For a liquid automatic particle counter (APC), schedule sizing calibration every three to six months when the instrument is new or its history is not yet established, and after a relevant repair or adjustment. Once documented results show stable performance, the interval may be extended, but ISO 11171:2023 sets a maximum of one year. Solvent changes, zero-count checks and filter replacement are separate controls: use only fluids and parts approved for the exact sensor, establish a clean baseline before sampling, and replace filters according to loading, pressure, flow and the model’s maintenance schedule.

Airborne counters and condensation particle counters follow different fluids, performance checks and service instructions. Treat the instrument type, sensor model, wetted materials and governing standard as prerequisites to every maintenance decision.

Start by identifying the counter and its application

“Particle counter” can describe several instrument families. Their maintenance tasks are not interchangeable, even when they display counts in similar size channels.

Liquid automatic particle counters

A liquid APC draws a measured volume of a sample through a sensor flow cell. The liquid contacts tubing, seals, fittings and optical surfaces, so fluid chemistry and miscibility are central maintenance concerns. ISO 11171:2023 governs sizing calibration for the hydraulic-oil particle-counting applications covered by that standard. A water-to-oil conversion, for example, requires a controlled displacement sequence rather than an arbitrary solvent flush.

Airborne particle counters

An airborne counter challenges its optical system with an aerosol. ASTM F328-98 addresses counting and sizing accuracy with a near-monodisperse spherical challenge aerosol, coincidence error and the manufacturer-specified maximum counting rate. Do not apply a liquid-counter flush procedure or ISO 11171 liquid-suspension calibration to an airborne instrument unless the manufacturer explicitly specifies it.

Condensation particle counters

A condensation particle counter grows small particles by condensing a working fluid before optical detection. Its working-fluid handling, wick or saturator care, flow checks and filter schedule are model-specific. The calibration interval and acceptance limits in a liquid APC procedure should not be assumed for a condensation counter. Use the instrument’s own service manual and the standard named for that model.

Counter type Primary maintenance question Calibration or procedure reference in this guide
Liquid automatic particle counter Are the sample fluid, wetted materials, flow, volume and optical sizing controlled? ISO 11171:2023 and the manufacturer’s liquid procedure
Airborne particle counter Are aerosol challenge concentration, coincidence error, counting rate and sizing accuracy within limits? ASTM F328-98 where applicable, plus the manufacturer’s procedure
Condensation particle counter Are the working fluid, condensation system, aerosol flow and contamination controls correct? Model-specific instructions and the applicable instrument standard

How often should a particle counter be calibrated?

ISO 11171:2023 specifies sizing calibration every three to six months initially, when a new automatic particle counter is received, and after repair or re-adjustment of an APC or sensor. After a suitable calibration history has been developed, the interval can be increased but may not exceed one year. The one-year limit is not a recommendation to wait a year with a new, unstable or recently repaired instrument.

Instrument status or event Required response Interval or trigger
New or previously uncalibrated APC Perform the full applicable ISO sequence and establish traceable results. Initial calibration; plan the next sizing check within three to six months.
Routine operation without disassembling the APC, sensor or volume-measurement system Continue the scheduled sizing check and routine maintenance. Three to six months initially; longer only after a documented history.
Optical, sensor or volume-measurement repair or re-adjustment Repeat the clauses and annexes tied to the affected performance characteristics; perform a full sequence when the instrument state requires it. Immediately after the repair or adjustment.
Stable instrument with suitable documented history Use the history to justify a longer interval, with traceability and acceptance criteria recorded. Never more than one year between sizing calibrations.

ISO 11171:2023 states: “After a suitable calibration history for an APC and sensor has been developed, the time interval between successive calibrations can be increased, but shall not exceed one year.” The history should show actual calibration results, failed or marginal checks, repairs, operating conditions and the person or laboratory responsible. A calendar reminder without those records is not a calibration history.

What a new or repaired instrument must demonstrate

The work depends on the instrument’s condition. A new or uncalibrated APC receives the full ISO sequence rather than a single size check.

