Rare-earth-free magnets can replace rare-earth magnets in selected motors, pumps and other devices, but they are not universal drop-in substitutes. Ferrite and Alnico are established permanent-magnet families; manganese-aluminum-carbon (Mn-Al-C) and manganese-bismuth (MnBi) have pilot, demonstration or development evidence. Because these materials generally provide less magnetic flux than neodymium-iron-boron (Nd-Fe-B), a successful substitution may require a larger magnet, a different geometry or a redesigned motor. Qualification under the product’s real temperature, speed, torque and life requirements is essential.
What “rare-earth-free” means
The term describes composition, not a guaranteed level of strength, efficiency, price, durability or commercial readiness. A rare-earth-free permanent magnet contains no rare-earth elements such as neodymium, dysprosium or terbium in its active magnetic formulation. It still depends on mining, refining, alloying, powder processing, forming, sintering or bonding, machining and electricity.
Nd-Fe-B remains difficult to replace where a motor must deliver very high torque from a small volume. Rare-earth-free materials become practical when the product has room for more magnet material, can tolerate a changed magnetic circuit, or values supply diversification and lower dependence on rare-earth inputs more than minimum size.

Magnetization and resistance to demagnetization
A permanent magnet retains aligned magnetic moments after an external magnetizing field is removed. Useful performance depends on the magnetic flux or energy product available from the material and on whether the magnet can resist demagnetization during operation. Coercivity measures resistance to an opposing magnetic field; temperature, mechanical stress and the magnetic circuit can all reduce the available margin.

Crystal structure, grain size, grain boundaries, magnetic anisotropy, processing history and final geometry interact. Two samples with the same nominal chemistry can perform differently if their grains are oriented differently or if defects create an easy path for reversal. The magnet’s shape and the surrounding steel circuit also determine how much of its laboratory capability becomes useful force in a motor.
Why grain control matters in MnBi research
In an Ames Laboratory MnBi effort, researchers isolated fine particles with a polymer coating, aligned them in a magnetic field and produced an anisotropic bonded magnet. The isolation is intended to prevent one poorly performing grain from triggering a chain reaction of magnetic losses. Team leader Jun Cui explained, “We don’t want those grains to touch each other,” because contact can let an imperfect grain influence its neighbors. The fabrication and motor results are specific to that research design, not a universal property of every MnBi magnet. Ames Laboratory describes the process and test.
That work also reported that coercivity nearly doubled when the temperature rose by 100°C from room temperature. The team accepted some loss of magnetic force to reach the desired coercivity, illustrating the central engineering trade-off: maximizing flux, resisting demagnetization and controlling cost or manufacturability may point in different directions.

| Family | Maturity and evidence | What it can mean for a product |
|---|---|---|
| Ferrite (ceramic) | Established permanent magnets already used in many applications. The PASSENGER project improved strontium-ferrite production and demonstrated magnets in a scooter motor and a water pump. European Commission CORDIS reports the demonstrations. | Usually lower flux density than Nd-Fe-B, so the design may need more volume or a changed magnetic circuit. Low material cost and mature processing can make that acceptable where space is available. |
| Alnico | An established rare-earth-free family with long industrial use. No current, application-by-application market inventory is published. | Useful where its magnetic and temperature characteristics fit the design; selection still requires a component-level check rather than assuming interchangeability. |
| Mn-Al-C | A developing hard-magnet family. PASSENGER produced pilot quantities and demonstrated industrial-scale production activity, but further product integration and qualification remain necessary. | Potentially useful for applications seeking a balance between performance and non-rare-earth composition; broad availability is not established. |
| MnBi | Ames Laboratory reports bonded-magnet fabrication, an industrial pump-motor test that performed slightly above design specifications and subsequent fatigue testing. This is a path toward application, not proof of broad commercial supply. | Temperature-dependent coercivity and the bonded, particle-aligned architecture can be advantageous in a targeted design, but the demonstrated results should not be generalized to every MnBi formulation. |
| Iron nitride, iron-nickel and cobalt nitride | Active research candidates. NIST describes data-driven searches and synthesized cobalt-nitride compounds with properties of interest for future magnets. NIST’s account is research evidence, not a product catalog. | Do not treat these as readily available replacements without current manufacturing and product evidence. |
A 2023 U.S. government review covered cerium-based, iron-nitride, manganese-aluminum, iron-nickel and carbon-based approaches and concluded that the alternatives it examined had not become a mainstream Nd-Fe-B replacement at that time. That conclusion is date-bound: later pilots and demonstrations show progress, but they do not establish broad adoption. Read the 2023 Section 232 investigation.

