For a reusable stencil for crafts, signs, or painting, thin polyester (often sold as Mylar) is the most practical general-purpose choice supported by the available guidance. Kapton is relevant when heat exposure matters; stainless steel is suited to repeated solder-paste printing; and thin aluminum can offer rigidity when cut with suitable metal-capable equipment. The evidence does not establish that a used soda can is a reliable precision-stencil material or provide safe steps for preparing one.

Choose by the job, not by the material name

A stencil used to paint a sign has different requirements from one that deposits solder paste through tiny openings onto a circuit board. Decide first what medium you will apply, how fine the openings need to be, how often you will reuse the stencil, whether it will see heat, and what cutting equipment is available.

Material Best-supported application Main tradeoffs
Polyester / Mylar (PET) Reusable craft, signage, and painting stencils; budget prototypes Flexible and comparatively easy to cut as thin film. Thickness, cutter settings, and edge ridges can affect detail and edge quality.
Kapton / polyimide Heat-exposed electronics work and some prototype stencil use Heat tolerance is useful, but it does not guarantee clean apertures or good solder-paste transfer.
Stainless steel Repeated production solder-paste printing Durable and dimensionally stable when appropriate stencil foil is used; fabrication requires equipment suited to metal.
Thin aluminum Rigid, durable stencil applications Requires metal-capable fabrication equipment. Performance and preparation of flattened beverage cans as stencil stock are not established.

Why Mylar is the broadest choice for general stencils

Mylar is a trade name commonly used for polyester film; Xometry identifies it as PET. Thin polyester film is flexible, reusable, and comparatively easy to cut, making it a practical starting point for general-purpose craft, signage, or painting stencils. BOSS Laser likewise recommends Mylar or polyester for reusable general work, while identifying card as an option for single-use designs and thin acrylic or aluminum when rigidity matters (BOSS Laser stencil-material guidance; Xometry’s Mylar laser-cutting guide).

Film thickness and cutting setup affect whether small features separate cleanly or develop ragged or melted edges. A laser also removes material along the cut, known as kerf, so the opening can end up larger than its drawn dimensions. BOSS Laser recommends test cuts and artwork adjustment; counters in letters and other enclosed shapes need bridges to keep their inner islands attached. These details matter for legibility and fit even when the stencil is not used for electronics.

When Kapton makes sense—and what heat tolerance does not solve

Kapton is a polyimide film used where heat exposure matters, including electronics applications. It can be a candidate for prototype stencils, but its temperature resistance alone does not establish that it will produce clean apertures or transfer solder paste reliably.

A technical report on prototype solder-paste stencils describes local laser heat deformation around Kapton aperture walls. The report also describes ridges from Mylar cutting that can reduce coplanarity with a PCB and contribute to smearing. These are reported process findings, not universal outcomes for every film formulation, thickness, or cutting setup (technical report on prototype solder-paste stencils).

Why stainless steel is preferred for repeated solder-paste printing

For production surface-mount technology (SMT) printing, durability and dimensional stability over repeated prints are central. An IPC technical presentation states that “Stainless steel (SS) is the material of choice, except when special circumstances dictate nickel, and emerging SS alloys may soon rival nickel in hardness and durability.” It also cautions that standard stainless can have thickness variation, inclusions, or warping and bowing from laser heat. Precision-rolled, stress-relieved stencil foil is intended to reduce those issues (IPC, “Selecting Stencil Technologies to Optimize Print Performance”).

That preference is specific to the demands of solder-paste printing; it does not make stainless the best material for every craft stencil. Thin stainless needs fabrication equipment suited to metal, and achieving fine apertures depends on process quality as well as the raw material.

Thin aluminum versus a used soda can

Thin aluminum can provide a rigid, durable stencil when the material is fabricated with appropriate metal-cutting equipment. BOSS Laser distinguishes thin-metal stencil work from film cutting and notes that thin stainless and aluminum require equipment suited to metal (BOSS Laser material guidance).

A beverage can is not the same thing as verified stencil foil. The available guidance does not establish whether used can sheet can be flattened into a sufficiently flat, consistent stencil, how its edges should be prepared, or how to cut and handle it safely. It therefore cannot support a recommendation to use a soda can for a precision stencil—or a household-tool method for making one. If rigidity is the goal, use purpose-made thin aluminum with a fabrication process appropriate to the material.

For electronics, material is only one part of print quality

Fine solder-paste apertures must work as part of a repeatable printing process. Material choice, aperture-edge effects from cutting, flatness, contact between stencil and board, and repeatability all matter. A heat-tolerant film may still deform locally during cutting; a cut film may have ridges that interfere with contact; and a metal stencil still depends on suitable foil and fabrication. Match the stencil to the aperture scale and expected reuse, rather than assuming that one material property—such as heat tolerance or rigidity—settles the choice.

Custom Letter Stencil for Spray Paint, 8.3"x5.8" Stainless Steel
  • Pick the Size by How Much Text You Need: This sheet is 8.3" x 5.8" in stainless steel and holds up to 21 bold capital letters on one line. Text cuts from 0.28 inch tall upward with no fixed maximum - the bigger the sheet, the bigger the lettering it carries. Crowd too many characters onto a small sheet and the letters drop below 0.28 inch, so count your longest word before you pick.
  • Three Materials, Three Jobs: 1mm rigid PVC lies flat on floors, walls and boards. 0.25mm flexible polyester film bends around bottles, cans and tumblers, and stainless steel takes repeated outdoor and heavy-duty work. The film and the steel also hold about a quarter more characters on a line than the 1mm PVC. Pick the material by the surface the stencil will sit on.
  • Order It in Four Steps: Click Customize Now, type your text or upload your artwork, pick the size and material, then add it to the cart. A sample layout is already loaded in that form so you can see how a finished sheet reads. The preview is the layout that gets cut, and a fixed letter height can go in the order notes.
  • Laser-Cut, Not Printed: The background is cut away, so paint passes through the open characters and lands on your surface, and narrow bridges keep the counters of letters like A, O and R in place. Fine artwork needs a minimum gap between cut lines - about 0.07 inch on the 1mm PVC and about 0.05 inch on the film and the steel.
  • Built for Shops, Yards and Homes: Parking spot numbers and warehouse bay markings. Store, cafe and market signs. House numbers, mailbox plates, wall decor and fabric projects. Rinse the paint off with soap and water and it is ready for the next project.

A practical selection checklist

  • Crafts, painting, or signage: Start with thin polyester/Mylar film if you want a reusable general-purpose stencil; check that its thickness suits your design and cutter.
  • One-time design: Card is a possible single-use option in BOSS Laser’s guidance.
  • Heat-exposed electronics prototype: Consider Kapton for its heat relevance, but account for the reported aperture deformation and verify performance in the actual process.
  • Repeated SMT solder-paste printing: Use purpose-made stainless stencil foil and fabrication intended for repeatable printing.
  • Rigid stencil: Thin aluminum is an option when suitable metal-capable fabrication is available; evidence here does not validate used soda cans as a substitute.
  • Fine features in any material: Check cutter compatibility, kerf, edge quality, flatness, and the ability to preserve islands with bridges before committing to a full design.
