A mineral-processing operation does not need a universal “digitalization package.” It needs the measurements, connectivity, computing, integration, and governance required for a defined operating decision. Start with a bottleneck or source of variability—such as grinding instability, flotation performance, ore changes, equipment condition, or energy and water coordination—then work backward to the data and infrastructure that decision requires.
The practical sequence is: define the decision and baseline; inventory and validate existing measurements; connect field and control systems through a secure plant architecture; standardize and contextualize the information; assign ownership; and only then add analytics, predictive maintenance, simulation, or advanced control.
Start with an operating decision, not a software purchase
Digitalization is use-case-led. The same plant may need different data for stabilizing a grinding circuit, responding to ore variability, diagnosing a pump, improving flotation recovery, or coordinating energy, water, power quality, and product information. A platform selected before the decision is defined often produces a large tag collection that nobody can use reliably.

Metso’s mining digital-solutions guidance identifies variability and bottlenecks in areas such as grinding circuits, flotation performance, and process control as reasonable starting points. That is vendor guidance, not a guarantee that one of those areas is the best first project at your site.

Write the decision statement
Describe what someone must decide, how often, and what action follows. For example: “When ore hardness changes, adjust the grinding operating window before product-size targets drift,” or “Prioritize maintenance on assets whose condition indicates an approaching failure.” Name the decision owner and the operating team that will act on the result.
Record a baseline
Capture the current workflow, constraints, and measure of success before installing anything. A baseline might include stability around a target, throughput, recovery, unplanned downtime, energy intensity, water use, product quality, or response time. The available material does not establish universal improvement percentages, payback periods, sensor counts, bandwidth requirements, or return on investment; those must be measured for the individual operation.
Inventory the data that can support the use case
Begin with what the operation already has. A plant may contain a distributed control system, programmable controllers, a supervisory control and data acquisition system, a historian, equipment condition signals, laboratory assays, maintenance records, production schedules, and operator context. Map these sources before specifying new devices.

| Data category | Examples | Questions to answer in the inventory |
|---|---|---|
| Process measurements | Flow, pressure, temperature, density, level, pH, power, speed, torque, vibration, particle-size or chemistry measurements | What variable is measured, where, over what range, and with what accuracy and delay? |
| Analyzers and assays | Online analyzers, laboratory results, ore chemistry, mineralogy, moisture, hardness or size information | How are samples identified and aligned with the process time and material lot? |
| Control-system data | Controller values, setpoints, modes, alarms, interlocks, valve positions and motor states | Is the value a measured process state, an operator command, or a calculated value? |
| Equipment and maintenance data | Runtime, starts, trips, work orders, inspection findings, lubrication records and spare-part history | Can an asset identifier connect the maintenance event to the correct equipment signal? |
| Production context | Campaign, shift, recipe, ore source, stockpile, product grade, operating mode and downtime reason | Can analysts distinguish a process change caused by ore from one caused by an operating mode or intervention? |
| Utilities and environmental information | Water, energy, power quality, emissions or other site constraints | How does the value relate to the same time window, process area and production output? |
For each item, record its source system, tag or identifier, engineering unit, timestamp and time zone, sampling or update behavior, calibration status, quality flags, owner, retention period, and intended use. This is an implementation recommendation derived from the need for reliable, integrated and contextualized information; it is not a universal tag list or prescribed sampling frequency.
Check measurement fitness before adding sensors
- Measurement relevance: the variable must influence the stated decision, not merely be easy to collect.
- Accuracy and range: verify the expected operating range, process chemistry, temperature, pressure, solids loading and installation effects.
- Availability: identify dropouts, frozen values, manual entries, maintenance periods and communication gaps.
- Timing: understand sensor latency, historian compression, laboratory turnaround and whether timestamps represent measurement time or record time.
- Calibration and ownership: assign who checks calibration, approves quality flags and replaces failed instruments.
Metso describes combining analyzers, sensors and historical performance to understand ore effects and processing response. That combination is useful only when the measurements are synchronized and their quality is known.

