Aluminium foil anodes swell and crack because lithium reacts with aluminium to form lithium–aluminium alloys during charging. The conversion between aluminium-rich α-Al and lithium-rich β-LiAl can change the material’s volume by about 100% in the transformation reported by Trejo and Manthiram in 2026. Repeating that expansion and contraction creates mechanical stress. Uneven lithiation concentrates the stress, producing cracks, fracture and sometimes pulverization. A separate but related problem is diffusional lithium trapping: lithium can remain locked inside the foil behind a slowly conducting aluminium-rich surface layer, causing capacity loss even when the foil has not completely broken apart.
This explanation applies to aluminium foil used as the active alloying anode in experimental lithium-ion cells. It should not be confused with the thin aluminium current collector found under a different active material, such as a conventional cathode. The studies discussed here describe laboratory cells and design research, not a repair method or a universal failure rate for consumer batteries.
What happens inside an aluminium foil anode
During charging, lithium ions leave the positive electrode, cross the electrolyte and accept electrons at the aluminium foil. Lithium atoms enter the aluminium lattice and form lithium–aluminium phases, principally the lithium-rich β-LiAl phase. During discharge, lithium is removed and the material moves back toward the aluminium-rich α-Al phase.
A simplified description is:
Al + Li ⇌ LiAl
The reaction is an alloying reaction rather than the relatively small intercalation of lithium between graphite layers. Because the crystal structure and composition change substantially, the foil expands as it lithiates and contracts as it delithiates. Trejo and Manthiram’s 2026 study associates the α-Al/β-LiAl transformation with approximately 100% volume change under its experimental conditions.

That number is a materials-study result, not a specification for every aluminium foil cell. Actual dimensional change depends on the alloy, foil thickness, loading, voltage window, depth of cycling, rates and cell design.
Why repeated expansion produces cracks
Mechanical fatigue from cycling
The foil is constrained by its surroundings: conductive additives or coatings, separator pressure, electrolyte wetting, tabs and the cell casing. When the active material expands during lithiation, those constraints create stress. On delithiation, contraction creates stress in the opposite direction. Repeated reversals act like mechanical fatigue.
If the stress exceeds the strength of the foil or its interfaces, small defects become cracks. Cracks can grow through the foil, divide it into islands and eventually cause pulverization. Once pieces lose contact with the current-collecting network, their stored lithium is no longer fully accessible.

Why uneven lithiation is especially damaging
Lithium does not necessarily enter every part of a foil at the same rate. Differences in grain orientation, surface condition, local current density, electrolyte access and contact resistance make some regions lithiate before others. A fully lithiated region expands beside a less-lithiated region, creating a sharp strain gradient. The resulting local stress is higher than the average expansion would suggest.
A cover feature associated with Chen and co-workers’ benchmarking study describes uneven lithiation across the foil, nonuniform expansion and cracking or fracture during delithiation. This explains why a foil can fail locally even when its average thickness change appears moderate.
What cracks do after they form
- They interrupt electronic pathways between active aluminium and the external circuit.
- They create fresh aluminium surface that must form new solid-electrolyte interphase (SEI).
- Repeated SEI repair consumes electrolyte and cyclable lithium, lowering efficiency.
- They can turn a dense foil into a porous, fragmented structure with poor mechanical and electrical continuity.
- They allow some fragments to become electrically isolated, so their lithium cannot be recovered on later cycles.
Why cracking is not the same as lithium trapping
Aluminium foil anodes can lose capacity through fracture, through diffusional trapping, or through both mechanisms at once. Trapping explains capacity loss even when there is not obvious pulverization.

