Use COMSOL Multiphysics to build a battery thermal model whose detail matches the design decision: define the operating envelope, choose cell or pack scale, couple electrochemical heat generation to heat transfer, represent the real cooling path, solve the duty cycle, and validate the results against measured or otherwise trusted data. A lumped model can efficiently predict cell-to-cell and pack temperature trends when its parameters are validated for the intended operating range; detailed electrochemistry is appropriate only when the extra material data and computational cost are justified.

The workflow below focuses on EV battery cells and packs. It does not claim to be a complete motor, inverter, cabin, or whole-vehicle thermal model.

What COMSOL is solving in an EV battery thermal model

An EV battery thermal model answers a defined engineering question, such as whether a cell exceeds a project temperature limit, how much temperature spread develops across a module, what coolant flow is needed, or how quickly a pack warms during a transient drive cycle. COMSOL can represent the battery electrochemistry, heat transfer through solids, current-conductor losses, coolant flow, and their feedback in one multiphysics model.

The important distinction is between a model that calculates battery heat and temperature and one that also resolves the cooling circuit. A convective boundary can approximate heat rejection to an external coolant or air condition. A liquid-cooling model with fluid flow resolves channel pressure, velocity distribution, wall heat transfer, and coolant temperature rise. Select the latter when channel-level behavior or flow maldistribution is part of the design decision.

1. Define the design decision and operating envelope

Write the pass/fail question before opening the Model Wizard. The required model fidelity, geometry, inputs, and outputs follow from that question.

Questions the model should answer

  • What is the maximum temperature anywhere in a cell, module, or pack?
  • What temperature difference develops between cells or between the pack interior and its exterior?
  • How much coolant flow or pressure drop does the cooling path require?
  • How long does the battery take to warm up, cool down, charge, or discharge?
  • Does a cell-to-cell interaction or current-conductor loss materially change the result?
  • Does the pack remain within the project requirement over a complete transient duty cycle rather than only at one operating point?

Inputs to freeze before building physics

  • Cell format, pack arrangement, electrical series/parallel configuration, and any symmetry that is physically valid.
  • Cell chemistry and the electrochemical parameters available for that chemistry.
  • Current or power as a function of time, including charge, discharge, rest, and any regenerative-braking segments that matter.
  • Initial temperature and state of charge, ambient temperature, and the time interval to simulate.
  • Cooling architecture, coolant inlet temperature, inlet flow or pressure, outlet condition, and contact or interface materials.
  • The quantities that determine acceptance: peak temperature, temperature spread, voltage, pressure drop, coolant temperature rise, or another project-specific metric.

COMSOL tutorials demonstrate time-dependent charge, discharge, relaxation, and pack-discharge studies. Their assumptions are examples for learning the workflow, not substitutes for the target cell, load profile, cooling conditions, or validation data.

2. Choose the scale and fidelity

COMSOL battery interfaces span detailed porous-electrode descriptions through lumped cell and pack models. Pick the least detailed model that can answer the question, then increase fidelity only where sensitivity or validation shows it is necessary.

Choice What it resolves Use it when Main trade-off
Lumped cell Cell-level electrical and thermal behavior using reduced electrochemical parameters You need a fast cell thermal model, such as a first study of charge, discharge, and relaxation Accuracy is limited to the operating range for which the lumped parameters were validated
Battery Pack interface Three-dimensional pack-level cell and current-conductor domains, connector boundaries, and pack heat generation You need cell-to-cell temperature trends or pack thermal distribution It is a 3D pack model; detailed internal electrochemistry is not represented unless added through a more detailed approach
Detailed electrochemistry Internal electrochemical behavior, potentially down to porous-electrode structure The design decision depends on internal reaction, transport, or local heat-generation behavior and the required material and kinetic data are available More input data, meshing, solver time, and calibration work
Multi-scale model Different levels of detail for cells, pack, and thermal system You need a balance between cell physics and pack-level computational cost Interfaces between scales and parameter transfer must be checked carefully

Start with a lumped cell model

For a first thermal model, follow the documented pattern of a Lumped Battery interface coupled to Heat Transfer in Solids through Electrochemical Heating. The COMSOL example is a two-dimensional axisymmetric 18650 cell evaluated during charge, discharge, and relaxation. This is a practical starting point when you have validated lumped electrical and thermal parameters but do not need to resolve every electrode layer.

