An intelligent power distribution unit (PDU) that shuts down is telling you that a protective function operated—or that its upstream supply, emergency-power-off circuit, voltage path, or control power failed. Treat the event as an electrical fault, not as a nuisance alarm. Preserve the alarm and event history, identify whether a branch or main protective device opened, and determine the cause before any reset. Do not repeatedly reclose a breaker.

The safe sequence is: make the area safe, capture evidence, locate the opened device, distinguish overload from short circuit and control or source faults, remove or rebalance load only within the equipment design, and re-energize under the manufacturer’s procedure. Work inside energized equipment belongs to qualified electrical personnel.

What an unexpected PDU shutdown usually means

An intelligent PDU combines power switching and protection with meters, alarms, communications, and sometimes automatic transfer or remote-control functions. A shutdown can therefore originate at several points in the power path:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Branch overload: One output circuit exceeded its breaker, conductor, receptacle, or PDU rating.
  • Main-input overload or short circuit: The PDU input protective device opened, or an internal fault caused it to operate.
  • Phase imbalance: The total load may be below the PDU’s overall rating while one phase or branch is over its limit.
  • Emergency power off (EPO) or shunt trip: A remote contact, building alarm, fire system, or wiring fault commanded the breaker to open.
  • Upstream UPS or source failure: The PDU lost input because the utility source, generator, transfer equipment, UPS, or upstream breaker failed.
  • Voltage abnormality: Undervoltage, overvoltage, loss of a phase, or excessive voltage drop caused a protective response or made the source unavailable.
  • Control-power fault: The monitoring or trip circuit lost its supply even though the power conductors were not overloaded.

The alarm label alone is not proof of the cause. A displayed “overload” can be a symptom of a UPS reacting to inrush, while a tripped main breaker can result from an EPO input rather than excessive steady-state current. Use the event record, measured values, and the physical position of the protective device together.

Safety boundaries before diagnosis

Keep doors and covers closed. Do not remove a PDU panel, probe an energized compartment, or reach behind a barrier to find a tripped device unless you are a qualified person following the site’s electrical-safety program. OSHA 29 CFR 1910.333 requires exposed live parts to be de-energized unless a documented exception applies. A qualified person must use test equipment to verify that the circuit elements and equipment parts to which employees could be exposed are de-energized.

Apply lockout/tagout when work requires de-energization. Identify all sources, including dual utility feeds, bypass sources, backfeed from a UPS, stored energy, and remote-start circuits. Site procedures may permit an operator to acknowledge an alarm or operate a clearly identified external breaker handle, but that permission does not extend to opening energized equipment or diagnosing a fault inside it.

OSHA states that “repetitive manual reclosing of circuit breakers or re-energizing circuits through replaced fuses is prohibited” after protective-device operation. A breaker that trips again is evidence that the cause has not been cleared.

Evidence-first troubleshooting workflow

Perform these steps in order. If a step requires opening equipment or making an electrical measurement on an energized circuit, stop and hand it to qualified personnel.

  1. Make the scene safe. Keep people away from damaged equipment, smoke, odor, arcing, water, or heat. Leave doors closed and prevent an automatic restart while the cause is unknown.
  2. Capture the display and communications data before resetting. Record every active alarm, event timestamp, branch or main position, input and output voltage, current or apparent-power reading, UPS operating mode, and any EPO, fire-alarm, or building-management indication. Photograph the screen if site policy permits. Do not clear the history before it is preserved.
  3. Identify what actually opened. Check the externally visible branch breaker, output breaker, main-input breaker, bypass device, transfer switch, and upstream UPS indications. A software alarm without an open protective device is a different problem from a mechanically tripped breaker.
  4. Check the source path. Determine whether the PDU has input voltage and whether the upstream breaker, transfer equipment, generator, or UPS is available. If the PDU has no input, investigate the source before treating the event as a PDU overload.
  5. Read the alarm history and sequence of events. Look for the first event, not merely the final alarm. An EPO or input-loss event that precedes an overload message points to a different branch of the diagnosis than a current rise followed by a breaker trip.
  6. Compare measurements with ratings. Use the PDU nameplate, one-line diagram, breaker labels, conductor ratings, and the manufacturer’s manual. Compare each branch and phase with its permitted continuous load, not just the total cabinet rating.
  7. Correct only a confirmed, removable load problem. Disconnect or defer nonessential equipment through its normal operating procedure. Rebalance phases only where the installation design and qualified personnel permit it. Never disconnect a critical load casually or exceed the switching and receptacle ratings.
  8. Re-energize under the model-specific procedure. Clear the cause, verify that alarms and external trip signals are gone, and follow the manufacturer’s startup sequence. If the device trips again, stop and escalate rather than attempting another reset.

