You can replicate many plastic parts without the original CAD file by measuring the sample, rebuilding its important geometry in CAD, and iterating on a test print. For a simple part, calipers and careful modeling may be enough; a 3D scanner can help with complex curves, but its mesh usually still needs CAD work. A printed copy is not automatically as strong or safe as the original, so first consider the part’s job, loads, heat exposure, and mating components.
Start by deciding whether the part is suitable to copy
Before measuring, note what the part does, what it connects to, whether it moves, and whether it encounters heat or outdoor conditions. Those details affect both the geometry you need and the material and printing process to choose. Appearance alone does not establish what plastic the original is made from or what loads it was designed to withstand.
Do not rely on a printed replacement for consequential service without appropriate engineering validation. A commercial replacement service, for example, excludes pressure-holding parts, drinking-water supply parts, live electrical enclosures, guards and interlocks, fall-protection or lifting components, fire-door or exit hardware, and other parts on which a person’s safety rests. This is a useful caution, not a complete list of legal restrictions. A printed copy does not inherit the original part’s ratings.
Also confirm that you have the right to reproduce the design. Legal limits can vary by country and may involve patents, copyright, or contracts; check local law rather than assuming that owning a sample automatically gives you every right to copy it. Preserve the sample and record what it mates with
Keep every broken fragment. A fragment may contain the geometry missing from the remaining piece, and the mating part can reveal dimensions or alignment that are difficult to infer from the damaged sample alone. Photograph the top, bottom, sides, failure area, molded identification, and the part installed or positioned beside its mating pieces. Use the photos to document orientation and shape, not as a substitute for dimensions: without a known scale, a photograph cannot provide trustworthy measurements.
Choose a geometry-capture method

Measure simple features with calipers
For a part with accessible, mostly geometric features, digital calipers and CAD are a practical route. Record the overall dimensions and the interfaces that determine whether the replacement will fit, including relevant boss outside diameters, bore inside diameters, tab widths, slot depths, hole diameters and center-to-center distances. For shafts and bores, record the details that affect their fit; for threaded features, identify thread size and pitch if possible. Note the thinnest walls, too.

Measure important features more than once and record their orientation relative to a reference feature, such as a flat face or centerline. A measurement list is more useful when it states not just a number but where and how it was taken. If the part is worn or broken, distinguish the intended geometry from damage rather than treating every irregular surface as original design.
Scan complex surfaces when a mesh will help
A scanner can capture complex surfaces faster than measuring each contour manually, but the result is usually a mesh such as an STL. A mesh represents triangle positions; it does not automatically preserve the editable sketches, dimensions, and features of a solid CAD model. If you need significant changes or a dependable fit at critical interfaces, expect to check dimensions and reconstruct the relevant geometry in CAD. A scan is a capture aid, not a guarantee that the replacement is ready to print.

Use a specialist when the geometry or workflow exceeds your tools
If the sample is badly broken, worn, hard to measure, or beyond your CAD skills, a specialist may be able to handle measurement, reconstruction, and fit iterations. Agree in advance on what will be delivered, how fit will be judged, who owns or may use the resulting design, the price, and the expected turnaround.
Rebuild the model around the interfaces that must fit
Start the CAD model with the features that mate with other parts: holes, bores, shafts, tabs, locating faces, and mounting points. Use those as references for the rest of the geometry. Add the overall form after the critical interfaces are defined, so that a decorative curve or damaged edge does not take priority over the dimensions that determine function.

For missing areas, use fragments, matching components, repeated features, and the part’s function to infer the intended shape. Do not simply mirror a fracture or assume that a scan can recover geometry hidden by the break. The available evidence may not be enough to determine every original dimension, so treat uncertain areas as assumptions to check with a prototype.
Allow for clearance, printer behavior, and material conditions
Parts that must move or fit together need clearance. The Prusa Knowledge Base says, “When modeling parts that should fit together, you need to include a certain amount of tolerance.” Its guidance on modeling with 3D printing in mind gives 0.3 mm as an initial clearance measurement for movable parts in its printer guidance. Treat that as a starting point in that manufacturer context, not a universal tolerance: fit depends on the printer, material, geometry, and process, and material shrinkage or warping can affect accuracy.

Choose the material only after considering the part’s job, heat exposure, outdoor conditions, and the printer and process available. The information here does not establish one suitable filament for an unspecified replacement part. A fit-check print can use a compatible material to test dimensions and interfaces, but the final material choice must suit the actual application.
Print a fit-check before committing to the final part
- Print a test version. Focus on the interfaces that matter rather than assuming the first complete model will fit.
- Check the physical fit. Test how the part mates, whether holes and tabs align, and whether moving features have enough clearance.
- Revise the CAD model. Use observed fit to correct measurements, assumptions, or clearances. A prototype can expose scan gaps and modeling errors as well as measurement mistakes.
- Print the final version. Once the geometry has been fit-checked, print with a material and process appropriate to the part’s conditions and use.
Expect iteration: a first print is evidence about fit, not proof of strength, durability, or safety. If failure could harm someone or damage equipment, have the design and intended use evaluated by a qualified professional instead of relying on a desktop replica.