Move to a pack model for cell-to-cell behavior

The Battery Pack interface is a three-dimensional option. It assigns battery domains and current-conductor domains, represents connector boundaries, and defines a pack heat source that can be coupled to heat transfer. It is suited to questions such as whether interior cells run hotter than exterior cells or how a busbar changes the thermal field.

Use detailed electrochemistry selectively

Choose a porous-electrode or other higher-fidelity electrochemical description when the result depends on internal reaction or transport details that a lumped model cannot capture. Do not assume that higher fidelity automatically produces a more reliable result: it also requires trustworthy material, kinetic, and boundary data. A detailed model with guessed parameters can be less useful than a validated lumped model.

3. Build geometry that preserves the important heat paths

Model only the geometric detail that affects the decision, but do not remove a dominant thermal or electrical path. A useful pack geometry may include cells, current collectors or busbars, housing, thermal interface material, cooling plates, and coolant regions. A reduced repeating section or symmetry sector is appropriate only when the electrical, thermal, and cooling conditions preserve that symmetry.

Represent layered cells efficiently

Wound cylindrical and prismatic cells contain many thin layers that are expensive to mesh individually. COMSOL’s Battery Layers feature homogenizes those layers while retaining directional thermal behavior. It requires user-provided effective in-layer and through-layer thermal conductivity, density, and heat capacity, and it avoids resolving each layer in the computational mesh.

Because the homogenized material is anisotropic, supply properties in the directions used by the model. Do not substitute an isotropic conductivity unless measurements or a justified homogenization procedure support that simplification.

Include conductors and interfaces when they matter

Current collectors, tabs, busbars, and connectors can generate Joule heat and alter the local heat path. Include them when their resistance, geometry, or contact to the cell is relevant to the predicted hot spot. Likewise, retain thermal interface materials and contact resistances when they control heat flow into a cooling plate or housing.

Assign defensible material data

Use properties for the chosen cell and cooling components over the temperature and state-of-charge range being simulated. Thermal conductivity, heat capacity, density, electrical resistivity, contact resistance, and coolant properties can all shift the predicted temperature field. Record the source and temperature dependence of each property so that sensitivity studies and later calibration are possible.

4. Couple battery heat generation and temperature

The thermal problem must receive heat generated by the battery, and the electrochemical problem must receive the temperature field when temperature affects its behavior. In COMSOL, the Electrochemical Heating multiphysics coupling provides this connection where the selected electrochemistry interface supports it.

Cell-level coupling sequence

  1. Add a battery or electrochemistry interface suited to the available cell data, such as the Lumped Battery interface for a reduced cell model.
  2. Add Heat Transfer in Solids for the cell and any surrounding solid parts that carry heat.
  3. Add the Electrochemical Heating coupling so battery-generated heat enters the thermal interface and the thermal temperature is available to the electrochemical model.
  4. Define initial temperature and state of charge, then provide the current or power profile for the transient study.
  5. Check that the generated heat, temperature field, and electrical response are all included in the solver-dependent variables and are not disconnected by an omitted domain selection.

The coupling includes irreversible and reversible electrochemical heat sources when supported by the chosen electrochemistry formulation. Which terms are available depends on the interface and parameterization; inspect the selected physics rather than assuming every battery model exposes identical sources.

Pack-level heat sources

The Battery Pack interface defines a heat source that can be coupled to a Heat Transfer interface using Electrochemical Heating. COMSOL’s version 6.3 documentation states: “The Battery Pack interface also defines a heat source that may be coupled to a Heat Transfer interface, using the Electrochemical Heating node, for modeling battery cooling and thermal management.”

If current conductors are included, add their electrical loss to the thermal model. The documented pack example includes current-conductor Joule heating, so omitting it from a design where busbar losses are significant would understate local temperatures.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

5. Represent the cooling path at the right level

Cooling assumptions often dominate the answer. Decide whether you need only a net heat-transfer condition or the coolant’s local flow and temperature distribution.

Cooling representation What you specify What it can answer When it is insufficient
Convective heat-flux boundary Heat-transfer coefficient and external or coolant-side temperature Overall thermal rejection when the coefficient is already justified Channel pressure drop, flow maldistribution, local coolant heating, or inlet/outlet design
Explicit liquid cooling Coolant region, fluid properties, inlet and outlet conditions, wall coupling, and flow model Velocity distribution, pressure demand, wall heat flux, coolant temperature rise, and cell-to-cell effects caused by flow It is unnecessary detail for a question that only needs a validated external heat-transfer coefficient

Use a convective boundary for a reduced external condition

A convective heat-flux boundary is appropriate when the surrounding flow does not need to be solved. The 6.3 pack tutorial applies a convective condition at the outer pack boundaries and assumes quiescent air in the surrounding air domain. That assumption is specific to the tutorial; it does not establish that natural convection is adequate for an EV pack.

