Yes, membranes can reduce the energy required to separate hydrocarbons, but the strongest current evidence is still a laboratory demonstration paired with process simulation—not a measured refinery-wide saving. A 2026 study using porous polyacrylonitrile (PAN) membranes separated crude-oil fractions selectively and modeled 31.6% lower energy use than atmospheric distillation. The same study modeled lower cooling-water use and carbon dioxide emissions, but no source establishes that a commercial refinery has achieved those percentages.

The practical question is therefore not whether membranes are automatically better than distillation. It is whether a particular membrane, feed, module and hybrid process can deliver enough selectivity and permeance, remain stable, and integrate with existing equipment to justify its area and pressure requirements.

What the 2026 crude-oil study actually demonstrated

The newest result is reported in the 2026 Nature paper “Crude oil fractionation by means of mesoporous polyacrylonitrile membranes”. Researchers operated porous PAN membranes in tangential flow to pre-fractionate crude oil. PAN is commonly used as a support material, but in this configuration the porous layer itself performed a molecular-refining function.

The permeate became enriched in lighter crude-oil fractions, including naphtha and kerosene. The maximum reported crude-oil permeance was 0.591 ± 0.040 L m−2 h−1 bar−1. That is more than 23 times the paper’s cited earlier benchmark of less than 0.1 L m−2 h−1 bar−1. Permeance describes how much material passes through a membrane per unit area, time and pressure difference; it is not the same as selectivity or total plant capacity.

Why the membrane became selective

The membrane initially had surface mesopores of approximately 15 nanometres. During operation, heavy hydrocarbons deposited in those pores. The deposited layer narrowed the effective openings to below 2 nanometres, creating the size- and transport-dependent separation that enriched lighter molecules in the permeate.

After that deposition layer stabilized, the study reports sustained selective enrichment for four weeks under the studied conditions. That is meaningful operating evidence for this particular crude-oil experiment. It does not establish multi-year lifetime, tolerance of every crude grade, or performance in a commercial module.

Experimental results versus modeled refinery results

The laboratory work and the process assessment answer different questions. The membrane experiment measured permeance, fraction enrichment and stability. A separate process simulation compared a membrane-assisted crude-oil scheme with conventional atmospheric distillation. Keeping those evidence types separate is essential when interpreting the headline percentages.

Reported result What it represents Evidence status
0.591 ± 0.040 L m−2 h−1 bar−1 maximum permeance Crude-oil membrane transport under the study’s operating conditions Experimental measurement
Selective enrichment of naphtha and kerosene Composition change in the permeate Experimental observation
Four weeks of selective enrichment after pore-layer stabilization Short-duration stability in the reported test Experimental observation
31.6% lower energy use Membrane-integrated process versus atmospheric distillation Process simulation
20.7% lower cooling-water use Same simulated comparison Process simulation
37.6% lower CO2 emissions Same simulated comparison Process simulation

The study does not report a commercial refinery installation or plant-wide metered savings. The percentages should therefore be read as modeled potential for the specified process assumptions, not as a guarantee for refineries generally.

Where the energy-saving percentages come from

Atmospheric distillation heats crude oil and then condenses separated fractions. Replacing part of that thermal sequence with a pressure-driven membrane step can reduce furnace duty and the amount of vapor that must later be condensed. In the Nature study’s simulation, total energy use was 31.6% lower than in the atmospheric-distillation reference case.

The paper also reports two component figures: 37.6% lower furnace energy requirements and 20.3% lower condenser energy consumption. Those values describe different parts of the simulated process and must not be combined as though they were an alternative measurement of the 31.6% total. The same simulation estimated 20.7% less cooling-water use and 37.6% lower CO2 emissions.

Actual savings would depend on crude composition, throughput, membrane pressure, achievable area, pretreatment, replacement rate, the amount of distillation retained, and the local energy mix. A refinery using electricity from a carbon-intensive grid could have a different emissions result from one using low-carbon power, even if membrane energy consumption were identical.