What rare-earth-free magnets can replace today
Ferrite in selected scooter motors
PASSENGER developed a scooter motor that does not simply copy a conventional Nd-Fe-B design. Project coordinator Rodolfo Miranda said the motor design differed, yet the project’s Ferrite P61 powder achieved comparable efficiency in the demonstration. Comparable efficiency in that specific motor does not mean equal torque density, acceleration, size or performance in every scooter.
Ferrite in a commercial water-pump product
The same project demonstrated replacing Nd-Fe-B magnets in a commercial water-pump product identified as Para 15-130/4-20/SC | Wilo. Because ferrite has lower flux density, the project adapted magnet dimensions to meet functional requirements. At low rotational speeds, the project noted that Nd-Fe-B retained an advantage from its higher flux density. The work also emphasized customer homologation, application testing and integration into a production motor as separate steps from making magnet powder.
Project pilots reported production of 160 kg of MnAlC and 4 tonnes of improved strontium ferrite. Those are project-production quantities, not evidence of a global supply inventory or a guaranteed source for replacement parts. The detailed cold-weather demagnetization work planned by the project was not completed, so winter-critical equipment needs its own low-temperature testing. See the project’s production and qualification details.
Industrial pump motors using MnBi research magnets
The Ames Laboratory team tested its bonded MnBi magnet in an industrial pump motor and reported performance slightly above the design specifications, followed by fatigue testing. The report presents a route toward targeted industrial tasks rather than a completed, widely distributed commercial product. Cui described the goal as “an affordable, non-rare-earth magnet for targeted industrial tasks.”