The passivating surface-layer mechanism
During delithiation, lithium may leave the outer part of the foil first. That can leave an aluminium-rich α-Al layer at the surface while lithium-rich β-LiAl remains deeper inside. The α-Al layer has poor lithium-ion diffusivity under the conditions studied. It therefore acts as a barrier: lithium remains chemically present but cannot move out quickly enough to contribute to the cell’s usable capacity.
The 2022 Journal of Power Sources study on diffusional lithium trapping found that higher delithiation rates and higher areal capacity can worsen this effect. Grain structure created during the first lithiation also influences how easily lithium travels through the foil.
How trapping appears electrochemically
In the comparative work, trapping-dominated cells tended to show low first-cycle efficiency followed by capacity gain over subsequent cycles as previously inaccessible lithium gradually became available. Pulverization-dominated cells could show higher first-cycle efficiency and temporarily better capacity retention, but severe fracturing and a shortened useful life. These patterns are observations within the tested cells, not universal diagnostic rules for field batteries.
What the 2026 alloy and cell-design comparison found
Trejo and Manthiram tested full cells pairing lithium iron phosphate (LiFePO4) with aluminium alloys containing 1 wt% silicon, copper or magnesium. They changed foil thickness to vary the negative-to-positive (N/P) capacity ratio. The result was that composition and cell design changed which failure mode dominated.
| Condition in the study | Observed behavior | Interpretation |
|---|---|---|
| N/P greater than 4 | Diffusional trapping was the primary degradation mode across the tested Al-1Si, Al-1Cu and Al-1Mg foils. | Extra negative-electrode capacity reduced the need to drive the foil to extreme expansion, but lithium remained inaccessible behind a resistive surface layer. |
| N/P less than 4 | The dominant failure mode depended on alloy composition. | There is no single alloy ranking independent of cell balance. |
| N/P = 2, Al-1Cu, by cycle 5 | Foil thickness increased by 67% and severe fracturing or pulverization was observed. | A study-specific example of expansion-driven damage. |
| N/P = 2, Al-1Mg, by cycle 5 | Foil thickness increased by 86% with severe fracturing or pulverization. | A larger measured change under the same reported comparison. |
| N/P = 2, Al-1Si | More structural integrity was retained, but cracking remained and images indicated about 40% volume expansion. | Silicon addition reduced, but did not eliminate, mechanical damage in that configuration. |
| N/P = 7 | Approximate expansion values were 25% for Al-1Cu, 17% for Al-1Si and 12% for Al-1Mg under the reported observations, with trapping effects. | Lower expansion in this test did not mean the foil was free of capacity loss. |
Every percentage in this table belongs to the specified alloy, N/P ratio, cell chemistry and cycling protocol. It cannot be used as a general swelling prediction for commercial batteries.

Small additions of another element alter grain structure, phase formation, strength, diffusion paths and the way cracks initiate. Silicon, copper and magnesium therefore influence more than a nominal capacity figure. They can change whether a foil accommodates strain, fractures, or develops a transport-limiting surface layer first.

A 2022 study reported that adding 2–3 wt% lithium improved first-cycle efficiency, while adding 1 wt% silicon improved cycle life in the tested aluminium-foil designs. Those results do not establish a universally best formulation. The later comparison found that the preferred composition changed with N/P ratio and failure metric.
Any meaningful alloy comparison must specify at least:
- Exact alloy chemistry and impurity levels.
- Foil thickness, grain structure and manufacturing history.
- Areal capacity and active-material loading.
- N/P capacity ratio and the positive-electrode chemistry.
- Lithiation and delithiation rates, voltage limits and depth of discharge.
- Cell format, pressure and electrolyte formulation.
- Whether success means capacity retention, first-cycle efficiency, dimensional stability, crack resistance or low trapped-lithium content.
How cell balance controls swelling and trapping
The N/P ratio compares the capacity available at the negative electrode with the capacity of the positive electrode. A low ratio forces the aluminium foil to supply a larger fraction of its theoretical capacity, increasing the extent of lithiation and the associated strain. In the 2026 comparison, low-N/P cells were more likely to show alloy-dependent fracture or pulverization.

A high ratio gives the negative electrode more capacity headroom and can reduce the maximum expansion reached in a cycle. However, the same study found trapping to be the main degradation mode above N/P 4. Increasing N/P is therefore not a universal cure; it trades some mechanical stress for lower practical utilization and possible lithium isolation.
Approaches to reduce the damage
Alloying and microstructural control
Minor-element additions and processing can refine grains, strengthen the foil and make lithiation more uniform. The objective is to distribute strain rather than allow a few regions to absorb most of it. Results must be evaluated with the intended loading and cycling protocol because a composition that resists fracture in one design may trap lithium in another.
Prelithiation
Prelithiation supplies some lithium before normal cycling, potentially compensating for first-cycle lithium consumption in SEI formation and improving initial efficiency. It does not remove the fundamental expansion of the Al/ LiAl reaction, so it must be combined with mechanical and transport control.