  • Sizing calibration: confirm that reported channels correspond to traceable particle sizes.
  • Preliminary checks: verify the instrument is correctly configured and suitable for the calibration run.
  • Coincidence-error limits: establish that multiple particles passing together do not create unacceptable undercounting or sizing distortion.
  • Flow-rate limits: confirm that sample flow remains within the specified operating range.
  • Resolution: show that adjacent particle sizes can be distinguished to the required performance.
  • Accuracy: verify count and size results against the applicable acceptance criteria.

A repair that affects only one subsystem may trigger the clauses and annexes associated with that subsystem. For example, a volume-measurement repair requires volume-accuracy control; an optical or sensor repair requires the corresponding performance checks. Ask the calibration provider to identify which characteristics were tested and why.

Use the correct calibration materials and flow

For particle sizes of 30 micrometres and smaller, ISO 11171 specifies NIST calibration suspensions for primary calibration or compliant secondary suspensions. For sizes larger than 30 micrometres, it specifies polystyrene-latex spheres for primary calibration or qualified secondary suspensions. Keep the certificate, lot information, assigned sizes and expiration or stability information with the calibration record.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

All calibration phases must use the same working flow rate. If the sample volume changes, apply the corresponding volume-accuracy control; a size result obtained at one flow or volume does not automatically validate another setting. Record the working flow rate and measured volume in the raw results, not just in a pass/fail summary.

Solvent compatibility: why IPA or mineral spirits are not universal choices

There is no safe, model-independent answer to “Can I use IPA or mineral spirits?” Compatibility depends on the sensor flow cell, tubing, seals, adhesives, optical-window materials, waste path and the liquid already inside the system. It also depends on miscibility: a solvent that dissolves one residue may create a two-phase mixture, move contamination into the sensor or damage a seal.

Confirm before introducing any solvent

  • Identify the exact sensor and instrument model, not just the product family.
  • Read the manufacturer’s wetted-material and fluid-compatibility instructions.
  • Confirm that the proposed fluids are miscible in the stated sequence and that the required concentration is approved.
  • Check the safety data sheet for flammability, ventilation, static-control and waste requirements.
  • Use particle-free fluids and clean containers; a chemically compatible but dirty solvent can invalidate a baseline.
  • If the manual is silent, stop and obtain manufacturer or service-laboratory confirmation. Never improvise a solvent in the optical or electronics path.

HIAC water-to-oil example

Hach’s HIAC HRLD manual says the sensor flow cell must be conditioned for oil or water and directs users to technical support for miscibility and sensor compatibility. Its water-to-oil sequence is clean water, alcohol (typically isopropyl alcohol), filtered mineral spirits, and then clean particle-free oil. The purpose is progressive displacement: alcohol removes or displaces water residue, mineral spirits addresses the oil transition, and the target oil finishes conditioning.

A Beckman HIAC 8011+/PODS+ application note specifies 99% reagent-grade IPA to displace water-based residue when transitioning to oil, and a suitable solvent such as mineral spirits to break down and displace oil residue when transitioning to water. It directs operators to use the instrument’s cleaning function and a measured flush volume. “IPA” alone is not an adequate specification; concentration, grade, volume and sequence matter.

Reverse the sequence for oil-to-water conversion

For an oil-to-water change, reverse the approved sequence: remove oil residue with the manufacturer-approved solvent, use the specified alcohol step where required, and finish with clean particle-free water. Do not switch directly from oil to water unless the manual explicitly allows it. HIAC 8011+ instructions describe repeated mineral-spirit and IPA flushes before returning to a clean sample liquid; follow the exact number of cycles and volumes for that instrument.

Zero-count filters and purge routines

A zero-count check separates instrument or tubing contamination from particles genuinely present in a sample. It is a baseline test, not a substitute for calibration.

Hach procedure and the 0–1-count target

Hach’s current operations guidance says to purge before a test and warns that liquid or vapor entering the flow path or electronics can damage the sensor. Its supplied zero-count filter and a 24-hour purge example are used to identify contamination in tubing or the instrument. Depending on the model and procedure, the target is zero or 0–1 counts. Use the model’s stated count window and run duration rather than adopting a different pass limit.