Use the opened device to narrow the fault

What opened or alarmed Most useful first questions Likely investigation boundary
One branch breaker Which equipment is on that branch? What were its current and apparent-power readings? Did a new load start? Branch load, cord set, receptacle, breaker, phase allocation, and downstream equipment.
Several branches at once Did a common source, phase, UPS output, or control signal change? Shared phase, UPS output, PDU bus, transfer device, or common alarm input.
Main-input breaker or switch Was there an EPO, shunt-trip, output overload, short-circuit indication, or upstream event? PDU input, internal bus, EPO circuit, upstream protection, and qualified service inspection.
UPS output or UPS input Was the UPS online, on bypass, on battery, overloaded, or reporting an inverter fault? UPS capacity, bypass path, battery/inverter state, inrush, and source quality.
No breaker, but controller is dark Is control power present? Are fuses, auxiliary supplies, and communication modules healthy? Control-power circuit and monitoring system; do not assume a power overload.

Schneider Electric’s Galaxy PDU troubleshooting sequence directs operators to record active alarms, reset alarms and clear external signals, then inspect alarm history for the trip cause. That sequence is useful only within the access and reset permissions specified for the installed model.

How to confirm or reject an overload

Read current and apparent power at the right level

Check the affected branch, phase, and total input. A total reading can look acceptable while a single branch or phase exceeds its limit. Apparent power, expressed in VA or kVA, includes both real power and reactive current; it is the quantity many breakers, UPS systems, and PDU ratings use. For a single-phase circuit, apparent power is approximately voltage multiplied by current. For a balanced three-phase system, it is approximately √3 multiplied by line-to-line voltage and current. Use the voltage and phase convention shown on the PDU’s nameplate and meter; do not substitute a formula for the manufacturer’s rating rules.

Carry the rating’s conditions with the number

Record the voltage, phase configuration, breaker frame and trip rating, conductor ampacity, ambient conditions, and whether the load is continuous. A nameplate kVA value is not a permission to load every branch to that value. The weakest permitted component—such as a branch breaker, receptacle, bus section, or UPS output—sets the usable limit.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Look for a changing load

Compare the event time with server startup, storage spin-up, motor operation, battery charging, cooling equipment, or a maintenance test. A load that is safe at steady state can draw a brief starting current. If several devices start together after a transfer or restart, their combined inrush can trip upstream protection even when their normal readings are below the rating.

Remove or rebalance safely

  • Use the equipment manufacturer’s shutdown command for nonessential servers, storage, network devices, and appliances.
  • Do not pull a critical plug merely to lower a meter reading; coordinate a controlled shutdown and confirm redundancy first.
  • Move loads between phases only according to the approved one-line diagram and PDU design. Phase balancing is not a substitute for a correctly sized feeder.
  • After the change, verify branch current, phase current, total kVA, power factor where available, and temperature or thermal alarms.

APC Smart-UPS troubleshooting guidance similarly directs operators to disconnect unnecessary equipment and reduce load before resetting a tripped input breaker. The instruction applies to a confirmed overload, not to an unexplained trip or suspected short circuit.

Distinguish overload from a short circuit

An overload is usually a sustained or repeated demand above a protective device’s permitted value. A short circuit is an abnormal low-impedance connection that can produce very high fault current and damage. A breaker that trips instantly when a particular load is connected, a loud event, visible damage, burning odor, or repeated immediate trips raises concern for a short or equipment fault.