Electrolyte and interface design
Electrolyte formulations and additives can influence SEI composition, stability and elasticity. A more stable interphase may reduce repeated lithium consumption on newly exposed crack surfaces, but it cannot by itself guarantee uniform lithiation through a thick foil.

A Nature Communications study described a foil-based approach that confines much of the expansion in the direction normal to the foil. Directing strain into a controlled dimension can preserve in-plane electrical continuity, but it remains a research strategy rather than an established consumer-battery remedy.
Managing thickness, loading and cycling
Thinner foils shorten lithium-diffusion distances, while lower areal loading reduces the amount of lithium that must move through each cross-section. Slower or less complete delithiation can reduce transport gradients, although it also changes power, energy and practical utilization. The appropriate compromise depends on the cell’s intended energy density and rate capability.
How to interpret published swelling percentages
A reported “67% thickness increase” is not interchangeable with a 67% increase in every dimension or a 67% increase in a complete battery’s volume. Thickness, in-plane dimensions and stack pressure can respond differently. A paper may measure a local cross-section, an image-derived value or an average over a foil. Always read the measurement definition, cycle number and test configuration.
The same caution applies to “approximately 100% volume change.” It describes the phase transformation in the cited materials study. It does not mean every cycle doubles the thickness of every aluminium anode, nor that a consumer battery showing swelling necessarily contains an aluminium active anode.

In many commercial lithium-ion cells, aluminium foil is used as a current collector for the positive electrode. That collector is not intended to alloy with lithium as the active negative electrode. Its behavior and failure modes should not be automatically attributed to the aluminium-alloy anode studies described here.

The studies in this article use aluminium foil as the negative-electrode active material. They investigate deliberately alloying lithium with that foil to obtain high capacity. Identifying which role the aluminium plays is essential before interpreting any swelling or cracking observation.
What these findings mean for a swollen consumer battery
A swollen phone, laptop or power-bank battery should be treated as damaged and potentially hazardous, regardless of the exact electrode chemistry. Do not puncture, compress, freeze, recharge, open or replace its electrolyte. Stop using the device, keep it away from heat and flammable materials, and follow the manufacturer’s or local hazardous-battery disposal service’s instructions.
Changing an alloy, electrolyte, foil thickness or cycling protocol is an engineering intervention performed during cell design. It is not a safe repair that a consumer can apply to a sealed battery.

- What is the exact aluminium-alloy composition and foil thickness?
- What are the positive-electrode chemistry, cell format and N/P ratio?
- What are the areal capacities, current densities and charge/discharge rates?
- How deeply is the foil lithiated and delithiated each cycle?
- Is the reported improvement measured as thickness change, volume change, crack density, trapped lithium, first-cycle efficiency or capacity retention?
- How many cycles were tested, and were pressure and temperature controlled?
- Were results compared at equal areal capacity and equal energy, rather than only equal mass?
Without those details, “less swelling” or “longer life” is too broad to transfer from one laboratory design to another. The 2023 design-and-cycling review and the 2025 Journal of Power Sources study both emphasize that geometry and cycling conditions are inseparable from material choice.
The practical answer
Aluminium anodes swell because lithium alloying creates a large, reversible phase-change strain. They crack when repeated, uneven expansion and contraction exceed the foil’s mechanical tolerance or its interfaces. Cracks then worsen electrical isolation and SEI growth. Separately, a slowly conducting α-Al surface can trap lithium in β-LiAl, causing capacity loss without complete fracture. Alloy chemistry, foil geometry, N/P ratio, loading and cycling conditions decide which mechanism dominates. The percentages reported in laboratory studies are useful for understanding those interactions, but they are not universal specifications for consumer batteries.