Choose the heat-transfer coefficient and external temperature from a justified correlation, test, or coupled analysis. Treat them as uncertain inputs if their actual value varies with vehicle speed, fan operation, coolant flow, or installation.

Resolve a liquid-cooling circuit

For a cold plate or channel network, create the coolant domains and add fluid flow and heat transfer. Define the real inlet temperature and flow or pressure condition, outlet condition, no-slip walls, and thermal coupling between fluid and solid walls. Use a Nonisothermal Flow coupling when the flow and temperature fields must exchange information.

COMSOL’s learning material describes a liquid-cooled pack using a three-dimensional component for heat transfer and fluid flow, a one-dimensional cell-model component, Battery Layers, and Nonisothermal Flow. That architecture illustrates how a reduced cell description can feed a resolved cooling circuit without meshing every electrochemical layer.

6. Set up the study, mesh, and solver

Use a time-dependent study for real duty cycles

Battery heat generation and cooling are transient. Use a time-dependent study for charge, discharge, relaxation, warm-up, cooldown, and drive-cycle profiles. Apply the current or power as a function of time and set the initial temperature and state of charge explicitly.

For an exploratory run, begin with a representative cell, repeating pack section, or symmetry-reduced geometry. Expand to the full pack after the reduced model has the correct heat balance and boundary conditions.

Refine where gradients and contacts occur

Use finer elements around thin cooling channels, thermal interface layers, cell-to-plate contacts, current conductors, and locations where the solution predicts a strong gradient. The prismatic battery tutorial uses a three-dimensional time-dependent model; the pack example uses symmetry boundaries and a swept mesh in selected domains. Those are examples to adapt, not mandatory settings for every pack.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Perform a mesh and time-step sensitivity check. Compare the outputs that drive the design decision—such as peak temperature, temperature spread, pressure drop, or coolant rise—rather than checking only a visually smooth temperature plot.

Keep the nonlinear solve manageable

  • Verify each physics interface on its own before combining electrochemistry, heat transfer, and flow.
  • Ramp the load or shorten the time interval during initial debugging if the full duty cycle fails to converge.
  • Check units, signs, and domain selections for heat sources and inlet conditions.
  • Use a reduced geometry to identify a bad boundary condition before spending solver time on the complete pack.

7. Inspect the results that support a design decision

Do not rely on one temperature plot. Extract quantities that can be compared with requirements and measurements.

  • Spatial maximum and minimum temperature in each cell, module, and pack region.
  • Cell-to-cell temperature spread and temperature histories at interior, exterior, and cooling-interface locations.
  • Total battery heat generation, irreversible and reversible contributions when available, and current-conductor Joule heating.
  • Coolant inlet and outlet temperature, flow rate, pressure drop, and local maldistribution when fluid flow is explicitly modeled.
  • Voltage, current, and state-of-charge histories needed to confirm that the electrical operating point is correct.
  • Energy balance: electrical and electrochemical heat, heat stored in the solids, and heat rejected through each boundary.

The cylindrical pack tutorial demonstrates temperature maps and individual cell voltage and temperature histories. Use those plot types to connect a hot spot to its cause, but treat every numerical result as belonging to its own geometry, load, material data, and boundary conditions.

8. Validate before making a thermal claim

Validation is not a final plot; it is a comparison between the model and relevant cell or pack evidence over the operating range that matters. Measure or obtain trusted data for temperatures, electrical response, and, when applicable, coolant flow and pressure. Compare time histories and spatial differences, not only one peak value.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Check the most uncertain inputs

  • Temperature- and state-of-charge-dependent heat generation.
  • Anisotropic conductivity used for homogenized cell layers.
  • Contact resistance between cell, interface material, and cooling plate.
  • Convective heat-transfer coefficient or explicit coolant flow distribution.
  • Electrical resistance and geometry of current collectors, tabs, and busbars.
  • Initial temperature, state of charge, and the exact current-versus-time profile.

Run sensitivity studies on these inputs. If a small plausible change moves the predicted hot spot or temperature spread materially, report that uncertainty and avoid presenting a single value as a guaranteed design outcome.