MET ONE 6000P procedure

The MET ONE 6000P manual uses a near-absolute filter to block external particles. Attach the standard purge-filter assembly, run a count for at least 30 minutes, then sample in five-minute intervals until the count reaches zero. Record the filter identification, purge start time, count duration and each interval result.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

When the baseline will not reach zero

  • Check that the filter is installed in the correct direction and that all fittings are tight.
  • Inspect tubing, probe, drain, seals and sample-container connections for leaks or trapped residue.
  • Repeat the approved purge with fresh particle-free medium; do not compensate by simply changing the acceptance limit.
  • Check whether solvent carryover, bubbles or vapor is entering the flow path.
  • If counts remain high or rise during a run, stop sampling and contact the manufacturer or an accredited service provider.

Filter replacement: use the model schedule and condition indicators

Filter life is driven by operating hours, aerosol or liquid loading, particle type, differential pressure and flow. There is no universal replacement interval. A filter that appears clean can still restrict flow, while a heavily loaded filter may fail before its nominal hours.

The TSI Model 3775 manual illustrates why schedules must be model-specific. Its estimated intervals are:

Filter Estimated replacement guidance What can change the interval
Exhaust filter 2,000 operating hours Loading and pressure behavior
Bypass filter More than 2,000 operating hours Aerosol concentration and type
Makeup-air filter More than 3,000 operating hours Aerosol concentration and type
Butanol-fill filter 2,000 operating hours Working-fluid and operating conditions
Micro-pump filter As necessary Pressure or inlet-flow changes and observed condition

These figures apply to the Model 3775 example, not to every airborne or condensation counter. The same manual notes that aerosol concentration and type can shorten or extend life, and that pressure or inlet-flow changes can signal replacement. Use the correct part number, install it in the specified orientation and record operating hours and the reason for replacement.

A practical maintenance workflow

  1. Identify the configuration. Record counter type, model, sensor, application fluid, wetted materials, sample volume, working flow rate and governing standard.
  2. Inspect before cleaning. Examine tubing, fittings, drains, seals, inlet probes, filter indicators and electrical connections. Photograph or document the starting condition.
  3. Establish a baseline. Run the manufacturer’s zero-count or purge procedure with the specified filter and particle-free medium. Record counts, pressure, flow and duration.
  4. Change fluids only by the approved sequence. For the HIAC examples, use 99% reagent-grade IPA and filtered mineral spirits for their stated displacement roles, then flush with the target clean fluid. Use the exact measured volumes and cleaning function required by the manual.
  5. Verify operating conditions. Check flow, pressure, sample volume, leaks, bubbles and visible residue before introducing a test sample.
  6. Replace filters by evidence. Apply the model schedule, differential-pressure or flow indicators, loading observations and operating hours. Record the installed part number and date.
  7. Calibrate and close the record. Perform ISO 11171 or ASTM F328 work as applicable, retain raw results and traceability certificates, document any repair, and calculate the next due date from the completed calibration and instrument history.

Records that make the interval defensible

A maintenance log should allow another technician to reconstruct what happened. Include the instrument and sensor serial numbers, fluid and solvent lot or grade, filter part numbers, operating hours, purge-filter identification, zero-count results, flow and pressure readings, sample volume, calibration materials and certificates, software or firmware settings when relevant, repairs, deviations and the person approving release to service.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

When a calibration fails, quarantine data collected since the last acceptable result until its impact is assessed. Document the failed characteristic, corrective action, repeat-test result and revised due date. Extending an interval is justified by consistent, traceable history; it is not justified by a lack of scheduling time.

Quick decision checklist

  • Need a calibration date? Use three to six months initially, after receipt and after relevant repair; never exceed one year after a suitable history is established under ISO 11171:2023.
  • Need to use IPA or mineral spirits? Confirm the exact model, wetted materials, miscibility and approved concentration first.
  • Changing water and oil? Follow the documented sequence; HIAC examples use 99% reagent IPA and filtered mineral spirits in defined roles, with the reverse sequence for the opposite transition.
  • Getting nonzero counts on a clean medium? Install the specified zero-count or near-absolute filter, purge for the model’s required duration and investigate tubing, leaks, residue and vapor.
  • Wondering whether a filter is due? Check operating hours, loading, differential pressure and flow against the model manual; do not borrow another instrument’s interval.
  • Unsure which standard applies? Use ISO 11171 for applicable liquid APC sizing work, ASTM F328-98 for the airborne practice described here, and the manufacturer’s standard for other counter types.