Use a layered plant architecture
A common pattern connects field devices and existing operational systems to gateways or edge computers over plant networks. Edge services handle data preparation or decisions that need local responsiveness and resilience. Selected, governed information can then move to a central or cloud platform for aggregation, visualization and advanced analytics. The architecture may be wired, wireless, or a combination.
The ISA article “Practical IIoT and Wireless Network Practices for Modern Mining” (October 2022) describes this field, gateway/edge, edge-network and central or cloud pattern. It also emphasizes that existing systems and latency needs shape the design. Cloud-only and edge-only are not mandatory choices.
Quick wins for a faster PC:
Clear out junk files and repair common Windows errorsFree Scan →Scan for outdated or missing drivers - takes under a minuteDriver Scan →Field and control layer
This layer contains instruments, analyzers, drives, motors, controllers and safety-related equipment. Preserve proven control functions and interlocks; digitalization should not silently bypass them. New devices must match process conditions, power, hazardous-area or environmental requirements, maintenance practices and the control-system interface.
Gateway and edge layer
Gateways can translate protocols, buffer data during an outage, filter or aggregate high-rate signals, and enforce local access controls. Edge computing is appropriate when a decision must continue during loss of an external connection or when sending raw data off-site is impractical. Define what happens when the edge service, network or upstream platform is unavailable.
Central and cloud services
Central or cloud systems can provide shared storage, fleet-wide views, model training and cross-site analysis. Send only the data needed for the approved use cases, with clear retention and ownership rules. Metso’s digitalization materials describe live-data integration and cloud analytics as possible capabilities, but they do not establish a guaranteed result for an unnamed operation.

Design connectivity for the actual site
A network survey should cover plant buildings, outdoor equipment, mobile areas, underground or remote sections, radio interference, hazardous or dusty environments, weather exposure, power availability and maintenance access. Specify required coverage, latency, reliability, redundancy and recovery behavior for each use case rather than selecting wireless or wired technology by habit.
What’s actually slowing this PC down?
Pick the symptom - the matching free tool is one click away.
- Wired links can provide predictable performance where cable routes, protection and maintenance are practical.
- Wireless links can reduce cabling for mobile or difficult-to-reach assets, but require a coverage study, interference management, industrial-rated equipment and a plan for battery or power maintenance.
- Hybrid designs often keep critical control traffic on deterministic networks while using wireless or separate links for monitoring and condition data.
Industrial gateways and edge equipment should be evaluated for environmental rating, supported protocols, local buffering, update lifecycle, authentication, encryption, redundancy and vendor support. The sources do not identify a universally suitable hardware model.
Make plant information understandable across systems
Raw tags are not actionable information. Process engineers, operators, maintenance teams and analysts need the same interpretation of an asset, signal and event. Establish a governed information model that covers:
- equipment hierarchy and unique asset identifiers;
- process area, circuit, stream and material or ore context;
- standard names, engineering units, scaling and allowable ranges;
- timestamps, time zones, sample intervals and synchronization;
- quality states such as good, uncertain, bad, substituted or under maintenance;
- operating modes, campaigns, shifts, recipes and downtime reasons; and
- data owner, steward, access rights, retention and change history.
In “Cybersecurity and Connectivity: Industrial DataOps” (February 2021), ISA describes data aggregation, standardization, contextualization, semantic definitions and governance as the work needed to make industrial data usable at scale. Treat the definitions as managed assets: version them, review changes and test downstream calculations when a tag or equipment hierarchy changes.
Bridge OT and enterprise workflows
Production, maintenance, laboratory, supply-chain and business systems often use different identifiers and process models. The ISA article “Mining and IT-OT convergence” (July 2017) discusses ISA-95 models, B2MML interfaces and OPC UA as approaches relevant to integration and a shared language. Verify current standard versions, information profiles, security configuration and vendor compatibility during design; naming a standard does not make two systems interoperable automatically.

