manufacturer or sensor model. Select sensing technology for the coolant, floor finish, tray material, detection distance, false-alarm behavior and maintenance access.

Connect alarms to an operating response

A sensor that only illuminates a local panel is easy to miss. Send alarms to the building-management system or data-center infrastructure-management system, identify the exact zone, and define escalation to the responsible operator. Include a warning level, a confirmed-leak level and a loss-of-signal or sensor-fault alarm.

Decide in advance whether a confirmed event will close an isolation valve, stop a pump, reduce load or require a manual decision. Automatic isolation can limit the release, but an incorrectly placed or untested valve can interrupt healthy racks. Use a documented cause-and-effect matrix and test it during commissioning.

Test the complete chain

  1. Apply the approved test method at each sensor or sensing zone without contaminating equipment.
  2. Verify local indication, alarm timestamp, zone identification and communication to the BMS or DCIM.
  3. Confirm escalation to the on-call person and the required acknowledgement time.
  4. Exercise any automatic valve, pump or load-control action and verify the final state.
  5. Restore the sensor, clear the alarm and confirm that normal monitoring has resumed.

Control coolant chemistry and water quality

Keep a written coolant specification

Document the fluid, additive concentration, acceptable conductivity or other water-quality limits, filtration method, sampling schedule and replacement interval. Record make-up fluid and every chemical addition. Uncontrolled dilution can reduce corrosion or biological protection; excessive additive can attack materials or degrade heat transfer.

Manage corrosion and biological growth

Corrosion products can restrict small channels, damage seals and create particles that defeat valves or filters. Biological growth can foul heat exchangers and alter fluid chemistry. Use compatible treatment, filtration and cleanliness procedures, and trend sample results rather than waiting for a visible deposit or a flow alarm.

Account for glycol trade-offs

Glycol can reduce freezing risk and may assist corrosion or bacteria control, but it lowers heat-transfer performance. The concentration therefore belongs in the thermal and hydraulic design, not only in a maintenance specification. Verify the actual concentration after filling, top-up and any leak repair.

Commissioning record: what to prove before handover

Reliability is not established by installation alone. Open Compute Project guidance emphasizes that reliability is undefined without verification of proper installation. Keep a commissioning record that links each test to a location and instrument.

Maintenance schedule that catches degradation

At each operational round

  • Review dew point, coolant supply and return temperature, pressure, flow and alarm status.
  • Look for droplets, staining, crystallized residue, damp insulation or unexplained make-up fluid.
  • Check that trays and drains are dry and unobstructed.

At planned maintenance intervals

  • Test leak sensors, communication and escalation according to the site procedure.
  • Inspect hose jackets, bends, supports, quick-disconnect locks and valve packing.
  • Sample coolant and compare chemistry and additive concentration with the specification.
  • Verify sensor calibration or replace sensors that have exceeded their calibration interval.
  • Clean strainers and filters and investigate any change in differential pressure.

After any intervention

Repeat the relevant pressure, cleanliness, sensor and alarm checks after hose replacement, CDU work, manifold changes, software changes, piping modifications or a change in facility-water temperature. Update drawings and the asset register so the detection map still matches the installed system.

Respond to condensation, a leak alarm or unexplained moisture

If a surface is sweating

  1. Keep people away from energized equipment and follow the site electrical-safety procedure.
  2. Confirm the local dew point with a calibrated instrument and compare it with the coldest surface temperature.
  3. Raise CDU supply temperature or reduce moisture in accordance with the approved operating procedure; do not simply silence the alarm.
  4. Inspect insulation, vapor barriers, nearby airflow and sensor placement.
  5. Investigate whether a control, valve, pump transition or facility-water change drove the surface below dew point.

If a leak sensor alarms

  1. Identify the alarm zone and verify whether liquid is present without entering an unsafe area.
  2. Follow the cause-and-effect procedure: isolate the affected branch or CDU if authorized, protect critical loads and notify the response team.
  3. Stop the release at the nearest safe isolation point; do not disconnect a pressurized fitting.
  4. Contain and remove liquid, then inspect the failed component and adjacent connections for secondary damage.
  5. Pressure-test, flush and recommission the repaired section before returning it to service.

If moisture is found without an alarm

Treat it as a detection failure as well as a possible leak. Preserve the evidence, check sensor placement and cable continuity, review alarm history, and test the affected zone. A dry sensor beside a wet fitting indicates that coverage, drainage or installation needs correction.

Common design mistakes and their fixes

  • Using room RH as the only condensation control: add dew-point measurement and a documented coolant margin.
  • Setting coolant temperature from the CDU display alone: verify the coldest exposed component and sensor location.
  • Putting one leak sensor in the room: map sensors to CDUs, manifolds, valves, hose transitions and trays.
  • Installing a tray without a drain: route a sized, accessible drain to a safe floor location.
  • Choosing fittings by water service only: check compatibility with the actual coolant, additives, pressure and temperature.
  • Skipping retesting after maintenance: repeat pressure, alarm and cleanliness checks after every affected intervention.
  • Sending alarms nowhere actionable: integrate with BMS or DCIM, identify the zone and exercise escalation.