What the documented pack example does—and does not—show

COMSOL’s cylindrical pack example is a 6s2p configuration discharged at 4C for 12 minutes. It reports the innermost cells reaching approximately 2 °C higher temperature than the outermost cells. The result belongs to that model, geometry, discharge, and cooling setup; it is not a universal EV-pack target or benchmark.

The same example neglects convection in the surrounding air-filled region while applying external convective cooling at the pack boundaries. Reproducing the number requires reproducing those assumptions and the example’s material, geometry, mesh, and load conditions. A different pack, coolant path, or duty cycle can produce a different gradient.

Common modeling mistakes and how to correct them

Using a lumped model outside its validated range

Symptom: The model runs quickly but disagrees with measurements at high current, a different state of charge, or a new temperature range.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Correction: Recalibrate the lumped parameters over the intended operating envelope or move to a higher-fidelity electrochemical model. Do not extend a parameter set simply because the software accepts the input.

Replacing a coolant circuit with an arbitrary heat-transfer coefficient

Symptom: Pack temperatures look plausible, but pressure demand, flow imbalance, or coolant outlet temperature cannot be explained.

Correction: Resolve the fluid domains and use a coupled flow and heat-transfer model when those quantities affect the decision. If a boundary coefficient is retained, document how it was obtained and test its uncertainty.

Omitting conductor losses or contact resistance

Symptom: Local hot spots near tabs, busbars, or interfaces are lower than measured values.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Correction: Include current-conductor Joule heating and the thermal contact paths that are physically present. Recheck electrical resistivity, contact area, and interface properties.

Meshing every cell layer unnecessarily

Symptom: The model becomes too large to solve before pack-level behavior can be studied.

Correction: Use Battery Layers with measured or otherwise justified anisotropic effective properties when a homogenized representation preserves the behavior of interest. Remember that this feature requires the Battery Design Module license.

Treating a tutorial result as a requirement

Symptom: A design is accepted because its temperature difference resembles a published example.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Correction: Derive limits from project requirements and validate them with target-cell or target-pack data. The reviewed COMSOL material does not establish universal EV temperature limits or a validation protocol for a particular vehicle.

Version and licensing considerations

The documented workflows span COMSOL 6.3 Battery Pack and thermal-distribution material, COMSOL 6.4 Cooling of a Prismatic Battery and Battery Layers material, and COMSOL Learning Center resources. Interface names and exact settings can change, so verify them against the installed release.

The Battery Pack interface documentation describes that interface as three-dimensional. Battery Layers explicitly requires a Battery Design Module license. The Battery Design Module is an add-on; do not assume that every battery, electrochemistry, or cooling feature described here is included in a base COMSOL Multiphysics license.

A practical end-to-end sequence

  1. Write the decision: state whether the goal is peak temperature, spread, warm-up, cooldown, flow demand, or another measurable outcome.
  2. Freeze the envelope: define geometry, chemistry, current or power profile, initial temperature and state of charge, ambient conditions, coolant inlet, and pass/fail quantities.
  3. Select fidelity: start with a validated lumped cell or pack model; choose detailed electrochemistry or a multi-scale approach only when the decision and available data justify it.
  4. Create the geometry: include cells, conductors, interfaces, cooling components, and coolant regions that control the heat path; use valid symmetry where possible.
  5. Assign properties: enter documented temperature- and direction-dependent material data, including effective anisotropic properties for homogenized layers.
  6. Add battery physics: configure the selected battery or electrochemistry interface and its electrical inputs.
  7. Add heat transfer: include Heat Transfer in Solids and connect the battery heat source with Electrochemical Heating.
  8. Add cooling: apply a justified convective boundary for a reduced condition, or solve fluid flow and heat transfer in the actual liquid circuit.
  9. Run the transient: use a time-dependent study, then refine mesh and time resolution around contacts, conductors, channels, and predicted gradients.
  10. Inspect and balance: extract temperature, voltage, heat-generation, flow, and energy-balance quantities.
  11. Validate and iterate: compare with measurements, perform sensitivity checks, and increase model fidelity only where the evidence shows it is needed.

Where this workflow stops

This sequence is strongest for EV battery thermal management. Motor, inverter, onboard charger, cabin HVAC, refrigerant loops, and whole-vehicle supervisory control require their own geometries, physics, operating data, and validation. A battery pack model can supply heat or coolant loads to a larger vehicle model, but it should not be presented as a complete vehicle thermal system without those additional submodels.
