Contain the item, preserve its identifiers, and move it into the warehouse’s approved exception or hold flow before it can be routed incorrectly. Then independently compare the physical product with the return authorization, item master, quantity, and handling-unit record. Record the discrepancy, correct the authorized warehouse task or return association, reconcile any open work, and release the item only after the correction is approved. Do not improvise a robot or conveyor recovery sequence: the safe controls and escalation path depend on the installed robot, safety controller, warehouse-management system (WMS), and site procedures.

1. Contain the misidentified return safely

The first objective is to prevent a bad classification from becoming a bad inventory or shipping transaction. Use the facility’s configured stop, hold, divert, or exception action for the affected robot cell and conveyor. If the workflow has a clarification bin or quarantine location, direct the handling unit there through the approved system action.

  • Prevent the item from being auto-inducted again, combined with other stock, or sent to a sellable location.
  • Keep downstream equipment from processing an item whose identity is not established.
  • Follow the local machine-safety procedure before entering a robot or conveyor area, opening guarding, clearing a jam, or touching the item.
  • Call the authorized robotics, controls, or maintenance role when the alarm involves motion, guarding, sensors, or a safety circuit.

There is no universal emergency-stop button sequence that is safe to publish for every warehouse robot. A software hold may be appropriate in one installation, while another requires a designated physical control and a formal lockout or guarded-access process.

2. Preserve the evidence before changing a record

Create or update one traceable exception record while the alert and physical location are still clear. Link the physical item to every identifier that can help another operator reconstruct the event.

  • Return authorization or return reference.
  • Robot alert, classification result, and timestamp.
  • Warehouse task, work ID, order, or wave reference.
  • Handling-unit (HU), license-plate, tote, or container ID.
  • Physical location, lane, bin, or clarification position.
  • Expected SKU, variant, quantity, and tracking attributes.
  • Observed barcode, serial, lot, model marking, packaging, and quantity.
  • Operator, supervisor, or system account that opened the exception.

Save the robot image, scan payload, or camera frame when the deployed workflow permits it. Record what the system classified—not merely that it “failed”—and describe any disagreement between the label and the product. These details make an item-master, label, camera, lighting, or integration problem distinguishable from a one-off handling error.

3. Verify the physical item independently

A successful scan or robot classification is an observation, not proof that the returned product matches the return record. A person with the required authorization should compare the physical item and its identifiers with the return and inventory data.

  1. Open the return record. Confirm the return reference, expected item number or SKU, variant, and expected quantity. Check whether the return is an announced return with return details or an unannounced (blind) return that requires the worker to identify the item.
  2. Inspect the product itself. Read the manufacturer or facility barcode, serial number, lot, model, size, color, and other attributes used by the site. Compare the product, not just the outer carton, with the expected item.
  3. Compare quantity. Count sellable units and components. A correct SKU with a missing unit, extra unit, or mixed variant is still a discrepancy.
  4. Validate the container identity. Match the HU, license plate, tote, or pallet ID to the warehouse task and the physical container. Do not assume that a readable container label belongs to every item inside it.
  5. Resolve ambiguous scans through the approved alternate path. If a label is torn, wrinkled, obscured, duplicated, or unreadable, use the site’s authorized manual entry, second scan, scale, serial lookup, or supervisor-verification process. A decoded value is not proof that the code belongs to the physical product.

Microsoft’s return-receiving workflow explicitly separates item, quantity, license plate, and disposition information, while SAP EWM documents an internal exception when a scanner reports an unknown handling unit. Those are examples of why identity checks should remain separate from physical receipt and final disposition.

  • Wrong item, variant, or quantity.
  • Unreadable, conflicting, duplicate, or damaged identifier.
  • Unknown handling unit or container-to-item mismatch.
  • Return authorization mismatch or return not found.
  • Robot, scanner, camera, integration, or task-assignment exception.
  • Physical damage or condition requiring inspection before disposition.

Do not silently edit the item master, change on-hand inventory, or choose a final disposition merely to clear an alert. The hold must prevent availability or put-away until identity and condition are authorized. In SAP EWM, configured external exceptions determine the message, system reaction, and follow-up action; diversion to a clarification bin is one possible configuration. Your site may use a different location or workflow.

5. Correct the association, then reconcile work

An authorized WMS or robotics operator should correct the underlying relationship—such as the item-to-return, item-to-HU, or robot task assignment—rather than overwriting evidence of the original error.

  1. Review the exception details and locate the affected task, HU, return, and physical position.
  2. Check whether another open task still expects the HU, container, or item. Cancel, reassign, or complete tasks only under the site’s approved procedure.
  3. Confirm the corrected SKU, quantity, license plate or HU, return reference, and disposition code against the physical item.
  4. Apply the authorized disposition or inspection result. Disposition can affect inventory status, work-template selection, and location routing.
  5. Generate the next movement task and verify that the destination is correct before releasing the item to automation.

SAP’s documented error-handling pattern moves a faulty HU to a clarification bin, lets an operator identify its warehouse order and inspect the HU and remaining tasks, then creates a task to move it to the original destination after processing. The exact screens and task types differ in other WMS products, but the control principle is the same: reconcile the physical unit and open work before onward movement.