Do not test a suspected short by repeatedly closing the breaker. Isolate the load using the site’s safe procedure, preserve the alarm record, and have qualified personnel test insulation, conductors, the receptacle, and the connected equipment with appropriate instruments. A megohmmeter or other test method can damage sensitive electronics if applied incorrectly; the responsible technician must follow the equipment manufacturer’s instructions.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Check EPO, shunt-trip, and external alarm circuits

An EPO or automatic shunt trip can open the main device without an overload. Inspect the PDU display for an EPO or external-trip indication and check whether a fire alarm, building-management controller, maintenance key switch, or remote contact changed state. A stuck contact, broken control wire, incorrect polarity, or loss of control power can hold the trip circuit active.

Clear an external signal only after the responsible building or safety system owner confirms that the emergency condition is over. Do not bypass an EPO input to make the PDU run. If the signal returns immediately after acknowledgment, leave the equipment de-energized and involve qualified electrical and controls personnel.

Investigate the UPS and voltage path

No input voltage

If the PDU reports no input, verify the upstream source, feeder breaker, transfer switch, generator status, and UPS output. If the PDU has multiple inputs, check each source separately and confirm that the installed wiring matches the one-line diagram. A dark display does not identify which part of the path failed.

Undervoltage, overvoltage, or phase loss

Inspect the upstream UPS or power conditioner when the PDU reports abnormal voltage. Excessive distance, undersized conductors, loose terminations, or excessive output load can contribute to voltage drop. Qualified personnel should verify voltage at the source and PDU terminals, phase sequence, neutral condition, and continuity while observing the applicable safety boundaries.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

UPS overload during restart

A UPS can overload when a PDU and its connected equipment restart together. Inrush from power supplies, transformers, motors, and battery chargers may be much higher than steady-state current. Eaton’s PDU installation and operation manual states: “If the PDU is supplied by a UPS, it is recommended that the UPS be placed in bypass mode before starting the PDU because of the possibility of high inrush current creating an UPS overload condition.” Follow the installed UPS and PDU manuals; bypass operation can remove conditioning or battery protection and therefore requires an approved procedure and an acceptable source.

Reset and restart without making the fault worse

Normal planned shutdown

For a planned shutdown, Eaton PDU procedures instruct operators to shut down connected equipment using each manufacturer’s sequence, open output breakers, and then open the main input breaker. The exact order, bypass requirements, and waiting times vary by model, so the installed manual and site procedure control.

Unscheduled shutdown

Do not treat an unscheduled trip as a normal shutdown. First identify and clear the cause. Eaton’s manual gives the direct rule: “Do not attempt to restart the PDU until the cause of the shutdown has been identified and cleared.” Preserve alarms, check the external trip state, verify the source, and remove a confirmed overload before considering a reset.

If the manual permits an operator reset, use the labeled control once, observe the startup sequence, and watch current, voltage, UPS state, and alarms during the first minutes of operation. If a breaker trips again, an EPO remains active, or the source becomes unstable, stop. Repeated reclosing can worsen an arc fault, damage equipment, and violate OSHA requirements.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Fault-specific decision branches

Branch overload with stable input

  1. Record branch current, kVA, breaker position, and the connected equipment list.
  2. Shut down or disconnect nonessential loads through approved procedures.
  3. Check for phase imbalance and recent additions or simultaneous startups.
  4. Confirm that the branch breaker, receptacle, cord, and PDU outlet are correctly rated.
  5. Reset only when the measured load is within the model’s limits and the manual permits it.

Main breaker trip with no overload record

Look for EPO, shunt-trip, short-circuit, internal fault, or UPS events. An unexplained main trip is not a routine overload. Keep the PDU out of service until qualified personnel determine whether the breaker, bus, wiring, or control circuit is damaged.

Immediate trip after connecting one device

Leave that device isolated. Inspect it and its cord or power supply for damage, then test the branch and equipment with qualified personnel. Do not move the device to another branch as a troubleshooting shortcut; doing so can spread the fault.

Repeated voltage alarms without breaker operation

Compare source and PDU readings, check the UPS mode and transfer events, and investigate feeder length, terminations, phase loss, and neutral integrity. A voltage problem may require correction upstream rather than a larger breaker.

