AI can help manufacturers use energy more efficiently by analyzing operating data to support production optimization and process control. It does not guarantee savings: results depend on the process being targeted, the measurements available, integration with plant systems, and whether staff can act on what the system recommends. The International Energy Agency (IEA) estimates 8% energy savings in light industry by 2035 in a widespread-adoption scenario—not as a result measured at every plant.
How can AI improve energy efficiency in manufacturing? By helping identify or control operational choices that affect energy use, provided the facility has the data and operational readiness to make those choices useful.
Where AI can affect industrial energy use
The IEA says AI is being used in industry to optimize production processes. Depending on the application, that can mean analyzing process data, supporting production decisions, or informing process control. These are different levels of use, not a ranking of which approach saves the most energy.
- Process monitoring: analyze operating information to help identify patterns or deviations relevant to a process objective.
- Production optimization: use analysis to support decisions about how production runs.
- Process control: use AI-informed methods to influence processing decisions. This requires appropriate integration and oversight; an algorithm alone does not establish a usable control system.
The energy benefit is not automatic. A useful application needs a defined operational objective, relevant measurements, a way to connect analysis to plant systems, and people able to evaluate and act on recommendations. The IEA also frames industrial AI in terms of potential effects on production, uptime, costs, and emissions, while noting that sector-wide impacts are difficult to quantify beyond individual cases. What the published evidence does—and does not—show
The figures and examples below describe different kinds of evidence. A forward-looking sector scenario, a research project description, and a facility case are not interchangeable measures of AI’s achieved energy savings.

How to read the IEA’s 8% estimate
The IEA’s Widespread Adoption Case scales existing AI-led interventions informed by real-world cases across light industry. It assumes many adoption barriers are overcome while accounting for structural constraints such as differences in digital infrastructure. The 8% estimate is therefore conditional on broad adoption; it is not a guaranteed forecast, a typical-plant result, or a measured percentage attributable to every AI deployment. What a DOE AI project description means
The U.S. Department of Energy’s 2022 inventory describes an Idaho National Laboratory project titled “Artificial Intelligence Based Process Control and Optimization for Advanced Manufacturing.” It says the project will develop control algorithms using deep reinforcement learning and physics-informed reduced-order models to inform processing decisions in a simulation environment. In a 2016 case, DOE Better Buildings & Better Plants reported that Celanese’s first plant with fully implemented dashboards realized more than $300,000 in annual energy-cost savings. The account credits access to real-time energy information and process adjustments by operators. It illustrates the value of energy visibility and operational action, but does not attribute the savings to AI. Its cost metric and facility scope also cannot be directly compared with the IEA’s sector-level energy-savings scenario. These sources do not establish a robust, general-purpose percentage of industrial energy savings attributable specifically to AI deployments. The scenario estimate should stay a scenario, and the dashboard case should stay a non-AI facility example.
What a plant needs before AI can help
Adoption is an operational and infrastructure challenge as well as an algorithmic one. The IEA identifies data access, interoperability, critical skills gaps, inadequate digital infrastructure, unfavorable regulation, and resistance to change as barriers to broader use. IEA, Energy and AI (2025).

- A bounded problem: specify the process or operating decision to improve rather than treating “AI” as the objective.
- Relevant measurements: confirm that available data captures the conditions that matter to that process. Instrumentation can help fill gaps, but a generic sensor is not automatically suitable for an industrial facility.
- Data access and interoperability: determine whether operating information can be accessed and used with the systems already in place.
- Digital infrastructure: assess whether the facility can support the data handling and system connections the application requires.
- People and authority to act: make sure engineers and operators have the skills, time, and remit to evaluate the information and adjust operations where appropriate.
- A baseline and evidence standard: distinguish a project goal from a modeled potential and from an outcome measured at a facility.

How to judge an industrial AI efficiency proposal
Before treating projected savings as credible, ask what is being optimized and what kind of evidence supports the claim.

- Identify the application. Is the system monitoring a process, supporting production optimization, or informing closed-loop control? The operating implications differ.
- Check the data path. Confirm that measurements are relevant and accessible, and that data can be connected to the intended analysis or control workflow.
- Check integration and readiness. Establish whether existing systems and digital infrastructure can support the application, and who will interpret its output.
- Classify the evidence. A project description indicates work planned or in development; a scenario estimates conditional potential; a facility case reports an outcome in a particular setting. Do not treat one as proof of another.
- Define how success will be assessed. Set a facility-specific baseline and operational measure before relying on a projected benefit. The sources cited here do not establish a universal implementation recipe or return on investment.
Energy management remains the foundation
AI is best understood as one possible tool within a broader energy-management practice. The IEA’s 2025 discussion of industrial energy management connects systematic management with digitalisation and AI; energy performance still depends on measurements, processes, and organizational follow-through. The Celanese dashboard case reinforces this distinction: making energy information visible and enabling operators to adjust processes can produce reported savings without an AI intervention. A facility can therefore improve energy management without first deploying AI, while AI may be useful where a specific data-intensive process problem justifies it.