How membrane separation differs from distillation

Distillation

Distillation separates components according to volatility. The feed is heated until vapor and liquid phases repeatedly contact one another in a column. Reboilers supply heat and condensers remove it. This technology is mature and handles very large flows, but phase changes make hydrocarbon separation energy-intensive.

Membrane transport

A membrane uses differences in permeation rates rather than repeated vaporization and condensation. Pressure, concentration and molecular interactions drive some components through the membrane faster than others. The feed can remain largely in the liquid phase, avoiding part of the thermal duty.

For a useful industrial comparison, engineers must evaluate both selectivity—how strongly the membrane favors one fraction over another—and permeance—how much feed crosses at a given pressure and area. A highly selective membrane with very low permeance may require too much surface area. A high-permeance membrane with poor selectivity may need many stages, recycle or a polishing column.

Why hybrid systems are likely

Membranes do not have to replace every distillation column. A pre-fractionation membrane can remove a lighter or heavier cut before a column performs the final specification step. That arrangement can reduce furnace and condenser duty while preserving the column’s ability to meet a tight product purity target. It can also add capacity to an existing column, an advantage that matters even when the energy reduction is modest.

What earlier hydrocarbon-separation work says

The broader case for membranes predates the crude-oil result, but the evidence is highly application-specific.

IETS Annex XII: a historical energy-efficiency expectation

An IETS Annex XII overview, “Membranes as Energy-Efficient Technologies for Separation of Hydrocarbons”, characterized membranes as a promising energy-efficient approach and anticipated 40–60% lower primary-energy consumption for key molecular separations. That is a broad program-level expectation, not a universal measured result.

The overview emphasized that membrane materials, modules, systems and process designs must be developed together. It also stated that state-of-the-art membranes are not generically applicable. Its work focused on olefin/paraffin separation and natural-gas and biogas treatment. The Annex management transition occurred in 2011 and progress had stopped by 2012, so this source is best treated as a historical overview rather than evidence of an active program today.

Ethylene/ethane and butadiene: selectivity changes the economics

A 2012 ECN/TNO technoeconomic evaluation, “Membrane Retrofit Option for Paraffin/Olefin Separation – A Technoeconomic Evaluation”, examined hybrid gas membranes and conventional distillation. For ethylene/ethane, modeled energy savings were rather low unless ethylene membrane selectivity exceeded 60. However, a membrane with selectivity of 10 could still provide attractive capacity increases in existing columns.

For a butadiene/C4 mixture, modeled savings could reach 30%, depending on selectivity and process configuration. The cited high value required selectivity of 15 relative to saturated hydrocarbons. These are conditional calculations for gas feeds and specific hybrid designs; they are not measurements of the crude-oil PAN process.

Application Key condition or result How to interpret it
Crude-oil pre-fractionation, 2026 Nature study 31.6% lower simulated energy; 0.591 ± 0.040 L m−2 h−1 bar−1 maximum permeance Experimental membrane data combined with a modeled refinery comparison
Ethylene/ethane hybrid, ECN/TNO 2012 Low energy savings unless selectivity exceeds 60; selectivity 10 could improve column capacity Conditional technoeconomic result for a different feed
Butadiene/C4 hybrid, ECN/TNO 2012 Up to 30% modeled savings in some configurations; high value tied to selectivity 15 Conditional result, not a crude-oil measurement
Key molecular separations, IETS Annex XII 40–60% anticipated primary-energy reduction Historical broad expectation, not a guarantee

Hollow-fiber column concepts

A U.S. Department of Energy project description, “Enhanced Separation Efficiency in Olefin/Paraffin Distillation”, explored hollow fibers as packing inside olefin/paraffin distillation columns. The concept illustrates how membrane contactors might be integrated with existing equipment rather than installed as completely separate trains.

The project description also lists unresolved engineering issues: the effect of reflux ratio, stability during operating fluctuations and module designs that avoid flooding. Those open issues are development requirements, not evidence of successful commercialization.

