Optical waveguide shape sensors reconstruct a fiber’s three-dimensional centerline from strain measured at many points along its length. In the right design, they can resolve curvature without a camera, remain electrically passive, and operate inside slender or difficult-to-access structures. “Accuracy,” however, is not one universal number: the result depends on the sensing technology, spatial sampling, interrogator, calibration, temperature control, packaging and the complexity of the shape being measured.
For orientation, published reviews report about 1 mm average position or shape accuracy for fiber-optic shape-sensing (FOSS) systems, while particular experiments have achieved sub-millimetre results. Those figures are not directly interchangeable because test lengths, geometries and evaluation methods differ. The technology choice is usually a three-way compromise among accuracy, sensing range and spatial resolution.
What an optical waveguide shape sensor measures
A shape sensor does not normally measure position directly. It measures strain or a strain-related optical change at multiple locations and converts those measurements into curvature. Curvature is then interpolated along the sensing length and numerically integrated to estimate a three-dimensional centerline.

A typical probe contains one optical fiber with multiple sensing sites, or a multicore fiber whose cores occupy different positions around the cross-section. When the structure bends, the cores experience different strains. Comparing those strains reveals the direction and magnitude of bending. Repeating that calculation along the fiber produces a curve rather than a single bend angle.

Why optical sensing is useful
- No line of sight: the fiber can be embedded in a catheter, composite, robot link, borehole assembly or other structure that a camera cannot see.
- Small and flexible: a fiber can follow long, narrow or curved paths with little added mass.
- Electrical passivity: the sensing element carries light rather than electrical current, which is valuable near electromagnetic interference or in electrically sensitive equipment.
- Distributed information: many measurements along one waveguide reveal local bends instead of only the overall end-to-end displacement.
The reconstructed centerline is not automatically the absolute location of the object in a room. A separate reference frame, known base pose and, where needed, external position measurement are required to place the reconstructed shape in global coordinates.
Resolution, range and update rate by sensing method
“Resolution” can mean the smallest measurable strain, the distance between sensing samples or the smallest shape feature that can be reconstructed. Always ask which meaning a specification uses. The following values summarize the ranges reported in the review by Floris, Adam, Calderón and Sales (2021); they are representative rather than universal guarantees.
| Technology | Typical spatial behavior | Representative strain or shape capability | Typical range and speed | Main trade-off |
|---|---|---|---|---|
| FBG (quasi-distributed) | Discrete grating locations; a common fiber path generally supports only tens of readable gratings | About 1 microstrain strain accuracy is reported; whole-shape accuracy depends strongly on grating spacing and calibration | Kilometre-scale sensing lengths are possible; kilohertz acquisition is a reported advantage | Fast and accurate point measurements, but gaps between gratings limit spatial sampling |
| Rayleigh/OFDR distributed sensing | Millimetre-scale spatial resolution | Approximately 1 microstrain accuracy is reported for suitable systems | Typical sensing ranges are about 10–35 m | Fine spatial detail over a shorter range than long-haul distributed methods |
| OTDR Rayleigh sensing | Can extend to long lengths, but fine resolution becomes difficult | Sub-metre resolution and accuracy better than tens of microstrain are difficult to achieve together | Roughly 1–10 km is possible | Long reach generally requires sacrificing spatial resolution, accuracy or both |
| Brillouin (BOTDR/BOTDA) | Metre-to-tens-of-metres spatial resolution is typical | Strain accuracy is commonly on the order of tens of microstrain | Tens-of-kilometres sensing ranges are suited to this method | Exceptional reach, but too coarse for many compact, high-curvature shapes |
The central design rule is that accuracy, sensing range and spatial resolution are generally interdependent. As Floris and colleagues put it, the measured performance is governed by “three characteristics that are generally interdependent: the accuracy of the measured quantity, the sensing length or sensing range and the spatial resolution.” A system optimized for a 20 m inspection line should not be judged by the same criterion as a millimetre-scale probe inside a medical instrument.
How accurate are optical fiber shape sensors?
Published whole-shape accuracy
The 2021 comprehensive review reports approximately 1 mm average position or shape accuracy for FOSS systems. Some experiments achieved sub-millimetre results, but the review warns that sensor lengths, test conditions, shape complexity and evaluation procedures are not standardized. A 1 mm figure therefore describes a published order of performance, not a guaranteed tolerance for every commercial or laboratory setup.
Shape accuracy also accumulates along the fiber. A small curvature bias at each sample can integrate into a larger position error toward the distal end. A probe that looks excellent over a short arc may show noticeably greater endpoint error over a long, tightly curved path. Reported accuracy should therefore specify the sensing length, the test shape, the reference instrument and whether the number is a local error, endpoint error or average centerline error.

