Design a DC-to-DC converter by defining its input, output, load, ripple, transient, isolation, and thermal requirements first; then choose a topology and regulator that meet them. Size the power stage and capacitors for the full operating range, design the feedback loop, lay out switching-current paths carefully, and validate the prototype under real operating conditions. There is no universal schematic or set of component values: device-specific calculations and pin details depend on the chosen regulator and its current datasheet.

1. Write the electrical specification before choosing parts

A converter is only well designed against a defined operating envelope. Record the requirements that constrain the topology, component ratings, control loop, board, and tests.

  • Input: minimum and maximum voltage, including expected variation and startup conditions.
  • Output: nominal voltage and tolerance, continuous current, peak current, and when or how long peaks occur.
  • Performance: allowable steady-state ripple, load-step deviation and recovery, and efficiency goals across the load range.
  • Environment and construction: operating temperature, size, cost, and available thermal paths.
  • System constraints: whether input-to-output galvanic isolation is required, plus applicable safety and EMC requirements.

These values are related. For example, the input range and output target help determine topology, while peak load and transient limits affect the power stage and capacitors. The full input and load ranges—not just nominal conditions—must guide selection and verification.

2. Choose a topology that fits the input-to-output relationship

Start with whether the input is always above, always below, or can cross the required output voltage. Then account for polarity, power, efficiency, and isolation. Requirement Topology to evaluate Design implication
Input remains above the output Buck (step-down) A common starting point when the supply must reduce voltage.
Input remains below the output Boost (step-up) Evaluate when the supply must raise voltage.
Input may be below or above the output Buck-boost or another suitable topology Choose based on polarity, power level, and efficiency needs; the name alone does not establish a specific implementation.
Galvanic isolation is required An isolated converter using a transformer Isolation changes the power-stage and safety requirements; select an implementation suited to the application.
Low noise, simplicity, or bandwidth is a priority and the voltage drop is acceptable Consider a linear regulator alongside switching options Compare against the actual input, output, load, thermal, and performance requirements rather than assuming one approach is always more efficient.

The input/output relationship narrows the candidates, but it does not select a complete circuit. A specific choice also needs the power level, polarity, isolation need, constraints, and operating range.

3. Select the regulator or controller for the whole envelope

Filter candidate devices against the complete specification, not only their nominal input voltage or advertised output-current figure. Check:

  • Supported input range and topology, along with output and switch-current limits.
  • Switching frequency, control mode, and thermal limits in the intended operating conditions.
  • Startup and shutdown behavior, including any required sequencing or load behavior.
  • Compensation requirements and whether the chosen capacitor characteristics are compatible with the control loop.
  • Available datasheets and reference designs that match the intended topology and operating conditions.

A reference design is a worked example for its named IC and conditions, not a drop-in design for a different voltage, load, or board. Analog Devices’ MAXREFDES1045: Design Procedure for High-Efficiency Buck Converter illustrates a device-specific workflow that includes output setting, inductor and capacitor selection, and loop compensation. Use the current documentation for the particular regulator to obtain its formulas, component limits, and pin-level details.

4. Size the inductor and power stage

For the selected topology and controller, determine inductor ripple at the worst-case combination of input, output, and switching conditions. Then check both average and peak current: peak inductor current equals average current plus half the peak-to-peak ripple. It must remain compatible with the regulator’s current limit and the inductor’s saturation rating.

  • Current and heat: check RMS current, DC resistance (DCR) loss, temperature rise, and the effects of the inductor’s tolerance.
  • Ripple and response: lower inductance can improve transient response but increases ripple and can reduce efficiency; higher inductance reduces ripple but may increase size or resistance and affect dynamic behavior.
  • Physical fit: check footprint, height, thermal conditions, and whether the selected part fits the board and power stage.

Analog Devices’ application note AN-1269: Designing an Inverting Power Supply Using the ADP2441/ADP2442 discusses a 30% ripple guideline in its particular design context. That figure is not a universal requirement; choose a ripple target using the topology, regulator documentation, current limits, and performance goals for the actual converter.

5. Select input and output capacitors

Capacitor choice affects electrical stress, ripple, transient performance, and loop behavior. Check voltage rating with suitable derating, and verify effective capacitance at the applied DC bias rather than relying only on the nominal label value.

  • Input capacitors: in a buck converter, input current is pulsed. Check ripple-current capability and place the relevant bypass capacitors close to the power stage.
  • Output capacitors: capacitance and equivalent series resistance (ESR) both affect output ripple and load-step behavior.
  • Control-loop compatibility: select capacitor technology and any parallel combination to meet the chosen controller’s stability requirements. Low ESR alone does not prove compatibility.

Analog Devices’ AN-140: Basic Concepts of Linear Regulator and Switching Mode Power Supplies discusses capacitor and feedback considerations. Apply the chosen regulator’s own requirements to the actual components and operating conditions.

6. Design and verify the feedback loop

Compensation is part of the design, not a cosmetic adjustment after the power stage is complete. The loop must remain stable across input voltage, load, and component variation while meeting the specified transient response.

Follow the selected IC’s current documentation for compensation design and evaluation. Bandwidth, phase margin, and gain margin are useful response measures, but specific values and recommendations in a device application note do not automatically apply to another regulator. For example, Analog Devices’ AN-2640: Shaping Loop Response in Synchronous Buck Converters with Feedforward Capacitance addresses a particular internally compensated device family.

7. Lay out switching paths and thermal paths deliberately

PCB layout is part of the electrical design. Switching currents change rapidly, so parasitic inductance and poorly placed components can contribute to noise and thermal stress.

  • Keep high di/dt switching loops small.
  • Place switching-current bypass capacitors close to the power stage.
  • Route feedback away from noisy switch-node copper.
  • Plan copper and heat flow for the regulator, switches, inductor, and capacitors.

Texas Instruments’ Layout Optimization of 4-Switch Buck-Boost Converters identifies hot loops and poor layout as sources of noise pickup and thermal stress. Its detailed board guidance is an example for a particular implementation, not a universal layout template.

8. Validate the prototype against the specification

Test the full specified operating envelope rather than relying on a nominal bench point. Record results against the requirements written at the start.

  • Startup and shutdown behavior, and output setpoint accuracy.
  • Steady-state output ripple and load-step response.
  • Behavior as input voltage and load vary, including current-limit behavior where relevant.
  • Efficiency across relevant load conditions and temperatures of the regulator, switch, inductor, and capacitors.

Use suitable probing methods and follow the regulator manufacturer’s measurement instructions, particularly for switch-node waveforms and ripple measurements. Exact probe setups and bench-safety procedures depend on the device and test; consult its datasheet and applicable lab procedures before measuring.

How to compare candidate designs

Compare alternatives under the same input, output, load, and thermal conditions. The relevant axes are the full input range, output power, efficiency across load, ripple, transient response, isolation, size, thermal performance, cost, and implementation complexity. No single efficiency figure or topology label settles the comparison without its operating point and test conditions.