Controller or communications failure with power still present

Separate monitoring failure from power failure. Check the controller’s auxiliary supply, fuses, network or serial links, and event timestamps. A blank or frozen interface can hide a real electrical condition, so use local indicators and qualified measurements rather than assuming the load is safe.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone.Support on Ko-Fi

When to escalate immediately

  • The breaker trips again after one controlled reset or trips instantly on energization.
  • A short circuit, arcing, smoke, heat damage, burning odor, water ingress, or damaged insulation is suspected.
  • An EPO, fire-alarm, or shunt-trip signal remains active or returns.
  • The PDU has no input, abnormal voltage, phase loss, or an unstable UPS source.
  • Testing would expose anyone to energized parts or require opening barriers.
  • The event involves a critical facility, redundant source, bypass path, or equipment outside the operator’s documented authority.

Use the manufacturer’s service channel with the model, serial number, firmware or controller version when shown, alarm text, event timestamps, measured values, breaker positions, and one-line diagram available. This information shortens diagnosis and helps determine whether a replacement breaker, control module, UPS service, or commissioning visit is appropriate.

Model-specific documentation and ratings

Industrial PDU families are not interchangeable. Voltage, phase, input arrangement, breaker type, control logic, and startup sequence depend on the exact model and installation. The following figures identify equipment classes described in manufacturer documentation; they are product ratings, not failure-rate statistics.

Documentation or family Capacity range identified in the documentation How to use the figure
Eaton 400–500 kVA PDU installation and operation manual 300–500 kVA PDU family coverage is described across the documentation set. Use the exact model and configuration, not the range midpoint, for ratings and procedures.
Eaton PowerPak 2 PDU procedures 100–400 kVA family coverage is described. Confirm the installed voltage, phase, breaker arrangement, and UPS relationship before applying a procedure.
Schneider Electric Galaxy PDU documentation Galaxy systems including 400–500 kVA and 1000 kVA variants are described. Use the installed Galaxy model’s alarm definitions, startup sequence, and service limits.
APC Smart-UPS overload FAQs Capacity varies by UPS model; a single value is not stated. Use the UPS nameplate and its overload guidance when assessing PDU inrush or input-breaker trips.

Preventing repeat shutdowns

Improve the evidence trail

Keep event-history exports or photographs with the incident record. Record the exact time, operating mode, source state, branch and phase readings, breaker position, environmental conditions, and what changed immediately beforehand. Trend current, kVA, voltage, temperature, and UPS load so a gradual rise is visible before protection operates.

Commission changes instead of adding load informally

Before adding a rack, server, storage array, cooling device, or temporary test load, verify available branch, phase, PDU, UPS, and upstream capacity. Update the one-line diagram and circuit schedule. Confirm that transfer and restart sequences will not start too many loads simultaneously.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Test the restart plan

Document which loads start first, whether the UPS must be placed in bypass, how long controls need to initialize, and who is authorized to reset each device. Test during an approved maintenance window with a rollback plan. A successful normal restart does not prove that an emergency trip can safely be reset without identifying its cause.

Inspect protection and connections

Qualified personnel should inspect breaker condition, torque and termination integrity, conductor temperature, phase balance, EPO wiring, auxiliary control supplies, and UPS bypass equipment at intervals required by the manufacturer and site program. Replace a breaker or fuse only with the specified type and rating; a larger protective device can remove the safety margin intended by the wiring and PDU design.

Practical incident checklist

  • Area made safe; doors closed; no unauthorized energized work.
  • Alarm screen and event history preserved before clearing.
  • Input, output, branch, phase, kVA, and UPS readings recorded with timestamps.
  • Opened device identified: branch, main, bypass, UPS, or upstream source.
  • EPO, fire-alarm, shunt-trip, and building-control indications checked.
  • Overload, imbalance, short circuit, voltage fault, source failure, and control-power fault considered separately.
  • Nonessential load removed only through approved shutdown procedures.
  • Manufacturer startup and bypass instructions reviewed for the exact model.
  • One controlled reset performed only when authorized and the cause is cleared.
  • Recurring or unexplained trips escalated to qualified electrical personnel and the manufacturer.

The reliable way to restore an intelligent PDU is not to make the breaker stay closed; it is to establish why protection operated, correct that condition, and prove that the source, load, and control circuits are within their documented limits. That approach protects people and equipment while preserving the evidence needed to prevent the next shutdown.