Strain accuracy is not shape accuracy
FBG systems are often described as having approximately 1 microstrain strain accuracy. That is a property of the strain measurement under stated interrogation and calibration conditions; it does not translate one-for-one into 1 mm shape accuracy. Converting strain to curvature requires known core positions, reliable strain transfer and a model of the cross-section. Integrating curvature adds sensitivity to bias, spacing and initial-shape errors.
Interrogator metrology matters
The optical interrogator’s wavelength accuracy can set a hard limit. NIST reported that a wavelength-measurement uncertainty as small as 1 pm can produce nearly 1 microstrain uncertainty in FBG strain sensing. The fiber, gratings and mechanical package may be excellent, yet the final result can still be limited by wavelength calibration, signal-to-noise ratio, peak-fitting algorithms or drift in the interrogator.

- Sensing-point spacing: discrete FBGs can miss a short, sharp bend between gratings. Reduce spacing or use a distributed technique when the shape contains high spatial frequencies.
- Core geometry: errors in the measured spacing and angular arrangement of multicore cores directly affect the strain-to-curvature conversion.
- Initial-shape calibration: the unbent or installed reference must be measured. A pre-curved or twisted package cannot be treated as a perfectly straight baseline.
- Strain transfer: adhesives, loose fits and composite interfaces can filter or delay the strain that reaches the glass.
- Temperature: thermal expansion and the fiber’s thermo-optic response can resemble mechanical strain unless compensated.
- Twist and torsion: a centerline reconstruction can be wrong if the algorithm assumes planar bending while the structure also twists.
- Numerical integration: interpolation method, boundary conditions and filtering influence the final centerline, especially near the ends.
- Reference measurement: a camera-based tracker, coordinate-measuring system or accurately surveyed fixture is needed to validate absolute shape during qualification.
Are fiber-optic shape sensors durable in harsh environments?
Optical-fiber shape sensors are compact, flexible, electrically passive and resistant to corrosion compared with many electrical sensing arrangements. These characteristics explain their use in medical, aerospace, civil, mechanical and geotechnical work. The glass waveguide itself is not the whole deployed sensor, however. Durability is determined by the coating, jacket, adhesive, connector, strain-transfer design and installation procedure around it.
Environmental factors to qualify
- Mechanical bending: keep every installation within the fiber and package’s allowable bend radius. Repeated over-bending can create loss or permanent damage even when a single bend appears harmless.
- Pulling and compression: provide a controlled load path and strain relief. Do not use connectors or the bare fiber as a structural termination.
- Moisture and chemicals: select coatings, jackets and seals for the actual fluids, pressure and exposure duration. Connector sealing is often the weakest point in an otherwise protected assembly.
- Temperature cycling: qualify the complete package, not only the fiber. Differential expansion can change preload and create apparent shape drift.
- Impact and vibration: inspect and recalibrate after an event. A package can remain optically continuous while its strain transfer or reference geometry has changed.
- Installation strain: document the installed shape and temperature at commissioning so later measurements have a defensible baseline.
For a harsh-environment deployment, specify environmental qualification tests, allowable bend radius, sealing method, connector rating, temperature range, recalibration interval and inspection criteria in the design record. “Fiber optic” alone is not a durability rating.
FBG, OFDR, OTDR or Brillouin: how to choose
Choose FBG when you need fast, known measurement points
FBG arrays suit applications that can define a finite set of sensing locations and need high update rates. Kilohertz acquisition and approximately 1 microstrain strain accuracy are reported advantages. Confirm how many gratings the interrogator can read on one path, because a practical fiber commonly supports only tens of readable gratings. If the object has sharp local curvature between those points, the array may under-sample the shape.

Choose Rayleigh/OFDR when local detail is the priority
Rayleigh distributed sensing analyzed with OFDR is designed for millimetre-scale spatial resolution and approximately 1 microstrain accuracy, with typical ranges around 10–35 m. It is a strong fit for a relatively short structure whose shape changes over small distances. Check update rate and data-processing latency for dynamic work; the cited range and resolution describe sensing capability, not an automatic real-time guarantee.
Choose OTDR Rayleigh for long assets with moderate detail
OTDR Rayleigh methods can cover roughly 1–10 km. That reach is useful for long infrastructure, but obtaining sub-metre spatial resolution and accuracy below tens of microstrain is difficult. Use this approach when the asset length dominates the requirement and local millimetre-scale shape is unnecessary.
Choose Brillouin for very long-range strain or temperature mapping
BOTDR and BOTDA are suited to tens-of-kilometres ranges. Their usual metre-to-tens-of-metres spatial resolution and strain accuracy on the order of tens of microstrain make them better for broad structural or geotechnical trends than for reconstructing a tightly curved compact mechanism.
A practical specification checklist
Write requirements in measurable terms before selecting an interrogator or probe:
- Define the sensing length and the smallest bend feature that must be resolved.
- State whether the requirement concerns strain resolution, spatial sampling, local curvature, endpoint position or average whole-shape error.
- Set the maximum allowable error over the full length, including temperature and installation effects.
- Specify update rate, latency and whether the application is static, slowly varying or dynamic.
- List temperature range, humidity, chemicals, pressure, vibration, shock and expected cycle count.
- Record minimum bend radius, allowable axial strain, torsion range and connector constraints.
- Choose a calibration reference and acceptance test, including known shapes and repeatability measurements.
- Plan compensation for temperature and any cross-sensitivity to twist or axial load.
IEEE 2067-2021 was developed to clarify terminology and key performance parameters for fiber-optic Bragg-grating systems. Using its vocabulary, or an equivalent internal specification, helps prevent a supplier’s “resolution” from being compared with another supplier’s “accuracy” as though they were the same quantity.