What controls real-world energy savings

A refinery or chemical plant evaluating membranes should compare alternatives on the same feed and separation target. The following variables can change the result by more than a headline percentage suggests:

  • Feed composition: crude oils, ethylene/ethane, butadiene/C4, natural gas and biogas contain different molecules and contaminants. A membrane proven for one feed cannot be assumed to work for another.
  • Selectivity: insufficient selectivity can force extra stages, recycle or a conventional polishing column. The ECN/TNO thresholds show how sharply economics can change.
  • Permeance and area: high throughput may require a large membrane area, many modules or higher pressure. Pumping and compression energy belong in the total balance.
  • Module design: laboratory coupons do not reveal pressure drop, sealing, flow distribution, flooding risk or maintenance requirements in a full-scale module.
  • Fouling and aging: the PAN study’s heavy-hydrocarbon deposition created useful pores, but uncontrolled deposits could also reduce flux or alter selectivity. Four weeks of stability is not a demonstrated long-term replacement interval.
  • Process configuration: a pre-fractionation step, side-stream treatment and full membrane replacement of a column have different energy and capital requirements.
  • Operating pressure and temperature: these affect transport, phase behavior, safety systems and the energy needed to move the feed.
  • Energy accounting: comparisons should state whether they include pumps, compressors, pretreatment, heating, cooling, product recycle and membrane replacement.

What scale-up would require

The 2026 work addresses a long-standing materials problem: membranes need enough transport rate and selectivity to handle crude oil without losing performance to fouling or instability. The study’s institutional summary from KAUST, “Advancing membrane technology for more efficient hydrocarbon refining,” describes ongoing work on membrane manufacturing and integration into targeted hybrid processes.

That wording supports a development path, not a commercial-deployment claim. Scale-up would normally proceed through pilot modules, longer runs with representative crude grades, cleaning and replacement studies, control-system testing, hazard review, and a verified process energy balance. Engineers would also need to demonstrate that the membrane can be manufactured consistently at the required area and that the deposition mechanism remains controllable outside the laboratory apparatus.

A sensible pilot comparison

  1. Define the separation target: specify the fraction cut, product-quality limits and allowable recovery loss.
  2. Characterize the feed: measure composition, viscosity, contaminants and seasonal or source-related variability.
  3. Measure membrane performance: report selectivity, permeance, pressure, temperature, feed state and duration together.
  4. Design the hybrid flowsheet: show membrane stages, recycle, retained distillation, pumps, compressors, pretreatment and cooling.
  5. Run a comparable energy balance: use the same throughput and product specifications for the membrane and distillation cases.
  6. Test durability: monitor flux, selectivity, pressure drop, fouling and cleaning response over a period relevant to the intended service.
  7. Separate measured from modeled claims: label pilot data, simulations and commercial operating data independently.

How to interpret the promise without overclaiming

The strongest defensible statement is that membranes could reduce hydrocarbon-separation energy, and that a 2026 crude-oil experiment provides unusually strong evidence of selective operation and high permeance for its test system. Its 31.6% energy, 20.7% cooling-water and 37.6% CO2 reductions are modeled outcomes relative to atmospheric distillation. They are valuable targets for pilot validation, not proof that a refinery already achieves them.

Other studies reinforce the same lesson from different directions. Broad energy expectations reach 40–60% for selected molecular separations; ethylene/ethane economics depend on very high selectivity, while capacity gains may appear at lower selectivity; and butadiene hybrid savings can approach 30% only under specified conditions. Membrane choice, module engineering and process integration determine the outcome.

The practical bottom line

Membranes are a credible route to lower-energy hydrocarbon separation, especially as a pre-fractionation or hybrid step. The crude-oil PAN study moves the field forward by combining selective enrichment, a reported permeance above the earlier benchmark and four-week stability after pore-layer formation. But commercial refineries still need pilot-scale evidence, long-term durability data and measured plant balances before the simulated savings can be treated as operating facts.