In SAP’s Monitor Robots for Integration Services, robot and integration exceptions are displayed with details such as source bin, destination bin, system, and robot errors; the indexed guidance says robots do not continue until exceptions are set to solved. A comparable control in another system may be called release, acknowledge, complete, or close—verify the deployed terminology.

7. Use the right system log and exception workflow

SAP Warehouse Robotics and EWM

SAP’s Internal Exceptions documentation describes an unknown HU reported by a scanner as an internal exception. The configured external-exception response can show a message, divert the unit, or trigger a follow-up action. SAP’s Error Handling guidance provides the clarification-bin pattern described above. These pages are examples, not evidence that your facility uses SAP or has the same configuration.

Microsoft Dynamics 365 Supply Chain Management

In Dynamics 365 Supply Chain Management, the work exceptions log can be reviewed and its behavior configured. Documented examples include inventory adjustment and item reallocation. Its cleanup feature requires Supply Chain Management version 10.0.43 or later, so verify the installed version before relying on that feature.

8. Choose between available controls deliberately

If your site offers more than one way to handle an unidentified return—such as a software hold, clarification-bin diversion, manual receiving station, or maintenance intervention—evaluate each option against the incident rather than choosing the fastest-looking one.

Decision axis Questions to ask Preferred outcome
Safety and containment Can the action stop this item and downstream equipment without exposing a worker to the robot cell? Use the approved guarded or remote control and keep the item isolated.
Traceability Will it retain the robot alert, return ID, item/HU identity, task, location, operator, and resolution? Choose the path that creates a linked exception record.
Inventory impact Does the action prevent the item from becoming available before identity and condition are confirmed? Use a non-available hold or quarantine status.
Reversibility Can the return or task be corrected before inbound conversion or final disposition? Prefer a reversible hold over an irreversible inventory adjustment.
Compatibility Does the scanner or manual workflow support the barcode, app version, device platform, connectivity, and conditions? Use a validated device and an approved alternate-entry path.

9. Handle common failure patterns

Unreadable or damaged barcode

Keep the item on hold, inspect alternate identifiers, and use authorized manual entry or supervisor confirmation. Microsoft’s camera-scanning guidance covers supported barcode formats, platform differences, alignment, lighting, compatibility checks, and the need for manual entry when labels are torn or wrinkled. The page applies to Warehouse Management mobile app version 4.1.5 and later. Do not substitute a camera scan for identity verification.

Readable code, wrong physical product

Treat this as an item or return mismatch, not a successful receipt. Record the code and the product markings separately, hold the unit, and route it to the authorized returns or investigation disposition.

Unknown handling unit

Do not create a new HU simply to satisfy the robot. Confirm whether the container was never created, was relabeled, was merged, or is attached to another open task. Use the configured unknown-HU exception and clarification location.

Correct item, wrong quantity

Keep the quantity discrepancy visible. Count again with the required witness or scan, then process the shortage or overage through the site’s return and inventory-adjustment policy.

Repeated errors at one station

After the immediate exception is closed, escalate a pattern for review of item-master data, label quality, barcode symbology, camera focus, lighting, presentation, conveyor alignment, task integration, or robot perception. This is a diagnostic checklist, not proof of a defect in any particular robot model.

10. Prevent a recurrence without weakening controls

  • Trend exceptions by SKU, label type, station, shift, robot, and failure category.
  • Audit that return authorization, item master, barcode, serial, lot, and disposition data agree.
  • Test scanners and cameras with the facility’s actual barcode formats and packaging conditions.
  • Keep lighting, label placement, orientation, and presentation standards visible at induction points.
  • Train operators to distinguish physical receipt, identity verification, inspection, and inventory disposition.
  • Review whether exception rules send uncertain units to a clarification location rather than silently accepting them.
  • Verify that resolved alerts cannot leave an orphaned task or an HU in two destinations at once.

A handheld barcode scanner can support human verification when the WMS and application support the required symbologies, device platform, connectivity, and environmental conditions. It will not repair a robot vision model, an incorrect item master, a return mismatch, or a faulty WMS configuration.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

What not to do

  • Do not reach into a moving or guarded cell because the item appears harmless.
  • Do not repeatedly rescan until one result “looks right.”
  • Do not relabel, reassign, or adjust inventory without recording the original discrepancy and obtaining authorization.
  • Do not route an unidentified return to sellable stock, refurbishment, disposal, or a customer shipment based only on the robot’s classification.
  • Do not claim an industry misidentification rate from a generic accuracy percentage; no attributable rate is established in the cited documentation.

Incident record checklist

A concise record should let a different shift reproduce the decision:

  • Event time, station, robot or cell, and physical location.
  • Return reference, expected SKU and quantity, and observed SKU and quantity.
  • HU, license plate, tote, serial, lot, and barcode values.
  • Robot classification, alert text, task ID, and downstream destination.
  • Containment action and safety escalation, if any.
  • Verification method and person who performed or witnessed it.
  • Disposition, corrected task or association, final status, and release approval.
  • Attachments and follow-up owner for recurring conditions.

The practical standard is simple: an uncertain item stays controlled and unavailable until a person with the right authority can connect the physical product, return record, handling unit, warehouse task, and final disposition in one auditable chain.