Calibration, installation and maintenance workflow
Before installation
Measure the probe’s baseline shape, identify each sensing location or distributed coordinate, verify interrogator calibration and record ambient temperature. Check optical loss and connector cleanliness. For multicore designs, verify the core geometry supplied for the reconstruction model rather than assuming nominal dimensions.
During installation
Control bend radius and pulling force, secure the intended strain-transfer path, and prevent adhesive or jacket movement from creating an unknown neutral axis. Record the installed reference shape after the assembly has reached its normal temperature.
During commissioning
Expose the sensor to several known bends or surveyed shapes across the operating range. Compare reconstructed centerline error, repeatability and hysteresis. Test both gentle and high-curvature sections if those conditions will occur in service.
In service
Trend baseline drift, optical loss, temperature and reconstructed shape. Recheck calibration after an impact, connector intervention, major thermal cycle or package repair. A sudden shape change with unchanged optical power may indicate altered strain transfer rather than a broken fiber.

Common failure modes and remedies
| Observed symptom | Likely cause | Useful corrective action |
|---|---|---|
| Shape error grows toward the distal end | Small curvature bias, incorrect baseline or core-spacing error | Recalibrate the initial shape, verify geometry and assess error accumulation over length |
| Short bends are smoothed out | FBG spacing or distributed-sensing resolution is too coarse | Reduce grating spacing or select a higher-spatial-resolution method |
| Readings change with temperature while the structure is still | Thermal strain or thermo-optic cross-sensitivity | Add temperature sensing, compensation and thermal calibration |
| Results differ after reinstallation | Changed neutral axis, preload or strain-transfer condition | Repeat installation calibration and improve mechanical registration |
| Intermittent dropouts or rising loss | Over-bending, connector contamination, jacket damage or moisture ingress | Inspect bend points and seals, clean or replace connectors, and test optical loss |
| Unexpected twist produces wrong 3D shape | Algorithm assumes bending only or has an incomplete torsion model | Use a model and sensor geometry that resolve torsion, then validate with a known twisted shape |
Where the technology is mature—and where caution is needed
Published applications are concentrated in medical and geotechnical sensing, with important work in structural-health monitoring, aerospace, robotics and human-posture tracking. The same review notes that broad comparisons across application classes remain limited and that standardized evaluation is still needed. Treat a result demonstrated in one domain as evidence of feasibility, not proof that the same accuracy will transfer unchanged to another package, length or environment.

For a purchase or prototype decision, the most defensible comparison is a like-for-like test: same sensing length, same temperature range, same shape library, same reference instrument and the same error definition. Ask for raw strain or wavelength data, calibration procedures and environmental test conditions instead of accepting a single headline accuracy number.
Frequently Asked Questions
Can a fiber shape sensor work without a camera?
Yes. It reconstructs the centerline from strain measurements along the fiber, so line of sight is not required. A separate reference frame is still needed if the reconstructed shape must be reported in global coordinates.
Is 1 microstrain accuracy the same as 1 mm position accuracy?
No. Microstrain describes strain measurement performance. Millimetre-level shape accuracy also depends on sensor geometry, sampling, calibration, temperature compensation and numerical integration over the full length.
Which method gives the finest spatial resolution?
Rayleigh/OFDR systems are designed for millimetre-scale spatial resolution over typical ranges of about 10–35 m. FBG arrays provide discrete points, while OTDR Rayleigh and Brillouin methods trade finer detail for much longer reach.
What should be recalibrated after an impact?
Check optical loss and connector condition, then remeasure the installed baseline shape and validate against known bends. An intact optical signal does not prove that the package’s strain transfer or reference geometry is unchanged.
Does a harsh-environment rating come from the fiber alone?
No. Coating, jacket, adhesive, bend-radius control, connector sealing, temperature compensation and installation design determine the durability of the deployed assembly.