Build security and ownership into the design
Connecting sensors and control systems expands the operational attack surface. A manipulated measurement can lead to unsafe process actions or environmental harm, so cybersecurity is a safety and production concern as well as an IT concern.
- Maintain an inventory of devices, firmware, software, interfaces and network locations.
- Use named identities, least-privilege access, strong authentication and controlled remote access.
- Protect communications in transit and data at rest; validate certificates and key-management responsibilities.
- Segment control, operations, enterprise and external networks, with explicitly managed data flows between zones.
- Keep hardware and software within supported lifecycles, test patches, and document emergency update procedures.
- Restrict physical access to cabinets, switches, gateways and removable media.
- Log configuration and access changes, monitor abnormal behavior, and maintain backup and recovery procedures.
- Train operators, engineers, contractors and administrators; define who declares, contains and recovers from an incident.
The ISA mining article linked above frames security as a people, process and technology responsibility. Decide which team owns each control before commissioning the connection, not after the first incident.
Add analytics and automation in stages
A staged program limits operational risk and exposes data problems early. Each stage should have an acceptance test tied to the original decision and baseline.
- Observe: create dashboards and reports that show trustworthy process state, context and data quality without changing control.
- Diagnose: use historical analysis, alarms, event correlation and condition indicators to explain deviations and prioritize investigation.
- Predict: validate models for equipment condition, ore response or process performance against time-separated data and known operating modes.
- Recommend: present an operator-facing action, its confidence and the reason for the recommendation; record whether the action was accepted.
- Control: introduce advanced process control or automated actions only after interlocks, fallback modes, alarm behavior, cybersecurity and operator authority are tested.
Metso’s materials describe advanced process control for stabilization, analytics for performance opportunities, and examples including remote connectivity, IoT-enabled predictive maintenance, simulators and digital twins. These are described capabilities, not independent evidence that every installation will deliver a particular recovery, throughput or downtime improvement.

Common failure modes and recovery actions
Buying analytics before proving the signal
Symptom: dashboards disagree, models fail during shift changes, or operators distrust the result. Recovery: trace each output to its source, unit, timestamp, quality flag and transformation; remove or quarantine unreliable inputs; then re-establish the baseline.
Collecting tags without material context
Symptom: a model treats ore from different sources or operating modes as one population. Recovery: connect samples, campaigns, stockpiles, recipes and mode changes to the process timeline and equipment hierarchy.
Assuming a cloud connection is always available
Symptom: monitoring or recommendations stop during a WAN outage. Recovery: define local buffering, degraded-mode displays and manual fallback procedures; reserve local control for functions that must remain safe and responsive.

Symptom: systems are said to be “OPC UA” or “ISA-95 compliant” but still exchange incompatible values. Recovery: test the exact information models, units, identifiers, security settings and write permissions supported by each system.
Leaving ownership ambiguous
Symptom: failed sensors remain in service, access accounts accumulate, and no one approves a definition change. Recovery: assign named owners for instrumentation, network, platform, semantics, cybersecurity and each operational decision.
What a practical readiness review should deliver
Before procurement or a production pilot, produce a short, site-approved package containing:
- the decision statement, owner, workflow and baseline;
- a source-and-measurement inventory with quality and timing characteristics;
- a flowsheet-linked data and asset model;
- an architecture diagram showing field, control, edge, enterprise and cloud boundaries;
- a connectivity and environmental survey;
- interface, protocol and semantic-mapping tests;
- a cybersecurity risk assessment, segmentation plan and recovery procedure;
- acceptance criteria for data quality, operator use and business outcome; and
- a support plan covering calibration, patching, backups, training and lifecycle replacement.
That package is more valuable than a generic bill of materials because it exposes the decisions, dependencies and responsibilities that determine whether digital services can be trusted in production.

A mineral-processing operation is ready for digitalization when it can connect a specific operating decision to reliable measurements, relevant process context, a resilient and secure data path, interoperable definitions, and an accountable workflow. The right sensors, gateways, network, edge services and analytics follow from that chain. If any link is missing, improve it before expanding automation.