Where replacement is unlikely to be simple
- Small, high-speed or high-torque motors with severe volume limits generally benefit from Nd-Fe-B’s higher flux and energy density.
- Products exposed to large opposing fields or poorly controlled heat need a coercivity and thermal-margin analysis, not a chemistry-only substitution.
- Safety-critical or winter-critical equipment cannot rely on an uncompleted cold-weather assessment; it needs environmental qualification for its exact operating envelope.
- A hobby ferrite assortment can demonstrate ceramic magnet behavior, but it is not an industrial motor component or a drop-in replacement.
How to compare a candidate magnet
| Decision axis | Question to answer | Typical consequence of a lower-performing alternative |
|---|---|---|
| Flux density or energy product | Can the magnet provide the required air-gap flux in the available volume? | Increase magnet volume, alter pole geometry or accept lower torque density. |
| Coercivity and temperature | Will heat, an opposing field or fault current demagnetize it? | Use more coercive material, add thermal margin or limit the operating envelope. |
| Size, mass and geometry | Is there physical room for a thicker or longer magnet, and can the rotor carry it? | A redesign may be required; a larger magnet can add mass and inertia. |
| Torque-speed curve and efficiency | Does the complete motor meet starting torque, continuous torque, speed and efficiency targets? | Material-level measurements may look adequate while the assembled motor fails at a critical operating point. |
| Integration and qualification | Has the component passed fatigue, environmental, customer-homologation and production tests? | A laboratory or pilot result cannot be treated as released hardware. |
| Supply chain and life cycle | Are feedstocks, processing capacity and electricity impacts acceptable for the intended region? | Benefits from avoiding rare-earth inputs may be offset by other materials, energy or transport burdens. |
Environmental and supply-chain trade-offs
“Rare-earth-free” does not mean impact-free. Mining and processing iron, manganese, aluminum, bismuth or other inputs, producing polymer binders, sintering ceramics and consuming electricity all contribute to a magnet’s footprint. Results depend on factory location, electricity mix, recycling assumptions, transport and the functional unit being compared.
A 2023 life-cycle assessment modeled European production scenarios and compared them with a Chinese Nd-Fe-B baseline. Its reported climate-change values were:
| Scenario in the 2023 assessment | Estimated climate-change impact | Qualification |
|---|---|---|
| Ferrite magnet manufactured in Europe | 5.1 kg CO2-equivalent per kg | Modeled study result, not a universal product footprint. |
| Mn-Al-C magnet manufactured in Europe | 8.2 kg CO2-equivalent per kg | Modeled study result under the paper’s process and electricity assumptions. |
| Chinese Nd-Fe-B baseline | 69 kg CO2-equivalent per kg | Comparison baseline using the study’s assumptions and literature-derived estimates. |
Under those scenarios, the authors estimated 93% lower climate-change impact for sintered ferrite and 87% lower for Mn-Al-C than the comparison baseline. The percentages are not universal rankings: changing geography, grid electricity, process yields, magnet geometry or the amount of material needed to deliver the same motor output can change the result. - Define the operating envelope. Record required air-gap flux, torque and speed, duty cycle, maximum and minimum temperatures, fault currents, vibration, corrosion exposure and service life.
- Set packaging limits. Measure the available magnet volume, rotor mass and inertia, allowable air gap and any restrictions on changing laminations, windings or cooling.
- Screen material families. Compare ferrite, Alnico, Mn-Al-C or a documented MnBi design against coercivity, temperature behavior, energy product, density and manufacturing form.
- Redesign the magnetic circuit. Recalculate pole count, magnet dimensions, back iron, leakage flux and demagnetization margin. Do not substitute by part number alone.
- Test the assembled motor or actuator. Measure torque-speed behavior, efficiency, starting performance, temperature rise and demagnetization after overloads—not only room-temperature magnet data.
- Qualify durability and environment. Run thermal cycling, fatigue, vibration, humidity or corrosion tests relevant to the product. Include cold-weather demagnetization where the equipment operates outdoors.
- Confirm production readiness. Verify powder or alloy supply, dimensional tolerances, coating or binder stability, magnetization fixtures, inspection methods and customer homologation before release.
Common mistakes and how to avoid them
Assuming equal size and equal output
Lower flux density often means a larger magnet or a different motor. Compare complete motor performance and packaging, not a material name.

Confusing a pilot with a product
Pilot kilograms, a successful demonstrator or a fatigue test show technical progress. They do not establish worldwide availability, price or a qualified second source.
Using coercivity without its test conditions
Coercivity varies with temperature, microstructure and measurement method. The MnBi temperature result belongs to the Ames bonded-magnet design and should not be copied to every MnBi grade.
Ignoring qualification gaps
Customer homologation, environmental testing and production acceptance can expose problems that powder characterization misses. Treat each as a separate gate.

Where the field is heading
Research is broad rather than centered on one guaranteed winner. NIST’s database contains more than 3,800 magnetic-material entries; that is a count of database entries, not commercial magnet products. Data-driven searches, improved ferrite processing, Mn-Al-C pilot production and MnBi grain-isolation work all address different compromises among flux, coercivity, temperature response, cost and manufacturability.
The most credible near-term path is application-specific substitution: use an established family such as ferrite or Alnico where its limits fit, and adopt developing Mn-Al-C or MnBi materials only with documented integration and qualification evidence. Iron-nitride, iron-nickel and cobalt-nitride candidates remain promising research directions rather than off-the-shelf replacements.
Bottom line for engineers and buyers
Rare-earth-free magnets can replace Nd-Fe-B in selected scooters, pumps and other machines when designers trade magnet volume, geometry or operating targets for reduced rare-earth dependence. Ferrite is the most established demonstrated route in the supplied examples; Alnico is an established comparison family; Mn-Al-C and MnBi show meaningful development evidence; several nitride and iron-based families remain research-stage. Choose by the complete application’s flux, coercivity, temperature, size, torque-speed curve, qualification status and life-cycle assumptions—not by the label “rare-earth-free” alone.
